The gas-solid dense-phase fluidised bed includes a complex multiphase fluid-particle system; different complex exchanges significantly affect the stability of the fluidised bed. To elucidate the characteristics of fluidisation in a gas-solid dense-phase fluidised bed, this study used experimental performance tests to obtain the static density characteristics, and the attachment and flow characteristic of the dense medium. The results indicate that the bulk density of the dense medium increases first and then decreases with the increase of particle size. The airflow rate difference is used to quantify the wall attachment characteristics of dense medium and the average pressure gradient in the axial direction of the bed is approximately 20 Pa/mm under the fluidisation results. At the same settlement location, with the decrease of fluidisation number, the settlement velocity of large and small particles becomes slower, the boundaries of settlement displacement and location probability are gradually disrupted, and the falling velocity of particles with a radius of 20 mm is faster than that of materials with a radius of 15 mm. This work also established a theoretical basis for regulating the stability and separation characteristics of gas-solid dense-phase fluidised bed. Kumba Iron Ore?s Zandrivierspoort (ZRP) magnetite-haematite project aims to mine and beneficiate a magnetite resource with low contaminant levels to produce from 1 Mt/a to 2.5 Mt/a product, which will be either a concentrate, micro-pellets for direct reduction, or blast furnace pellets. Anglo American Technical Solutions Research conducted a number of piloting campaigns to validate the process design flow sheet, demonstrate process performance, and to generate data for use as a design basis. Secondary to this, the pilot plant was to produce approximately 7 t of magnetite-haematite concentrate with low enough SiO2 to be used as feedstock for pelletizing studies. The pilot plant achieved 34.2% mass yield, at 69.0% Fe, 2.2% SiO2, from an IsaMill grind of 80% -45 µm. This product quality will compare favourably to other leading direct reduction (DR) pelletizing concentrates. However, two-stage comminution to 80% -75 µm and beneficiation of ZRP ore will produce a blast furnace (BF) quality pelletizing concentrate, indicative quality being 67.6% Fe and 4% SiO2, at higher mass yields. An economic evaluation between producing a DR and a BF pelletizing concentrate will have to be conducted prior to finalizing the concentrate production flow sheet..

Fresh water conservation efforts and strict environmental regulations have forced the mining industry to reduce freshwater consumption and effluent discharge. This is achieved by recycling process water back to mining processes. The performance of flotation circuits depends on the pulp chemistry. When process water is recycled to flotation cells, organic and inorganic species that have accumulated over time alter the pulp chemistry. The presence of accumulating ionic species such as SO4 2- and S2O3 2- has been found to hinder the adsorption of collector ions onto mineral surfaces. Sulphide minerals are semi-conductors; electrochemical reactions take place on their surfaces. The adsorption of collectors onto mineral surfaces takes place via electrochemical reactions. This study, therefore, aims to investigate how the presence of accumulating ionic species at varying ionic strengths affects the adsorption of sodium ethyl xanthate onto chalcopyrite from an electrochemical perspective. Synthetic plant water comprised of single salts with varying ionic strengths was used. Rest potential measurements were conducted to investigate collector-mineral interactions in the presence of these ionic species. Microflotation tests were performed to determine whether the presence of these ionic species affects mineral floatability. Higher chalcopyrite recoveries were achieved in the presence of SO4 2- than in the presence of S2O3 2-. Rest potential measurements were found to successfully predict microflotation performance in the presence of the ions of interest. Spiral concentrators are widely applied to beneficiate commodities such as Cr2O3, mineral sands, and ferrochrome. The application of spirals for heavy minerals has been limited to a feed top size of 1 mm. At particle sizes larger than this, friction retards heavy particles and the particles' primary velocity approaches zero, resulting in a solids build-up, therefore inhibiting further separation. Recently, a new Multotec SC25 spiral model was introduced to the industry, which aids in beneficiating particles of up to 3 mm, with successes having been demonstrated in ferrochrome slag and titanium-bearing minerals. This spiral also has potential in electronic waste applications. This paper examines the applicability of the SC25 spiral in coarse Cr2O3 recovery. This stems from the fact that junior chrome miners tend to discard particles larger than 1 mm as they neither have milling nor dense media circuits. Also, alluvial chrome miners discard +1 mm even though this size fraction contains recoverable and liberated Cr2O3. The SC25 spiral has shown better Cr2O3 separation efficiencies than the SC21 model and with higher SiO2 rejection at saleable grades, thus providing an additional revenue stream specifically for the coarser (+820 μm) size fractions. Pillar strength is affected by pillar shape, but this has largely been ignored in past research studies. Bord-and-pillar layouts are typically designed using empirical strength equations developed for square pillars. Owing to the poor quality of pillar cutting, many hard-rock pillars have an irregular shape and it is not clear how this affects pillar strength. Furthermore, the strength of rectangular pillars in comparison with square pillars is also difficult to quantify. The ‘perimeter rule’ is widely adopted for rectangular pillars, but its applicability for pillars with irregular shapes has never been tested. We used numerical modelling in this study to investigate the effect of pillar shape on strength. An analytical limit equilibrium model of a square and a strip pillar also provided useful insights. For slender pillars, the strength of a long rib pillar is essentially similar to that of a square pillar. In contrast, for rib pillars with a large width to height ratio, there is a substantial increase in strength. The study found that the perimeter rule should not be used for irregularly shaped pillars. Displacement discontinuity modelling, using a limit equilibrium approach, is proposed as an alternative to determine the strength of these pillars.

The inverse velocity method has proven to be an effective approach for predicting slope failures in surface mines by analysing displacement monitoring data. However, the accuracy of inverse velocity method predictions is significantly affected by instrumental noise and natural environmental variations, which influence the identification of different deformation stages. To enhance predictive accuracy, this study applies and evaluates three filtering techniques to velocity time series data: Exponential smoothing filter, short-term smoothing filter, long-term smoothing filter and also compares it to raw data (no filtering). A refined prediction framework, that is, filtered inverse velocity method analyser, is proposed to improve slope failure forecasting in surface mining operations. The results demonstrate that filter selection plays a crucial role in optimising failure time predictions, offering valuable insights for geotechnical monitoring and early warning systems in surface mines.

Furnace wall tubes from 600 MW subcritical boilers at three coal-fired power stations were sampled and the fireside deposits examined to determine the mechanism of fireside corrosion. This involved an indepth investigation into the morphology and composition of the fireside deposits and the conditions of the furnace that enable this type of attack. SEM-EDS analysis revealed high concentrations of oxygen, iron, and sulphur, QEMSCAN and XRD analyses identified the presence of Fe3O4, Fe2O3, FeS, and FeS2. Differential thermal analysis showed thermal activities at temperatures of 500–600°C, 900–1100°C, and 1100–1250°C, which are associated, respectively, with FeS2 oxidation to FeS and Fe2O3, at 475–525°C, formation of aluminosilicates at 925–1100°C, and melting of FeS around 1190°C. The absence of sodium and potassium eliminates the contribution of molten alkali sulphates to the corrosion. The consistent coexistence of iron sulphide and iron oxide is indicative of the substoichiometric conditions in the furnace, while the detection of pyrite suggests that the coal is not completely combusted, which points to a poor combustion process. These observations were affirmed by gas analysis at one of the stations, where very high levels of carbon monoxide were measured at the furnace wall (≥ 14 000 ppm) and furnace exit (≥ 3500 ppm). The high CO concentrations are indicative of limited combustion caused by limited O2. These reducing conditions promote the formation of FeS-rich deposit, which is the corrosive species responsible for degradation.

Since 2012, Ghana has been implementing local procurement regulations in the mining sector to broaden and deepen linkages between mining and other sectors of the economy. The regulations have been implemented in collaboration with the mining industry. This paper offers an in-depth analysis of how the local procurement regulations and related initiatives have been implemented so far. Primary data gathered with semi-structured interviews and secondary sources of data indicate a steady improvement in both in-country procurement and local manufacturing of inputs for the mining industry. There are, however, some challenges relating to tariff structure and support (financial and technical) for local suppliers and manufacturers to meet high standards and demands of the mining industry. This calls for a well-thought-out strategy and programme of activities to sustain and improve on progress made.

The paper reviews the tapping process and the major wear mechanisms on the tap-hole, including wear from tapping tools. Measured temperatures in different tap-holes are related to choice of binder and material for repair pastes. The strength and disadvantage of carbon and silicon carbide materials are compared. Normal daily and weekly maintenance of tapholes is described, together with the major repairs that are done during longer furnace shutdowns. The objective is to show that the type of repair and repair material needs to be adapted to each individual furnace.

Mineral processing efficiency depends on various factors and among them includes head grade fluctuations feeding the processing plant. Head grades can fluctuate beyond an admissible range, implying in recovery decrease for the mineral of interest. Grades feeding the processing plant depend on the geological domain which is being mined and on the mining schedule. Therefore, it is necessary to keep grade variability controlled. Blending piles are an efficient alternative to reduce grade fluctuations. The main factors influencing blending efficiency are the pile size or its mass and the number of layers used to pile up. Large piles are more efficient to reduce variability, however, there are economical and operational limits associated with them. This study investigates a methodology to analyse the ideal pile size to reach an acceptable variability given the in situ grade fluctuations. Geostatistical simulations provide the means to assess grade variability using an optimized mining schedule. These block grades are used to simulate any given pile throughout the mine`s life. The methodology was illustrated using a case study to control coal ash content at a mine supplying ROM coal to a power plant. Keywords: homogenization, piles, geostatistical simulation.

During the period October 2003 to June 2004, a containerized optical sorting pilot plant was operated at Kloof Gold Mine on a waste rock dump. In this paper, we describe the test work and its results leading to the decision to operate this pilot plant. This paper presents the operational data and financial figures achieved during this project, in particular, for the month of June 2004 when the plant was run at full capacity on three shifts, 24 hour operation. These results are also extrapolated and presented to show the profitability of such an operation at today?s gold price levels and cost structure.

Drying, calcination, prereduction, and smelting are the main steps in conventional crude ferronickel production. Industrially, these steps are conducted using the rotary kiln-electric arc furnace (RKEF) process. In this paper, calcination characteristics of Sivrihisar laterite ores from the Central Anatolia region are investigated. The extent of elimination of chemically bound water and other volatiles was studied by experiments conducted at various temperatures in the 250?800°C range. Phase changes were examined using X-ray diffractometry. For the particle size used in the study, 300°C was determined to be almost sufficient for complete transformation of goethite to haematite, and 700°C was required for effective elimination of all volatiles in the ore.

Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. The electrical control of three-electrode submerged-arc furnaces suffers from a number of complexities, mostly due to the nature of the furnace electrical circuit providing power to the furnace where the three electrodes are interconnected within the furnace through the molten metal bath. This gives rise to what is known as the interaction effect 2, where variations in one electrode?s current can cause comparable changes to the currents in the other electrodes, particularly in larger furnaces with low power factor. Resistance-based control of the electrode penetration has largely alleviated these problems, since the resistance encountered by each electrode is predominantly dictated by the length and conductivity of the current path from the electrode?s tip to the molten metal bath, which acts as the three-phase circuit?s floating neutral point. Hence resistance changes due to tip position or conductivity changes beneath one electrode do not affect the resistances beneath the others, effectively decoupling the control of the individual electrodes1. Although resistance-based control is therefore generally accepted as superior to current-based control for the regulation of submerged-arc furnace electrode penetration, a few furnace operators still prefer to use current control under specific furnace conditions. This paper presents the results of analysing the performance of both current and resistance-based control in typical scenarios encountered on industrial furnaces, taking into account a number of factors including electrode penetration, power distribution, efficiency and asymmetry of the electrode currents. In order to accomplish this, three typically encountered scenarios were simulated. The results obtained show that resistance control provides more benefit in all cases, however, the uneven electrode current distribution generated by resistance control when electrodes are on top stops may cause some concern if baking of the electrodes is required in this scenario.

"Ferrochrome (FeCr) is vital for the production of stainless and high-alloy ferritic steels, since it is the only source of new Cr units. FeCr production is an energy-intensive process. The pelletized chromite prereduction process is most likely the FeCr production process with the lowest specific electricity consumption (SEC), i.e. MWh/t, currently in operation. However, due to increases in costs, efficiency, and environmental pressures, FeCr producers are attempting to lower their overall energy consumption even further. Recently, it was proven that pre-oxidation of chromite ore prior to pelletization and prereduction significantly decreases both the SEC and lumpy carbonaceous reductants required for smelting. This paper presents the first attempt at conceptualizing the technoeconomic feasibility of integrating chromite pre-oxidation into the prereduction process. Financial modelling yielded a net present value (NPV) at a 10% discount rate of approximately R900 million and an internal rate of return (IRR) of approximatelyy 30.5% after tax, suggesting that the implementation of pre-oxidation prior to pellet prereduction may be financially viable. Sensitivity analysis indicated that the parameter with the greatest influence on project NPV and IRR is the level of prereduction. This indicates that the relationship between maintaining the optimum pre-oxidation temperature and the degree of prereduction is critical for maximium process efficiency. IntroductionStainless steel is a crucial alloy in modern society. Virgin chromium (Cr) units used in the manufacturing of stainless steel are obtained from ferrochrome (FeCr) – a relatively crude alloy consisting predominantly of Cr and iron (Fe) (Murthy, Tripathy, and Kumar, 2011; Beukes, van Zyl, and Ras, 2012). FeCr is produced mainly by the carbothermic reduction of chromite ore in submerged arc furnaces (SAFs) and direct current arc furnaces (DCFs) (Neizel et al., 2013; Beukes, Dawson, and van Zyl, 2010; Dwarapudi et al., 2013). The energy required to heat, smelt, and reduce the chromite ore to the metallized state is supplied by electricity (Pan, 2013). FeCr production is an energy-intensive process, with a specific electricity consumption (SEC) varying from 2.4 MWh/t to more than 4.0 MWh/t FeCr produced, depending on the process applied (Pan, 2013; Neizel et al., 2013). Daavittila, Honkaniemi, and Jokinen (2004) stated that the typical operational costs of FeCr smelters can be divided into four categories, i.e. chromite ore (30%), carbonaceous reductant (20%), electricity (30%), and other production costs (20%). This makes electricity consumption the joint largest factor that influences operational costs in FeCr production."

The effect of a sulfite reagent on the floatability of chalcopyrite and enargite was investigated in this paper. The flotation tests using single and mixed minerals were performed under various concentrations of sulfite. The flotation tests using a single mineral showed that the sulfite reagent depressed the natural floatability of both minerals at pH 9. Surprisingly, enargite was floated after the addition of potassium amyl xanthate (PAX) following the sulfite treatment, and the floatability of chalcopyrite depressed under a similar condition. X-ray photoelectron spectroscopy analysis results showed that the sulfate species increased after the sulfite treatment on both minerals. However, the addition of PAX removed this sulfate species and rendered the enargite surface hydrophobic. This phenomenon was not observed on the chalcopyrite surface. FTIR analysis and PAX adsorption studies were performed to support this finding. The flotation of a mixed mineral was in agreement with the flotation of a single mineral, indicating a possibility for selective flotation of chalcopyrite and enargite using the proposed method. A project was funded by the Australian coal industry to investigate the mechanisms that might lead to sample bias when using cross-belt cutters, in order to help coal industry personnel to make better decisions about the purchase, maintenance and operation. It concentrated on DEM modelling of skew cutters. These are set at an angle to the belt with the intention of minimizing disturbance to the non-sampled material. Two bias mechanisms are likely to cause bias for cross-belt cutters. Waves of material are bulldozed off the belt by the upstream side of the body of square cutters and material is thrown by the leading edges of cutter blades for all types of cross-belt cutters. These mechanisms cause some parts of the load of material on a belt to be over-represented. The effects of these mechanisms cannot be made to be negligible, so cross-belt samplers cannot be trusted to produce unbiased samples, especially for segregated streams of material. However, it is possible to give a bound on the maximum likely bias. The grades of two portions of the stream can be estimated by stopping the belt and shovelling off 1/3 of the cross-section of the load on the belt into a container, concentrating on the final side of the belt and the top of the load. The remaining material should be put into another container and the difference in grade determined. The maximum likely bias is typically about 10% of this difference. For a cross-belt cutter, having an extraction ratio near to 100% is not a reliable indication that the cutter has little or no bias. Some bias mechanisms affecting cross-belt sample cutters make sample mass too high and some make it too low, so an extraction ratio near 100% can occur if two bias mechanisms are both active. It is well known that carbon management is essential for minimising soluble gold losses in carbonin- leach (CIL) and carbon-in-pulp (CIP) circuits. Even so, carbon measurements remain predominantly a manual operation with a low amount of control and automation around CIL and CIP reactors. Carbon inventory, i.e. knowing the carbon concentration in each reactor, is crucial for good carbon management. CarbonSense, a novel in-situ measurement system, was therefore developed for continuous monitoring of the carbon concentration in each reactor and paves the way for more advanced control in gold operations. The carbon management and optimisation system is based on Outotec® HSC Sim dynamic process simulations where each process component is modelled in detail. Generated models are validated with real data from a particular operation. The simulator will allow for the carbon control sequence to be realistically tested and the efficiency optimised by controlling the feed and discharge pumps in a hazard- and risk-free process environment. Furthermore, by combining CarbonSense and Outotec® gold courier (online soluble gold measurements) continuous feed-forward and feedback information can be obtained. The optimiser will then define the best running parameters based on the cost function of gold production versus intrinsic factors such as utility costs and adsorption time. Eventually, the application can be installed parallel with a real process island and it can be continuously calibrated with real-time process data. The dynamic model will then create future predictions for the entire process island. The example case presents a CIL circuit, which is simulated using Outotec® HSC Chemistry Sim and operated through Outotec® ACT (Advanced Control Tool) application.
