ONE of the problems that confronts the chronicler of the Porphyry story is to determine the date from which Morenci should be regarded as one of the group. The mines have the distinction of being the first operated in Arizona for copper. A small smelter was in operation as early as 1873 and in the eighties two smelters accounted for a substantial production ranging from 3,000,000 to 6,000,000 lb. per year. The first concentrator was built in 1886, but the ores were principally oxidized, and direct smelting ore still supplied most of the production. As early as 1893, the mining of somewhat leaner porphyry ores, containing copper in the form of the sulphide mineral, chalcocite, was commenced; but these still were of comparatively high grade and the concentrators were plants of 100 to 400 tons daily capacity. Moreover, the backbone of operations was still the production of rich oxidized ores for direct smelting. They assayed 10 to 15 per cent copper and the sulphide milling ores assayed 3 to 4 per cent. A significant comment appears in the Copper Handbook for 1908. Speaking of the Arizona Copper Co., Ltd., which was to become the most important component of the present Morenci enterprise, the editor, Horace Stevens, says: "A tremendous amount of ore is in sight, ore reserves . . . being estimated at 10,370,600 tons . . . " It seems fair to infer from this that the property was not yet regarded as an immense low-grade mine, but that the copper content of perhaps 70 lb, to the ton made an ore of "medium " grade even according to the standards of the time. THE THIRD and most important item on the Phelps Dodge agenda for the development of new ore supplies involved the site of the company's initial venture into Arizona, the old mining camp of Morenci. By the purchase of the Arizona Copper Company's holdings in 1921, Phelps Dodge had obtained control of virtually the entire Morenci district, including town, public utilities, and, above all, the huge mineralized area that had once been divided between numerous competing companies. Because of this rigid concentration of ownership in the hands of one organization, Phelps Dodge was able to plan and successfully carry out a program of greater magnitude than any Arizona mining company had previously under- taken. The immense deposit of low-grade ore, usually referred to as the Clay Orebody, had been known to the mining companies of Morenci for many years. The Morenci concentrate leach plant construction was completed and successfully commissioned in October 2007. The plant was designed to operate at medium temperature, 160ºC and pressure, 2,100 kPa. The concentrate leach plant utilized many innovative design features. This paper examines the first year?s operation, the challenges, the successes and the lessons learned. The future plans for Morenci concentrate leaching will also be presented.

Phelps Dodge's 60,000 tpd Morenci Concentrator has been in operation since 1942. The integrating of process control applications into the concentrator began in 1972. A process control system is presently on-line controlling 30 primary grinding circuits and all reagent additions. The system consists of a centralized control room process control Computer, on-stream X-ray analyzer, on-stream particle size analyzers and an operator interface. This paper describes the process control system's development, control concepts and its influence on the concentrator performance.

Phelps Dodge introduced a process improvement model known as Quest for Zero in 2001. In 2004, the focus of Quest for Zero shifted from corporate-led initiatives to projects led by site personnel. The Hydrometallurgical Division at Morenci focused on two (2) significant process improvements: reducing electrolyte bleed and organic losses. In September 2004, Morenci kicked off a bleed reduction project to reduce electrolyte bleed by 45%. By the end 2005, electrolyte bleed was reduced by 55% through understanding and reduction of variance. Significant process changes made during this time period include changes in acid-addition strategy, reduction of uncontrolled bleed, and optimization of bleed placement. In April 2005, the organic reduction project began with the goal of reducing losses by 15%. Operational improvements during this project included improved organic recovery systems, mixer speed optimization, and picket fence installation. By the end 2005, this project reduced organic losses by 35% and current losses are 48% lower than at the start of the project. These projects and smaller Questfor Zero projects have resulted in sustainable annualized savings of $13 million in Morenci hydrometallurgical operations. Through the use of Six Sigma tools, process variances can be controlled and reduced.

The Morenci In-pit Crusher and Conveyor System has been designed with safe production and cost savings in mind. Large open pit mines around the world have been installing semi-mobile crushers and linking them with a pit conveyor system to lower unit cost. At Morenci two 60/89 in. gyratory crushers are incorporated into the semi-mobile crushing plants. The ore is reduced to -8 in. and transported out of the mine on a 60 in. steel cable belt. This paper includes an overview of the Morenci In-pit Crusher and Conveyor System from the drawing board to open pit installation and finally a discussion on operating and repair considerations.

The Morenci Open Pit Mine, located in south-eastern Arizona, is owned and operated by Phelps Dodge Morenci, Inc. The Mine has been predominantly a rail mine since its origin in 1937. However, beginning in early 1986, a program was initiated to phase out the rail mining operation and replace it with a more flexible and productive truck haulage scheme. This transformation from rail to truck haulage will be accomplished when the current in-pit crushing and conveying project is completed in late 1988.

Complying with air pollution regulations created the need to dispose of increased sulfuric acid production by the Morenci smelter. As a result, a two-module leaching plant was constructed to leach Morenci flotation tailings. The leaching plant was equipped to perform the following operations: leach feed pumping, agitated leaching, two-stage countercurrent decantation, neutralization of leached tailings, and copper precipitation. Ancillary facilities were provided for neutralizer and flocculant preparation as well as precipitant handling and recovery of precipitates. Plant control is automatic from a central control panel supervised on a shift schedule by one operator and two helpers. Construction of the first module was initiated in April 1973 and leaching of tailings commenced in November 1974. Construction of the second module began in January 1975 and was completed in November 1975.

The recently completed in-pit crushing and conveying project at Phelps Dodge's Morenci Mine is rated among the world's leading materials handling projects. The operation involves the crushing and transport of more than 109 kt/ d (120,000 stpd) of copper ore, using regenerative conveyors capable of providing more than 5.5 MW (7000 hp) of equivalent electrical energy. The Morenci Mine is located 330 km (200 miles) east of Phoenix, AZ. Phelps Dodge Corp. owns an 85% interest in the mine. The remaining 15% is owned by Sumitomo Metal Mining Co., Ltd. and Sumitomo Corp. Copper has been continuously produced from the Morenci district since the late 1800s. Until 1989, run-of-mine ore was transported from active mining faces to the Morenci and Metcalf concentrators by truck and rail haulage. In that year, a system of in-pit, semi-portable crushing plants and overland conveyors was commissioned. This substantially reduced truck haulage and effectively eliminated rail haulage in the pit. The system used two semi-portable, in-pit crushing stations equipped with 60/89 gyratory crushers. The crushed ore from both plants reported to the first of two overland belt conveyors, arranged in series, for transport from the pit to a coarse ore stockpile. The system was "backed-up" by existing locomotive rail haulage.

This paper will cover a back up roll bearing technological upgrade, being implemented at the TERNIUM SIDERAR Hot Strip Mill (HSM), in San Nicolas, Buenos Aires, Argentina. This change was motivated by increased operating loads, which caused the original bearings to be outside the designed bearing rating. The problems were first identified by bearing seizures in some stands, and later followed by cracks forming in the back up roll neck areas due to fatigue and overload. MORGOIL engineers worked together with TERNIUM SIDERAR engineers in analysing the problem and to upgrade the mill with the newest and most economical technology. The upgrade consisted of changing the bearings to the latest generation MORGOIL bearing: the KLX, which within the same space, increases bearing capacity around 25%. This was accomplished re-utilizing all chocks. The new bearing allowed for a re-design of the geometry of the back up roll neck, making it much stiffer than the original design, and eliminating fatigue failures. In addition, an upgrade to hydraulic mounting and dismounting using the MORGOIL® HB lock was also implemented, as well as changing to the newest MORGOIL® HD seals. With the MORGOIL® KLX® upgrade, TERNIUM SIDERAR HSM increased load capacity, allowing them to roll products that were not even considered decades ago. Both older oil film bearings and roller bearing mills have been successfully upgraded while reusing existing chocks and in many cases rolls. Solutions are customized to the customer’s equipment and goals.

During the 1990s, wider and more productive longwall panels were being introduced into the Newcastle Coalfield. The strata of the Newcastle Coalfield incorporate numerous massive sandstones and conglomerates, some of which formed the immediate roof of the coal seams being mined. The unexpected implications of introducing wider panels into this geological environment included more variable and increased subsidence, severe periodic weighting (with associated mid-face falls) as well as windblast.Subsidence prediction at the time was based on empirically derived data essentially relating subsidence to the width/depth ratio of the panel without accounting for actual widths, nor the impacts of variable geology. This approach required modification as locally derived data was gathered and reinterpreted.The interaction of massive strata located close to the roof of the mined seam resulted in dramatic implications for some of the operations. When associated with longwall goaf geomechanics severe periodic weighting events and crippling mid-face roof falls were the consequence. When associated with narrower panels and shortwall goaf geomechanics, mines in the region experienced aggressive windblast events. The relationships between the overlying massive strata, longwall panel geometry and the various risks encountered during this period is in the author’s opinion, the most concise still documented.As the extensive coalfields of Queensland turn to underground mining operations the relevance of these experiences cannot be underestimated. This paper will discuss recent developments as well as incorporating diverse subjects such as microseismic monitoring, low frequency radio emissions and ‘electrophonics’ as they relate also to the topic.Like Moriarty, massive strata can be disguised and can offend when you least expect. This paper documents a trail of crimes committed by conglomerate in the Newcastle Coalfield that were inflicted on the general public, miners and mining equipment. Although this paper concentrates on the criminal behaviour of conglomerate, this story is also relevant to other massive units such as coarse sandstones that may be more difficult to identify and apprehend. Fisher. "Advantages of Longwall Mining in Western Coal Production" was a paper presented by David W. Wisecarver, Supervisory Mining Engineer, U.S. Bureau of Mines, Denver, Colorado. Mr. Wisecarver graduated from Virginia Polytechnic Institute in 1949. After two years with International Harvester and two years in the U.S. Army, he joined the engineering staff on a Bureau of Mines underground mining operation in Virginia for eight years where he saw duties as mine surveyor, shift boss, and assistant maintenance superintendent.

To explain in detail the manufacture of seamless pipe and tubes is something I venture to say that has never been done to a point entirely satisfactory. The manufacture of seamless tubes dates back to 1885, when Mannesmann Brothers invented the roll-piercing mill. Ten years later R. C. Stiefel invented the disc-piercer, which first came into general use in this country. At the present time the Mannesmann roll and the Stiefel disc-piercers are used, the Mannesmann rolls particularly for the larger size billets. Sizes produced at first were relatively small and the product was cold drawn to provide a smooth surface. The early uses of seamless material were chiefly for mechanical purposes, such as boiler tubes and bicycle tubing, and the latter for some years taking the heaviest tonnage. Improvements in the hot process were gradually made; the early Pilger type rolls were largely superseded by the two-high rolling mill for rolling out the tube after being pierced, the reeling machine for diagonal rolling, the sizing mill for giving exact outside diameter, and finally the sinking mill for reducing larger diameter tubes to smaller diameters.

Gentlemen and guests of the Rocky Mountain Coal Mining Institute: This is the thirty-second regular meeting of our Institute, and rather than try to make some extemporaneous remarks, I thought it best to write them out, so I could in that way give them to you, and probably give you a new thought for the future conduct of our Institute. The thirty-first regular meeting of the Rocky Mountain Coal Mining Institute was held in Salt Lake City, June 22, 23, and 24, 1932, and due to rapidly changing conditions in the coal industry, subsequent meetings have been postponed from time to time, as many of our members and our Secretary have been tied up with code and labor matters. Since our last meeting, at which was discussed problems of vital interest to all of us, especially the production and marketing of coal safely and economically, and the stabilization of our industry, which has already suffered two years of deplorable conditions, almost two more years have been added to the record, but during the past six months miracles have happened, and an industry which formerly was unable to govern itself, has now, through the aid of our Government, at least learned how to make a proper start in that direction. Whether we like it or not, and whether or not the things being done are in agreement with our various political beliefs, without doubt, we are in a much better position today than prior to this transformation. However, it is a pleasure to all of us to note that safety has not been lost sight of in the interim, and without doubt, as later papers and statistics will substantiate, the period since our last regular meeting has probably shown the most remarkable safety achievement of any period in recent history.

To make the statement that coal mine operation has been entirely revolutionized within the last ten years is a mild statement. This has been entirely due, of course, to the almost universal introduction of mechanical loading in coal mines. Under the old system of contract loading too much was left to the individual miner's judgment and willingness to do the right thing. Each miner regarded the place in which he worked as "his place," and depending upon the judgment and ability of the miner, conditions as found in these places largely reflected that man's individuality or personality. Many men kept their places well timbered and in such condition that they were not only able to load their turn but were able to take advantage of any surplus cars that might be available in their particular entry. These men were often regarded as "coal hogs." However, these men's places were usually found to be well timbered and well maintained. Supervision under this old system in a strict sense of the word amounted to casual visits to the man's working place by the foreman or his assistant once each day as required by law.
