In conjunction with its 1993 Annual Meeting, held Feb. 15-18 in Reno, NV, SME sponsored a symposium, "Conveyor Belt Engineering for the Coal and Mineral Mining Industries." Eighteen papers were presented, grouped into four sessions: Low Tension Drives, High Tension Drives. Novel Techniques and Specifications. Three of the papers have been republished in this issue of MINING ENGINEERING. Brief summaries of the other 15 papers are presented here. (The 193-page symposium Proceedings, edited by Mike Evans of Consol, includes all of these 18 papers and is available from SME. For the convience of interested readers, an order form is included at the end of this Proceedings summary.)

A fire in a coal mine conveyor belt entry represent a major safety and health risk to miners. Fighting belt entry fires can be a commanding effort. If there is a failure of one aspect in the fire fighting needs such as a dissimilar hose-valve connection, then it can result in the inability to extinguish a fire. Fire incident data compiled over nearly 30 years for underground coal mines shows that fires in belt entries account for 15-20 percent of the total number of fires. Fires in the belt entries of coal mines have resulted in injuries and fatalities. New regulations have been promulgated that require an unplanned fire not extinguished within 10 minutes of discovery to be reported to the Mine Safety and Health Administration (MSHA). A fire that is not extinguished within several minutes may take hours or days to extinguish or may require sealing a section or the mine in some cases. The current fire protection regulations in the U.S. Code of Federal Regulations (CFR), Title 30, Part 75 are designed to prevent or control the fire hazards present in a belt entry. These requirements and other factors affecting belt entry fires are discussed, including fire detection and warning, fire suppression devices, type and location of fire fighting equipment, waterlines, and cleanup and removal of combustible materials. The fire suppression systems used to extinguish/control a belt fire and the effect of ventilation on the propagation of conveyor belt fires are also discussed.

Impact cradles are installed below the belt in conveyor loading zones to cushion the forces from material loading. In this paper, the author will discuss the need for and then explain the new CEMA standard for engineering of impact cradles. He will review the engineering theory and work through an example to demonstrate the assumptions used in the standard do not inappropriately affect the CEMA rating system.

The earliest recorded history in the use of belt conveyors in the United States is in O. Evans' "Miller's Guide" published in Philadelphia in 1795. Evans defines a conveyor as a "broad endless strap of thin pliant leather or canvas revolving over two pulleys in a case or trough." (Ref. 1) In this definition, pulleys are being used in a bulk material belt conveyor application. Pulleys used in belt drives can trace their origin back to 1200 A.D. In fact, Engineers had considerable experience designing them into drives transmitting greater horsepower than those used in the early belt conveyors. In belt conveyor application, a pulley's purpose is primarily three-fold, 1) support the belt in directional changes, as designed in the conveyor, 2) transmit driving power to the belt, and 3) guide or train the belt. There are various types of pulleys used in belt conveyor systems and these are thoroughly covered in "Belt Conveyors For Bulk Materials" prepared by CEMA, 1966. For our discussion, however, the most common used in belt conveyors are drive pulleys, snub pulleys, head pulleys, tail pulleys, takeup pulleys and bend pulleys. The drive pulley imparts the driving force to the belt and may be located at the head or discharge end of the conveyor, in return strand, or at the tailor loading end of the conveyor. A quiet revolution has taken place in the conveyor belt industry, Man-made materials, improved production facilities, better splicing techniques and emphasis on repair and maintenance have all contributed substantially to lowering material handling costs for the mining industry, It wasn't too many years ago that the rubber industry had only cotton for a belt carcass and tree grown rubber for the protective cover. Then came the development of monofilament rayon. This material had desirable elongation and elastic properties and was the first synthetic fiber to be used in place of cotton. But wet strength and other limitations restricted its use, and the conveyor belt industry turned to nylon. Initially, nylon was considered suitable only for the cross threads or filler threads of a belt carcass. Then technical advancements in heat setting and fabric weave created a major change in belt construction. As a result of these advances the industry was able to take advantage of the full tension strength of nylon cord. Another breakthrough in the use of synthetics was the tremendous increase in adhesion resulting from a chemical bond, rather than the limited physical bond available with cotton. But the advantages of nylon had a more Car-reaching effect, We were able to design a two-ply nylon belt that did the work of a four- or five-ply cotton or rayon belt. A six-ply nylon belt now replaces a twelve-ply cotton elevator belt. Arid nylon resists moisture, acid and mildew, It also has excellent resistance to impact and can be produced with controlled elongation and elastic properties that work to great advantage in reduced-ply belt constructions.

Miami Copper Company has used conveyor belts underground since 1947, At that time, the draw level for a portion of the orebody was only 25 feet above the haulage level To get the main haulage drifts as far away as practical from under the stoping area, 301, belt conveyors were used for lateral transfer, If the haulage drift was kept in good ground., a satisfactory draw of these stopes could be effected in that repairs to the conveyor drifts could be accomplished while drawing ore from the stopes. Some 7,400,000 tons of ore were mined with the 301d belt conveyor at a belt cost of approximately $0,004 per ton of ore. When the mining plan for a new section of the mine was laid. out in 1953, it was decided to use belts to collect the ore from the higher draw levels, and. move the ore laterally to centrally located concrete ore passes for transfer to the main haulage level (See Cut #1), The final plans used belt conveyors too collect from 3 stopes: on the 570 level, 2 stopes on the 720 level, and one stope on the 900 level. The six stopes to be mined in this manner would produce about 8 million tons of ore, and the sequence of mining was such that not more than four 400 feet conveyors would be in use at one time, Four conveyors using 36 inch, 4 ply belting were designed by the mine engineering office and fabricated at the mine shop, so that no piece was longer than 10 feet, and. the heaviest piece was the 25 horsepower motor, The head drive section, and the tail-pulley-takeup section were of bolted construction so they could be broken down for easing moving, Due to the size of the mine openings, the belt had to be transported into the mine in 400 feet rolls, requiring two splices for an installed belt. A torque arm speed reducer was used with a V -belt drive which made it possible to change the speed of the conveyor by changing the diameter of the V-belt pulley (See Cut #2).

With increasing economic pressures to produce more with less, the material handling industry is turning to engineered solutions to reduce the number of people required to operate its facilities, monitor maintenance trends, pin point problems, increase throughput, decrease downtime, identify weak links in the production system, and increase times between scheduled maintenance. One solution to these problems is to implement a Total Control Solution (TCS) using industrial computers, fieldbus networks, and distributive Input/Output (I/O) for control, automation, data acquisition, and analysis. This paper will discuss some of the control fundamental principles used by Technisys, Inc. (TI) to implement TCS.

With low commodity prices and continuing high operating costs, the mining industry must revise planning and operating to take advantage of every tool available. Conveyors operated within open pits are such a tool. Dravo engineers have designed conveyor systems into pits as prime movers in unique situations. Three cases are presented with economic comparisons made to conventional truck haulage. Increasing energy and labor costs tend to make conversion of prime haulage from trucks to conveyors. Long term pit planning and scheduling reduce the effects of conveyor inflexibility.

"INTRODUCTION This paper will discuss the topics in the recently released Conveyor Equipment Manufacturers Association’s (CEMA) Belt Conveyors for Bulk Materials, 7th edition, that deal with safety and maintenance. The most effective way to improve conveyor safety is through designing out hazards in the earliest stages of a project. When the safest way to perform maintenance is also the easiest, mechanics will naturally take the obvious and least hazardous approach. IMPORTANCE OF ACCESS Studies have shown that mechanics spend almost one-third of their time accessing the components to be serviced and approximately 25% of all fatal conveyor accidents occur during maintenance1. Chapter 2 of Belt Conveyors for Bulk Materials deals with design considerations. In Chapter 2 there are recommendations for access at the various sections of a typical conveyor for cleaning, inspection and maintenance. While, in some cases, providing access will increase the cost of the conveyor system there can be significant paybacks in reduced injuries, faster maintenance and easier cleaning. Piping and Conduit One of the significant recommendations in Chapter 2 for access is to restrict the mounting of piping and conduit to the conveyor structure in the Loading and Discharge zones of a conveyor. Piping and conduit are more permanent fixtures than maintainable components and should be located out of the way of components needing frequent maintenance. If electricians and pipe fitters are given convenient locations to make their runs they will natural use them. Flexible conduit and hoses can be used to connect to components from pipe racks and cable trays which further enhances maintenance. Access for Cleaning Another critical aspect of access is for cleaning. Approximately 33% of all fatal conveyor accidents occur while cleaning spillage and carryback under and around conveyors2. In the loading zone having sufficient height under the conveyor for cleaning increases the cleaning interval and allows for safer cleaning. In the discharge zone having adequate access for belt cleaning installation has a direct effect on the ability to install a proper cleaning system and perform maintenance."

Selection of conveyor drives is an area of great confusion that frequently leads to poor system performance or overcapitalization. Many papers have dealt with the performance characteristics of different drive types, but users have often found that this only leads to further confusion. This paper presents the drive requirements from the "conveyor's" point of view. The drive requirements of different classes of conveyors are examined to illustrate why some drive types work well in certain situations but poorly in others. The appropriateness and shortcomings of different drives are examined in this context, along with the recurrent issue of load sharing.

Idler engineering, operation, and maintenance cannot be covered in depth in a short paper. Therefore, this will be a general look into the subject matter in light or the present-day technology. Depending on the source or reference used, belts for handling bulk material underground came into being between 1900 and 1920, while strip mining appeared in the thirties. The conveyor belt speeds in that era were in the 300 rpm to 500 rpm range. Belt speeds or 600-700 rpm were in vogue in the thirties, and the early sixties saw speeds or 800-900 rpm. Today, speeds or 1000 rpm are not looked at with dismay; in fact, speeds or 2000 rpm are being discussed. Among the driving forces moving the bulk materials handling industry to these greater heights have been the mining operators and engineers. Their appetite to increase output, yield, and reduced per-ton costs has constantly challenged the bulk material handling industry to develop products capable or handling these increased capacities. One or the products affected by this movement is the idler. Apart from the conveyor belt itself, it is one or the most significant parts or a conveyor system because or the sheer numbers needed in an installation.

South Bulga is a new longwall operation located in the Hunter Valley coal-mining region in Southeastern Australia. The mine’s objective is to achieve productivity levels significantly higher than the current industry average. From the day longwall production began, South Bulga’s output was below both budget and industry expectations, primarily because of the poor performance of the conveyor system. In the past, conveyor systems have been seen as an adjunct to the mine plan, not as an integral part. At past production levels, this approach may have been acceptable. In today’s mining operations, the conveyor system must be treated as integral and vital to the mining operation. The conveyor system is analogous to the vascular or circulatory system of the human body. Of itself, the system does not do anything, but if it is not functioning satisfactorily, the mine cannot operate.

Advancements in AC drive technology offer conveyor designers a viable drive alternative for conveyor systems which require accurate load sharing as well as multiple drive systems. Recently developed AC drives have the ability to accurately control the output torque of AC motor. These AC drives, compared to current DC drives, offer superior performance characteristics while enjoying the benefits of an AC motor. Conveyor applications and case studies incorporating this AC drive technology are presented for review.

Technological developments in Distributed Fiber Optic Sensing and improvements in both hardware and software have allowed fiber optic sensing systems to be deployed in a variety of applications such as pipeline leak detection, perimeter security monitoring, and power cable real time thermal rating. Recently, there has been a larger adoption of monitoring of conveyor belts in so called Conveyor Health Monitiring Systems (CHMS) within the mining and bulk material handling industries to identify idler conditions on an ongoing basis. Several attempts have been made to institute sensing capabilities into conveyors with mixed success. However, recent breakthroughs in modeling, installation methodology, and technology, as well as increased understanding of application and industry requirements, have allowed the technology to be deployed at both experimental and commercial scales. This paper summarizes the application conditions and requirements, design considerations, methodologies used, the outcomes achieved, the logistical and field considerations, and the future possibilities of the use of this technology in CHMS using Distributed Fiber Optic Sensing.

It has been well accepted for many decades that hard starting of conveyors has associated problems. It is particularity damaging to the belt and splices. Recent measurements of hard starts on a long conveyor with a low modulus belt showed very unusual responses. These included violent accelerations and repeated "whip cracking" of the belt. Laboratory investigations of the very high strain rates experienced by the belt during the whip cracking, show mechanisms for belt damage that are not associated with normal usage. This paper outlines the measurement to show that for long, low modulus conveyors, constant torque controls are inappropriate and time ramp controls are really essential.

The Conveyor Equipment Manufacturers Association (CEMA) specification B105.1 “Welded Steel Conveyor Pulleys” adequately defines standard pulleys for most aggregate material handling applications. However, many aggregate applications demand pulleys of higher capacity and reliability than that offered by CEMA pulleys. This paper examines the CEMA Pulley Standard and pulley specifications for aggregate applications requiring greater capacity and reliability than the CEMA Pulley Standard. Higher reliability increases the uptime and has a lower total cost of ownership.

The Conveyor Equipment Manufacturers Association (CEMA) specification B105.1 "Welded Steel Conveyor Pulleys" adequately defines pulley assembly standards for light material handling applications. However, most mining applications demand pulleys of higher reliability and load capacity than that offered by CEMA standard pulleys. Various sources have published specifications for "Engineered" conveyor pulleys. Typically, these specifications require T-section type pulleys applicable to operating belt tensions exceeding 439 N/mm (2,500 lb./in.). This paper examines the application of CEMA standard pulleys, T-section pulleys and also a mining duty pulley design. The mining duty pulley fills the void between CEMA standard pulleys and T-section pulleys and can eliminate the high cost and long lead times associated with T-section type pulleys.

This paper discusses the development and application of sophisticated monitoring equipment used to measure the operating parameters of conveyor systems. With the radical reduction in price of computer hard- ware and software during the last decade and an associated increase in memory capacity, the concept of continuous conveyor monitor is now a reality. With this tool, the various problems normally encountered in large conveyor installations can now be avoided at an early stage. • The four main areas of application are: • Design verification • Hand-over certification • Preventative maintenance and increase of system availability Failure analysis The paper introduces the techniques used and gives examples where the service has been used.

The conveyor belt is the basic building block of a broad range of material handling applications in modern mining systems. The mining plans and site conditions dictate basic system requirements but this is only a part of total design evaluation. The total system in the typical mining situation can encompass all the activities from the excavators at the mining face to the processing plant, site loadout facilities and/or a power plant. The number of alternative configurations which must be evaluated including subsystems and components is limited only by analytical time and creativity. The constraints and issues which must be addressed continue to expand, driven by reliability, environmental impact and cost competitiveness. All of the system requirements must be translated into specifications for costing, final design and construction.

To facilitate effective land reclamation and comply with existing state regulations, surface coal mine operators have in recent years adopted new mining techniques and equipment utilization for steep-terrain mining. In contrast to direct spoiling with draglines or shovels, these new mining methods require some form of overburden haulage from the excavation face to the point of reclamation. Although current mining methodologies such as Block-Cut, Modified Block-Cut, and Mountaintop Removal with Head-of-Hollow Fills have proven effective in achieving reclamation objectives, some production problems have resulted from pit congestion and excessive equipment delays. Recognizing this problem, the United States Bureau of Mines contracted Skelly and Loy to design innovative mining concepts utilizing conveyor haulage in place of trucks, loaders, dozers and scrapers. Project objectives required definition of current bottlenecks and development of mining systems to: alleviate bottlenecks; increase production potential; facilitate additional resource recovery; enhance reclamation; reduce safety hazards; and improve mining economics. Successful completion of project goals within a four year program involves systematic implementation of the following separate work phases: 1) Develop Concepts for Block-Cut Mining Systems; 2) Determine the Economic and Technical Feasibility of Concepts; 3) Prepare Detailed Design and Specifications of Concepts; and 4) Prepare Specifications for Conducting Field Tests of the Most Promising Concepts. At the time of this publication, Phases 1 and 2 are finalized with Phase 3 efforts well underway.
