Hydrocyclones are a common feature in almost all mining operations in the world, serving mainly as classifiers. Some of their advantages include low capital costs, low space requirements and their ability to reduce residence time in closed circuit grinding processes. Although an extensive body of literature exists for hydrocyclones, these devices are still inherently inefficient, and more research is currently being undertaken, particularly in the field of modelling. In the vast body of hydrocyclone literature published so far, there has been little or no effort devoted to analysing the effect of the cone force ratio on the performance of hydrocyclones. The cone force ratio is defined as the ratio of the spigot to the vortex finder diameter (Shah, 2005). In this study a total of 44 tests was carried out in a custom-built rig at the University of Cape Town. These tests were aimed at evaluating the effect of the cone force ratio on the performance of as mall diameter hydrocyclone. The cut size and water split were used as the criterion for evaluating the performance of the hydrocyclone. Results from the tests showed that the cut size decreased with an increase in the cone force ratio. The cut size also appeared to decrease as the calculated locus of zero vertical velocity (LZVV) shifted inwards. The water recovery to the underflow appeared to increase with an increase in the cone force ratio. The effect on the cut size of adjusting the cone force ratio was found to be higher for a coarser feed than it was for a finer feed.

In most coal preparation processes, water is a necessary medium, but the presence of water in coal after it has been cleaned has a negative impact on transportation costs, handling and specific energy values. The utilization of super absorbent polymers (SAP) in the nappy application is well known. The concept of utilizing these polymers was investigated for the purposes of dewatering coal and other fines, generated by preparation processes such as flotation. SAPs are granular highly cross-linked synthetic copolymers with excellent water-absorbing properties. The dewatering process is characterized by three main stages: (a) contact of super absorbent polymer with high-moisture fine coal; (b) separation of dewatered fine coal from super absorbent polymer; and (c) regeneration of used super absorbent polymer, by exploiting its response to changes in conditions such as pH or temperature. Preliminary tests showed the separation step to be very difficult. The novel idea of encasing a given amount of polymer in a water permeable cloth solved this problem (of separating the swollen polymer from the dewatered coal). Preliminary tests investigating the effectiveness of the sachets of polymer showed a drastic decrease in the moisture contents of slurries. Furthermore, it was shown that it was possible to regenerate the polymer (still within the sachets) through thermal drying. A full-scale experimental programme was then followed to accurately determine the feasibility of using sachets of SAP. The experimental variables were initial slurry moisture content and polymer dosage. It was observed that the sachets seemed to work fastest and most effectively at high moistures and also at higher dosages of SAP. Regeneration of the polymer was also investigated, using two methods: thermal regeneration and pH-induced regeneration. The experimental variables, for investigating the regeneration process, were method of regeneration and grade of water used. Thermal regeneration at 70°C seemed to work successfully. Although the cost of using thermal energy is still a problem, the safety aspect (fire hazards) has been addressed since the polymer does not ignite when heated, unlike fine coal particles that may do so. The alternative method of regeneration, which exploits the pH-sensitivity of the polymer, was less successful, and further work needs to be conducted.

Southern Africa has a history rich in the pyrometallurgical processing of ores. Two of the alloys produced are high-carbon ferromanganese (74?83 per cent Mn) and silicomanganese (59?67 per cent Mn and 14?31 per cent Si). The largest land-based manganese ore deposit in the world is based in the Northern Cape Province of South Africa. In 2010, 6.3 Mt of ore from the deposit was exported, mainly to China, Norway, Japan, and India, and an estimated 1.1 Mt beneficiated locally to produce manganese ferroalloys. In southern Africa the producers of manganese ferroalloys are Metalloys and Assmang, and of silicomanganese Transalloys, Mogale Alloys, and Match Corporation. Submerged arc furnace technology is utilized in the production of high-carbon ferromanganese (HCFeMn) and silicomanganese, applying the discard slag practice in both instances. The carbon content of HCFeMn is reduced using converter technology and that of SiMn using the Perrin process. Ninety per cent of the world?s manganese ferroalloys production is consumed by the steel industry. The consumption (and production) of manganese ferroalloys therefore closely follows worldwide steel production. From 2001 to 2010, the doubling of the worldwide production of manganese ferroalloys can be attributed to an increase in production capacity in Asia and Oceania, with the largest increase in the production of SiMn. Manganese ferroalloys produced in Asia and Oceania are mainly for the local market, with North America, Europe, Russia, and Turkey the major markets for alloys from southern Africa. The major challenges faced by the southern African manganese ferroalloy producers are increasing electricity tariffs and productivity of labour, which require a concerted effort by all parties involved to achieve a satisfactory solution. More than 30 percent of the global demand for zircon (ZrSi04) is supplied by South Africa. A significant amount of the zircon is exported, and beneficiated products are then imported for industrial applications locally. Beneficiating the zircon locally could have a positive impact on the local market, since zircon is only one of many such cases. Ammonium acid fluoride serves as an alternative anhydrous fluorinating agent for zircon in the synthesis of several metal fluorides1,2. It provides an effective dry fluorinating method and is easier to handle than hydrogen fluoride or fluorine gas. Zircon exposed to extreme plasma temperatures dissociates and becomes more reactive. The reaction of the plasma-dissociated zircon (Zr02.SiO2) with the ammonium acid fluoride (NH4F.XHF, where x= 1 to 5) forms two main intermediate compounds (NH4)3ZrFr(s) and (NH4) 2SiF6(s), the latter decomposing to form volatile products at relatively low temperatures, providing easy separation of the silicon and zirconium compounds. The ammonium zirconate compound decomposes to form zirconium tetrafluoride (ZrF4), which can be further manufactured into zirconium metal, to name but one product. Data on the kinetics of the reaction of ammonium acid fluoride with zircon and plasma-dissociated zircon, combined with the thermo¬dynamic parameters of the reaction, is essential for the development of an industrial process for the production of a precursor for the manufacturing of zirconium metal, namely anhydrous ZrF4. Both the reaction kinetics and reaction parameters will be included in this study, as well as some proof that the reaction proceeds to ZrF4 on a small batch scale. If the exact reaction parameters can be pinned down, a wide spectrum of anhydrous metal fluorides can be synthesized through this fluorination route.

This is a sampling of the papers presented at the conference, the proceedings can be bought from the SAIMM An extensive research programme to address the issue of rockburst control has been undertaken over a number of years. This paper discusses the development of preconditioning techniques to control face bursts, for safer mining in seismically hazardous areas. Preconditioning involves regularly setting off carefully tailored blasts in the fractured rock immediately ahead of a mining face, so as to encourage slip on pre-existing fractures, in order not to allow the accumulation of high strain energy density in the rock mass. Two different preconditioning techniques have been developed, namely face-perpendicular preconditioning and face-parallel preconditioning. Both have prevented face bursting in areas to which they have been applied, even though several large seismic events have occurred close to the faces in some areas. In addition, minimal overall damage was observed in the preconditioned panels following these events, compared to similarly exposed unpreconditioned panels. Preconditioning has also provided some protection to the face area from distant events, through the capacity of the preconditioned ground to absorb energy. An improvement in hangingwall stability and productivity has also been noted in preconditioned areas. In order to determine the optimum blast parameters for achieving the most effective preconditioning, an extensive optimization study was carried out for the face-perpendicular preconditioning technique. While optimum values for parameters such as hole length, diameter and spacing were determined, it was ultimately concluded that the differences in results obtained by varying the preconditioning parameters were less significant than the clear positive differences observed when comparing preconditioned areas with non-preconditioned areas.

The quality of Pregnant Leach Solution (PLS) at Skorpion Zinc is of utmost importance for efficient operation of the Solvent Extraction (SX) Plant. Suspended solids in the PLS forms CRUD in the settlers, resulting in reduced zinc transfer capacity and increased impurity carry over to Electrowinning. The Ishigaki Fibre-Wakishimizu filter (fibre media rapid filtration equipment) has been identified as polishing filter that potentially could remove solids from the PLS of Skorpion Zinc. A pilot unit with 20m³/h capacity was tested on site over a period of 9 months under plant operating conditions in the refinery. The FW filter produces a clear filtrate, acceptable for the Solvent Extraction. Turbidity is improved by 72%. Gravimetric analysis indicates a 47% removal of solids. However, the gravimetric method is biased by a co-precipitation of saturated salts during the analysis. Filter media is blinded by the Skorpion Zinc PLS solution, as result of suspended solids and process chemistry. The media could not be regenerated to acceptable conditions. Further testwork to investigate the impact of process solution chemistry modification on blinding is undertaken. Based on the outcome of this investigation a final decision on the FW filter can be taken.

The current commodity boom is depleting the ore bodies at a rate not seen in the past. As the existing ore bodies get depleted, only the more inferior bodies are left for exploitation. This places an emphasis on beneficiation to upgrade the lower grade ore to high-grade feedstock for downstream processes. This paper discusses the role of dense medium separation in this quest for high-grade feedstock for the future. It covers the production and utilization of ferrosilicon and gives a future perspective of the technology. It concludes about the way ahead and the challenges facing the processing fraternity and mining industry.

Plant survey data has shown that gold recovery through a specific copper concentrator was significantly lower than copper recovery. Size-by-size analysis revealed that this was due to poor recovery of+75 µm and ?23 µm gold containing particles. In order to further investigate the nature of the gold losses, experiments were conducted at laboratory scale. Gold deportment studies on the laboratory flotation products revealed that coarse gold (+75 µm) reporting to the rougher tailing was predominantly associated with non-sulphide gangue. Further grinding of the plant rougher tailing improved recovery of gold and copper, while not affecting iron recovery, due to improved liberation of gold from non-sulphide gangue in coarse size fractions. EDTA extraction to remove surface contaminants showed a similar improvement for fine, liberated gold flotation.

By the time a reagent is finally accepted by a mine for use on its plant it could have gone through several screening and evaluation stages. These stages may include laboratory and plant evaluation testwork. This paper outlines the steps that were followed to select, design and implement a frother for KONKOLA COPPER MINES PLC Nchanga Copper Concentrator in Zambia. It discusses initial frother screening work conducted at the Betachem metallurgical laboratory and the subsequent laboratory screening testwork conducted at Nchanga Concentrator. A modified Bikerman test method is discussed which was used to design a frother for the Nchanga flotation plant. The paper also gives an account of several plant scale trials conducted on Nchanga flotation plant and discusses the plant results, frother consumption patterns and some commercial concerns, before the product was finally accepted by the mine.

Abstract Between the German city of Dresden and the Czech capital Prague a 4-lane highway is under con-struction. At the outskirts of Dresden it will cross the narrow and deeply eroded Weißeritz Valley by a bridge. Two twin tube tunnels under oblique angles join the bridge out of the rocky valley flanks. The different geotechnical conditions of these 4 tunnel portals, their design and construction are described within this publication. The two southern portals of the tunnel Dölzschen are situated within a vertical 65 m high former quarry slope, 25 m above the valley floor. The slope proved instable due to toppling failure and exposed serious rockfall risks. Systematic anchoring, scaling, rock bolting, netting and filling under extreme access conditions eliminated these risks. Tunnel excavation started from the slope surface without any pre-cut or conventional portal construction. The opposite northern portals of the tunnel Coschütz are situated in more gentle rock slopes. After removal of debris, excavation of the eastern tunnel started in a 30° slope striking oblique to the driving direction, without any precut, too. Because of the gentle slope inclination the cross section was not earlier completely covered by rock than 30 m behind. The western tunnel started from an optimized short, narrow and steep precut. Its flanks were stabilized by reinforced shotcrete and rock bolts. Because of the small distance between the tubes rock bolts were drilled into the cross section of the neighboring tunnel. Tunnel excavation was made by drill and blast operation, preliminary support consisted of steel arches, reinforced shotcrete and radial rock bolts. Thorough survey of the bolt’s coordinates and direction prevented them from meeting each other. Rock bolts were of the permanent type to prevent the final lining from being obliquely loaded. Systematically arrayed measuring devices checked deformations of slopes and tunnels. Zusammenfassung Der Neubau der Bundesautobahn A 17 wird Dresden und Prag miteinander verbinden. Die vierspurige Autobahn quert westlich von Dresden das enge und tief eingeschnittene Tal der Wilden Weißeritz mit einer Brücke. An beide Brückenwiderlager schließen mit schiefwinkligem Anschnitt doppelröhrige Tunnel an, deren Portale in den felsigen Talflanken liegen. Die unterschiedlichen geotechnischen Verhältnisse, die Überlegungen für einen jeweils optimalen Entwurf und der Bau der portalnahen bergmännischen Tunnelabschnitte sind Gegenstand dieser Veröffentlichung. Die Südportale des Tunnels Dölzschen liegen in einer vertikalen, 65 m hohen Felswand, 25 m über dem Talgrund. Die Felswand erwies sich als global kippgefährdet, außerdem lagen flächig verteilte erhebliche Steinschlag- und Felssturzrisiken für Bau und Betrieb vor. Die Kippgefahr wurde durch ein Systemraster aus vorgespannten Felsankern, die Steinschlag- und Felssturzrisiken durch bergsteigerisches Beräumen mit dem Brecheisen, Felsnägel und Steinschlagschutznetze eliminiert. Der Tunnelausbruch begann von einer Vorschüttung direkt in der Felswand ohne Voreinschnitt im Schutz einer kurzen Luftbogenstrecke. Die gegenüberliegenden Nordportale des Tunnels Coschütz befinden sich in wesentlich flacheren Hängen. Nach dem Aushub einer mehrere Meter dicken Abraumhalde begann der Tunnelausbruch der östlichen Röhre asymmetrisch mit einer Luftbogenstrecke in einer spitzwinklig zur Vortriebsrichtung streichenden, 30° mit dem Vortrieb steigenden Felsfläche, ebenfalls ohne Voreinschnitt. Wegen der flachen Neigung der Böschung war der Tunnelquerschnitt erst nach 30 m vollständig überdeckt. Für den Vortrieb der westlichen Tunnelröhre mussten erst eine zwischen den Röhren vorhandene Felsnase teilweise abgetragen, die westlich anschließende zurückspringende Felswand vertikal gestellt und gesichert und Felsaushub in der rechten Flanke getätigt werden. Der damit entstehende Voreinschnitt wurde so kurz wie möglich und ohne seitliche Arbeitsräume ausgeführt. Die Sicherung der Böschungen erfolgte mit bewehrtem Spritzbeton und Felsnägeln. Wegen des geringen Abstands der beiden Röhren wurden die unteren Lagen der radialen Ausbruchsicherung durchgeankert. Der Tunnelvortrieb begann im Schutz eines geankerten Portalkranzes und ebenfalls von einer Luftbogenstrecke aus.

This paper highlights several management practices from the oil and gas industry to support the proposition that financial performance in the finite, non-renewable resource business relates more to upstream rather than downstream activities. Based on the analysis of nine oil and gas companies, this study supports a previous study involving fourteen mining companies that showed reserves growth is one of the main levers of value creation in mining. Interestingly, this study also finds that the oil and gas industry has been historically more profitable than mining. The reason, it is argued, is that oil and gas companies count on management practices that focus primarily on the upstream segments of the business, compared to the traditional downstream focus of mining. This paper delves into these ideas to conclude that what mining may need to improve its competitive advantage is a new organizational framework. Another conclusion is that the upstream management focus is vital not only for strategy formulation in the resource business, but also for policy formulation in economies based on the export of finite, non-renewable resources.

"This article investigates the complex problem of a budgeting process for a large mining operation. Strict adherence to budget infers that financial results align with goals. In reality, the budget is not a predetermined entity but emerges as the sum of the enterprise’s operational plans. These are highly interdependent, being influenced by unforeseeable events and operational decision-making.Limitations of stochastic simulations, normally applied in the project environment but not in budgeting, are examined and a model enabling their application is proposed. A better understanding of budget failure in large mines emerges, showing that the budget should be viewed as a probability distribution rather than a single deterministic value.The strength of the model application lies with the combining of stochastic simulation, probability theory, financial budgeting, and practical scheduling to predict budget achievement, reflected as a probability distribution. The principal finding is the interpretation of the risk associated with, and constraints pertaining to, the budget.The model utilizes a four-dimensional (space and time) schedule, linking key drivers through activity-based costing to the budget. It offers a highly expressive account of deduction regarding fund application for budget achievement, emphasizing that ’it is better to be approximately right than precisely wrong’."

In order to optimize carbon injection into oxidizing slags, in terms of carbon and iron yield, we must have a detailed understanding of the kinetics of the reactions involved. The current study measures the rate of carbon oxidation during injection at steelmaking temperature by means of injections of coal into EAF slags. The compositions of analysed outgoing gas were used to calculate gas flow rate and hence the gasification rate of carbon. A fundamental equation to predict residual carbon in slags was developed. The predictions using this model at moderate injection rates are in good agreement with experimental data. The reaction rate of EAF slag with carbon is under mixed control by the slag gas and the gas carbon reactions. The relative importance of each step depends mainly on the v-ratio of slags. A relative reactivity parameter ? has been defined and it is found to be important to carbon-slag reaction kinetics and slag foaming. Key words: carbon-slag reaction, kinetics, slag foaming.

TauTona Mine (the renamed Western Deep Levels East) is using a longwall mining method with stability pillars to extract the Carbon Leader Reef at a depth ranging from 2097 metres to 3456 metres below surface. Seismic activity and the complexity and hazards associated with negotiating geological features at great depth pose the most severe hazard to deep level gold mining in South Africa. It impacts negatively on safety and the profitability of the mining. The critical success factors in longwalling at depth are: ?Sound mining strategies and face shape control ?Ensuring follow behind development infrastructure is kept up to date ?Support system design as a strategy to effectively limit the serious effects of damaging seismicity. This paper describes the following: ?Implementation of the required mining strategies ?The evolution of a new stope support system and problems associated with its development and implementation. How this support system was adapted for the successful negotiation of major geological features with known seismic potential and problems encountered ?Current initiatives to optimize follow behind development infrastructure ?Current initiatives in designing a new gully support system and problems experienced with its development and implementation. Finally, this paper will deal with the way forward, briefly covering areas like the above-mentioned gully support system, the proposed phased introduction of technology, and the use of alternative mining layouts.

LHD (load haul dumper) is now used as a loading machine for intermediate mechanization in underground coal mining. For survival in the intense competition in the global business environment in recent years it is essential that LHD machine should be reliable and maintained effectively and efficiently. This paper seeks to study the reliability, availability and maintainability (RAM)of an LHD machine with failure and repair data by Markov modelling. The constraints and reasons for machine unavailability are outlined. The reliability and maintainability of an LHD and its subsystems are evaluated. Possible modification or design alternatives are highlighted. Reliability and maintainability of an LHD system are disappointing. Reduction of Groote Eylandt (Australia) and Wessels (South Africa) manganese ores using CH4-H2-Ar gas mixture was investigated in a fixed bed laboratory reactor in the temperature range 1000?1200oC. The extent and kinetics of manganese ore reduction as a function of gas composition and temperature were determined by on-line off-gas analysis using mass-spectrometer and dew point sensor. Morphology of ores and its change in the course of reduction was examined by optical and scanning electron microscopy. Phases of raw materials and reduced samples were analysed by XRD and EPMA. Manganese oxides were reduced to carbide Mn7C3. High extent and rate of reduction by methane-containing gas in comparison with carbothermal reduction were attributed to high carbon activity in the reducing gas, which was in the range 15 - 50 (relative to graphite). The reduction rate of Wessels manganese ore increased with increasing temperature. Reduction rate and extent of Groote Eylandt manganese ore achieved maximum at 1050oC. The decrease in rate and extent of reduction of Groote Eylandt ore at higher temperatures, particularly at 1150-1200oC, was due to sintering and formation of semi-liquid silicate slag. The optimum conditions for the reduction of manganese ores were established as follows: a) temperature: 1150-1200oC for Wessels and 1050-1100oC for Groote Eylandt ores, b) methane concentration: 10-15 vol%, c) hydrogen concentration: above 30 vol%, (d) size: 1-3 mm. An addition of lime (10-15 wt% CaO) to the Groote Eylandt manganese ore increased melting temperature of slag and significantly increased the rate and extent of reduction at elevated temperatures.

A large opencast gold mining company in Africa had just completed a feasibility study for an expansion of the operations. A traditional net present value project valuation methodology had been used that showed a very positive net present value (NPV). The project team had conducted a qualitative risk assessment that identified and logged all potential project risks and had subjectively incorporated 'risk' via the discount rate and other assumption contingencies around gold price expectations, operating parameters, etc. Management requested that an independent quantitative risk modelling approach be adopted to obtain a better understanding of the impact of risk on the overall project valuation and confidence level in the final valuation. A detailed project valuation model was configured in the Cyest Carbon Modelling Technology platform, and the stochastic modelling module used to perform the Monte Carlo simulations. Analysis of historical operational performance data relating to actual achievements versus planned and budget determined the historical variability of the underlying parameters as well as variance to budget. This was done at a detailed level for mining rates and costs, processing rate, costs and recovery, and other operational efficiency measures. External market assumptions relating to gold price, exchange rate, and inflation were modelled and the dependency between them modelled using a copula. This case study will demonstrate the approach taken to building and populating the quantitative risk model and the overall results of the Monte Carlo simulation. The final valuation demonstrated that the project had a 44 percent probability of an NPV less than zero i.e. a 44 percent chance of project finance loss.

Physical testing of rock support for rockbursting conditions has been carried out for over 40 years. A review of this testing shows that it has been mostly component?based, rather than actually testing support systems. Further, it is concluded that none of the testing is truly representative of rockburst loading in a similitude sense. Similitude conditions are not achievable, mainly because the real conditions in a rockburst event, such as seismic source location and magnitude, wave frequencies, amplitudes, and interactions, are not all known. Because such information is not available, and because the results of all testing carried out to date have not been able to define, for support design purposes, the capacity of support systems, ongoing physical testing of rockburst support systems is essential. It is essential that the test should simulate, or actually take place in, a supported rock excavation. A rock support system is a combination of individual support components that work together to retain and contain the rock. In doing this, the components are subjected to loading by the rock and to interactive loading between one component and another. It is necessary to prove the capacity of such rockburst support systems by subjecting them to severe loading, as in direct blasting. The direct blasting approach, pioneered more than 40 years ago, probably still provides the greatest validity as a significant test of rockburst support capabilities, even though it does not simulate a rockburst. Direct blast testing of rockburst support systems in a surface environment, such as in a quarry or on exposed rock cutting surfaces, could represent a practical development of the approach, facilitating the execution and monitoring of tests.

Bateman, like other engineering contractors, carries out or participates in many studies of potential projects in the Minerals Industry. This paper aims to explain the contracting approach to feasibility studies as practiced by Bateman, particularly where this differs from a traditional mining company approach. A brief description is provided of the usual phases of a project and the types of estimate needed to proceed from one phase to the next. Possible organizational structures involving different forms of association between owner, contractor and consultants are then outlined. The bulk of the paper then demonstrates that the cost estimates prepared stem directly from the mining plan, metallurgical process design and engineering design philosophy. The steps to be followed in order to prepare a credible estimate which accurately reflects the design constraints are described. The importance and the methodology of carrying out value engineering and of preparing contingency estimates based on a thorough risk analysis exercise are then discussed. Financial modelling techniques are described briefly. The paper concludes with short summary case studies of two recent investigations of potential projects in Africa.
