Traditionally, characterisation of the mineralogy and textures of ore and rock samples were based on observations of hand specimens and thin sections using an optical microscope. The extent of the data collection was limited by the available tools and thus variations in mineralogy and texture were generally not described by quantitative data. These qualitative to semi-quantitative approaches, even though well established over the years, resulted in variable observations and data sets. The data were unlikely to be representative of a sample and limited statistical validity meant the results could not be reliably used in modern digital mining design and planning. With recently developed SEM based quantitative mineralogy tools and the corresponding methodologies, ore textures can be quantified and compared numerically. The numerical data can not only enhance the understanding of an orebody in geological terms, but can also be used in the creation of metallurgical models for mine and mineral processing design and simulation. These capabilities provide valuable inputs to risk assessment studies and the evaluation of mineral projects.

When designing coal mine roof support, it is necessary to account for the uncertainties and variability that inherently exist within the rock mass and support elements. The performance of a support system is affected by these uncertainties, which are not taken into account in the current deterministic design methodologies used in South Africa. The key to the design of a roof support system is a better understanding of roof behaviour and uncertainties that can been countered during extraction. This paper sets out to develop a method that takes all uncertainties that exist within the rock mass and the mining process into account and provides a quantitative risk-based design methodology.

The copper industry is cyclical with the price determined by market forces (i.e. the balance between supply and demand for the metal.) The period of each cycle typically varies between 6 to 9 years. These cycles drive decision making for exploration, new project and mine development, mine closures, process improvement, research and development, and technological innovation. The gold industry is fundamentally different from copper in that supply and demand do not, alone, determine metal price and many other factors play a key role, including global and regional financial conditions, political stability, and the global future economic outlook. However, the gold price experiences trends and longer term cycles that similarly drive business decision making. This paper examines developments in the copper industry that have occurred over the past few price cycles (approximately 20 years) and explores how the lessons learned can be applied to gold extraction. A number of specific examples and opportunities are discussed in detail, including; technology development and innovation, cost control and business improvement, material characterization, comminution equipment, biological heap leaching, and concentrate pressure leaching.

The concept of caring is in most cases confused with material needs and not psychological needs. By giving employees a job, most managers think that employees should be grateful and return the favour by being loyal, productive and working safely. Other managers hold the view that employees can be lucky to have a job. To show and demonstrate that management are caring for the safety of the workforce requires involvement, dedication and commitment. Obtaining the trust and respect of the workforce should be the main thrust of any organization because within trust and respect lie the secret of optimal safety performance. In the last 70 years, all the fatalities and serious injuries that occurred in the mining industry can be traced back to one thing, non-caring. The same safety non-compliances are still observed, reported and planned against as 70 years ago, and strange as it may sound, the same injuries occur the same way. The question could be asked: Does the mining industry need more risk assessments? More codes of conduct? More engineering. Or does the mining industry need more caring?

This paper covers the commercial development of gravity separation of fine particles using a Lamella High Shear Rate REFLUX? Classifier (REFLUX? Classifier), focusing primarily on coal applications. The REFLUX? Classifier is a fluidized bed device that incorporates a system of closely spaced parallel inclined channels located above the fluidized bed. These channels make it possible to achieve a significant suppression of the effects of particle size, resulting in a highly effective separation on the basis of density. The improved gravity separation performance is shown to be remarkably high, with a significant reduction in the variation of separation density with particle size, and a significant reduction in the change in Ecart probable error (Ep) with size. The first full commercial-sized units of the REFLUX? Classifier were field-tested in late 2009 in coal applications. More recently, the technology has been applied in fine particle separation in minerals applications and there are a number of full-sized units operating in chrome applications in South Africa. Initially, pilot-scaled units (typically the RC?300) were trialled in iron ore, mineral sands, and manganese plants amongst other minerals, typically after other technologies failed to achieve the desired results. Currently a number of laboratories globally are carrying out more testing in minerals applications. More than 50 RC? units are now operating in coal and minerals applications. This paper introduces the REFLUX? Classifier technology, identifies commercial applications, and gives some commercial results.

A partial shaft pillar extraction project was embarked on at a mine in the West Wits mining region in South Africa. Prior to the extraction, a rock engineering assessment was conducted with the main objective being to establish which areas of the shaft pillar could be extracted without unduly affecting the stability of major infrastructure within the shaft pillar. Standard numerical modelling methods were used to conduct this assessment and several areas were identified for extraction. However, during the extraction process, it was found that the infrastructure was affected more than was originally predicted by linear elastic modelling. In addition to this, several large events resulted in far more large aftershocks than would normally be predicted. In order to gain an understanding of this phenomenon, seismic data was integrated with numerical modelling as follows: > The seismic data in the form of displacements was integrated in 3D space within the model to assess the effect of static stress changes associated with seismic activity > Data from large events was integrated onto specific structures, where displacements associated with large events were integrated onto the plane of structure in question. This paper describes the methodology and results obtained from each of the above processes and include insights into the mining process that were previously unfathomable using standard linear elastic numerical modelling. The way forward for this rock engineering assessment of partial shaft pillar extraction is also discussed.

Pressure hydrometallurgy operations require vessels to be lined with an impermeable membrane for corrosion protection and one or more courses of refractory or ceramic brick. Examples of unit operations that utilize composite lining systems include pressure oxidation autoclaves, sulphide precipitation autoclaves, chloride leach reactors, flash vessels, cyclone separators, and direct contact condensers (heater vessels and quench vessels). The refractory lining must satisfy multiple requirements: it must thermally insulate the membrane from process fluid, be structurally stable, provide erosion resistance, be chemically compatible with process fluid, and provide an economic service life. New hydrometallurgical processes are pushing the pressure, and temperature with each new generation of plants. A fundamental understanding of all factors affecting the mechanical stability of the lining system is essential as lining designs move further away from the industry?s experience base. The method of designing a refractory lined vessel is examined taking into account the impact of irreversible chemical swell, operating factors, design factors, and installation factors. The effect of geometry and incorporating additional degrees of freedom to the analysis is explored using two-dimensional and three-dimensional finite element analysis (FEA). The effect of these additional degrees of freedom on the results of the one-dimensional model are discussed. Keywords refractory lining design,autoclave, finite element analysis.

Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. Determining the most convenient plant location is one of the most commonly encountered problems in engineering applications. This paper presents a fuzzy multiple attribute decision making (FMADM) model which is developed for the selection of the optimum plant location for natural stone factories in the mining industry. The criteria affecting the decision making process in natural stone industry were determined to solve the plant location problem in the FMADM model. To determine the optimum plant location for a new natural stone factory, which is planned to be established by a mining firm located in the Eskisehir region of Turkey, an analysis was carried out by incorporating the method and the analytic hierarchy process (AHP) method. The analysis shows that the Yager?s method can easily be applied to the selection of plant location in the natural stone and mining industry when the difficulties encountered in the application process of the AHP method is taken into account. Good blasting practices based on the careful application of explosive energy lead to significantly safer mining operations. Case studies demonstrate how the selection of the correct charge mass, explosive type and round design are vital for extracting the exact amount of rock required and preventing spurious damage to the remaining rock mass. In other cases the explosives are applied to precondition the rock mass, design rockburst resistant support, prevent damage to important excavations and reduce the exposure of miners to unsafe conditions. The Hybrid Stress Blasting Model is used to understand the explosive rock interaction and to illustrate and contrast good and bad blasting practices. In all cases, good supervision is required to continue safe mining according to the design. This paper reviews the development and suitability of various important thermophysical and electrical properties with respect to base metal mattes. Areas of focus include the critical validation of measurements of viscosity, density, surface and interfacial tension, electrical conductivity, and an overview of the various experimental methods used to determine these properties. Accurate physical property data of mattes are critical in process modelling and computational fluid dynamic modelling of smelting and converting operations employed in the extraction of copper, nickel, cobalt and platinum group metals.

This paper covers in situ stresses in the Earth?s crust prior to any man-made disturbances, such as mining. It introduces the Southern African Stress Database, which contains primitive stress measurements obtained from locations spread all over southern Africa. The measured stress data shows large variability without any visible trends, except a relationship with increasing depth. The stress database is reviewed briefly, establishing means to measure the variability or dispersion in the measurements, and showing that the dispersion is not as much a result of experimental error as it is a feature of primitive stress. The paper demonstrates from the beginning that the state of stress in rock is highly variable, but that there are well-defined maximum and minimum limits to all the stress components in rock. Formal error analysis is introduced to check the consistency of the database and to separate out a database of consistent stress measurements for use in a primitive stress model. The aim is to provide a picture of primitive crustal stress based on objective stress measurements together with interpretations of how the primitive stress can be affected by the five main influences; namely, depth, rock mass properties, tectonism, isostacy, and erosion. Four elementary models for primitive stress are introduced and compared with the measured data. It is quite clear that none of the elementary models is sufficient to describe the data. In the absence of a better model, this paper suggests a generic model based on the Hoek-Brown failure criterion and the consistent stress database, since it incorporates the variability in the stress tensor that is likely to be encountered underground all over southern Africa. Toxic gases, mostly carbon monoxide (CO) and nitrous oxides (NOx), are invariably generated by commercial explosives under practical conditions of usage because of oxygen unbalance and non-ideal chemical reaction. Permitted explosives are statutorily required to meet the criteria stipulated by regulatory authority for their toxic fume quality for their safe use in underground coalmines. Solid blasting using P5 explosives contribute around 60% production from Indian underground coal mines. Low pull and yield per blast in solid blasting has been identified as a reason for low production and productivity of Indian underground coal mines. In an effort to improve performance of solid blasting, it was envisaged to apply air decking between suitable P5 explosives using high density polyethylene (HDPE) spacers under a Ministry of Coal, Government of India funded project. A non-deflagrating slurry explosive composition having high air gap sensitivity was specially developed for this purpose, so that air decked cartridges get detonated sympathetically with single priming. However, statutory authority in India apprehended that the use of oxygen negative HDPE spacers can influence the generation of toxic gases. The effect of using HDPE spacers on the generation of toxic gases was studied under simulated laboratory conditions with newly developed as well as with three commercial P5 explosives. The results of studies presented in this paper revealed that the level of carbon monoxide increases linearly and there is no significant effect on the level of oxides of nitrogen due to the use of HDPE spacers with selected explosives. Studies also revealed that this newly developed slurry explosive can be used for air decking up to 15 cm using HDPE spacers of weight not more than 21 g without exceeding the permissible limits for toxic gases.

Middleburg Ferrochrome (MFC), a company in Samancor Chrome, commissioned a new ferrochrome smelter in March 2009. This is a 60 MW DC-arc furnace with a DC power supply for the smelting of Transvaal chromite ore fines. With the benefit of 12 years' experience with this technology while operating a 44 MW DC-arc furnace, MFC mitigated all known challenges and considered up-scaling risk in the new plant, which had a rapid ramp-up to full power in 02 of 2009. Good operating practices, as made possible by robust equipment selection, including a thyristor rectifier set of proven technology, and operation with optimal slag chemistry, leads to a safe and effective plant operation. With the optimized furnace design and a correctly sized power conditioning system, using only standard (static) harmonic filters and a correctly sized smoothing reactor, the arc furnace is not a 'dirty load' for the utility, staying well within IEC limits for power quality. A patented arc compensation system is installed and allows for full arc position control (to compensate for magnetic field induced arc deflection) so that a symmetrical crucible is maintained, significantly benefiting refractory life. The principal benefits gained from the MFC process is the fact that ore fines are processed, without metallurgical coke, and higher chrome recoveries are achieved compared to other smelting technologies when using a DC open arc for smelting. "Blind headings in room and pillar coal mines are a major source of methane and coal dust. Most methane and coal dust explosions therefore occur in the blind headings. The primary cause of these explosions is the disruption of the local ventilation system. Line brattice (LB) ventilation systems are used to ventilate blind headings by directing air from the last through road (LTR) into the heading. The amount of air available to ventilate the face of the empty heading depends on the heading dimension, settings of the LB, and velocity of air in the LTR. LBs are commonly installed by underground supervisory staff based on work experience, which may result in ineffective ventilation. The correct installationof LBs remains a challenge. In this study, a validated computational fluid dynamics (CFD) model has been used to analyse the effect of the LB ventilation system variables on the air flow rates close to the face of the empty heading. Full-scale three-dimensional models with various heading heights, heading depths, LB settings, and LTR velocities were simulated. The air flow rates and patterns at various locations inside the heading were analysed. A comparative study was carried out to quantify the effect of each of these system variables on the flow rates close to the face of the heading. Based on the findings, a user-friendly numerical model was formulated that can be used to estimate the flow rate close to the face of an empty heading for different practical settings of the system variables. This model can help the supervisory staff to swiftly implement the ventilation plan according to the regulations and the mine standards. The model can also serve as part of the curriculum for educating future mining engineers."

South African underground hard rock mines are typically managed using measurements made daily, weekly or even monthly of key parameters such as face advance, readiness to blast, blast success, temperature or dust levels. Safety and health can be greatly improved if a real-time measurement system can inform decision making. To enable this vision of widespread sensing, communication and decision support, CSIR has developed an open standard architecture for communication of sensor data, and a reference implementation using that standard. The standard is called AziSA, which means ?to inform? in isiZulu. AziSA provides an architecture that allows for connection of any type of sensor and that is particularly suited to wireless sensing. On the safety side, the CSIR is developing a suite of sensors specifically around the risk of rockfalls. Sensors such as an electronic replacement for the barring tool, or a thermal sensor that can detect loose rock, can already be used to identify potential hazards in the hangingwall. When these sensors are combined with location and time information in a single database, it becomes possible to build maps of risk and to extrapolate risk into unmined areas. It is also easy to confirm that routine safety procedures like barring are actually taking place. In the future, it is proposed that entry inspections will be made using remote techniques that will not place an individual miner at risk. While miners will still be required to bar or place support, they will do so with a clear idea of which portions of the hangingwall are safe, and which present risk. On the health side, if a network such as AziSA is deployed in the stope, it becomes much easier to monitor the condition of individual miners. The work strain experienced by miners can be monitored through heart-rate sensors, and their core body temperature can be monitored using various novel techniques discussed in the paper. Additional sensors can be added to quantify worker exposure to hazards such as noise or dust. Individual sensors allow for people who are at an unacceptably high risk of developing heat disorders to be treated timeously, and they also allow for team management based on objective measures. Over a longer period, position sensing and environment monitors, or personal dosimetry, provide a powerful management tool to prevent workers from being overexposed to hazards, and to confirm that management instructions are being followed. Cost-effective sensing in the stope is a major challenge, but one that can be overcome through technology like that used in AziSA. Sensing provides opportunities both to make immediate interventions when workers are exposed to unacceptable risk, and to manage the long-term exposure of workers to hazard.

Since 2005 Two Rivers Platinum Mine has set out on an initiative to actively monitor and control ground conditions on a daily basis, by making use of borehole cameras and pro-actively amending the support and mining strategies based on day-to-day observations of the hangingwall conditions. Today the borehole camera observations form part of the Rock Engineering Department?s daily function, and the size and frequency of falls of ground and ensuing accident rates have been drastically reduced since implementation of the system. The Two Rivers Platinum fall-of-ground management system aims to support 100% of the possible fallout thickness, based on ongoing data gathering and interpretation, thereby ensuring safety and limiting support cost.
