The project is currently under construction in the district Guararu in Caucaia in the metropolitan region of Fortaleza. The project will be developed in two phases. First phase: 600,000 tons per year rebar mill and 60,000 tpy steel mesh line; Second phase: 700,000 tpy melt shop (90 ton/hr EAF and 4 strand continuous caster for billets up to 180 mm x 180 mm).

Weight reduction is the main target of all carmakers, which results in a continuous development of new steel grades. Latest 3rdgeneration advanced high-strength steel grades (AHSS) are complex materials with special chemical compositions and multiphase microstructures. The pickling, annealing and galvanizing processes of these grades aresomewhatdifferent due to the changed chemical compositions and microstructures. Therefore, these innovative steel grades place new demands on the plant technology of pickling, annealing and galvanizing lines. The most significant challenges for the pickling process are sludge occurrence during pickling, varying pickling times, weld ability of the materials, changed visual appearance and required high surface qualities. The most important topic concerning annealing line is a precisely controlled and very flexible heating and cooling process in the furnace.One of the new requirements in galvanizing linesis the prevention of surface faults caused by bare spots, which can occur since these materials feature a higher content of alloying elements like silicon or manganese. Prevention is possible with the special pre-oxidation technologies.Due to the higher strength of the material also the mechanical equipment has to be designed differently in these lines. This paper describes the influences of the changed chemical composition and material characteristics of modern steel grades on the pickling, annealing and galvanizing process and gives an overview about the technical solutions.

The Intelligent Furnace (I-Furnace) by SMS group is a smart furnace process and production optimization model. The combination of various tools leads to an optimized heat treatment and production process. It combines a mathematical/physical model to control the furnace with EMG’s IMPOC system for online strength measurement and a newly developed annealing microstructure model to predict material properties. This paper reports about the revamping of an existing galvanizing line, where a mathematical/physical control model has been implemented in combination with an online quality measurement system. This way, the process improvement of continuous galvanizing lines and the quality management of a range of steels including AHSS will be demonstrated. Furthermore, it gives information about the development of the annealing microstructure model to predict material characteristics. Eventually, the I-Furnace will be presented according to the current development and reference status.

A competitive landscape pressurizes the steel producers business, zero defect requirements from customers forces the operators for additional efforts in process control and quality management. The so called quality related cost, which include also rework, cost for downgrading or even scabbing of material is already a remarkable lever in a plants profitability breakdown. The introduction of advanced state of the art grades in the product portfolio requires already a budgeting for the expenses for R&D and quality management. PQA has been developed as a process and quality management software solution next to existing level 2 or level 3 automation systems. It is focusing on the analysis of process data, equipment information, in line quality measurement devices and trend analysis to obtain an answer whether the process is according to definition and expectation and whether the intermediate or final product can be shipped for further processing as prime material. Advanced analytics which are linked to an expert know how based configuration identifies deficiencies in the production and processing process. An intelligent, state of the art quality rating system evaluates tolerable deviations. PQA comprises the software platform including the database, data configurator and collector from the different sources in the production process and units. The core element of the platform is the knowledge based expert know how package defining process and quality determining fundamentals. The paper describes the structure of the software package, it gives insights on the expert know how package, process and quality evaluation and points out the customer benefits, cost reduction, improvement yield, customer satisfaction increase. Today we are talking about Industry 4.0, as the latest revolution of industrial processes and progress, considering that the steam engine (Industry 1.0), railways and cars, mass production in the 1920th (2.0), Industrial Automation (3.0), and finally integrated manufacturing, integrated communication, and internet (4.0) can be seen as the state-of-the-art situation in industry, nowadays. Similar to the Industry progress, we can approach the rolling process of material, which started about 150 years ago in a very basic way. Steam engine- and belt driven-mills were very operators’ intensive, brutal and risky to operate. Mechanical improvements brought throughput, safety and quantity, as also quality of the products. The rolling of steel, in particular of rails, beams, rebar, strip (focus in this paper) and plate has enabled the large scale transport and travel, the building of bridges and buildings, the manufacturing of ships and cars. From single stands to continuous rolling trains the production and quality of mills increased significantly. From ingots and blooms to slabs, we have to admit a big jump in which has changed the face of the world significantly. Thin Slab Rolling has revolutionized the output and the throughput of rolling mills (Generation 3.0 to 5.0). Finally, Endless Rolling, has boosted the quality and quantity of rolling mill processes and permitted nowadays to enter in market niches which were not thinkable a decade ago. Mastering the automation and applying reliable systems (mechanical and electronically) of drives, actuators and sensors, as also communication and information interchange to all levels of automation are the success factors of such complex mills, we call herein after “Rolling Mills of Generation 6.0”.

This paper outlines the DPC process as na economic and environment friendly option for the use of cultivated forest as a source of raw material for metallurgical charcoal.The DPC process was specially developed to bring logistic, environmental, technical, economic and global energy efficiency when compared to termal1 the existing biomass carbonization process. The DPC process utilizes the volatile materials (condensable and non condensable) as a source of the energy required by the carbonization process guarantying its complete combustion. As result the DPC process avoids the burning of termal1 the loaded wood, obtaining a higher charcoal to biomass yield, and avoids the emission to the atmosphere of polluting gases. Gases emitted by the carbonizing wood have na energy termal1e enough to dry the wood soon after its harvesting. By avoiding the storage in the field during na average of 150 days, the resulting economy is quite significant. As a termal1e1 the higher charcoal to biomass yield na termal1e1e economy is obtained through the reduction of the cultivated forest term. This paper emphasizes the economic advantages of the DPC process.

The demand for increasing energy efficiency and CO2 reduction is one of the global megatrends of our time. Although the steel industry suffers from a volatile economic environment, the steel plants are interested to find opportunities for sustainable cost reduction and put efforts into healthy solutions for the environmental. Integrated steel plants are trying to cut electrical power and energy costs as these are among the biggest cost factors that can be influenced and taking all the advantages they can. For the integrated iron and steel making route the interaction of waste energy utilization along with process energy demand, natural and metallurgical gases, steam and heating systems as well as power generation has to be considered. Potential energy sources, such as sinter plant, basic oxygen furnace (BOF) cooling stack or reheating furnaces are considered in order to elaborate an integrated energy concept. Especially electric power generation is an attractive option for steel plant operators since it can easily be connected to the existing power grid of the steel plant. When direct local use of waste heat is limited, the best option is to convert it to mechanical/electrical power with a Rankine Cycle. A stand-alone system, compact design with minimum operational costs in order to fit into the existing steel plant layout, are the main requirements of such units. The objective of this paper is to demonstrate economic feasible opportunities for energy recovery for sinter cooler and basic oxygen furnace with focus on electric power generation via ORC modules taking at the same time advantages of CO2 reduction by utilizing waste heat from the process. Furthermore typical arrangements and layouts of such solutions as well as basic economic calculations will be presented in the paper.

Each year, approximately 400 million tons of blast furnace slag is produced worldwide with a tapping temperature of around 1,500°C. It is normally used as a substitute for cement clinker or as an aggregate material in road construction. Currently, the slag is granulated in wet-granulation plants using large volumes of water and to date, it has not been possible to utilise the remnant heat energy of the molten slag, which amounts to approximately 1.8 GJ of energy per ton. However, in an R&D project currently underway led by Primetals Technolgies and industrial partners, a new dry atomising technology is being investigated to use air to cool molten slag and recover the lost heat energy. The resultant pelletised slag fulfils the same criteria as wet-granulated slag for use in the cement industry. Phase 1 of the project has now been completed where a technical plant was set up at the University of Leoben in 2012. A series of dry-slag granulation campaigns were carried out using remelted blast furnace slag. The elevated offgas temperatures and the quality of the slag product as verified by the FEhS Building Material Institute have shown the process suitability as an industrial application and the decision was taken to escalate the project from large laboratory scale to a full size pilot plant. The phase 2 development of this plant is now underway and is scheduled for installation at the site of an industrial partner in early 2016 where full slag flow will be fed directly to the plant from Blast Furnace ‘slag runners. This paper will show the development path taken to date and the planned route to our goal in 2016 of being the first to industrialise the ‘game changing’ process of dry Slag Granulation with Heat Recovery from the slag.

Environmentally correct composites, made from natural fibers, are among the most investigated and applied today. In this paper, we investigate the mechanical behavior of epoxy matrix composites reinforced with continuous fique fiber, through bending tensile tests. Specimens containing 0, 10, 20 and 30% in volume of fique fiber were aligned along the entire length of a mold to create plates of these composites, those plates were cut following the ASTM standard to obtained bending tests specimens. The test was conducted in a Instron Machine and the fractured specimens were analyzed by SEM, the results showed the increase in the materials tensile properties with the increase of fiber amount.

ArcelorMittal's pickling and cold rolling line has been demanded to increase production since the installation of equipment in 2015. In addition to improving productivity related to these new equipment, several additional jobs were planned and executed on equipment already installed has been carried out in order to improve the efficiency of the line. The present work exposes what was done in the scale breaker (tension leveler) to improve the availability results of the section and consequently of the line.

Inter Stand Cooling (ISC) can increase productivity of a HSM and improve final mechanical properties of the strip. Constant Target Exit Temperature can be ensured for the whole strip length eliminating skid marks and other temperature oscillations of the transfer bar. The paper deals with advanced control module of ISC. Essential mathematical models of the control system is introduced and basic functionality is explained. Temperature model is based on FEM. Mechanical and thermal properties of the strip are calculated from chemical composition using neural network. Further on an experimental possibilities for investigation and design of ISC cooling headers will be shown. In conclusion practical experience with ISC on various HSM will be discussed.

This paper will cover a back up roll bearing technological upgrade, being implemented at the TERNIUM SIDERAR Hot Strip Mill (HSM), in San Nicolas, Buenos Aires, Argentina. This change was motivated by increased operating loads, which caused the original bearings to be outside the designed bearing rating. The problems were first identified by bearing seizures in some stands, and later followed by cracks forming in the back up roll neck areas due to fatigue and overload. MORGOIL engineers worked together with TERNIUM SIDERAR engineers in analysing the problem and to upgrade the mill with the newest and most economical technology. The upgrade consisted of changing the bearings to the latest generation MORGOIL bearing: the KLX, which within the same space, increases bearing capacity around 25%. This was accomplished re-utilizing all chocks. The new bearing allowed for a re-design of the geometry of the back up roll neck, making it much stiffer than the original design, and eliminating fatigue failures. In addition, an upgrade to hydraulic mounting and dismounting using the MORGOIL® HB lock was also implemented, as well as changing to the newest MORGOIL® HD seals. With the MORGOIL® KLX® upgrade, TERNIUM SIDERAR HSM increased load capacity, allowing them to roll products that were not even considered decades ago. Both older oil film bearings and roller bearing mills have been successfully upgraded while reusing existing chocks and in many cases rolls. Solutions are customized to the customer’s equipment and goals.

At voestalpine Stahl, Linz a new conventional slab caster has been installed to produce mainly automotive and electrical applications grades, implementing the latest design solutions: tight pitch roll geometry, mould and strand stirring and braking devices, SEN water modelling validation, enhanced roll cooling design to allow dry casting conditions, finely defined slab cooling system layout to control slab surface temperature across the width. To control these design solutions the latest generation of technological packages has been implemented like detailed solidification model based on meshless computational algorithm and a fully dynamic application of soft reduction to achieve sound internal quality results.

The purpose of this project is to increase the visibility of which will be daily produced on the hot strip mill (HSM). The forecast was performed through the implementation of an automated tool for weekly HSM production planning. The project was started with the definition of the weekly planning process, through the determination of the main business objectives, like as: priorities of service (customers and delivery date), definition of HSM’s rules and restrictions of operating resources. Using a sophisticated mathematical model, through the computational simulation is possible the experimentation of various production scenarios, allowing the visualization of volumes by type of sequence, clients / priorities, mix to be produced, cylinder change quantity forecast, better forecasting of the productivity of the HSM, consumption of utilities, within others. Main benefits: sequencing which production orders should be produced, reducing unforeseen stops due lack of material, improving the quality of the stock which allows the reduction of the aging of slabs in the slabyard and the vision of customer services. Computational simulation as a weekly planning tool achieve, with other benefits, to present alternatives for better decision making.

The automotive industry, when aiming to increase the resistance to corrosion, uses in the Body in White (BIW) concept the galvanized steels. The hot-dip galvanized steels that stand out most are known as GI steels. They are formed by the zinc element and by phases of intermetallic intermediate iron-aluminum-zinc compounds. The characteristic properties of the GI coating are directly related to the formation of the intermetallic layer, which is responsible for providing the connection between the metal substrate and the coating layer. In this context, two different types of steel (SAE1005 and TRIP780 steel) were used for laboratory characterization of their intermetallic layers through metallographic techniques. The results of the tests showed that the inclined section metallographic inlay technique allows obtaining a larger region of analysis of the intermetallic layer. For the surface analysis, it was observed that the chemical solution used in the preparation of the samples was effective, making possible an analysis more specific about the intermetallic layer formation, distribution and morphology.

During the last years Riva Acciaio Verona has taken the decision to invest in the route of a fully automated meltshop. The aim is to reduce at the minimum the operator's intervention from the bucket preparation till the ladle transfer to the continuous casting bay. The foundation for achieving the goal is the introduction of innovative technological solutions (fully automated cranes for bucket charge in the EAF, robots for sampling, etc. The paper underlines how the different solutions are based on the best practices to improve operator's safety and describes the different steps of the project, the different solutions adopted and the results in terms of production, energy savings, cost reduction and improved safety. Details are presented for: scrap yard management and bucket preparation, EAFs centralized controls and related robots for auxiliary operations (sampling, EBT cleaning, scraper for slag door automation, complete mass & energy balance based on process control), LFs centralized controls and process integration.

Flexibility in terms of producing high sophisticated products with an exceptional wide range of properties and dimensions requires physical based process models for the generation of optimal set points. Therefore SMS applies since many years an integrated PSC® (pass schedule model), PCFC® (profile, contour and flatness model) and CSC (cooling section control) for the use in hot strip mills, CSP® plants and plate mills offering best possible product tolerances. Focus during the development of the model was made on the best possible physical description of the rolling process to minimize the need of complex adaptation algorithms. As an addition SMS has also developed a microstructure model to ensure the quality control with respect to mechanical properties and to save up the needs of taking samples. Beside of this the modular design of the Microstructure and Material Property Model (MPM) offers additional benefits to improve the accuracy of the other models, e. g. the recrystallization model in the finishing mill. Using the results of that model strain hardening or softening effects during rolling can be predicted and an optimum pass schedule can be calculated to avoid rolling stability problems related to phase transformation.

Mandrels are tools applied to manufacturing seamless tubes. In VSB plants (Vallourec Soluções Tubulares do Brasil), it is used in two mills. Mandrel and PQF Mills. This is an expensive tool due its alloy (hot work tool steel – AISI H13) and lengh (between 12 meters and 22,5 meters). An opportunity to apply mandrels from PQF in Mandrel Mill has been identified. However, mechanical properties of PQF mandrels must be improved. This work presents the heat treatment process of Quenching and Tempering developed internally at VSB to improve PQF mandrel properties aiming to achieve Mandrel Mill requirements. Hardness and metallography tests were performed before and after some steps of the heat treatment to characterize and validate the process.

The lubricant oil is a complex mixture of different basestocks and additives. Engine oils evolved from the use of pure mineral basestocks back in the early years of automotive industry to the advent of synthetic, fully formulated, low ash lubricants. This evolution was driven by a number of factors, such as new engine designs, extended durability needs, increased fuel economy needs, environmental concerns, feedstock prices and availability and legal issues. This paper uses technology prospecting on literature and patents databases to allow an investigation on the historical evolution of engine oils. Main basestocks (mineral, hydrotreated, polyalphaolefins, esters) and additives (antioxidants, antiwear, friction modifiers, detergents and dispersants) are characterized according to their research effort. Technology prospecting data is crosschecked against the evolution of engine oil classes, allowing an analysis of how the main drivers push the development of lubricant oil quality. A research effort was identified in late 1990’s until mid-2000’s and related to the adoption of chemical limits for lubricants. Different patterns for the articles and patents publication account for the high value technological knowledge has in this industry. Technology prospecting is seen as a useful methodology for the understanding and forecast of lubricant technology movements.
