This paper re-assesses the formula In the light of Its past performance and examines the effect of mining method on coal-pillar strength. An account is given of the extension of the formula so that it can be applied beyond the empirical range for which it was derived, and the advantages of the extended formula (the squat-pillar formula) are described.

There are no manuals or handbooks for budding mill superintendents or process plant managers. Most who obtain this level of responsibility have gained their training from watching the good and bad of their predecessors and the successful ones have themselves graduated from the school of hard knocks. This paper attempts to provide some helpful guidelines and direction for those who aspire to better manage a mineral processing facility. The authors have 20 years combined experience in senior management roles at nine different mineral processing operations in Australia and overseas, covering gold, base metals and mineral sands. This summary of tips and pitfalls will hopefully benefit future leaders in mineral processing and metallurgy.

Grains are subject to contamination by mycotoxins which are metabolic by-products of various fungi. The fungal infestations produce local concentrations of the mycotoxins thousands of times higher than the average. These facts make the sampling of the grain for assessment of the mean mycotoxin levels potentially very difficult. In the context of sampling theory, this morphology of the infestations creates a very high distributional and intrinsic heterogeneity of the grain shipment. The distributions of mycotoxin concentrations in seaborne shipments that exist at loading and the number and intensity of infestations that develop under shipping conditions are unknown. All grain shipments carry spores that may give rise to mycotoxin-producing colonies; moisture and temperature determine the final extent of the problem. This paper develops the value of the sampling constant with respect to intrinsic heterogeneity based on data on observed Ochratoxin A (OTA) concentrations in individual wheat kernels. A useful relationship between the distribution of mycotoxin concentrations on a kernel to kernel basis and the distribution of concentration over subsamples is developed.

The research described in this paper was done to confirm the Upper Group 2 (UG2) PlatMine peak pillar strength formula (Watson et al., 2007), which was determined from a back-analysis of failed and unfailed pillars. Underground measurements were made on a stable pillar that was loaded by firstly reducing it’s length and then by mining the surrounding pillars until pillar failure took place. The pillar was instrumented with suitably positioned strain cells and closure meters, which allowed both the average pillar stress and strain to be determined. The paper describes the methodology applied to identify a suitable position for the instrumentation, as well as the results. A stress/strain curve is presented for a UG2 pillar with a w/h ratio of 2.0, at Booysendal Platinum Mine. The measured pillar strength was similar to the predicted strength using the PlatMine pillar strength formula for UG2 pillars. The PlatMine formula has been successfully implemented on Booysendal Platinum Mine, and about 3 670 pillars have been cut without a single failure. An additional revenue of US$1.3 billion was calculated for the 25-year life of the mine as a direct result of the improved pillar design, given the January 2020 platinum group metals basket price. An extended life of mine and better mining efficiencies will also be realized.

The prediction of rock properties from indirect testing methods is important, particularly for preliminary investigations since indirect tests are easier and cheaper than the direct tests. In this study, we investigate the predictability of the uniaxial compressive strength (UCS) and Brazilian tensile strength (BTS) of rocks from the indentation hardness index (IHI) obtained using point load apparatus. Forty-six different rock types, 14 of which were igneous, 15 were metamorphic, and 17 were sedimentary were tested in the laboratory. The UCS and BTS values were correlated with the corresponding IHI values and the results were statistically analysed. The influence of rock classes on the relationships was also investigated. A strong correlation between UCS and IHI was found for all data. The correlation between BTS and IHI is not as strong as the correlation between UCS and IHI. However, it is in the acceptable limits. When the regression analyses were repeated for igneous, metamorphic, and sedimentary rocks, the correlation coefficients were generally increased. The results show the UCS and BTS can be estimated from IHI. In addition, the effect of rock classes on the relationships between IHI and both UCS and BTS is important.

Previously, the grade of ore at the shaft head was taken to be equivalent to the grade measured in the faces by means of chip sampling. The tonnage mined from the stopes is determined from survey volumetric measurements. Estimates of shaft head grade and tons include the grades and tons of waste, development ore, sweepings from old areas, and other sources, not all of which are sampled. The tonnage of ore delivered at the shaft is often estimated using skip factors. These factors are subject to manipulation and not all the skips are filled to the same level. Consequently, both the grade and tonnage of ore delivered at shaft head are subject to a measure of uncertainty. For many years, these uncertainties have led to disputes between shaft managers and metallurgists over the reconciliation between shaft tons and grade and plant tons and grade. These problems are compounded when several shafts feed a central processing plant. Shaft bonuses and a shaft?s profitability are affected by poor gold allocation methods. Without measurement of the grade and tonnage from all shafts, a poorly performing shaft could benefit at the expense of the other shafts. In order to improve the measurement of grades and tonnage at the shaft head, which is the custody transfer point between the mine and surface operations, South African mining companies have developed a methodology to measure the mass of ore from each shaft using rail weighing equipment, and the run-of-mine grades delivered from each shaft using cross-stream (go-belt) sampling. Harmony Gold Mining Company has implemented the rail weighing and go-belt sampling methods for their shafts. This paper deals with the statistical tests on the procedures and control measures that are in place to establish confidence in the gold allocations. The metal accounting system for examining the allocations follows the first principle of the AMIRA P754 Metal Accounting Code of Practice namely ?The metal accounting system must be based on accurate measurements of mass and metal content. It must be based on a full check-in check-out system?. The check-in is mass and grade of run-of-mine ore and the check-outs are the plant input grades and the recovery and residue from the plant. The balances between check-in and check-out are the subject of the statistical analyses, which have been conducted using the classical statistical tests and procedures that are generally used in all fields of endeavour. It is concluded that the gold allocation procedures that rely on go-belt sampling and rail weighing of ore from shafts has been successfully implemented, and that the system, which has been in operation at Harmony since 1993, has won general acceptance from stakeholders, with the gold allocations being perceived as being fair to all. Apart from the on-mine issues of bonuses and fair allocations, accurate metal accounting assists in the broader issues of generating accurate production figures for management. An added benefit of weighing and sampling ore at the shaft head has been that shafts now have daily moving average grades, which are used for grade control. The go-belt sample at the shaft head is the first accurate sample of production in the value chain from face sampling to gold bullion. "The start of mining operations often raises serious financial problems. In marginal cases promoters frequently demand financial aid from governments.In the past, the financial assistance has taken the form of gifts, procurement contracts, etc., but aid in such form has been severely criticized. A new formula has been developed to provide a more equitable distribution of the revenues accruing to the government and to private capital.The benefits to these two parties have been evaluated in an hypothetical case and compared in terms of internal rates of return on their investment, their shares of the undiscounted cash flows and their primary profits.The method based on the non-zero sum game theory provides a means for suggesting the lowest feasible annual production and the optimal sum contributed by the government in the form of outright gift, equity capital and convertible bonds. Other financial hypotheses can also be optimized by the computerized analysis."

The experiment with backfill at Harmony was mainly an attempt to improve the ground conditions in a particularly tricky section of the mine. A deslimed tailings system was selected for financial reasons, ease of installation, ease of operation and its low level of mechanization. The design of the system has three aspects: firstly, to define the parameters of the backfill material itself; secondly, to design a reliable plant which could consistently produce the desired material in sufficient quantities; and, thirdly, to design a fill distribution system for maximum reliability in the shaft, minimum pipe line velocity, pressure and cost in the horizontal sections and consistency and reliability at the delivery end. The system was successfully constructed and commissioned in a short space of time at a relatively low cost. It has now reached its full potential, and very encouraging results have been achieved with regard to cost savings, ground conditions, ventilation and accident statistics.

"This paper discusses the difficulties associated with the potential exploitation of the deep multi-seam resources east of the Daarby fault in the Waterberg coalfield. The resources occur at a depth greater than 250 m and the thickness of the coal is roughly 110 m, but the top 50 m comprises coal intercalated with shale and the bottom 60 m contains five seams with sandstone and shale partings. Various factors affecting multiple seam mining at these great depths are discussed with reference to lessons learned from local and international experience on multi-seam mining. Field geological and geotechnical data was utilized to assess the stability of the roof of the seams. There is no specific rock mass rating for the Waterberg area, therefore approximate coal mine roof rating (CMRR) values were used to propose appropriate support strategies. Analysis of Multiple Seam Stability (AMSS) was used to analyse the strength of the parting or interburden between the various seams, the mining sequence, and the interaction between the various seams.The research indicated that it is possible to mine seams with a low CMRR at high mining rates using longwall mining, although support for gateroads is expected to be expensive, time-consuming and onerous to install, and will impact gateroad development rates. It will not be possible to simultaneously mine zones in close proximity and failure of the interburden is predicted, thus dangerous mining conditions are anticipated. However, it will be possible to mine just two of the eleven zones using longwall mining. IntroductionThis paper discusses the difficulties associated with the potential exploitation of the deep multi-seam resources east of the Daarby fault in the Waterberg coalfield using bord and pillar and longwall mining. Figure 1 illustrates the location of the Waterberg coalfield relative to other coalfields in South Africa, while Figure 2 shows the areas containing deep and shallow resources. The Waterberg resources are expected to contribute to South Africa’s future energy requirements, and are currently exploited at the Grootegeluk open pit mine. Grootegeluk produces coal mainly for a power station, with the higher quality product supplied as metallurgical coal. The deposit is technically unique and challenging, being a multi-seam coal deposit with a total of 12 seams over a thickness of 110 m as shown in Figure 3, including Zone 5. There is currently limited knowledge on the multi-seam mining of the deep Waterberg resources. Multi-seam mining utilizing the bord and pillar method has been practised in South Africa before, but at a depth of less than 100 m in the Witbank coalfields. Multi-seam mining in thin seams has also been performed in the Natal coalfields at a depth of less than 160 m, but mostly using bord and pillar mining and secondary mining (partial pillar extraction)."

Rare earth elements (REE) are present at concentrations of approximately 0.36 % in phosphogypsum stacks located in Phalaborwa, South Africa. The REE are present in the phosphogypsum in solid solution in the gypsum and as fluorine and aluminium rich precipitates. Recovery of the REE offers opportunities for valorization and reducing the environmental impact of the phosphogypsum waste. This paper presents the results of investigations into the leaching behaviour of rare earth elements and other impurities from phosphogypsum using aqueous sulfuric acid. The effects of acid concentration, temperature, residence time, and the influence of impurities were evaluated for their impact on the solubility of rare earth elements in a sulfate medium. It was found that a significant fraction of the REE can be leached from the phosphogypsum in a range of conditions much less severe than traditional hard rock rare earth processing conditions. The REE were leached at a sulfuric acid concentration of 110 g/l, temperature of 30°C – 40°C and a residence time of approximately 8 hours.

The structural competence of mesh- and fibre-reinforced shotcrete was investigated in two series of tests on full-scale panels. It was found that uniformly distributed loading was marginally less demanding than point loading, mesh reinforcement was superior to fibre reinforcement, Dramix fibre and Melt Extract fibre were similar in reinforcing characteristics, and 30 mm to 35 mm was an optimum fibre length. Furthermore, the consistency of the fibre content could not be assured on practical mining sites, and an average fibre content of about 1,5 per cent was the maximum that could be obtained for fibre lengths not exceeding 35 mm. Also, owing to its greater flexibility, shotcrete reinforced with diamond mesh was preferable to fibre-reinforced shotcrete in mining excavations subject to squeezing conditions. In view of the difficulties associated with assuring the consistency of the fibre content in mining applications, it appears that the sophisticated attributes of fibre-reinforced shotcrete can be effectively exploited only in civil-engineering applications in which quality assurance is subject to explicit contractual control. Load-deflection curves, together with measurements of compressive stresses in the surfaces of some of the panels, enabled the ultimate flexural strength of reinforced shotcrete to be rigorously formulated, and rigorous design procedures for shotcrete subject to bending and direct thrust to be developed. The application of the procedures is demonstrated in a practical design case in which the moments and thrusts in a tunnel lining are determined in a numerical analysis of the interaction between the lining, the surrounding rock, and the rock-reinforcing system.

The Barrick North Mara Mine and the Advanced Systems Group at SGS Minerals collaborated on the implementation of a grinding expert system for the control and optimisation of a single semi autogenous (SAG) mill. Over the last 5 years, grinding expert control has gained wide acceptance by mineral processors. In this paper, two key factors for success are highlighted: the adaptability of the software tools and the interaction with site personnel. Created with SGS?s MET expert console (MEC) toolkit, and running on Gensym?s G2 real time inference software, the North Mara expert logic has been set up to keep a steady and on spec leaching feed slurry while striving to maximize throughput. Leach feed stability was achieved by standardizing operating practices across shifts; a result of successful collaboration with site personnel in developing a consistent control strategy. The strategy maintains the SAG load and power draw in an optimised range by manipulating SAG feed rates and inlet water flow. The project life-cycle was slightly longer than average due to site specific constraints. One of these was the high turnover rate of site?s workforce during the project, coupled with the availability of key staff on site due to the fly in fly out work roster. These constraints called for different, and innovative ways of project commissioning and hand-over. This paper describes details of the control solution, its implementation as well as results and conclusions.

Horizontal rotating mills are being used all over the world in different mineral and power generation industries. David Brown South Africa, with over 140 years of experience in gear manufacture and design, has been supplying these industries with innovative designs at exceptional quality. The gearing systems associated with these industries are challenged daily with operating conditions that are not always fully understood. Failures are therefore experienced, over time in the industry, which cannot always be fully explained. David Brown South Africa has developed a gear monitoring system, the Intelligent Gearing System, in association with Transmission Dynamics (UK), in order to monitor and analyse these operating conditions in real time. The system has been designed on the principles of Six Sigma, incorporating Design for Six Sigma. The purpose with this system design is to monitor the operating conditions on the pinion, record the information and analyse the data in relation to the rate of fatigue damage to the girth gear and pinion. This is done in real time and unattended. The output from the Intelligent Gearing System can be fed back into the operating system of the mill user, in order to display an alarm for operating conditions exceeding the design criteria as well as information on the rate of fatigue damage due to these operating conditions. When the mill operating and the effect on the fatigue life of the mill gearing components, conditions are better understood, mill users can forecast critical spare holding levels with an increased accuracy. The Intelligent Gearing System also allows early actions to remove reasons for system overloads.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. The paper describes work undertaken to identify the influence of the matrix structure on the metal dusting rate of stainless steel alloys. Specifically, the difference in metal dusting rate between austenitic and ferritic stainless steels of similar chromium contents was investigated. The alloys were exposed to metal dusting conditions and their performance compared by weight loss, optical microscopy, scanning electron microscopy, transmission electron microscopy, X-ray diffraction, and Raman spectroscopy. The specific gas mixture used for all the tests were 18.9% CO-79.1% H2-2% H2O at 650°C. For austenitic stainless steels, Types 304, 321, 316, and 316Ti were compared to two ferritic grades, namely Types 430 and 441. The resistance of the ferritic grades was found to be significantly better than that of the austenitic grades. This was attributed to greater permeability of chromium through the matrix structure to maintain the protective oxide scale. The results will be used in the development of novel alloys to combat metal dusting.

In this study, sulfide-type inclusion morphologies of a Ca-treated hot-rolled wheel steel, Grade-X, were investigated. The specimens taken from the hot-rolled products of Grade-X heats were studied. The size and distribution of elongated sulfide inclusions were examined for the heats of different S levels. Elongated sulfide inclusions were either not observed or rarely encountered when ladle analysis S content was below 50 ppm. The size and relative abundance of sulfide inclusions were reported to increase markedly when the S composition was greater than or equal to 70 ppm and the Ca/S ratio was less than 0.50. The effect of Ti addition (0.010?0.020% Ti) on sulfide-type inclusion morphologies was then investigated for heats having a sulfur content higher than 50 ppm. Addition of Ti was found to have a partial effect on decreasing the size of sulfide-type inclusions under real steelmaking conditions. Keywords Sulfide inclusions, Ca-treatment, titanium.

Definition of mineral resources and reserves forms the basis for effective mine planning and reliable public reporting of mineral assets. Historically the mineral resource and reserves declaration process has been the domain of the geology and surveying disciplines, with the declaration of the reserves by the surveyor being based on the application of modifying factors to the declared resources available for mining. As part of an ongoing process to improve efficiency, reliability, and reproducibility of results, this approach has been revised and enhanced through the introduction of a revised process and reconciliation tools. The revised approach to reserve definition is based on the definition of scheduled resources, at an appropriate confidence estimate in the context of an approved business plan, over the anticipated life of the mineral asset being applied to define reserves. This planning and scheduling is developed, during the annual business planning process, by the mine planning department using tools such as CADSMine?. The scheduled area together with the application of revised modifying factors is tabulated in the BME (basic mine equation) and reflects the mine production plan over time. Simplification of the modifying factors to dilution and losses underpins the simple yet robust approach to improved definition of reserves in this process and in the basic resource to reserve equation (BR2RE). Dilution intrinsically affects grade but not metal content, whereas the losses reflect both the efficiency of mining and planning and are reflected in metal losses, area losses, or both. Reconciliation of the derived ?resource converted to reserve? area, (which is based on the business plan from CADSMine?), versus the ?resource available for mining?, (which is derived from Datamine?), underpins the robustness and auditability of the reserves declaration. This R&R accounting and reconciliation approach is transparent and facilitates interrogation of the logic and rationale of long-term business planning and project strategy. These numbers are processed and reported in the logic of the basic resource equation (BRE), which also addresses aspects such as white areas (future and historic), tail management, and partial extraction (non-scheduled pillars, etc.) in compliance with SAMREC definitions. Areas that do not have the necessary confidence and data support to be declared as resources find their space as pre-resource (outside the domain of public reporting), outlining existing potential for future extraction and reporting. Use of the BRE leads ultimately to a complete, refined accounting and reconciliation-oriented approach for all production entities. The revised resource and reserve process includes the discipline of mine planning as intrinsic to the definition and declaration of resources and reserves. Subsequent to the change in process, the resources and reserves have truly become the domain of the mineral resource management discipline. This paper defines the logic of the basic resource equations and outlines their application in the definition and reconciliation of mineral resources and reserves at Anglo American Platinum Limited.

Discussion H. J. S. Kriek*: During 1956 Iscor became interested in the acid smelting in a blast furnace of siliceous ores containing 15 per cent silica. This interest was as a result of the successful acid smelting in Germany at a CaO/SiO2-ratio of between 0.4 and 0.8. Acid smelting can become an economic proposition due to a reduction in slag volume accompanied by a lowering of the coke rate. Paschke and Hannel1 found that a free flowing slag (i.e. viscosities of less than two poise) would not be obtained at C/S-ratios lower than 0.82 and that the addition of 3 to 4 per cent alkalies became necessary. In titanium bearing slags it was established that maximum fluidity is obtained with 10 per cent TiO2. Acid smelting resulted in increased sulphur pickup with decreasing O/S-ratio and desulphurization with soda-ash outside the blast furnace was necessary. At Iscor Mr B. B. Segal established that, for slags with (CaO+MgO)/SiO2-ratios of 0.5, 0.6 and 0.7, the addition of alkalies and TiO2 resulted in a substantial decrease in melting point and also of viscosity. At a (CaO+ MgO)/ ratio of 0.53 the addition of 10 per cent TiO2 is as effective as the addition of 3.75 per cent alkalies. This means that a blast furnace can be run without the addition of alkalies and consequently the detrimental effect of alkalies on the lining can be avoided; also that fluid slags with 5 to 15 per cent MgO and 8 to 10 per cent Al203 can be obtained with 10 per cent TiO present. (CaO+ MgO)/SiO2-ratios smaller than 0.5 the addition of titania resulted in a decrease in melting point and also in an increase in viscosity. In ceramic crucibles the slag did not become more viscous with time but thickened appreciably when held in graphite crucibles. No titanium carbonitride could be detected and only Ti20a was found. Prof Howat also did not obtain the TiC-TiN solid solution and therefore it appears that the thickening of the slag is not solely due to the formation of the titanium carbonitrides. This is in agreement with the work of Michailov and Belyakova2 who found that TiO2 decreased the viscosity of acid slags and increased the viscosity of basic slags; that titanium sesquioxide (Ti203) and titanium monoxide (TiO) increased the viscosity of both acid and basic slags and that titanium carbide, which is found in larger amounts in basic slags than in acid slags, considerably increases the viscosity of both acid and basic slags. Patzak et al3 describes the following oxygen deficient titanias, viz Ti2O, TiO, Ti203, Ti3O5, Ti4O7, Ti5O9, Ti6O11- Ti10O9,Ti7O13,Ti8O15 and Ti9O17. Until about 1959 a fair amount of data was available on the viscosity of normal slags to which titania was added2, 4, 5, 6, 7, 8, 9. At Iscor an electromagnetic viscometer based on the viscometer developed by Bockris10 was built. Progress was very slow as our main attention was centred around problems associated with the operation of the Rotor process. During 1962 and 1963 two papers containing fundamental work on the viscosities of slags in the systems CaO-SiO2-TiO211 and CaO-SiO2-TiO2 at 0 per cent A1203, 10 per cent Al203 and 20 per cent Al20312 appeared. The work of Ross and Ohno obviated the necessity of any further work by Iscor on the viscosity of blast furnace slags containing titania. Ross gave the following optimum compositions for blast furnace slags containing titania. Titania % Lime % Silica % Lime/Silica-ratio 20 30-42 38-50 0.6-1.10 30 27-36 34-43 0.63-1.06 40 24-32 28-36 0.66-1.14 The optimum temperature is 1,500°C because at this temperature the largest workable composition range exists. Higher temperatures result in narrower optimum composition ranges and in increased rates of thickening. The factors affecting the rate of thickening were also investigated by Ross and Ohno, as the main problem with slags containing titania is not finding compositions which are fluid at operating temperatures but the thickening due to a lack of oxygen. With these slags when there is insufficient oxygen to co-ordinate each silicon atom with its own individual shell of four oxygen ions, some sharing of oxygen ions must occur, resulting in the formation of large silicate ions and a rise in viscosity. The formation of oxygen deficient titania can be prevented as long as iron oxide or manganese oxide remain in the liquid slag. Iwase13 and also Viens, Camp bell and Rogers14 obtained in the experimental smelting of ilmenite ores fluid slags with more than 3 to 5 per cent manganese oxide and ferrous oxide in the slags. It appears that titaniferous ores can be smelted in blast furnaces under the following conditions: (1) Acid slag operation, i.e. at C/S-ratios from O.6-1.0. (2) Dolomite can be used as a flux as MgO is a network modifier. (3) The Al2O3-content must be less than 15 per cent as alumina promotes thickening of the slag and decreases the optimum composition range. (4) The hearth temperature must not exceed 1,500°C. "Parts manufactured through power metallurgy (PM) typically contain pores that can be detrimental to the final mechanical properties. This paper explores the merits of 3D X-ray computed tomography over traditional microscopy for the characterization of the evolution of porosity in metal injection moulding (MIM) and direct powder rolling (DPR) products. 17-4 PH stainless steel (as-moulded, as-debound and sintered) dog-bone samples produced via MIM and Ti-HDH strips (as-rolled and sintered) produced via DPR and were analysed for porosity. 3D microfocus X-ray tomography (XCT) analysis on specimens from both processes revealed spatial variations in densities and the existence of characteristic moulding and roll compaction defects in agreement with traditional microscopic microstructural analysis. It was concluded that micro-focus XCT scanning can be used to study MIM and DPR parts for the characterization of the amount, position and distribution of porosity and other defects. However, the majority of the sub-micron sized pores could not be clearly resolved even at the highest possible instrument resolution. Higher-resolution scans such as nano-focus XCT could be utilized in order to fully study the porosity in MIM and DPR parts. IntroductionMetal injection moulding (MIM) is a novel process, which combines the advantages of powder metallurgy (PM) and plastic injection moulding. MIM has found widespread applications in the cost-effective production of high-sintered density small parts with complicated shapes and mechanical properties equivalent to those of wrought materials (German and Bose, 1977; Machaka and Chikwanda, 2015; German, 2013). There are four basic processing steps involved in MIM, namely; feedstock preparation, injection moulding, debinding and sintering. These steps are discussed in greater detail elsewhere (Machaka, Seerane and Chikwanda, 2014; German and Bose, 1977; Machaka and Chikwanda, 2015; German, 2013).Feedstock preparation involves mixing metal powder with a carefully selected composition of polymeric binder materials at a specific temperature. The feedstock is then granulated and injected into a predefined mould die with the desired shape. The part produced during the moulding step is referred to as a ‘green’ component. The green component typically contains no porosity since the spaces between adjacent powder particles are readily filled with the binder materials (German and Bose, 1977; Li, Li and Khalil, 2007). Debinding is the systemic removal of the binder components by chemical, catalytic, or/and thermal means while maintaining the shape of the component. The part produced after the debinding step is referred to as a ‘brown’ component. Debinding is known to be the source of porosity in brown components (Ji et al., 2001; Tsai and Cen, 1995). Finally, the brown debound part is sintered to full or nearfull density (Sotomayor, Varez and Levenfeld, 2010). The sintering step and associated densification closes up the majority of the pores. Sintered MIM parts are typically sintered to high density (95–99%) and retain an irreducible amount of residual porosity (Barriere, Liu and Gelin, 2003; German, 1990)."
