The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. Often plans to increase plant throughput provide an opportunity for optimising plant equipment and operating methods. This was the case in 2005 at TISCO Jianshan Iron Mine, when an increase in production was planned. The thickening circuit had presented a limitation to the plant throughput and operation with poor overflow clarity and underflow density. Following a course of test work by Outotec, a 53m diameter Supaflo® High Rate Thickener (HRT) was selected for the duty. From early stages of operation of the new thickener, the benefits have been dramatic, including: ? Improved tailings underflow density by 9% ? Improved Overflow clarity to less than 150ppm ? Considerably decreased the water and energy consumption as well as operation cost ? Stable and reliable operation This paper looks at this installation as a case study and compares the previous thickener installa-tion performance with the performance of the single 53m HRT.

The innovative point of this new technology can be described that under normal pressure and 70°C, using a new combined activating and oxidizing agent, the minerals bearing arsenic and organic carbon are oxidized effectively. This technology can be applied in commercial scale. The high carbon and arsenic bearing gold ore is taken from Gansu, where hundreds of tons gold deposit. The ore has 0.51% of arsenic and 1.75% of carbon (1.07% of organic carbon). The gold occurs mainly in native with particle size 0.02~0.6 mm and a few are enwrapped by pyrite and arsenopyrite. The traditional cyanide leaching process gains a very low gold leaching rate with only 5%. Through systemic experimental study, the technological flowsheet of flotation process for concentrating gold, then pre-treating the gold concentrate followed by cyanide leaching the gold concentrate are used. With 4.92 g/t gold of head sample, the gold concentrate with 46.52g/t gold grade and 96.53% gold recovery is gained by flotation process. Followed by pre-treatment for 6 hours, the gold concentrate is leached with cyanide after filtration and washing. The total gold leaching rate is up to 95.44%.

A new sensor based sorting system related to complex image analysis has been developed at Comex AS - Norway. It makes it possible to separate different mineral particles regarding their color, shape, texture, size, density and indirectly their composition. The sorting system has been successfully tested and applied for sorting minerals providing high separation efficiency in the range of 95-99.9 %. The main advantage of this system is connected with its universality where many material parameters are analyzed in the same processing unit by a single passage.

Mining operations offer many opportunities for the use of IT and communication technologies to improve automation and thereby deliver higher levels of productivity, cost, quality and safety. In this paper, we discuss a particular application, namely, building a fully automated train control and operation system within a mining area. We first outline the basic architecture and functionality of such a system and then present a real-life case study where the railway system within a remote iron ore mine in Canada was converted to a fully automated train operation system. This hard real-time safety-critical system required the use of advanced technologies such as embedded systems (e.g., on-board train controller), radio communications, formal methods, optimal scheduling, and extensive simulations. We focus on the design aspects for maintaining the system in safe states.

In mineral processing, the settling of mineral particles in water, the flow of ore pulp, the dewatering and filtering of concentrates and so on, are related to the pulp viscosity. While the interaction between mineral particle surface and water affects directly the pulp viscosity. Therefore, it is of great value to the development of mineral processing theory to research the effect of mineral particle surface on the water viscosity in boundary layer. In micro-fluid, the effect of mineral particle surface on the water molecules in boundary layer can not be ignored. The water viscosity in boundary layer and the effect of the nature of mineral particle solid surface on the viscosity are analysed based on the deduction of attraction potential energy formula of mineral particle surface to the water molecules in boundary layer. The results show that the attraction potential energy of mineral particle surface to the water molecules in boundary layer is determined by the properties of solid molecules and fluid molecules and varies inversely as the third power of the distance from mineral particle surface. The water viscosity in boundary layer consists of the viscosity of free water and the additional viscosity resulting from the attraction of mineral particle surface. The increment of the viscosity caused by the attraction of mineral surface is µs. This additional viscosity is also inverse ratio to the third power of the distance from mineral particle surface. The greater the dipole moment, the polarizability and the ionization energy of mineral particle solid surface molecules are, the higher the attraction potential energy of mineral particle surface to the water molecules and the water viscosity in boundary layer are. The thicker stationary water boundary layer is d0. The higher the µs is, in other words, the greater the attraction of solid surface to water molecules is, the thicker the stationary water boundary layer becomes when free water viscosity is constant.

The present paper is about the restoration of the molybdenum production in the floatation plant of Ellatzite-Med AD in Bulgaria. The process, based on a working design, includes the construction of a new floatation molybdenum section in the existing molybdenum department of the Floatation Plant using the so called Vemco inert-gas floatation machines, made especially for the molybdenum floatation. While in the ordinary floatation machines, block impellers create suspension of the air, sucked from the atmosphere with the slime particles of the concentrate, which creates conditions for oxidizing the reagent, Vemco inert-gas floatation machines are covered with hermetic lids and the air inside the chamber is used. The technology, suggested by Geotechkoper Ltd. for making the working project, employs special machines from Dor Olliver Aimco, suitable specifically for molybdenum floatation in order to reduce the oxidizing of the reagent sodium hydrosulphate. Also the transport of the chamber product is done in hermetic conditions as the molybdenum flotation is done in two floatation rows and refining operations 3 to 8 are placed in the second row. Thus in the basic molybdenum floatation together with the first and second refining operations, which are hermetically closed, an ambient condition with low content of oxygen is created, that is about 8% for oxygen and about 92% of nitrogen, in which the oxidizing process is extremely reduced. This in turn results in reducing the consumption of the reagent depressor ? sodium hydrosulphate. In that way there is an improvement of the economical indices of the molybdenum production.

It is well known that the crushing and grinding steps in the mineral processing of ores represent a substantial proportion of total energy, cost and carbon emission in mining. For instance a recent study calculated that 36% of the energy consumed by gold and copper producing mines in Australia was attributable to comminution (Ballantyne et al, 2012). Understanding this component of a business is essential in a world seeking to lower production costs, improve earnings and reduce its carbon footprint. The issue commands the attention and support of industry leaders in the mining sector, government, equipment manufacture, engineering design and research organizations. Furthermore, several researchers have often stated that globally, comminution processes consume between 3-4% of the world?s electrical energy production (Daniel and Lewis-Gray, 2011). In 2009-10, Australia?s Federal Government Energy Efficiency Opportunity (EEO) participants in the mining sector used 336.5 PJ, representing approximately 6 percent of Australia's total energy use. It is evident that the current practices of breaking rocks in tumbling mills are relatively inefficient (Fuerstenau and Abouzeid, 2002). Research and improved engineering design has established that a range of improved blasting, crushing and grinding techniques and flow sheets may lower project costs and carbon footprint. These include relatively simple process flow sheet strategies such as gangue rejection or pre-concentration prior to size reduction, a better combination of grinding technologies (both current and new systems), and selection of coarser grind sizes where ore and waste mineralogy allow. Yet, despite this systematic and detailed research, the industry remains somewhat reluctant to implement these strategies. CEEC (Coalition for Eco-Efficient Comminution) was established in 2011 to support knowledge sharing and change in an area of high-energy consumption for the global mineral industry. CEEC is a not-for-profit industry company, funded by grants from world wide industry companies, whose mission is to accelerate knowledge and technology transfer in the field of energy-efficient comminution. The key benefit to the mining sector arising from CEEC?s activities will be an increase in the rate at which more energy-efficient comminution data sets, processes, and technologies are developed, demonstrated, shared and applied. This will contribute directly to the industry?s target of reducing operating costs and carbon emissions. CEEC International Ltd and JKTech Pty Ltd teamed together to facilitate the inaugural CEEC Workshop, in June 2012. The purpose of the workshop was to produce a roadmap to provide guidelines for how (1) operations can achieve best EEC practice in the short to medium term, in collaboration with vendors, engineering companies and other service providers, and (2) what R&D is needed to achieve paradigm change in EEC in the medium to long term, e.g. 75% reduction in comminution energy in 10 years.

Liquid ? liquid reactions such as solvent extraction in hydrometallurgy and BTX extraction in petrochemical industry has long suffered from the long retention time mainly due to the limited interfacial area caused by the immiscibility between water and oil phase, requiring typically very large perfect mixer type reactors and tall adsorption towers. A novel spray reactor for immiscible liquids; that is the KISEI Nozzle Reactor (KNR) was introduced, enabling the drastic increase in the interfacial area between the reacting immiscible liquids. Various spray mechanisms were applied in materials processing, e.g. spray drying, powder metallurgy, and aerosol industry, but not in hydrometallurgy. The KISEI Nozzle Reactor(KNR) was fully developed and used in production of biodiesel from the immiscible triglycerides and methanol. An experience with a full production plant facility is briefly discussed in the current paper. With the fog-like methanol spray in oil medium, the trans esterification reaction was almost instantaneous, and transformed the traditional batch trans esterification process into a continuous production process. And above all, with no moving parts in the KISEI Nozzle Reactor (KNR), the process requires minimal operation and maintenance costs. High Gradient Magnetic Separator with Horizontal Magnetic Line is a new type High Gradient Magnetic Separator product. It has many specific advantages, such as water-air joint discharging technique, double pulses pulp dispersion technique, multi-magnetic gradient for collecting matrix with different diameter rods, better discharging rate with the especial matrix dispose, high separating accuracy and wide applicability. In this paper, the author makes a description of High Gradient Magnetic Separator with Horizontal Magnetic Line, and puts its emphasis on analyzing industrial production data using high gradient magnetic separator with Horizontal Magnetic Line to separate weakly magnetic minerals. It is found that as the rougher for weakly magnetic minerals separation, High Gradient Magnetic Separator with Horizontal Magnetic Line has more stable metallurgical performance and cheaper running costs than other types of High Gradient Magnetic Separator when the properties of the ore change greatly and there is in the case of embedded fine particle size distribution. The German Kupferschiefer (copper shale) mining history reaches back over 800 years with its last active mines being shut down in 1990. Increasing metal demands and potential thread of future supply shortages led to the initiation of new exploration programs including feasibility studies for the Spremberg deposit as well as Federal Ministry of Education and Research (BMBF) funded research investigations of Kupferschiefer Waste Dump treatment in the Mansfelder region. This article describes the sensor based sorting results of coarse Kupferschiefer via Near Infrared (NIR) Sorting, being conducted by the department of mineral processing (AMR) in Aachen, Germany. It provides information about the necessity of presorting of the different ore types prior to flotation and puts the NIR Sorting results into context with conventional Kupferschiefer processing. Mongolia has some of the world?s largest coal reserves with an estimated total coal reserve of over 150 billion tonnes. At present, over 90% of Mongolian electricity is produced by combined heat and thermal power stations. The main coal deposits used for Central power system's power stations are Baganuur, Shivee-ovoo lignite type coal and Shariin gol bituminous coal. In Mongolia almost 600,000 tonnes of coal combustion by-products are disposed of in waste ponds. In this research, we have thoroughly characterized Mongolian coal combustion by-products including fly ashes sourced directly from thermal power stations and ash retrieved from ponds. It was determined that fly ashes generated from Baganuur and Shivee-ovoo coal deposits are class C, while ash from Shariin gol coal is class F (according the ASTM C618). All ash products were characterized by chemical, mineralogical, granulometrical, porosity, FE-SEM and radiation methods. Fly ashes sourced directly from power stations were found to be more suitable for manufacture of geopolymers for building materials application and zeolite synthesis than ashes retrieved from ash ponds. The adsorption and porous properties of zeolitic compounds were measured and found to be suitable for adsorption of Cr6+ from simulated tannery waste water. The paper presents the results of characterization and beneficiation studies carried out on a lean grade tungsten ore sample from Degana, India. Basically, three different routes, involving gravity separation, magnetic separation, and froth flotation were studied for concentration of the sample by physical and physico-chemical methods. Considering the low recovery by physical methods, efforts were put in to produce a tungsten concentrate by physical methods suitable for subsequent hydrometallurgical recovery of tungsten as ammonium para-tungstate. This strategy proved quite helpful in minimizing the losses of tungsten in tailings. Based upon these studies a novel integrated technological process flow-sheet was developed for the exploitation of lean grade tungsten ore deposit of Degana, India. Froth stability is widely recognized as a key driver of flotation selectivity. It is well known that froth stability is affected by the type and quantity of surface active reagents present (frothers), and the concentration and hydrophobicity of solid particles present. While some studies have been performed on the effect of frothers on froth stability in three-phase systems and the hydrophobicity of particles present, very little work has been performed on the effect of solids loading on froth stability. This may be due to insufficiently robust measurement techniques. This paper investigates the use of a new machine vision measurement to measure solids loading, and the relationship between this measurement, bubble size, and bubble burst rate on the froth surface. Mill liners play an important role in the operation of a mineral concentrator influencing the throughput, availability, power drawn and the efficiency of the mill in the plant. Liners protect the shell and transfer energy to the grinding charge. Metso Technology Development has conceptualized, developed and successfully implemented physics based 3D DEM simulation techniques to predict charge motion, power drawn, energy spectra and wear over the life of the liner. This paper will present a case study of shell liner optimization for a 34? SAG mill including the input data requirements, and shell liner optimization methodology using the 3D simulations that eliminates the need for the traditional expensive and lengthy proto-type testing. These simulations will cover ball and particle movement, liner wear and mill power draw, and do not cover particle breakage and slurry flow. Even the liner manufacturers lack the ability to provide this type of qualitative and quantitative information on their products. "The froth flotation process is not well understood. Both flotation models, and the parameters used to describe the stream flows are not well defined. They in fact vary considerably in different applications. This creates difficulties is designing a simulation program suitable for use by plant personnel, consultants, and researchers. In addition to simulation, an effective simulation program can be expected to provide a range of other services.This paper shows how a process circuit simulator can be designed with sufficient flexibility to satisfy these needs, and discusses some of the additional services."

The flotation efficiency of magnetic concentrate of the Anhui hematite ore, which includes a great quantity of iron-bearing silicates, has been studied through reverse flotation test with a new type of collector Fly-102. The results indicate that collector Fly-102 has a strong adaptability to the variation of temperature, when the flotation temperature is in the range of 10? to 35?, using collector Fly-102 can obtain good flotation indexes. Collector Fly-102 has a strong adaptability to the variation of the slime contents and grades of the flotation samples. When the content of slime and the grade of the flotation feeds are 30% and 55.63% respectively, under the condition that the temperature is 15?, the open circuit flotation test was carried out with collector Fly-102. After one-stage roughing, one-stage cleaning and two-stage scavenging, a better result is got, the grade of iron concentrate reaches 67.12%, and the recovery of iron concentrate comes up to 84.15%.

Bentonite is an excellent sealant mineral material because of its desirable swelling and self-healing characteristics, low permeability, sorptive qualities, and longevity in nature. A new type of water-swelling building sealant made from bentonite was studied in this paper. The building sealant is prepared by Na-base bentonite, vaseline and paraffin wax under different mass fraction of bentonite (which is 60%,65%,70% respectively). Under unrestricted state, some properties of samples were investigated. The volume expansion ratio at 24 h is 211%, 222%, 256% , and permeability coefficient is 2.86×10-8 cm/s, 4.15×10-8 cm/s and 4.78×10-8 cm/s respectively; low temperature flexibility of the sample (bentonite quality is 65%, 70% respectively) is good, and it does not flow heated for 2 h under 80?. The results of XRD and SEM indicate that bentonite is coated preferably by vaseline, and the spacing of layers of bentonite do not changed. The sample can keep full water swelling ability, and has good molding process. The test results prove that the properties of samples may reach the standard of building sealant.

Mica plate is broadly used in electric industry, production of man-made mica paper plate is in-creasing. The problem coming with is that large quantities of leftover materials unable to be re-cycled are produced during cutting and molding of mica plate productions. The leftover materials are always abandoned as crabs, which not only pollute the environment but also waste our resources. The study intends to find a new measure to decompose and to reuse the mica plate leftover materials so as to create a new production process of mica plate, which is clean and does not produce crabs.

This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges.
