Anglogold Ashanti?s Kopanang Gold Plant (previously No. 9 Gold Plant) treats ore from Kopanang and Tau Lekoa shafts. The plant is twin streamed and has dedicated treatment circuits, from milling to final product, for each shaft. Waste rock material is used to compensate for the mill gap on both streams. Each stream consists of three 4.85 m x9.15 m ROM mills in closed circuit with a single stage hydrocyclone, milling an average of 7 000 t per day. The liner configuration in each mill consists of six rows of 30 grid liners along with rectangular lifter bars. The topic of gold lock-up is not new and has been investigated and reported on many times, both within Anglogold Ashanti and the broader mining industry. Although the lock-up mechanism is understood, its measurement is neither practical nor precise. The initial lock-up in a new liner and the release as the liner wears down cannot be accurately quantified. Previous test work carried out on Kopanang Gold Plant (with a ?gold scanner?) measured the natural gamma radiation emitted by uranium. This radiation is in proportion to the mass of concentrate locked up in the grid liner pockets, as well as between the cast-on backing plate and the shell. The ratio of concentrate lock-up was estimated as 35% behind the liners and65% in the pockets. Mill gravity concentrates are recovered during routine relining operations from behind the grid liners at Kopanang Gold Plant. Prior to relining, the liners tend to release the concentrate from the pockets as the liners wear. Historical Kopanang data from actual ?mill gold? smelted indicates that an average of 29 kg gold is recovered from behind each row. This indicates a total lock-up of 250kg gold per mill. This locked-up gold should preferably be minimizedor eliminated for the following reasons: ?The cyclic build-up and release of gold in mills complicates accounting ?Gold concentrate arising from liners is a security risk and creates a major mechanism for gold theft ?Loss of interest on the value of 250 kg fine gold is significant and was a major driver for the project. These factors led to the need to develop techniques to eliminate or at least minimize the gold lock-up in the mills. Wave liners, with rubber inserts, have been successful in eliminating lock-up, and were tested at Kopanang Gold Plant in November 2000. However, due to increased load-slip and high wear rates associated with these liners, this option proved less economical in terms of liner wear. Grid liners, with rubber-filled pockets, demonstrated a very high wear life and eliminated pocket lock-up. This system was successfully trialed in January 2003, but unfortunately did not prevent lock-up behind the liners. Current developments have resulted in a system that eliminates both pocket and backing plate lock-up. The conventional grid liner design has been modified to remove its steel backing plate. Rubber inserts that are integrated onto a rubber backing plate, have been designed to be used with the newly modified grid. The backing plate and grid pockets are now completely occupied by rubber, thus completely eliminating concentrate build-up around the new grid liner system installed in November 2003. Results to date are promising and liner life is expected to exceed conventional performance.

The method used to salvage South Deep?s Main Shaft after it was flooded by an inrush of water at about 450 m below collar on 1 May1996 is described. The individual techniques employed in the salvage were all proven technology, but the combination in which they were applied is considered to be novel. The operation involved the following activities in order of occurrence. ?the dewatering of the shaft with submersible pumps ?the placement of a French drain on the shaft bottom muck pile ?the positioning of large diameter heavy walled draft tubes, and smaller tightening up, grout intrusion and reverse flow pipes ?the casting and curing of a structural concrete plug; the capping of the draft tubes; the intrusion of several thousand tons of cement grout into the aquifer by pressure induced reverse flow ?the sealing of the aquifer ?extensive probe drilling and sealing of the zone around the inrush point with cement and other specialized grouts ?the mining out of the plug and the re-establishment of normal sinking routines.

This paper discusses the current approaches to modelling the DMS cyclone within the De Beers group. Current efforts are split into short term value-adding process understanding and longer term semi-fundamental analysis of separation mechanisms. To date, the basic applied approach has yielded significant value to the group, enabling operators to focus on simple diagnostic measures to control their process. The more involved modelling approach has given rise to a new understanding of the separation field, in particular that the high density gradients within a cyclone are highly localised, indicating that separation of medium to heavy density material takes place low in the cone. The model has proven to be conceptually robust, but still requires further development and validation to become a complete modelling and simulation tool for De Beers.

Comparison of various technologies for uranium recovery from sulphuric acid leach solutions shows that Resin-in-Pulp (RIP) and/or Solvent extraction (SX) based processing routes are usually cost effective (11). A combined RIP-SX recovery-purification route and a CCD-SX recovery-purification route were investigated and optimised. The design basis used for the investigation was a production rate of 200 kg/h U3O8 over a solution concentration range of 40 to 1500 mg/L U3O8. The OPEX for the RIP-SX processing route was found to be sensitive to the variation in uranium concentration in the leach liquor. One of the main drivers for this trend is the leach acid concentration. Conversely, the CAPEX of the CCD-SX processing route was sensitive to the uranium concentration in the leach liquor. The leach acid concentration only affected the OPEX of the CCD-SX processing route modestly, as the bulk of the acid is recovered in a pre-leach circuit. Contrary to expectation, the effect of extractant loss assumptions on the overall processing route economics was found to be modest to insignificant. It should be noted that the CCD-SX processing route OPEX was more sensitive to extractant loss assumptions than the RIP-SX processing route OPEX. Economic optimum wash ratios were determined for the CCD-SX processing route and increased with leach concentration ? the increase in wash ratio was less than proportional. A 5-stage CCD configuration was found optimal over the concentration range investigated.

Low carbon 11.5% chromium stainless steels are finding increasing use in industry as square or rectangular tubing material for the construction of structures by welding. During processing, resistively welded circular pipes are bent into square or rectangular shapes. During this process longitudinal cracks can sometimes develop atone of the inner corners of the section. An investigation has shown that the processing of round into square tubing with very sharp corners can cause excessive cold working at the inner corners of the squared tube. This, together with the high tensile residual stresses and a susceptible microstructure due to the presence of grain boundary carbides, can result in brittle cleavage cracking. Measures that can be used to reduce the problem are described.

In this paper, the computer program ‘SHAFT’ developed for estimation of support requirements for circular mine shafts is introduced. Theory of support design is based on the analytical solutions of circular excavations under non-hydrostatic loading (Detourney and St. John1), and Lame’s thick-wall cylinder theory (Timoshenko6). For rock mass strength property determination Hoek-Brown failure criterion (Hoek et al.2) is used. Mainly two types of support, concrete and steel are taken into consideration as a support member. Program is written in Quick Basic language. Input parameters of the program are shaft radius, number of zones having the same properties along the shaft depth, and depth, unit weight, horizontal to vertical stress ratio, GSI, and uniaxial compressive strength of intact rock of each zone, and compressive strength and safety factor of support member. Output of the program is the graphical representation of shaft with the required support member and thickness throughout the depth of the shaft.

Mechanized mining can be experienced as a symphony by substituting the instruments for the different machines that each perform their own function and thus have different sounds. The drill-rig is the soloist around which all the other machines must play their part in harmony. Each machine can function on its own, but productivity is achieved only when all of the machines function in a holistic manner, as the different sounds of instruments form a symphony when playing together. To produce a symphony is to have the ability to put together all the pieces. It is the capacity to synthesize rather than to analyse. Today?s managers have to apply this harmonic way of thinking to make the system of mechanized mining work. In other words each of these people must have the ability of a conductor, whose job involves corralling a diverse group of notes, instruments and performers, and producing a unified and pleasing sound. At Modikwa Mine the introduction of the MAPS (Mine Activity Performance System) has allowed management to obtain a clear view of all the activities associated with the equipment. Through synthesis the issues that hampered productivity were identified and addressed to improve production and reduce costs.

The gold mining industry has mainly relied upon the use of highly polluting chemicals, such as mercury and cyanide to recover gold from its ores. The Coal Gold Agglomeration (CGA) process was developed some years ago and has the advantage in that gold is recovered by a procedure which has little or no negative impact on the environment. A gold ore containing liberated gold particles is contacted with coal-oil agglomerates, where by the gold is recovered into the coal/oil phase. Laboratory scale batch tests were performed on an artificial mixture gold slurry and gold recoveries of up to 85% were found under optimized conditions. By recycling the coal/oil phase, it was found that the gold loading onto the agglomerates was increased. Tests performed on an industrial ore yielded slightly lower gold recoveries, and X-ray Diffraction (XRD) analysis on the coal/oil phase showed that minerals other than gold was recovered into this phase. A comparative study was conducted whereby the CGA process was compared to mercury amalgamation. Gold recoveries obtained through amalgamation were 15% lower than by the agglomeration process, which indicates that this process can be considered favourably as an alternative to amalgamation.

Abstract Several zones with expansive rocks were encountered during construction of two tunnels of the water conduction system for the Chacabuquito Hydropower Plant, located in the Aconcagua river valley of the Chilean Central Andes Mountains, at elevation 1.075 m a.s.l., and 65 km north-northeast of Santiago. The expansive behavior was associated to three different geological features. Firstly with the crossing of important north-south trending faults, with montmorillonitic and caolinitic fillings. Secondly to the presence of zones of rock mass showing a penetrative presence of clay minerals (montmorillonite, illite and caolinite) and penetrative thin veins of ceolites. And thirdly to the hydrothermal alteration of the rock and the consequent generation of clay minerals (predominantly montmorillonite, sericite and minor caolinite). The geological and mechanical characteristics of the expansive rock domains, as well as the field and laboratory reconnaissance and characterization program, are described in the paper together with the bases for design and the guidelines for construction and definitive tunnels support. Resúmè Pendant l’excavation des deux tunels du système d’adduction d’eau pour alimenter la centrale hidroélectrique Chacabuquito, plusieures zones de rochers expansifs ont été découvertes. Ces tunnels sont dans la vallée du fleuve Aconcagua de la Cordillère des Andes du Chili Central, à une altitude aproximée de 1.075m s.m.n. et à 65km vers le nord-nord-ouest de Santiago. Cette conduite expansive est associée à trois différentes caractéristiques géologiques du massif rocheux. Un premier lieu, à l’intersection de plusieures zones de failles, d’orientation nord-sud et subverticales, avec remplissage de rochers désintégrés, montmorillonite, caolinite et sérite. En seconde lieu, a la présence de zones de rochers expansifs, avec des nombreux minces veines de céolite-calcite et aussi des minéraux argileux (montmorillonite, illite et caolinite). Et, dans troisième lieu, dût à la présence de zones d’altération hidrothermale du massif rocheux et la conséquente génération de minéraux de remplacement argileux (surtout sérite, montmorillonite et en plus petit degré, caolinite). DC arc furnaces are widely used for steel scrap melting, and are increasingly being used for smelting applications as well. The electrical resistivity of slags varies widely, from highly conductive slags in ilmenite smelting, to highly resistive slags in applications such as cobalt recovery from non-ferrous slags, and nickel laterite smelting. Models have been developed to predict the electrical behaviour of the DC open plasma arc and the molten slag bath. These models allow the voltage and current ranges of furnace power supplies to be specified.

The present paper provides a brief overview of the thermodynamics of titania rich slags, an outline of the Multi-Phase Equilibrium (MPE) package and its application to ilmenite smelting. Through assessment of published experimental data on various systems containing TiOx, it was found that despite considerable scatter in measured phase equilibria data for the binary Ti2O3-TiO2system,the behaviour of binary and higher order titania rich slags and oxide solid solutions phases could be represented by solution models in the MPE package. Results from the applications of the MPE model on the stability of solid phases and slag-refractory interactions will be presented and discussed. Parallels will be drawn between the predictions by the model and observations made during pilot plant tests. The occurrence of heavy minerals in the oil sands of Alberta has long been known and has been well documented in the literature. Unfortunately most of the researchers working on this resource have been unable to produce products that meet acceptable market specifications. This has resulted in many misconceptions about this resource. Recent efforts have shown that with some innovative approaches, marketable material can be produced and as a result it might finally be possible to realize the potential of this immense resource that, some have estimated, could contain in excess of 20% of the world demand by 2010. This paper highlights the uniqueness of this mineral assemblage and the mineral processing challenges it presents. It shows the most recent work that has resulted in the production of marketable titanium and zircon products. This paper also focuses on some of the special problems resulting from the variability in the heavy mineral suite. Of special interest is the occurrence and removal of bitumen and pyrite without adding to the sulphur dioxide loading in the regional airshed. The trend by the mining industry to develop various positions on ‘sustainable mining’ has some significance for the heavy mineral industry. Although the industry generally has an excellent track record of eventually rehabilitating disturbed ground in an acceptable manner, heavy mineral mining operations tend to have a relatively large footprint of disturbance and the industry is under considerable pressure to develop options that are more environmentally acceptable. In addition, as operators move to exploit deposits that are lower grade and/or are further from a port site, the emissions per unit of sold product will also rise and the industry will be under pressure to address this issue as well. Because heavy minerals from oil sands are by-products of existing operations, there are virtually no incremental disturbances or emissions that would be associated with heavy mineral production. All mining and tailings remediation issues are accounted for by the oil sand operation. The only incremental emissions would be those associated with the mineral processing operations and transport of finished products to a port site. This paper discusses the environmental and cost implications of this situation.

Techniques used to safely control the roof in UK coal mines for some 10 years have been applied to a South African coal mine. This new approach known in the UK as advanced rockbolting technology, is based on applying four fundamental principles: ?Understanding the roof failure mechanisms ?Using an effective roof support system ?Designing this support using measurement ?Monitoring the performance of the system. The paper summarizes the approach in detail and describes how it is being applied by Anglo Coal, giving results obtained to date. Investigations at a number of South African coal mines, including stress measurements at two Anglo Coal mines, have confirmed that the mode of roof failure (lateral shearing due to horizontal stress) is the same as in other coalfields worldwide, and aspects of current world best practice, including the use of advanced technology rockbolting, are therefore relevant in South Africa. The stress measurements indicated a high level of stress field anisotropy and further investigation of stress conditions in South African coal mines is recommended. The most effective bolting system to resist shear failure is one with high bond strength and stiffness. Short encapsulation pull testing of existing South African systems confirmed that they have low bond strength and stiffness. An improved rockbolt system with the required performance, and features allowing rapid installation and installation quality and performance audit, has been developed and is currently under full-scale trial. Design by measurement and routine monitoring procedures including the use of a rotary telltale device are also under trial. It is anticipated that South African coal mines will be able to obtain significant safety and productivity benefits from the application of this technology.

TICOR South Africa is a new titanium feed stock producer. In the Ticor South Africa plant the ilmenite feed to the smelter plant is roasted to enhance its magnetic properties. This allows for the magnetic separation of chromite from the ilmenite. The magnetization reaction relies on partial oxidation with both under- and over-oxidation causing insufficient magnetization. To subject the roaster plant feed material to the required physical conditions a circulating fluid bed (CFB) roaster is used. This paper describes the development of a laboratory model that will aid in the control of the CFB roaster.

A new hydrogen production process, named the HyPr-RING, has been proposed. Fundamental concept of the HyPr-RING is integration of water carbon reaction, water-gas shift reaction and CO2 absorbing reaction in a single reactor. Firstly, thermodynamic analysis was done to judge the possibility to realize the process. It was found that high pressure and temperature condition, such as 20 MPa and 1000 K, is required to promote this integrated reaction. Next, experimental verification of the new process was done under the high pressure and temperature reaction conditions. As the results, integration of above three reactions in a single reactor can be done successfully and produced a large amount of hydrogen as estimated by thermodynamic analysis. Experiments showed that organic materials including coal, heavy oil, biomass, plastics can be used in this process. In the gaseous phase, no pollutants such asH2S, SO2, COS are detected so that gas cleanup system is not required for power generation when this process is used. Finally, a process design was made to estimate process efficiency. Theoretically, 1 mole of carbon can generate 2 moles of hydrogen and cold gas efficiency of this process estimated as more than 80 per cent. Mine water in the Upper Olifants River Catchment in Mpumalanga(upstream of Loskop Dam) is at times discharged into local streams, resulting in local acidification and regional salination of surface water resources. Pollution of surface water can be prevented by collecting and treating mine water to a quality where it could be re-used without restriction (Cleanwater 2020 Initiative). Mine water in the Olifants River Catchment currently amounts to only 4,6% of the total water usage, but contributes 78,4% of the sulphate load. Limestone and lime treatment is the most cost-effective technology for neutralization and partial sulphate removal of acidic/sulphate-rich water to sulphate levels of less than 1500 mg/l due to precipitation of magnesium and removal of the associated sulphate fraction (through gypsum crystallization). Neutralized mine water of this quality may be suitable for irrigation. A number of alternative desalination treatment technologies were investigated (subsequent to gypsum crystallization pre-treatment) where treated mine water must meet more stringent quality requirements (e.g. less than 200 mg/lSO4). The capital cost of these processes varied between R4 million/(Ml/d) and R10million/(Ml/d) and the running cost between R2/m3and R5/m3. Water usage in the Upper Olifants River Catchment currently amounts to 947 Ml/d (including the power stations), and will increase to an estimated 1385 Ml/d by 2020. The additional water demand by2020 (438 Ml/d) will have to be supplied by importation from neighbouring catchments, and more efficient utilization of the local water resources, including excess mine water. Various levels of treatment are required to make mine water suitable for the following potential applications (acceptable treated water sulphate concentration shown in brackets): irrigation (2000 mg/l), coal processing plant (1000 mg/l), general industrial use (500 mg/l), discharge to public streams (500 mg/l), potable use (200 mg/l) and cooling water in power stations (20 to 40 mg/l). The following two options, or a combination thereof, can be considered for management of excess mine water in the Upper Olifants River Catchment: ?Collection and treatment of excess mine water to a quality suitable for selected urban and industrial applications (Option A) ?Collection and treatment of mine water to a quality suitable for irrigation (Option B). The estimated capital and running cost for Option A amounts to R528.5 million and R55.7 million/year, respectively, compared with R68,2 million and R11,9 million/year for Option B. It is recommended that Option B be investigated for implementation in the short to medium-term. Option B was selected due to cost benefits and the initial favourable results obtained by a joint Water Research Commission and Coal Industry initiative where mine water is used for irrigation. Option A may become feasible in the long-term to ensure maximum environ-mental protection and reduced treatment cost as a result of anticipated technological improvements over the next 5 to 10 years.

This paper describes the various factors that contribute to the maximum design pressures acting on box fronts and how these factors influence the mass and economy of box front steelwork. The influence of material density, rock size and moisture content on the incidence of hang ups and mud rushes in the rock pass is also highlighted. The loads acting on any box front are a function of several different parameters. These include natural, operational and excavational parameters. A case study analysis was carried out using UG2 ore and a typical box front structure to demonstrate the relationship between the mass of the box front and the material pressures resulting from variations in the above parameters. Based on the results of this case study, the required design mass of a side mounted box front for a rock pass containing platinumUG2 increases in (close to) linear proportion to % overbreak and is also linearly proportional to the pressure on the face of the box front beyond saturated conditions. The mass of the box front structure also doubles with a 100%increase in over-break which emphasises that a box hole excavation that is as neat as possible will yield a lighter and more econimical box front structure.

In exploiting the ultra-deep, narrow reef ore bodies of the Witwatersrand, the ventilation and cooling systems within the stopes play a critical role because of high concentrations of active workers. This paper examines the heat, ventilation and cooling effects of a number of different stoping layouts for narrow reef mining in ultra-deep operations in very hot rock. The stope ventilation and cooling needs are driven primarily by the difference between the air temperature and that of the rock front being excavated. These needs depend on the face utilization, geometry, face advance (rate and direction), layout, backfill, use of water and machinery1,2,3. Detailed studies of different stoping configurations have been undertaken for mining operations extending to depths of 5000m below surface, where virgin rock temperatures approach 70°C. Extensive work has been completed with regard to evaluating ventilation and cooling requirements to maintain air reject temperatures of 28°C wet-bulb and better. This knowledge is being used to determine overall cooling requirements, reduce operational costs and maximize the efficiency of cooling systems. These issues are important when considering both the local and regional air conditioning systems and the most effective application of in-stope chilled water.

The quality of Pregnant Leach Solution (PLS) at Skorpion Zinc is of utmost importance for efficient operation of the Solvent Extraction (SX) Plant. Suspended solids in the PLS forms CRUD in the settlers, resulting in reduced zinc transfer capacity and increased impurity carry over to Electrowinning. The Ishigaki Fibre-Wakishimizu filter (fibre media rapid filtration equipment) has been identified as polishing filter that potentially could remove solids from the PLS of Skorpion Zinc. A pilot unit with 20m³/h capacity was tested on site over a period of 9 months under plant operating conditions in the refinery. The FW filter produces a clear filtrate, acceptable for the Solvent Extraction. Turbidity is improved by 72%. Gravimetric analysis indicates a 47% removal of solids. However, the gravimetric method is biased by a co-precipitation of saturated salts during the analysis. Filter media is blinded by the Skorpion Zinc PLS solution, as result of suspended solids and process chemistry. The media could not be regenerated to acceptable conditions. Further testwork to investigate the impact of process solution chemistry modification on blinding is undertaken. Based on the outcome of this investigation a final decision on the FW filter can be taken.
