The increased tendency to use hydrometallurgy as an extraction step towards final refining following a pyrometallurgical smelting process requires melts which have to be cast and or comminuted which can then be taken up into solution or leached. To generate surface area for optimal leaching, a common process is to granulate and in many cases mill, which is a general practice with friable material with properties associated with higher sulphur, carbon and silicon levels. However, in the case of metallic melts milling can be unfeasible due to the ductility of the granulated particles. Water solidification is capable of producing either fine particles by means of granulation or atomisation. Atomisation however, can produce particles as fine as 40 microns without a milling circuit.

Bateman Modular (previously Van Eck and Lurie) has been building and supplying the mining industry with modular DMS plants for the last 30 years. These DMS modules range in capacity from 1 tph to 200 tph. The most popular unit produced by Bateman Modular over the years has been the 50 tph module. Development In the last 7 years a need has arisen from the industry to provide Modular DMS plants that can treat higher tonnages (150 to 200 tph). The first DMS provided to the mining industry based on the modular concept was a 150 tph DMS Module to MIBA in the DRC. Since then Bateman Modular has provided some 14 Mega DMS modules over the last 7 years with the latest two orders from Debswana (Damtshaa double up project) and Namdeb. Ever since the first Mega Module was supplied Bateman Modular has been improving the Modules. Implementation The modules can be supplied in different configurations so as to improve the overall availability of the plant. Two off 150 tph DMS modules were supplied for a Transhex operation. This allowed the client to still operate one DMS module while maintenance is being performed on the other DMS module. The client also has the option of choosing a single module. Successes The following list of projects provides the base for the success of the Mega Modules.

TEMCO has been producing manganese ferroalloys in submerged arc electric furnaces for over 40 years. The furnace linings all along have been of conventional insulation type until 2001 when a freeze lining of UCAR concept was installed for a 20 MW Furnace. Continuous improvement of furnace lining performance has been a key component in improving the business competitiveness of TEMCO. The expected minimum campaign life of the freeze lining is fifteen years as compared to the ten years of the conventional linings. The success of the freeze lining is very critical to the quanta and direction of heat flow through the lining that control the freeze protection. Under freeze protection can lead to reduced lining life and over freeze protection, on the other hand, can lead to operating difficulties and loss of smelting efficiency. It was, therefore, necessary to develop a computer based system to monitor and control the freeze protection. The computer based monitoring and control system uses the basic principles of heat transfer, activeX object and heat flux from dual thermocouples and that is reviewed.

The construction of the Guaigui Multipurpose Project includes a 74 metre high concrete face rock fill dam, a 350 metre long diversion tunnel and a 350 metre long spillway tunnel. The topography in the project area is very steep, and the rock masses are characterized as soft rocks. The stability of the 80 to 100 metre high dam abutments and the excavation of the tunnels in soft rock conditions have caused various challenges and problems to be solved. Limited pre-investigations have called to a great extent for estimation of parameters for the stability calculations based on experience. The preliminary calculation of the stability of the planned rock slope above the spillway intake platform has been carried out by conventional partial factor methods and by use of a computed based Slide Program. The two methods of calculation give different results , and that rock support is necessary to obtain an acceptable factor of safety for a slope inclination of 52o. The input parameters for the rock mass characteristics need to be verified for the permanent calculations.

The utilization of blast furnace and BOF slags has long traditions and well-known applications in the building and road construction industries and in soil conditioning. The starting point for product development has been the basic physico-chemical properties of slags. This development has led to the almost 100% utilization of blast furnace slags and also considerable amounts of steel slags. While new methods and applications are continuously being looked for and developed in order to recycle and utilize all types of slag, there is at the same time an increasing debate over the exact nature of the slags, whether they are products or waste material, and whether they should be considered substances or preparations. These questions have emerged as a consequence of the environmental effects of the slags and current environmental legislation. The environmental effects of slags can be seen to be both beneficial and less beneficial. There is no doubt about their benefits in the road construction industry, as they allow significant savings in terms of natural materials and in transportation. It is also a known fact that using slags as fertilizers and in the cement industry leads to reduction in CO2emissions. The less favourable effects are the possible harmful emissions into the soil and groundwater. In this paper we describe the properties of slag products and their environmental effects according to investigations carried out in Finland. In anticipation of the flooding of an adjacent dolomitic groundwater compartment, five rough parallel sided boundary plugs at 58 and 50levels have been designed to resist safely hydrostatic heads of 1500and 1250 metres, respectively, over a service life of 100 years. Following a description of the engineering properties of the surrounding rocks, the paper details the design considerations relating to structural length and strength, hydraulic gradient, rock mass watertightness, constituent materials of mortar intruded concrete, pregrouting of permeable discontinuities within the surrounding rock mass, a bentonite barrier to resist aggressive mine water, plug tightening and design performance requirements. Routine quality control tests include permeability of the rock mass, fluidity, bleed and strength development of the intruded mortar, and temperature of the intruded concrete during curing. A special test programme includes determination of strength and stiffness of cored concrete and rock samples, shear strength of the rock/plug interface and associated in situ contact stress in order toe stimate the load safety factor against plug failure by shear.

For some time spirals have been the process equipment chosen to recover metal in the size range 0.15 to 3mm from ferrochrome and silico/ferro manganese slags. Recoveries of metal obtained using spirals are usually about 70%. Spirals are also difficult to control. By combining a novel gate on the Apic pneumatic fines jig with the recently developed Apic classifier, metal recoveries of 76% and grades of over 90% have been obtained for FeCr and SiMn slags in the size range 0.15 to 3 mm. The paper compares classifier operating performance and costs with those spirals for FeCr and SiMn metal recovery from slags. The classifier technology can also be applied to chromite and iron ores and coal fines.

Paper written on project work carried out in partial fulfilment of BSc Eng (Mining)degree The purpose of this report is to assess the risks faced by mines in dolomitic compartments in particular Kloof 8 shaft. The dolomites of the West Rand comprise one of South Africa?s most natural water resources, and overlie the reefs of the richest gold mines in the world. The pumping of water from the dolomitic aquifers to prevent flooding has caused the natural water table to subside, and the resulting cavities within the dolomite rock formations that overlie many gold deposits sometimes collapse, causing sinkholes. These impacts of the mining industry could worsen over time if preventative measures are not taken. This report discusses these impacts in detail, more specifically the risks to which operations in dolomitic compartments are exposed. A risk analysis was carried out to access the risks that the organization could face and it was this analysis that allowed one to examine the best methods to combat the problems. Other factors such as geological features and seismic events were also considered for the evaluation. To aid with the completion of this work various resources were utilized. A literature study was undertaken, information was gathered from various experts who specialize in dolomitic studies, evaluations were conducted and conclusions reached. The results from the project indicated that preventative measures should be implemented and correct procedures put in place to prevent any disasters.

Open pit slope design has conventionally been effected as a bottom-up function utilizing available geotechnical information. This results in a decision criterion based on probability of failure and factor of Safety with a risk assessment being carried out on the proposed design slopes. The design approach recommended reverses the process using fault event tree decision methodology. The consequences of this approach are that acceptable risk criteria have to be determined by mine owners. Slopes are then designed by the technical staff to achieve these corporate goals. Benefits that arise from the process are that the owners take a proactive decision on the risk-benefit relationship allowing the technical staff to optimize the geotechnical exploration programme and design.

The corrosion behaviour of a low carbon steel was investigated in natural seawater and various synthetic seawaters. It was found that the steel corroded nearly four times faster in a 3.5% NaCl solution than in natural seawater for an exposure time of 21 days. The corrosion rate after immersion in synthetic seawaters (ASTM D1141 and Marine Biological Laboratory seawater) is similar to the corrosion rate after immersion in natural seawater. Calcium carbonate (aragonite) deposits were found on the surface of the steel after immersion in natural seawater and the synthetic seawaters. Some magnesium-containing deposits were also found after immersion in the natural seawater. These deposits act as a barrier against oxygen diffusion and thereby lower the corrosion rate. The morphology of the calcium carbonate deposits that formed during immersion in the natural seawater is different from those formed during immersion in the synthetic seawaters. This may explain the slightly lower corrosion rates obtained in the natural seawater. X-ray diffraction also showed that the oxy-hydroxides formed in the 3.5% NaCl solution differed from those formed in the other solutions. Carbothermal reduction of manganese oxides and manganese ores in the solid state was studied in hydrogen, helium and argon at different temperatures, ore compositions and carbon to manganese oxide ratios. Wesselsore (South Africa) and two grades of the Groote Eylandt ore (Australia) with different level of impurities were examined. Ores were characterised by XRD, X-ray fluorescence, optical microscopy and scanning electronmicroscopy. Isothermal and temperature programmed carbothermal reduction experiments were conducted in a fixed bed reactor in a vertical tube furnace, with on-line monitoring of gas composition by the CO-CO2 infrared sensor. The reduced samples were characterised by XRD, SEM and LECO analyses. Extent of reduction was calculated using data on the off-gas composition, and LECO carbon and oxygen contents in the reduced sample. Manganese oxides in the ore were reduced to a-Mn and carbides Mn23C6 and Mn7C3 depending on the carbon to ore ratio. Small replacements of C12-trithiocarbonate (C12-TTC) for dithiocarbonate (DTC)/dithiophosphate(DTP) in a reagent suite for the flotation of platinum group metals (PGM) have significantly improved the rejection of gangue. Coupled to this is an improvement in kinetics, grade and recovery of PGMs. In a pilot-plant trial, after a 5 mole per cent replacement of the current DTC/DTP collector combination by C12-TTC, large opaque bubbles were replaced by small clear ones. In addition, a similar flotation response was realized with one-third of the current depressant dosage. During a preliminary plant trial on underground UG2 ore, the initial rougher concentrates were characterized by higher PGM concentrate grades and this was in part due to improved chromite rejection. The concentrate produced from the TTC trial also exhibited a much finer particle size distribution. The overall circuit performance, which included secondary regrind and flotation, showed an increase in concentrate grade of approximately 44% while the tailings grade remained unchanged

ABSTRACT: Geological conditions associated with alpine environments in combination with high overburden in many tunnelling projects lead to squeezing behaviour. The main problems associated with such conditions include large deformations, overstressing of supports, and lack of face stability. In the past during Alpine tunnelling the problem of large displacements incompatible with rockbolt – shotcrete support systems have been solved by leaving gaps in the lining to accommodate excessive deformations. In the late nineties, yielding elements have been developed, which are integrated into the lining. The paper deals with the basic concept, the design and the application of that system, which has been successfully used in several Alpine tunnels. ZUSAMMENFASSUNG: Die geologischen Verhältnisse in den Alpen führen bei großer Überlagerung häufig zu starken Deformationen während des Baues von Tunneln. Die großen Verformungen führen in vielen Fällen zu einer Überbeanspruchung des Ausbaues und Problemen mit der Ortsbruststabilität. Früher ist man dem Problem der Unverträglichkeit des Ausbaues mit den hohen Dehnungen durch Freilassen von Deformationschlitzen im Spritzbeton begegnet. Vor etwa 10 Jahren wurden duktile Stahlelemente entwickelt, welche in die Spritzbetonschale integriert werden. Der Beitrag beschäftigt sich mit dem Konzept, der Planung und der Ausführung. RÉSUMÉ: Les conditions géologiques dans les Alpes conduisent fréquemment lors d'un grand recouvrement à des déformations fortes pendant la construction des tunnels. Les grandes déformations conduisent dans beaucoup de cas à une surtension du revêtement et à des problèmes avec la stabilité de front de taille. On a fait face plus tôt au problème de l'incompatibilité du revêtement avec les extensions élevées par libérer des rainures dans le béton projeté. Il y a environ 10 ans, des éléments sidérurgiques ductiles qui sont intégrés dans le béton projeté ont été développés. La contribution s'occupe de concept, de planification et de mise en oeuvre.

The shaft-type ferromanganese smelting furnace (SF) at Mizushima Ferroalloy Co., Ltd. has been in operation since startup in 1985 and is continuing to perform smoothly. Production has been increased from the original design capacity of 270t/d to 350t/d by various operational improvements. As a productivity index of the shaft-type furnace, production of 350t/d is equivalent to productivity of 0.9t/m3/d (daily production/cubic capacity of furnace). Recently, various operational improvements were implemented to achieve productivity of 1.0t/m3/d or higher, including oxygen enrichment operation, increased tapping frequency, maintenance of the throat profile, and operation with small lump coke. The target productivity of 1.0 t/m3/d was achieved in January 2005. This report describes the improvements introduced as part of this high productivity technology.

In the submerged arc production of ferromanganese, sillicomanganese and ferrochromium, the coke bed characteristics play an important role. The basic mechanisms of electric current conduction in the coke be dare not yet fully understood, but important parameters are the material resistivity of coke and the contact resistance between the coke particles. Preliminary tests indicate that the contact resistance is of great importance to the bulk resistance of the coke bed. An apparatus measuring the material resistivity and contact resistance of carbon materials has been developed. Both graphite and industrial coke have been tested. The material resistivity tests were performed on single particles to ensure that the effects of pores and cracks were included and the contact resistances were excluded. Two geometries were tested to obtain the contribution of the contact resistance to the total resistance of two connecting particles. The tests were performed in an inert atmosphere at temperatures and current levels found in industrial submerged arc furnaces. The results show that the method has a satisfactory reproducibility. It was found that the contact resistance is about 10 times higher than the resistance of the material when two particles are in perfect contact and that the resistivity of SSAB coke is more than 10 times higher than that of the graphite at room temperature, but with increasing temperature the difference decreases. For SSAB coke the general trend is that both the resistivity and the contact resistance decrease with increasing temperature.

Paper written on project work carried out in partial fulfilment of B Eng (Chem) degree Operational factors influencing the electrostatic separation of mineral sands were investigated in a laboratory separator. Measurements were collected online by means of an optical sensor using diffused reflectance spectroscopy to determine the mineralogical composition. The results have shown that the roll speed and potential were the dominant operating variables, collectively explaining more than 83% and 68% of the product grade and yield, respectively. In contrast, the feed rate, temperature and position of the plate did not affect separation. The effect of the ambient relative humidity, ranging from 10% to 45%, could not be assessed conclusively and at best appeared to have a weakly beneficial effect on the product grade. Pyrometallurgy has played a very important role in southern Africa for at least four centuries. It continues to do so, and recent years have seen many exciting developments in pyrometallurgical technology. The wonderfully diverse rich mineral deposits in this area of the world have provided some unique opportunities for industrial processes to be established. The ?Southern African Pyrometallurgy 2006? conference was set up to showcase southern African pyrometallurgical operations, and to provide a forum for the exchange of ideas between people working at various types of smelters. Papers have been obtained from a wide variety of pyrometallurgical plants in southern Africa. These descriptions of plant operations (as well as some history, and highlights of current work) will provide useful reference information for some time to come. Contributions are also included from universities, research organizations, and engineering companies, so that the full spectrum of pyrometallurgical activities can be covered. The plant descriptions will be published on a website, where they can be updated as and when required, with the eventual goal of having a description of every smelter in the region. The conference venue was selected to be the 'Cradle of Humankind' world heritage area, about 40 km from Johannesburg. Not only does this keep the conference within easy reach of the city and yet far enough out into the countryside to allow people to focus on the conference, it is also within easy reach of many pyrometallurgical plants. There is a particular significance to the choice of location, in that the Swartkrans area close to the Sterkfontein Caves is the site of the earliest evidence of the deliberate controlled use of fire by human beings (about 1.3 million years ago), and this is obviously a necessary precursor to pyrometallurgy. The area also lends itself to a very wide range of outdoor, social, and cultural activities to supplement the technical content of the programme. It is hoped that activities such as a hot air balloon safari and visits to the world-renowned Sterkfontein Caves and Wonder Cave will help to make the conference a memorable one for those able to attend. I trust that the ongoing value of the papers and presentations will make all the hard work of the many contributors most worthwhile.

The leaching of zinc and copper from Nigerian bulk sulphide ore with sulphuric acid in the presence of hydrogen peroxide was studied. The aim of the study was to investigate the effectiveness of hydrogen peroxide as an oxidant for the sulphuric acid leaching of zinc and copper from a complex sulphide ore. Distribution of elementals within the various particle sizes was initially determined by ICP-OES and XRF to provide a basis for explaining the dissolution process. The effects of concentration of hydrogen peroxide, particle size, stirring speed, and leaching time at a constant temperature of 298K were studied. There were variations in elemental and mineralogical composition within the different sizes. The concentrations of zinc and copper reduced as particle size decreased while silica, sulphur, iron and lead contents increased. Dissolution results showed that the leaching rate of copper was lower than that of zinc. The highest recoveries of zinc and copper were obtained at a leaching time of 180 minutes, stirring speed of 160 rpm, particle size of 75 µm and a concentration of 1M H2SO4/1MH2O2. It was observed that the leaching rate of zinc and copper increased with increasing hydrogen peroxide concentration. Increased stirring speed had a negative leaching effect as it promotes hydrogen peroxide decomposition. It is evident from most admired companies, globally, that they drive key priorities such as teamwork, customer focus, fair treatment of employees, initiative and innovation into their organisations. It is clearly proofed in all the research that the role of the human factor, and therefore human behaviour, is pivotal to companies striving to accomplish goals such as competitiveness, customer delight, high quality, growing productivity as well as a safety-committed work force. The challenge of leadership is to change the worker’s poor perception of safety to an excited, empowered, valued employee who is continuously committed to the achievement of high levels of health, safety and conformance – the challenge therefore is to transform from within. Any work force needs a set of behavioural rules which work for it – including safety rules and critical safety behaviours, which are accepted through involvement leadership, encouragement and support.
