Mill relining is a major contributor to overall plant downtime. Reducing the number of mill liner pieces removed from and replaced in the mill has a direct impact on the overall reline time and in turn, mill availability. To improve the mill availability of Ridgeway Operations' 32 foot SAG mill, a number of initiatives were implemented in terms of liner design. These included the conversion of the shell from 40 to 30 rows, reducing the number of pieces from 80 to 60 each shell reline and reducing the number of pieces from 48 to 32 per feed end reline. In addition, modifications were made to the discharge end of the mill to extend the life of the outer pulp lifter and discharge cone, thereby reducing the frequency of change out. The standard radial outer pulp lifter was converted to an angled design. The discharge cone was converted to the BullnoseTM design supplied by Bradken. This paper discusses the design changes made and the expected benefits to the Ridgeway Operations in terms of mill availability improvements.

Grains are subject to contamination by mycotoxins which are metabolic by-products of various fungi. The fungal infestations produce local concentrations of the mycotoxins thousands of times higher than the average. These facts make the sampling of the grain for assessment of the mean mycotoxin levels potentially very difficult. In the context of sampling theory, this morphology of the infestations creates a very high distributional and intrinsic heterogeneity of the grain shipment. The distributions of mycotoxin concentrations in seaborne shipments that exist at loading and the number and intensity of infestations that develop under shipping conditions are unknown. All grain shipments carry spores that may give rise to mycotoxin-producing colonies; moisture and temperature determine the final extent of the problem. This paper develops the value of the sampling constant with respect to intrinsic heterogeneity based on data on observed Ochratoxin A (OTA) concentrations in individual wheat kernels. A useful relationship between the distribution of mycotoxin concentrations on a kernel to kernel basis and the distribution of concentration over subsamples is developed.

Discussion H. J. S. Kriek*: During 1956 Iscor became interested in the acid smelting in a blast furnace of siliceous ores containing 15 per cent silica. This interest was as a result of the successful acid smelting in Germany at a CaO/SiO2-ratio of between 0.4 and 0.8. Acid smelting can become an economic proposition due to a reduction in slag volume accompanied by a lowering of the coke rate. Paschke and Hannel1 found that a free flowing slag (i.e. viscosities of less than two poise) would not be obtained at C/S-ratios lower than 0.82 and that the addition of 3 to 4 per cent alkalies became necessary. In titanium bearing slags it was established that maximum fluidity is obtained with 10 per cent TiO2. Acid smelting resulted in increased sulphur pickup with decreasing O/S-ratio and desulphurization with soda-ash outside the blast furnace was necessary. At Iscor Mr B. B. Segal established that, for slags with (CaO+MgO)/SiO2-ratios of 0.5, 0.6 and 0.7, the addition of alkalies and TiO2 resulted in a substantial decrease in melting point and also of viscosity. At a (CaO+ MgO)/ ratio of 0.53 the addition of 10 per cent TiO2 is as effective as the addition of 3.75 per cent alkalies. This means that a blast furnace can be run without the addition of alkalies and consequently the detrimental effect of alkalies on the lining can be avoided; also that fluid slags with 5 to 15 per cent MgO and 8 to 10 per cent Al203 can be obtained with 10 per cent TiO present. (CaO+ MgO)/SiO2-ratios smaller than 0.5 the addition of titania resulted in a decrease in melting point and also in an increase in viscosity. In ceramic crucibles the slag did not become more viscous with time but thickened appreciably when held in graphite crucibles. No titanium carbonitride could be detected and only Ti20a was found. Prof Howat also did not obtain the TiC-TiN solid solution and therefore it appears that the thickening of the slag is not solely due to the formation of the titanium carbonitrides. This is in agreement with the work of Michailov and Belyakova2 who found that TiO2 decreased the viscosity of acid slags and increased the viscosity of basic slags; that titanium sesquioxide (Ti203) and titanium monoxide (TiO) increased the viscosity of both acid and basic slags and that titanium carbide, which is found in larger amounts in basic slags than in acid slags, considerably increases the viscosity of both acid and basic slags. Patzak et al3 describes the following oxygen deficient titanias, viz Ti2O, TiO, Ti203, Ti3O5, Ti4O7, Ti5O9, Ti6O11- Ti10O9,Ti7O13,Ti8O15 and Ti9O17. Until about 1959 a fair amount of data was available on the viscosity of normal slags to which titania was added2, 4, 5, 6, 7, 8, 9. At Iscor an electromagnetic viscometer based on the viscometer developed by Bockris10 was built. Progress was very slow as our main attention was centred around problems associated with the operation of the Rotor process. During 1962 and 1963 two papers containing fundamental work on the viscosities of slags in the systems CaO-SiO2-TiO211 and CaO-SiO2-TiO2 at 0 per cent A1203, 10 per cent Al203 and 20 per cent Al20312 appeared. The work of Ross and Ohno obviated the necessity of any further work by Iscor on the viscosity of blast furnace slags containing titania. Ross gave the following optimum compositions for blast furnace slags containing titania. Titania % Lime % Silica % Lime/Silica-ratio 20 30-42 38-50 0.6-1.10 30 27-36 34-43 0.63-1.06 40 24-32 28-36 0.66-1.14 The optimum temperature is 1,500°C because at this temperature the largest workable composition range exists. Higher temperatures result in narrower optimum composition ranges and in increased rates of thickening. The factors affecting the rate of thickening were also investigated by Ross and Ohno, as the main problem with slags containing titania is not finding compositions which are fluid at operating temperatures but the thickening due to a lack of oxygen. With these slags when there is insufficient oxygen to co-ordinate each silicon atom with its own individual shell of four oxygen ions, some sharing of oxygen ions must occur, resulting in the formation of large silicate ions and a rise in viscosity. The formation of oxygen deficient titania can be prevented as long as iron oxide or manganese oxide remain in the liquid slag. Iwase13 and also Viens, Camp bell and Rogers14 obtained in the experimental smelting of ilmenite ores fluid slags with more than 3 to 5 per cent manganese oxide and ferrous oxide in the slags. It appears that titaniferous ores can be smelted in blast furnaces under the following conditions: (1) Acid slag operation, i.e. at C/S-ratios from O.6-1.0. (2) Dolomite can be used as a flux as MgO is a network modifier. (3) The Al2O3-content must be less than 15 per cent as alumina promotes thickening of the slag and decreases the optimum composition range. (4) The hearth temperature must not exceed 1,500°C. In this paper the process of sampling and assaying as it relates in particular to the platinum group elements (PGEs) is presented. A discussion of the geology of PGE deposits is included to provide an understanding of the mineralization that is considered necessary prior to sampling, as this has a direct bearing on the mineral resource estimate and also the selection of an appropriate mining cut. The discussion includes the selection of the sampling technique (drilling or face sampling), the size of the sample relating to the requirements of the laboratory, the potential mining cut, as well as a reference to sampling theory. The selection of an assay technique that is appropriate and will yield the optimal result based on sample turnaround, precision, accuracy, and cost is then considered. Examples are drawn from work undertaken on the Bushveld Complex (Merensky Reef, UG2 Chromitite Layer, Platreef) and Great Dyke (Main Sulphide Zone). Mixed integer programming (MIP) has been used for optimizing production schedules of mines since the 1960s. The major problem in the long-term production scheduling for an entire orebody is that the number of integer variables needed to formulate an MIP model is too large to solve the formulation. This number may reach well over one hundred thousand. To overcome this difficulty, this paper presents two new algorithms to reduce the size of the problem. These algorithms assign an earliest and latest possible start date for each machine placement, eliminating the integer variables that correspond to machine placement before its early start date and after its late start date. A case study based on Kiruna Mine, the second largest underground mine in the world, is summarized in the paper. It shows substantial improvement in the solution time required using the new algorithms. This increased efficiency in the solution time of the MIP model allows it to be applied to Kiruna Mine, with the potential to increase substantially the net present value (NPV) of the project.

A high volume of slimes which are separated out during the mining of heavy mineral sands has a high environmental impact and results in great capital as well as operational expenses. The presence of clay minerals drastically increases the slimes volume that needs to be catered for due to its low settling capability as well as swelling characteristics. By adding coagulants in the form of cations and organics, one can improve the settling rate of the minerals as well as the degree of solid bed compaction. The addition of flocculant, which is currently used in industry to improve settling rate, is detrimental to solid bed compaction. By combining the cations and flocculant one can dramatically improve the solid bed compaction. This combination is, however, detrimental to the settling rate of kaolinite-rich slimes but improves the settling rate of smectite-rich slimes. Organics can also be used to produce a clear supernatant and improve the settling rate.

One of the main tasks in exploitation of mines is to select a method suitable for the deposits, specific features including geometric, geo-mechanical and geological features. The purpose of selecting a mining method at this stage is to choose one or more method(s) having the most coordination with the deposit?s conditions and external factors, including the allocated budget and local technology for detailed feasibility studies. Several methods have been developed in the past to evaluate suitable mining methods for an ore deposit, based on its physical characteristics. These approaches can be classified into three groups: (1) profile and checklist methods, (2) numerical ranking (scoring) methods, and (3) decision-making models. Most of these methods have shortcomings. Considering the fact that most of the specifications of mineral deposits, such as dip and depth, are linguistic variables, absoluteness of the explaining parameters by previous methods can be mentioned as the most important disadvantage of these methods. This paper discusses the Fuzzy technique for order performance by similarity to ideal solution (Fuzzy TOPSIS) to determine the mining method. The fuzzy decision making (FDM) software tool is employed to develop a Fuzzy TOPSIS based model. Application of this model with various values (crisp, linguistic and fuzzy) of the deposit eliminated the existing disadvantages of other methods. Two empirical illustrations demonstrate the effectiveness and feasibility of the evaluation procedure. These show that the proposed model performs better than its alternatives. The Tellnes open pit mine in Southwestern Norway has been operating since 1960. The maximum height of pit walls is currently about 150 meters with the current mine plan extending this distance to 400 meters with slope stability being a major controlling factor. As a result of unfavorable combinations of directions of major joints and faults, local stability problems have occurred several places in the pits walls. Stability problems have affected the reliability of main transport roads on several occasions. Most of such incidents have occurred during heavy rainstorms and during periods of repeated freezing/thawing. This paper reviews some of the stability problems and the measures taken to deal with such stability problems.

The abrasiveness of a mineral or rock is an extremely important topic in the mining industry and is generally measured by the Bond abrasion index (AI). However, to determine such an index by the Bond test requires 1,600 g of sample with particle sizes ranging from ½” to ¾”, which are not available in certain situations, such as ore prospecting, drilling, and geometallurgical studies. In order to investigate the abrasiveness of smaller-sized sample materials, a modified LCPC test was developed, which allows testing fine materials (i.e., 1.0 mm or smaller) to predict wear in ore processing circuits and anticipate possible failures resulting from changes in abrasive characteristics of the ore being processed. The results for 16 different materials indicated a good correlation with the AI and the modified LCPC, resulting in a reliable alternative for the AI. The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.

Effective perimeter control during drilling and blasting is critical not only to blasting results but also to the overall stability of the pit over its entire life span. A pit where perimeter control is not given enough attention when conducting drilling and blasting operations, often experiences over-break or back break beyond final pit wall limits, and therefore has a relatively high probability of failure. Such a pit also becomes unsafe, sometimes not easily accessible, has increased loading costs due to production of oversize, longer cycle times and often problems are encountered when blasting subsequent benches. All these are undesirable consequences, which have negative cost implications. Specialised blasting techniques such as trim blasting and pre-splitting have over the years proved to be effective perimeter control measures. However, the success of these techniques is directly attributable to the time and effort given to the processes. This paper presents results of a project undertaken to monitor, review and optimize the trim blasting and pre-splitting processes at Orapa Diamond Mine in Botswana. The project was specifically incepted to improve the final wall conditions, which continued to deteriorate due to persistent over-break during blasting. The paper also analyses the results obtained against a benchmark of results taken prior to project implementation. Specific blast design parameters which are critical to blasting results were identified as problem areas after auditing of the pre-implementation drilling and blasting practices. These include drill-hole depth, spacing, splitting factor for pre-splits and timing of trim blasts. The impact of different rock types on the results was also studied, and recommendations were made at different phases of the project and results obtained after implementation analysed until optimum results were achieved.

Potgietersrust Platinums Ltd is Anglo Platinum?s only open pit operation and annually extracts 57 million tonnes of rock from 2 open pits. Over the past 3 years ~220 km of exploration drilling has been done, ~1000 km of rock face have been exposed for face mapping and over 7000 laboratory and field tests have been conducted. This has produced large amounts of geotechnical data to be utilised for feasibility studies, initial slope design and ongoing slope optimisation. It was necessary therefore to develop geotechnical databases to manage the vast amounts of data collected. SABLE and MineMapper 3D databases were created for logging and mapping respectively, with rock testing data incorporated into both. A pit inspections database was developed in MS Access and the existing groundwater and slope monitoring database was improved. The databases were linked to AutoCAD and Datamine to ensure that the latest geotechnical data is used for planning, draughting and modelling. The use of geotechnical databases ensures that no data is lost, standards are maintained and analysis can be easily performed. This increases the confidence of the analysis and allows the geotechnical engineers to optimise slope designs and blast designs on a regular basis. This reduces the risk of slope failure thus making the open pits more economical and safe.

Prediction of pothole characteristics is a challenging task, confronting production geologists at the platinum mines of the Bushveld Complex. The frequency, distribution, size, shape, severity and relationship (FDS3R) of potholes has a huge impact on mine planning and scheduling, and consequently cost. It is with this in mind that this study was initiated. Quantitative analysis of potholes indicates that pothole size (area covered) can be described by two partly overlapping lognormal distributions. These are referred to as Populations A (smaller) and B (larger). The range of observed pothole sizes conforms to a simple double exponential growth model based on Newton's Cooling Curve. A third size range of very large potholes (Population C) that could not be modelled properly within the proposed growth model is interpreted as to represent a very early phase of aggressive regional thermo-chemical erosion and potholing. In general, potholes are dominantly quasi circular with only a subordinate tendency of elongation. In the UG2, potholes with elongated forms are more prevalent in the size range between 20 and 500 m diameter. In the Merensky Reef elongated potholes are more common in the size range above 50 m in diameter. Although not distinctly visible, elongation of potholes in both the UG2 and the Merensky Reef show a net north/south orientation. Using shapes of pothole rims and floor areas, documented for the UG2 in the Waterval Shaft area, it is demonstrated that the northern, down-dip edges of potholes have steeper dips than the southern, up-dip edges. Spatial distribution studies using a uniform quadrant method suggest that in both the UG2 and the Merensky Reef, the potholes are randomly distributed, with a tendency towards clustering. Clustering appears to be more prevalent in the smaller Population A potholes. Bearing all findings in mind, it is found that the model of thermo-chemical erosion of the cumulus floor by new influxes of superheated magma best explains the observed data. Partial to complete melting of the cumulate floor occurred in three phases. The first represents the emplacement of hot magma. This magma, due to turbulent flow and high chemical and physical potential, aggressively attacks the existing floor (crystal mush on the magma/floor interface). Regional erosion is manifested by large, often coalescing potholes. During the second phase, when the magma emplacement process ceased and cooling in situ started, two distinct periods of pothole formation ensued. The first is related to rapid cooling along the relatively steep part of the Newton Cooling Curve, when Population B potholes nucleated randomly and grew rapidly with concurrent convective overturn and largely laminar flow condition. The second period of cooling occurred on the shallow-dipping part of the Newton Cooling Curve. Population A pothole growth became more subdued and nucleation appears to have been, at least locally, clustered. The final phase of this proposed 'super magma cycle' was introduced when chromitite crystallization and precipitation terminated pothole formation. This was followed sequentially by pyroxene and plagioclase crystallization to form the typical cyclic units of the Critical Zone. No suitable proxy could be found for the prediction of pothole density of potholes associated with the UG2 (likely due to limited spatial data coverage), and these are best predicted by extrapolation. The Merensky Reef slope index, in contrast, provides a proxy for pothole density, enabling prediction with reasonable confidence. This predictive model has been verified using underground information. The findings made during the course of this investigation have, when implemented, significant impact. Successful implementation will not only allow enhanced resource and reserve definition, but also better mine planning and scheduling.

Most structures are designed so that the possibility of failure is eliminated. However, some degree of failure in the rock around deep mine excavations is inevitable if mining operations are continued. The presence of failed rock constitutes a hazard the magnitude of which can be predicted by computer models from calculations of the energy change per unit area mined in stopes, or the field stress around service excavations. Empirical relationships between these calculable quantities and the incidence of rock failures and delays associated with them have been established. Experiments on the computer using different layouts enable the mining engineer to select the least hazardous of otherwise acceptable alternatives, and to predict the incidence of damage ahead of actual mining, so that appropriate measures to maintain an adequate degree of safety and productivity can be planned in advance.

"The Lower Orebody at Chingola Division of Nchanga Consolidated Copper Mines, Limited, is a stratified orebody that is mined by a continuous caving system. The accurate determination of the developed and semi-developed ore reserves has always been difficult. The new system proposed in 1971 is designed to update and, as new informa¬tion becomes available, to account for the depletion of, the reserves.There are three main inputs to the system. These are borehole data, survey data and extractions data. The borehole data are input to a geological borehole master file system, which holds every recorded detail of a borehole in an easily extractable form. These data can be extracted for ore reserve calculations or for contour mapping of orebodies and rock types. The grades for use in the ore reserve calculations are extracted from the relevant boreholes.The survey data are information on the position of the blocks and drifts, taken from plans, and information on the scraper drift and trough drive positions taken from sections. The information is extracted from the plans and sections using a D Mac pencil follower. The ore reserve is calculated from the survey data and the borehole data.Data on extractions are taken from scraper operators' logs, tramming records, skips hoisted records and accepted mill tonnages and grades. Using these data, the mill tonnages are reconciled back to the drifts, to deplete the current ore reserves.As new workings are brought into operation and further evaluation holes are drilled, the relevant data are input and the new developed ore reserve is calculated."

The catalytic converter industry is composed largely of global multinational manufacturers who supply to vehicle manufacturers (original equipment manufacturers ? OEMs) from facilities strategically located internationally, including plants in South Africa. The South African catalytic converter production facilities were established at the request of the OEMs and commenced manufacture in the early 1990s. This near 100 per cent export focused industry exists in South Africa because of the incentives offered by the Motor Industry Development Programme (MIDP), which ultimately provide the OEM with import duty rebates. The South African catalytic converter industry is a complex vertically-integrated supply chain with a local content in excess of 85 per cent, substantially more than any other exported automotive component. The industry remains one of the very few downstream manufacturing industries where South Africa has a significant global footprint. This is even more important when it is considered that this industry is the key end-user for two of South Africa?s most important mineral resources, namely platinum group metals (PGMs) and chromium, and is in an industry which will see massive global growth as the developing nations of the BRICs grow their auto industries. In over 15 years of existence in South Africa, the catalytic converter industry has achieved remarkable growth, averaging compound growth in the region of 14 per cent per annum. The industry is the highest contributor to automotive component export revenue. South Africa holds >8 per cent% of global PGM reserves. During 2011, South Africa supplied 59 per cent, 29 per cent, and 72 per cent of the global demand for platinum, palladium, and rhodium respectively, as well as over 50 per cent of the global chromium demand. Global autocatalyst production remains the largest consumer of PGMs, and South Africa alone beneficiated 15 per cent of locally mined PGMs in the production of catalytic converters ? all is converted from PGM sponge (powdered metal) into PGM solutions for coating onto catalysts. Beneficiation of PGMs also takes place via the production of jewellery and electronic goods; but compared to catalytic converters, this volume is negligible. The industry is also the largest consumer of locally produced stainless steel (>50 000 t/a), exceeding 38 per cent of local consumption. The industry is a substantial generator of highly skilled employment, with over 5 000 direct jobs (excluding OEMs and stainless steel manufacture) and an estimated more than 30 000 indirect jobs resulting from upstream and side-stream suppliers. The industry places a high focus on skills transfer and development, with all companies providing high-tech training and education both locally and overseas. The industry has invested in excess of R5 billion in plant, equipment, people development, and process development over the last 15 years to support transfer of production and new technologies to South Africa. This has resulted in significant skills development in the support industries as well as within the catalytic converter industry. The current projections for local PGM beneficiation via catalytic converters reflect a downward trend as a result of production being moved to other global locations due to uncertainty around changes to government incentive programmes. The industry is currently capacitated to support 23.7 million units per annum. During 2011 it utilized about 70 per cent of this capacity, but forecast projections suggest that this will be at 46 per cent of this level by 2016. At full capacity the industry would represent 19 per cent of global autocatalyst production compared with the current 13 per cent in 2011. The industry believes that there is potential to make South Africa the preferred location for catalytic converters worldwide, given suitable support from the mines and Government.
