This paper describes the development of a monitoring architecture that allows for continuous monitoring of the process of mining, the underground environment, the state of the rockmass and its response to mining. The system is based on an open standard and is non-propriety. It allows for dense sensor arrays in the workplace, wire less communication to the closest power line, and TCP/IP communication to a central server. Continuous monitoring and quantification of the appropriate parameters allows a mine to optimise its mine process; to dynamically access the safety and health risk to people and equipment; and to quantify exposure to potential heath hazards such as dust, gas or noise. Current application examples of continuous monitoring include an application to optimise drilling and blasting thought fragmentation monitoring; an application of wireless sensor network-based monitoring in to provide early detection of potential rockfalls; and a trail to continuously assess the gold grade at the shaft through correlation with radioactivity. It is unlikely that a single monitored parameter will provide adequate knowledge of the assessed risk or even an optimisation approach. Multiple parameters are being combined using cognitive science tools such as Bayesian theory and other statistical methods to improve the accuracy and relevance of, for example, risk quantification. The decision maker is not confronted with massive amounts of raw data but rather with a single knowledge statement such a probability of failure, a human physiological strain index or an optimisation index.

The aspect of sustainability of ferroalloy processes has long been a serious matter for consideration in many of the world?s industrialized countries. A number of countries can be named where ferroalloy plants that were once flourishing, have all but disappeared. One of the most important factors playing a role in this type of occurrence is the cost and availability of quality raw materials. Given that all natural resources will be depleted with time, users are compelled to develop new processes that are sustainable in the changing environment. The DC arc smelting furnace is one such process that has proved itself, and has gained increasing popularity over the past two decades. This process, amongst other benefits, directly addresses the use of more readily available and more affordable raw materials in ferroalloy production. Since early in the new millennium, GLPS has been involved in various studies for different clients of furnaces for the production of ferroalloys. Two of these recent studies have culminated in the design, construction and commissioning of DC arc furnaces for the production of ferrochrome. One of these furnaces is a 10 MW unit at Mogale Alloys, and the other a 60 MW unit at the Middelburg plant of Samancor Chrome. This paper discusses the approach taken in the design and construction of these two furnaces, which, although varying significantly in size and capacity, are very similar in many other aspects of their design. The KX36 kimberlite was discovered using a high-resolution gradient aeromagnetic survey, with follow-up detailed ground geophysics and deflation soil sampling used to assess and prioritize the geophysical anomalies identified from the initial aeromagnetic survey. Prospect drilling intersected kimberlite in the first hole drilled on the KX36 anomaly. Preliminary evaluation has shown that KX36 is diamondiferous, and a more detailed evaluation and sampling programme is currently underway. The area around KX36 has been prospected by numerous companies over the last few decades, with sporadic kimberlite indicator mineral (KIM) recoveries in regional deflation sampling indicating the possible presence of kimberlites, but without sufficient resolution to ?home in? on specific targets. Previous (lower resolution) aeromagnetic surveys and soil sampling campaigns also did not define anomalies with sufficient detail to guide prospect drilling effectively. The discovery of KX36 highlights the prospectivity of areas of Botswana under deep Kalahari cover that have been explored previously. South Africa holds approximately three-quarters of the world?s viable chromite ore resources and dominates the global production of ferrochrome. Albeit completely unintended, small amounts of Cr(VI) are formed during ferrochrome production. Certain Cr(VI)species are regarded as carcinogenic, hence making the treatment of some ferrochrome waste materials necessary. In this paper, the Cr(VI) treatment strategies currently employed by the South African ferrochrome producers are investigated by means of a literature review and a questionnaire survey. From the discussion, it is evident that various treatment strategies are available to deal with Cr(VI)-containing waste in the ferrochrome industry. However, by far the most commonly applied treatment strategy remains the aqueous reduction of Cr(VI) with ferrous iron. The advantages and the correct application of this strategy, together with the disadvantages and pitfalls, are argued. Innovative improvements on historic practices are also discussed

The paper describes work undertaken to identify the influence of the matrix structure on the metal dusting rate of stainless steel alloys. Specifically, the difference in metal dusting rate between austenitic and ferritic stainless steels of similar chromium contents was investigated. The alloys were exposed to metal dusting conditions and their performance compared by weight loss, optical microscopy, scanning electron microscopy, transmission electron microscopy, X-ray diffraction, and Raman spectroscopy. The specific gas mixture used for all the tests were 18.9% CO-79.1% H2-2% H2O at 650°C. For austenitic stainless steels, Types 304, 321, 316, and 316Ti were compared to two ferritic grades, namely Types 430 and 441. The resistance of the ferritic grades was found to be significantly better than that of the austenitic grades. This was attributed to greater permeability of chromium through the matrix structure to maintain the protective oxide scale. The results will be used in the development of novel alloys to combat metal dusting.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. The vast majority of the roughly 100 million rock anchors installed in mines in the USA each year use resin cartridges1. About 4.5 million of these bolts are installed using a mechanical shell in addition to the resin to create an active (pre-tensioned) bolt. Over 1 million of the bolts are passive cable bolts and typically have an effective grout length of 1.2 m, regardless of the cable length, which could be as long as 6 m. The successful performance of the resin grouted bolts depends on several parameters, including the annular gap between the bolt and hole wall, which should be relatively small, ideally from 3 mm to 5 mm. This requirement, combined with the high viscosity of the resin, produces a high back-pressure that can cause the bolt being installed to buckle or not be installed to standard. It is this back-pressure that limits the effective grout length with passive cable bolts and causes the mechanically anchored bolt failures (typically called ?spinners? where the mechanical shell does not anchor). This creates potentially unsafe conditions and wastes time and money. A purpose, built rig was used to mimic underground installations and record the back-pressures during full scale applications in the laboratory. This information was used, and is still being used, to reduce the failures and sub-standard installations by producing improved designs. In addition, a flow model was calibrated that can act qualitatively to estimate the back-pressures and can be used as a crude screening process before full scale prototypes are built and tested. To date, the results obtained have been used to stop the use of a mechanical shell due to the proven higher rate of failures. A new, improved mechanical shell is being field tested and another system is underdevelopment. The use of the rig is therefore ongoing to develop improved mechanical anchor systems. It is too early for real data; however, anecdotal evidence seems to indicate that significant improvements can and will be made.

The formula developed by Salamon and Munro in 1967 has been used for the past 22 years in the design of bord-and-pillar workings in South African collieries. This paper re-assesses the formula In the light of Its past performance and examines the effect of mining method on coal-pillar strength. An account is given of the extension of the formula so that it can be applied beyond the empirical range for which it was derived, and the advantages of the extended formula (the squat-pillar formula) are described.

This paper reports on what appears to be the first discovery of prehistoric mica-schist mining in southern 4frica. The mine concerned was found in a location very rich in rock art that is one of the most important archaeological sites in the Kalahari. The authors conclude that the oval pieces of mica schist that were found at the mine site were used by Khoisan peoples to scrape fatty tissue from hides that were to be cured. Radiocarbon datings seem to indicate that such ovals were used for at least 20 000 years.

The structural competence of mesh- and fibre-reinforced shotcrete was investigated in two series of tests on full-scale panels. It was found that uniformly distributed loading was marginally less demanding than point loading, mesh reinforcement was superior to fibre reinforcement, Dramix fibre and Melt Extract fibre were similar in reinforcing characteristics, and 30 mm to 35 mm was an optimum fibre length. Furthermore, the consistency of the fibre content could not be assured on practical mining sites, and an average fibre content of about 1,5 per cent was the maximum that could be obtained for fibre lengths not exceeding 35 mm. Also, owing to its greater flexibility, shotcrete reinforced with diamond mesh was preferable to fibre-reinforced shotcrete in mining excavations subject to squeezing conditions. In view of the difficulties associated with assuring the consistency of the fibre content in mining applications, it appears that the sophisticated attributes of fibre-reinforced shotcrete can be effectively exploited only in civil-engineering applications in which quality assurance is subject to explicit contractual control. Load-deflection curves, together with measurements of compressive stresses in the surfaces of some of the panels, enabled the ultimate flexural strength of reinforced shotcrete to be rigorously formulated, and rigorous design procedures for shotcrete subject to bending and direct thrust to be developed. The application of the procedures is demonstrated in a practical design case in which the moments and thrusts in a tunnel lining are determined in a numerical analysis of the interaction between the lining, the surrounding rock, and the rock-reinforcing system.

This paper provides an overview of possible approaches for structuring the ventilation systems for mines that will become operational within the next decade. Features addressed in the paper include: aspects of airway design and layout in the absence of centralized vertical return shafts, the impact of using diesel-powered trackless equipment in conjunction with conveyor belts in the development and production phases of the project, and the need to balance increasing electrical power costs against the requirement for reduced capital expenditure. The paper provides brief descriptions of the strategies employed in real-life situations and presents an overview of various operational parameters affecting the design of ventilation systems that will be used as ?platforms? for much deeper mines in the future.

Industrial production of titanium occurs via the batch-wise reduction of titanium tetrachloride (TiCl4) with a reducing metal, being magnesium in the Kroll process, or sodium in the Hunter process. In the search for low cost titanium, the CSIR is developing a continuous process to produce titanium powder directly via metallothermic reduction of TiCl4 in molten salt, dubbed the CSIR-Ti process. The move to a continuous process has been attempted by a number of organizations, but was until now always met with failure, due in no small part to challenges inherent in the process chemistry. The reaction between TiCl4 and the reducing metal can occur directly, when TiCl4 or any titanium sub-chlorides present, comes into contact with suspended or dissolved reducing metal. The reaction can also occur indirectly, without any physical contact between the reacting species, via an electronically mediated mechanism. The reaction mechanism via electronic mediation can cause TiCl4 to react at the outlet of the feed port, rapidly causing blockages of the TiCl4 feed line. The electrical conductivity of the metal reactor can also cause the electronically mediated reaction to favour the formation of titanium sponge on the reactor walls and internals, rather than titanium powder. Various methods were investigated to overcome the problem of blockages in the TiCl4 feed line, e.g. mechanical removal, sonic velocities, dilution of the TiCl4 and the use of ceramic feed lines. This article discusses problems experienced with the continuous feeding of reagents, and various methods attempted are shown and discussed. Information is also given on the morphology, chemical composition and suitability of the final titanium powder for powder metallurgical application as presently produced by the CSIR-Ti process. Few thinking people will dispute the fact that a constant improvement in the wages of Black personnel is essential, but this cannot be done merely by a redistribution of income in South Africa.

A two-dimensional numerical scheme for the simulation of the plastic stress-strain properties of rock, and the various components of rock reinforcement and shotcrete, was used to rigorously determine the characteristics of tunnel support under squeezing conditions. D-shaped tunnels varying in size from 2,8 to 6,5 m in height and width were considered. The four main mining stages in the BAS block cave on Premier Mine were simulated as alternative sets of field stresses. The rock reinforcement comprised 1,8 m long fully grouted rockbolts and 6,0 m long fully grouted cable anchors at various spacings, and of various tensile and bond strengths. Various thicknesses of shotcrete and footwall support configurations were also considered. It was found that shotcrete and rock reinforcement, owing to inherent differences in stiffness, do not function in unison. As monolithic application, shotcrete has an overriding avidity for the imposed loading and destructs itself unless of extraordinary thickness. Under squeezing conditions, it accordingly supports the excavation surface while the rock reinforcement contains on-going convergence. The loads in the various support components can be determined only by simulation of the shotcrete as a stress-relieved medium to represent its broken condition in the field. The loads in the rock reinforcement vary around a tunnel and are the largest in the sidewalls. The loads increase with an increase in tunnel dimensions, the increase in load in the sidewall due to an increase in height being larger than that in the hanging- and footwalls due to an increase in width. Depending on the strength of the rock, the loads in the rock reinforcement become prohibitively large beyond a certain size of tunnel. The reinforcement of footwall rock can be omitted without adversely affecting that in other walls, provided the tensile and bond strengths of the reinforcement are not limited. The resulting footwall heave may, however, result in undermining of the reinforcement in the adjoining walls. A relative depth of anchor of 1,37 provides adequate bond strength in the larger sizes of tunnel, whereas, in smaller tunnels, anchor length is determined by the allowable convergence. The lack of fun column grouting adversely affects the efficiency of rock reinforcement to a major extent. The loads in rock reinforcement are very sensitive to the strength of the rock. Owing to a lack in refinement and calculational rigour, empirical classification systems are an inappropriate means for the design of tunnel support in squeezing conditions and, as a result, grossly unclear-estimate the support requirements.

The experiment with backfill at Harmony was mainly an attempt to improve the ground conditions in a particularly tricky section of the mine. A deslimed tailings system was selected for financial reasons, ease of installation, ease of operation and its low level of mechanization. The design of the system has three aspects: firstly, to define the parameters of the backfill material itself; secondly, to design a reliable plant which could consistently produce the desired material in sufficient quantities; and, thirdly, to design a fill distribution system for maximum reliability in the shaft, minimum pipe line velocity, pressure and cost in the horizontal sections and consistency and reliability at the delivery end. The system was successfully constructed and commissioned in a short space of time at a relatively low cost. It has now reached its full potential, and very encouraging results have been achieved with regard to cost savings, ground conditions, ventilation and accident statistics.

An account is given of the development of ferritic stainless steels since their discovery in the early years of this century. The alloys became very widely used in the 1950s, the market during that decade being driven strongly by a demand for automobile trim made of ferritic stainless steel. The production of ferritic stainless steel declined as a proportion of the total at the end of the 1950s as consumer preferences changed. However, the market is now growing strongly again, this time driven by a demand for oxidation-resistant alloys for motor-vehicle exhaust systems. The tonnages produced, applications, and market shares of the various alloys are discussed and compared. Trends in world stainless-steel production, product forms, technological development, and usage are examined.

The effect of using conventional crushing and HPGR in combination with dry or wet milling was investigated using a base metal sulphide (sphalerite), and a PGM (platinum group minerals) ore in order to determine how these different processes affect the flotation performance. In the case of sphalerite, irrespective of the crushing procedure (HPGR or conventional), dry milling resulted in the highest grades and recoveries of zinc. Conversely, in the case of PGMs, a similar treatment produced the poorest results. The results were investigated further by comparing the relative effects of factors such as percentage liberation, particle size, and surface properties of the samples produced by the different milling procedures as well as the concentrates and tailings obtained from the flotation tests.

The importance of the chemical and physical properties of lime has been overlooked for years although the quality of lime plays an important role in the production of steel. With the introduction of the oxygen injection process these properties have been re-evaluated. The CaO, MgO, S, and P2O5 contents of lime are important, but so are the physical properties such as granulation, reactivity with respect to slag formation, and the degree of burning. Soft burnt lime enhances de-phosphorisation and de-sulphurisation, and facilitates the smelting process in general, mainly due to its large specific surface. Special lime, prepared as briquettes from quicklime and fluxes or as pellets from limestone and various fluxes with or without binding agents, clearly accelerates lime dissolution during the slag formation process, lowers the melting point, and enhances de-phosphorisation, de-sulphurisatlon, and de-carburisation even more than soft burnt lime. The introduction of special limes in the oxygen injection process for steel production has opened up new fields for commercial exploitation of slags as well as improved operational techniques.
