Maximization of water recovery in thickeners is an essential step in the mineral processing industries. The Gol-E-Gohar iorn ore processing plant uses a center pier thickener with a diameter of 38 m and depth of 4 m. The feed rate is 50 t/h solids with a concentration of 5% (w/w), and it has been designed to provide an underflow containing 50% solids. The performance of the thickener was not as expected judged by the overflow stream containing 0.6% solids and water loss of 52 m3/h in the underflow. A criterion called the index of flocculation incorporating the perimeter-based fractal dimension of flocs, floc size, and settling velocities was proposed and used to determine the optimum flocculant dosage which was found to be 20 g/t. The fractal dimension of flocs in a pulp containing 5% solids was found to be between 1.16 (no flocculant) and 1.56 (40 g/t flocculant) which indicated highly branched and loosely bound structures for the flocs as flocculant dosage increased. At these conditions, the size of the flocs which was recorded by a digital microscope increased from 93 µm to 403 µm. A new feedwell with a special design with the aim of preventing flocs breakage and maximizing energy dissipation of pulp was constructed and installed. These modifications led to an increase in the thickener drivehead torque from 5% to 18% of the rated torque, indicating a higher bed depth. Finally, installation of a PID controller reduced the drivehead torque relative oscillation from 52.0% to 12.7%. These changes increased the solids concentration of the underflow from 49.0% to 56.9%, decreased the overflow solids concentration from 0.6 % to values smaller than 0.01% and resulted in a reduction of 27% in water loss in the thickener underflow.

Porous carbon adsorbents derived from inorganic materials templates such as zeolite and mesoporous silicate attracted considerable attention in the last decade and got great progress in re-cent years. However, so far almost all of templates used in the process were artificial porous materials; the porous carbons prepared by this method are very costly, which restricts the synthesis and application of templated porous carbons. In order to reduce the cost of templated porous carbons, natural inorganic porous minerals have been taken into consideration, which maybe possible and promising templates to prepare carbon adsorbents. In this work, we describe template process using tubular halloysite, rich mesoporous zeolite and low bulk density diatomite, as exemplars of the categories of inorganic porous templates which we have studied and discussed the effects of different templating structure on the resultant carbons. Two main carbon precursors, sucrose and furfuryl alcohol, were used respectively. The morphology of minerals and corresponding templated carbons were characterized using electron microscopy. The pore structures of minerals and templated carbons were characterised with nitrogen adsorption. The results showed that the morphology and pore structure of porous carbons are in good pertinence to those of corresponding templates. The morphology and pore structure of templated carbons could reflect those of corresponding templates at nanometer level. The templated carbons with high specific surface areas and rich mesopores can be prepared by using these three kinds of natural porous minerals as templates. The higher the surface area and pore volume of the minerals, the higher those of the corresponding carbons. The template carbons from halloysite possessed higher pore volume and mesoporosities. Based on the large mounts of experiment results, a model for the mechanism of resultant nanopores formation has been proposed. The nanopores of templated carbons are mainly composed of three kinds of pores: templated pores formed by removing mineral, hereditary pores formed by inheriting the pores of templates and nanopores formed during carbonization. These three kinds of pores have a close relationship with corresponding template.

At the rougher flotation circuit of the Miduk copper concentration plant (Kerman, Iran) five column cells (CISA) with the diameter of 4m and height of 12m using static mixer type (MicrocelTM) spargers have been installed. Based on the initial design, columns should accept a feed rate of 625 t/h with 80% passing size of 90 µm and solids concentration of 28% and produce 88% of the plant concentrate (i.e., 22 t/h) containing 32% copper. Due to mechanical and processing problems this objective was never realized and theses columns were remained out of operation from the commissioning time (2005). A new attempt with the aim of returning these cells into operation started in 2013. The results of an extensive study indicated that spargers plugging due to the entrance of small amount (2 kg) of coarse particles (up to 2.5 cm) because of usual problems at the plant environment was the main reason of columns non functionality. With a change in the recycle pump inlet design to the column, which prevented the entrance of coarse particles to the spargers, the operation of the column significantly improved. It was found that in order to have a stable operation of the columns at the rougher stage the feed rate for each column should be reduced from 125 (design) to 70 t/h. The air superficial rate had to be also reduced from 1.9 (design) to 0.6 cm/s. A period of 10 days of continuous operation showed that the carrying capacity was 0.23 (g/min/cm2) which was significantly lower that of the design value (i.e., 0.58). The gas hold up was found to be lower than 10% beyond which columns started to move to the turbulent state indicated by "boiling" froth. The average life time of spargers was determined to be 20 days which considered to be very short. The average recovery and concentrate grade of these columns were found to be 68% and 32%, respectively. The high wear rates of spargers, unusually high level of maintenance and supervision needed and instability of the operation made the plant managers not to use column cells as the roughers.

"In order to exploit lower grade and complex platinum group metal resources, cheaper and more efficient alternatives to the conventional mill-float-smelt-refine route are being sought, particularly for resources’ in areas that are water-scarce and where electrification is costly and problematic. Leaching with cyanide is a promising process option and although recoveries are lower than in the conventional process routes, progress into the understanding of cyanide leaching of PGM containing ore and concentrate has been made. Research regarding the feasibility of upgrading the pregnant PGM leach solution using activated carbon has, however, been lacking and hence forms the focus of this paper. Bottle roll adsorption tests for dilute PGM solutions (0.15ppm Pt, 0.38 ppm Pd, 0.1 ppm Au) onto granular activated carbon showed high rates within the first 60 minutes (giving more than 90% recovery of precious metals). Comparison of the Pt isotherm to Au isotherms from literature indicated a similar loading capacity, while that of Pd was found to be significantly lower. The effects of solution pH, temperature, base metal concentration, free cyanide concentration, thiocyanate concentration, initial PGM concentration and activated carbon concentration were investigated and are discussed. Elution of the Pt and Pd, with the AARL elution process, was found to be effective with recoveries of 95% after 5 bed volumes of eluant at the optimum pre-treatment concentrations and a temperature of 80°C. Temperature, NaCN and NaOH pre-treatment concentration and the ionic strength of the eluant were found to be the most important factors affecting elution while base metals concentration, acid-pre-treatment, carbon loading and thiocyanate concentrations to a lesser extent. Simplified combined flow sheets are suggested and the corresponding mass balances are compared."

"Over the last 5 years, an ambitious project has been undertaken at the Julius Kruttschnitt Mineral Research Centre (JKMRC) aiming to isolate, study and, if possible, model the effect of particle size, liberation and collector adsorption density on the floatability of mineral particles. As part of this project, we have conducted highly controlled flotation test-work, combined with state-of-the-art solution and surface analytical techniques such as High Performance Liquid Chromatography (HPLC), Time of Flight Secondary Ion Mass Spectroscopy (TOF-SIMS) and detailed mineralogical analysis to fully characterize the flotation behavior of a natural ore.The flotation tests were undertaken using a high-grade lead-zinc ore from BHP-Billiton’s Cannington mine (Australia) in a specially designed continuously operated laboratory scale flotation rig. Solution and adsorbed collector concentrations were measured independently during the course of the flotation tests using HPLC based ex-situ techniques. Liberation studies were performed using the JKMRC Mineral Liberation Analyser (MLA) on selected size intervals of different streams to estimate the specific surface area of galena. These results were used to calculate the collector adsorption density (collector coverage) on galena particles, with the eventual aim of developing a mathematical model describing the relationship between pulp chemistry, feed mineralogy, and floatability of galena particles."

The more efficient production and use of mineral resources is a major objective of our sustainability efforts. Resource characterization is a critical component for optimization of the mine-to-mill process, including innovative processing for sustainable growth. Such characterization is now referred to as geometallurgy, with advanced instrumentation including, for example, particle size analysis, XRF, XRD, NIR, automated SEM/EDAX analysis (QEMSCAN, MLA), and high resolution X-ray micro tomography. Geometallurgical information is important for exploration, deposit evaluation; mine planning, design and analysis of separation processes, etc. Characterization of mineral processing particles in 3D is now possible using high resolution X-ray micro tomography (HRXMT), and such HRXMT systems have been installed at several laboratories around the world. After review of principles, the features of such HRXMT analyses are presented including size/shape, damage state, mineral phase identification, and evaluation/isolation of trace mineral particles. With new algorithms for image analysis, quantitative data treatment is possible for construction of liberation-limited grade/recovery curves, for the determination of specific crack surface area, and for complex texture analysis including grain exposure. Finally, new tomographic characterization possibilities are discussed to provide the foundation for the development of advanced, innovative processing strategies for sustainable growth. "Molybdenum is currently the most important by-product of Chile´s copper mining industry. This mineral has gained international relevance over the years, because of its price. At mining deposits in Chile, copper and molybdenum are extracted together and then separated in a concentration process consisting of several flotation steps using sodium hydrosulfide (NaHS) as copper depressant. However, there are environmental issues related to the potential emisions of toxic hydrosulfide gas and bad odours, which affects nearby communities and suppose a risk for operators. This problem has led to the need for development of new technologies to eliminate the use of NaHS in the process of selective flotation of Cu and Mo minerals. In this work, results of flotation tests in which lignin derivatives reagents are used to obtain the selective separation of Cu and Mo minerals by flotation are presented. In this technology molybdenite is depressed by the action of lignin derivatives (lignosulfonates), while copper sulfides remain hydrophobic and float. The use of lignin derivatives in the selective flotation of copper molybdenum minerals represents a non-toxic alternative to NaHS.INTRODUCTIONSeparation of copper sulfides from molybdenite is commonly achieved through a two-stage flotation process. In the first stage the collective flotation of copper sulfides and molybdenite is promoted to generate a collective concentrate which is then treated in a second stage with sodium hydrosulfide (2.5-3.0 kg/t NaSH) to depress copper sulfides flotation without affecting the flotation of molybdenite. As a result a copper concentrate with 30-35% Cu, and a molybdenum concentrate with 50-52% Mo are generated. Although this process is widely used at industrial level, environmental issues related to the risk of H2S generation and bad odors have always been a concern. Thus there is a need in the industry for a more environmentally friendly process to separate copper sulfides and molybdenite."

The recovery of rare earth elements (REE) is fast becoming of significant interest globally. Modern research and development programs (outside China) towards the optimization of REE mineral recovery by flotation have been lacking. Due to the mineralogical nature of many hosting deposits, the separation and recovery flotation flowsheets can be very complex. As part of a research project, a selected suite of hydroxamic acid collectors (Naphthoyl, Cyclohexyl, Benzoyl, Octyl, Terta-butyl benzoyl, Salicylic) were tested in order to examine their potential for recovery and selectivity. Micro flotation tests were conducted on a feed sample, recovery and grade of the products were used to evaluate their relative flotation efficiency and selectivity and these results (flotation with the hydroxamate collectors) were compared to a phosphoric acid/sulphonate collector mix(shorten as "mixed"). In the testing, the flotation response with the hydroxamate collectors was significantly better than the "mixed" collectors on freshly ground (no slimes removed) samples. Furthermore the tests revealed that for most of the hydroxamate reagents tested, their dosage requirements to achieve recoveries at the same levels was less than that for the "mixed" reagents. Product assays show that recovery of both La and Ce is significantly better for using the salicylic hydroxamate and that Nb, Y and Zr recovery are favored by using octyl hydroxamate. These results indicate mineral flotation selectivity could be achieved by using selective hydroxamtes. Spectral fingerprinting by TOF-SIMS surface analysis has allowed for the identification of reagent species. TOF-SIMS surface analyses of grains analysis confirmed that REE bearing grains reporting to the concentrates are doing so in response to collector attachment whereas grains reporting to the tails are doing so in response to a lack of collector. The TOF-SIMS surface data bas been used to examine the factors promoting flotation stream partitioning.

"Research projects towards developing a sound understanding of the factors controlling the performance of gravity thickeners have been conducted by the AJ Parker Cooperative Research Centre for Hydrometallurgy since 1988 through AMIRA International. The current phase of this work, the three year P266D .Improving Thickener Technology. project, has 27 sponsors comprising mineral processing companies, reagent suppliers and thickener manufacturers.These projects have resulted in the development of a range of tools and techniques to address flocculation, thickening and associated dewatering issues. A number of Computational Fluid Dynamics (CFD) models have been developed to predict likely full-scale thickener performance under various process conditions, based upon a knowledge of thickener design, plant flows and assessment of the flocculation behaviour of the feed slurry. At the same time, various laboratory and plant studies have been used to quantify important thickener processes, and to provide validation of the CFD models. These numerical and experimental capabilities have been applied to various thickener issues across a broad range of mineral processing operations, leading to significant process improvements and substantial financial benefits.This paper presents an overview of the work conducted during these projects, focussing on the research tools, the nature of the information that has been gained and the implications for thickener performance."

"As deposits of high-grade base metal sulphides become depleted, attention must be focused on the treatment of complex sulphides, which contain significant fractions of precious metals such as gold and silver. Acid pressure oxidation is a promising process for these materials and the recovery of silver and gold will improve the economy of the process. Gold can be recovered from the oxidised residues, however, silver is incorporated into the jarosite specie and the cyanidation of the resulting residue yields very low recovery.Pressure oxidation of various complex sulphides was carried out at 110-150°C in sulphate media with additions of potassium iodide under conditions similar to industrial autoclaving. The resulting residues were subjected to cyanidation. High recovery of silver, up to 98%, was achieved because its incorporation into lead-hydronium jarosite during the pressure oxidation was minimised, while its deportment into the cyanide-soluble silver iodide was favoured. Silver recovery decreased slightly at high temperatures (140° and 150°C) because of the enhanced stability and kinetics of lead-hydronium jarosite, but this could be overcome by increasing acidity and iodide concentration of the autoclave slurry."

The shortage of water supply in some regions of the globe is particularly problematic and forces mining companies to adopt alternatives like pumping sea water from the ocean up to the mining sites. Although deaeration of sea water or the use of lined pipelines are known options to prevent corrosion during pumping, a recent development of a new corrosion inhibitor allowed the use of simple mild steel pipelines for this purpose. The objective of this study is to demonstrate the recent advances of this technology in protecting against not only general corrosion but localized corrosion, main cause of corrosion-related pipeline failures. Corrosion studies were carried out using electrochemical techniques, weight loss balance as well microscopy surface analysis in order to measure and therefore evaluate the treatment efficiency. The right dosage of corrosion inhibitors may vary depending on water composition and characteristics of each system. Differences were observed depending on the sea water source. Pretreatment of metallic surface impacts the observed corrosion rate which can be as low as 3.6 mpy. The absence of pitting or localized corrosion was achieved in aerated seawater.

"In recent years, the scale-up of mechanical flotation machines has been attempted with greater frequency. In contrast, the development of rotor-stator designs has been subject to greater inertia. The rotor-stator components are integral to the operation of mechanical flotation machines, responsible for the key physical processes of solids suspension, gas dispersion and energy dissipation. Design modifications are predicated upon the dual purpose of meeting customer needs while achieving metallurgical performance objectives. Accomplishing the latter is a rigorous undertaking, typically involving the sequential application of fluid dynamics principles, prototyping, smaller-scale research screening studies and larger-scale development projects. This industrial evaluation details the final stages of the forced-air rotor-stator development process using a double-refractory Carlin-type gold ore. A bypass stream of the primary rougher feed was further classified into cyclone underflow and overflow products. Four rotor-stator treatments were evaluated using parallel flotation rows coupled with a randomized statistical design. Only two treatments are compared in this initial assessment. Metallurgical responses were measured as a function of the random variation of key machine factors. Machine characterization measurements complemented the analysis of flotation performance indicators."

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.
