Indian National Steel Policy envisages ambitious three fold rise in steel production by the year 2020. This paper covers the iron ore industry in India which cater to the need of iron ore requirement of Indian iron and steel sector as well as export commitment in addition to addressing the industry?s key concern to attain the same. The main contents are (i) resources and its exploitation; covering status of exploration, reserves and resources, province wise occurrences, distribution, nature of mineralization and generation of fines, etc ; (ii) use of iron ore in iron and steel making, covering physical and chemical requirements for pig iron and sponge iron production; (iii) ore characteristics and beneficiation practice in vogue; (iv) projected steel demand and requirement of quality iron ore and provision thereof; (v) recovery of iron values from in situ low-grade ores and stacked fine rejects (-10/-6 mm) inclusive of slimes (-0.15 mm) from tailing ponds; (vi) agglomeration of fine concentrates preferably by pelletization; (vii) measures to augment iron ore availability for future requirements.

India is the 5th largest producer of steel in the world and is slated to produce more than 180 Mt by 2020. Expectedly about 50 % of this would be through the Blast furnace route and the rest through Sponge iron / DRI route. Considering that there will not be any major change in iron making technology by that time, the Blast operation would require lump ore (10-40mm) with around 64% Fe grade and sinter fines (<10mm) with 60% Fe (min) as its feed. DRI process would need calibrated ore of size 5-18 mm as the most suitable size of feed. It is also expected that of the total requirement of ore for the DRI route a significant part would be DRI pellets. In India, there is considerable debate going on regarding the technology to be adopted for the processing of iron ore and there is a lack of clear consensus. The above scenario indicates that the processing requirement of iron ore in the country would involve both washing technology as well as beneficiation technology. CDE Asia Ltd is in the forefront of iron ore processing in the country and the experience gained by the company over the last few years of functioning has led the company to believe that route to be adopted depends on the end product requirement and the starting grade of the feed. Keeping in mind the nature of the feed required for the Blast furnace & DRI operation; it is obvious that good washing technology would be highly beneficial to the iron ore industry. Depending on the grade of ore available the limits of washing will be decided and equipment for lump ore beneficiation such as jigs could be incorporated into the washing circuit. Scrubbing of ore either before washing or selectively scrubbing the lumps could be necessary. Very low grade ore and jig rejects would be required to be totally ground and beneficiated for the production of pellet feed in order to utilize the iron ore resources entirely. Another source of ore for pelletisation would be slimes generated from the washing process as well as the huge quantities already available in the tailings dams in the operating mines. Deslimimg and magnetic route of beneficiation could release at 30-40% of the Fe locked up in these tailings ponds/dams. The paper describes the concept with examples from operating plants and proposes how the adoption could be engineered through test work and proper plan of integration. The extensive laboratory investigations were carried out in order to determinate behavior of sulphide and nonsulphide copper bearing particles during the flotation. The present ore sample were contained 0.55% Cu with 20.1% of nonsulphide copper in it and gangue material with higher contents of alumina about 19.07%. In this paper will be presented some results such as: effect of particle size, pH and applied collectors. The main goal was in application of collectors S-7518, as well as mixture of KEX and Z-96. Z-96 is a product from Chemical Industry Zupa Krusevac which was used as auxiliary collector in mixture with xanthates. The best results were done with this mixture in ratio KEX / Z-96 as 77/23 % in area of oxidized minerals flotation, but the collector S-7518 was achieved better results in sulphide mineral flotation. The S-7518 has better selectivity between copper minerals and pyrite comparing to mixture of KEX/Z-96 in mentioned optimal ratio. Flotation recovery and copper grade in concentrate were studied by flotation kinetics tests.

The present study aimed to investigate the depyritization of coal using iron oxidizing and sulphur oxidizing acidophilic chemolithotrophic microorganisms in an iron free 9K growth medium at varying pulp densities. Three different coal samples used in the shake flask study from three different countries such as domestic anthracite (Korean), Indonesian and Chinese lignite. Experiments were carried out in batch at a controlled temperature of 35 °C and varied pulp densities of 8%, 10% and 12% (w/v) with a working volume of 100 ml containing 10 ml of microbial inoculum and 90 ml of the iron free 9K growth medium. Coal samples were crushed and ground to fine size fractions <100 microns by attrition mill wet grinding. The progress in the experiments were followed by the regular measurements of pH, redox potential, viable planktonic cell count, residual Fe2+ ion concentration, amount of acid addition and amount of slaked lime addition. The pyritic sulfur removal percentage varied between 90-95% with highest sulfur removal with China coal (95%) followed by Korean Coal (93-94%) and slightly lower level for Indonesia coal (90%). However the pyrite oxidation was highest for Korean coal ranging between 78-80% followed by a similar level of pyrite oxidation of 50-61% for the Chinese and Indonesian coal. It was found that 10-12% pulp density would be fairly feasible for all the different coals tested leading to an economical process. Another benefit from this study is the iron free 9K growth medium, which will reduce the operation cost and overall it?s an environment friendly process.

In recent years, there is an increasing demand on manganese consumption which stems from the important role of manganese in carbon steel production. And the growing need for manganese ores makes the beneficiation of low-grade manganese ores more economical. In this study, the characterization and beneficiation studies were carried out to propose a flow sheet for typical low-grade Turkish manganese ores. For this aim, different gravity separation methods were applied. According to the mineralogical analysis, the major mineral phases are pyrolusite (MnO2) and psilomelane (MnO2) while the major gangue mineral is radiolarite. Gravity separation tests were accomplished by using jigs, shaking table, MGS (Multi Gravity Separator) and in order to obtain products with high Mn ratio, high intensity magnetic separation was also performed. As a result, different combinations of flow sheets were utilized and a concentrate assaying 56.5% Mn with 85 % recovery was obtained.

A complex rare metal ore, containing various valuable elements is used in this study. The mineralogy results indicate that the mineral composition of the raw ore is complex, and there are more than thirty-eight kinds of minerals in the raw ore, and the elements, such as Nb, Ti, Fe, REO, Be etc, always form isomorphism relationship. The REO content of the raw ore is 0.45%, and the contents of other rare metals Nb, Ta, Ti and Zr are 0.33%, 0.02%, 0.93% and 2.00% respectively, and the main gangue elements are Si and Al, and their contents are 71.84% and 8.5% respectively. The beneficiation-metallurgy combination process of ?preconcentration-reduction and magnetic separation-acidification and leaching-precipitation? is used to treat the raw ore. The preconcentration of raw ore is realized through high intensity magnetic separation, and the magnetic field intensity is 1.0T, and the rough concentrate with 2.88% REO and 1.95% Nbresidue can be obtained, and the iron recovery is 92.83%, and the REO recovery is 95.87%, and the Nbresidue is treated by hydrometallurgy process of ?acidification-leaching-precipitation?, then the rare earth oxide, niobium concentrate and zircon-bearing residue can be obtained, and the REO recovery is 80.10% and the Nbresidue and the gangue obtained from the high intensity magnetic separation process is separated by gravity separation, and then the zirconium concentrate can be obtained. The indexes of the beneficiation-metallurgy combination process used to treat the complex rare metal ore are as follows. The REO content of the rare earth oxide is 92.58% and the recovery is 58.44%. The Nb2O5 and 27.42% TFe can be obtained. Iron in rough concentrates is removed after reduction and low intensity magnetic separation, then the iron powder with Fe content over 88% and nonmagnetic rare-metal 2O5 recovery is 94.77%. The rare-metal 2O5 recovery is 80.04%. The mixture of the zircon-bearing 2O5 content of niobium concentrate is 28.34% and the recovery is 54.02%. The ZrO2 content of zirconium concentrate is 28.43% and the recovery is 52.35%. The TFe of iron powder is 89.53% and the recovery is 78.13%. On installing the Metso Superior MK 54x75? primary gyratory crusher in Nkomati mine the crusher experienced severe power spikes greater than 1000kW which subsequently led to the crusher tripping under load while processing some of Nkomati?s MMZ ores. Likewise significant losses in throughput were also experienced while processing some of Nkomati?s MMZ ore types. Interestingly the crusher was capable of processing the PCMZ ores without experiencing any power spikes or losses in throughput. Investigations into the challenges faced by the crusher while processing Nkomati?s MMZ ores were conducted using the DEM model in conjunction with the fast breakage model present in Metso?s High Fidelity Simulator. The intentions of the study were to establish the most suitable operating conditions or cavity design that would potentially enhance the performance of the crusher. Likewise an understanding of the effects the feed conditions (size distribution and hardness) had on the crusher?s performance was established. Ore characterization tests were conducted on Nkomati?sPyroxenite, Diabase, Calc silicate and quartzite ores which were from Nkomati?s MMZ ore body. The ore characterization tests conducted were drop weight tests, slow compression tests and elastic modulus tests. Four simulations were conducted used the existing cavity design with various open side settings (OSS) and throws. This established the effects of changing the crusher?s operating conditions on its performance. Four additional simulations were conducted on two cavity designs with reduced volumes. This established the effects of changing the crusher?s cavity design on the crusher?s performance. Thus through the simulations a better understandings of the impact of the crusher design, operating conditions and feed conditions on the crushers performance. Furthermore an analysis of the crusher?s performance was made which was used as a basis for comparisons with the base case simulation. Gravity separation technique is widely used in mineral beneficiation practices for its low cost, ease of operation, and eco-friendly nature. The most commonly used gravity methods for beneficiation of iron ores are shaking table, jig and spiral methods which aren&apos;t very effective for iron mineral fines. Multi-Gravity Separator (MGS) is suitable for the treatment of fines with a maximum particle size of approximately 500 µm. This study was performed on a low-grade haematite iron ore from Chadormalutailing dams. Detailed mineralogical, physical and chemical characteristics of a goethiticlateritic iron ore showed that the sample contained porous and friable oxides and hydroxides of iron. The ore sample had a feed grade of 35% Fe, 1.1% FeO, 15.5% SiO2 and 8.5% Al2O3. Haematite and goethite are the main iron-bearing minerals while quartzite and kaolinite are the major gangue mineral constituents. In this paper, the statistical evaluation and optimization of grade and recovery using a factorial design of experiment (DOE) method has been carried out for Chadormalulow grade ultra-fine haematite tailings with MGS. The input process parameters considered are drum speed, tilt angle, wash water flow rate and pulp density. The results show considerable improvements in both the quality characteristics such as grade and recovery with statistical evaluation and optimization, compared to the initial value of grade and recovery. This paper presents a numerical investigation of solid separation in jigging device, which is a gravity separation method widely used in ore processing. Separation is recognized as being heavily dependent on fluid motion in the jig. This study explores the effects of the inlet time dependent velocity profile on jigging performance. Modelling of the liquid-solid system is performed through a combination of computational fluid dynamics (CFD) to simulate liquid flow and discrete element method (DEM) to resolve particle motion. The initial packing conditions consist of a binary-density particle system of 1130 particles each 1 cm in diameter. A variety of jigging profiles are implemented in jigging. The saw tooth pulsation profile is selected with three variations in both amplitude and frequency. The performance of each profile variant is compared in terms of solid flow patterns, separation kinetics, energy, and mean particle position. These quantitative comparisons demonstrate significant differences in the segregation rate, energy, and solid phenomena, helping find an alternative optimum operating setting for the system.

The demand for high-grade iron ore has increased the importance of beneficiation of low-grade iron ores. The captive mines of Tata Steel Limited, India has reserves of Banded Haematite Jasper (BHJ) ore assayed 40% Fe, 40% SiO2 and <1% Al2O3. QEMSCAN study has revealed haematite and quartz as a major iron bearing and gangue mineral phases respectively. Liberation characteristics have showed 80% liberation can be obtained at particle size below 10µm. In the present study, reverse cationic froth flotation of BHJ using ether diamines is explored in Denver-D12 flotation cell. Polynomial response surface regression equation coupled with six-factor Box-Behnken design of experiments is used to generate the correlation between process separation efficiency and flotation parameters. Flotation studies of BHJ indicated that concentrate of 62% Fe can be achieved with 62% Fe recovery from Jig concentrate at optimum conditions. Iron ore concentrate contains different mineral phases viz. hematite, magnetite, goethite, kaolinite, and gibbsite. Presence of some of these phases like goethite, kaolinite, and gibbsite contribute to the loss on ignition (LOI) content of the sample. Iron ore fines (pellet feed) are pelletized for utilization in DRI & BF processes. In the present pelletization technology i.e., straight grate and grate kiln processes, the LOI in the ore should be within the range of 2.0-2.5%. LOI content in the iron ore concentrate is found to be more than 4% after beneficiation of low-grade iron ore. It is therefore difficult to produce good quality pellet because of high LOI content. The LOI content of the sample is a detrimental factor in the pellet making. For effective pelletization, the LOI content in iron ore fines needs to be reduced before pelletization. It can be reduced by fluidized bed roasting. The objective of present work is to understand the kinetics of removal of LOI from iron ore fines. The effects of bed depth, temperature, and residence time on reduction of LOI content in iron ore fines were studied using muffle furnace. The process of roasting was carried out at four different temperatures varying from 400 to 950 °C with a variable residence time of 30, 45, 60 & 75 minutes and at bed depths of 16, 32, 48 & 64 mm. In all instance of experiments carried out, one of the parameters was kept constant. It was observed that at 850 °C and 30 minutes of residence time, there was sufficient removal of LOI in static bed condition even at a high bed depth of 64 mm. Mechanically-induced chemical reactions between natural beach ilmenite (FeTiO3) and silicon (Si) have been examined by a combination of X-ray diffraction (XRD) and scanning electronic microscopy (SEM) analyses. The effect of various milling time on the phase transformation, crystallite size, and lattice strain of a beach sand ilmenite with silicon, and on their leaching behavior in hydrochloric acid (HCl) has been investigated. For mechanically activated FeTiO3, the crystallite size decreased and lattice strain increased monotonically with time of milling. However, the mechanochemically synthesized ilmenite with silicon showed a relatively smaller crystallite size and greater lattice strain compared with the mechanically activated ilmenite under the same milling condition. In accordance with the elapse of milling time, the intensity of both pure FeTiO3 and mechanically activated FeTiO3 gradually decreased. However, in case of the mechanochemically synthesized ilmenitereduction of FeTiO3 by silicon resulted in formation of rutile TiO2 at the milling time of 20 h and afterwards. Additional leaching experiments were carried out at an HCl/ilmenite (wt%) ratio of 20:1. The concentration of HCl was 3 M and the reaction temperature ranged from 70 to 90 oC. Mechanical activation was observed to significantly enhance the dissolution rates of both iron (Fe) and titanium (Ti) in HCl. Particularly, effects of both milling time and silicon addition on the dissolution rates of titanium and iron were significant, while those of temperature were relatively minor under the conditions investigated in this study. Phosphate minerals are conventionally concentrated by flotation process using soap or soap- light diesel oil emulsion as collector. Some plants use detergents such as sodium petroleum sulfonate or alfa olefin sulfonate to enhance efficiency of soap flotation. It is reported that urea a known hydrotrope enhances flotation efficiency of soap as efficiently as alfa olefin sulfonate or linear alkyl benzene sulfonate at bench scale tests. In the present study tri sodium citrate also a known hydrotrope is tested as promoter in the flotation of phosphate mineral from Eshidiya ore.

Enormous amount of iron ore fines is generated, due to partly soft and friable nature, during mining. Coal fines are also produced during their processing. These fines cannot be used directly in ironmaking reactors. Utilization of these fines for extracting metal is of vital concern for resource conservation and pollution control, and therefore, a novel concept of agglomeration by cold-bonding is developed. Composite briquettes/pellets of iron ore fines with coal fines were prepared in the laboratory by cold-bonding technique. Various binders such as lime, Ca(OH)2, slaked lime, dextrin, molasses, fly ash etc were employed either alone or in combination in different proportions for making composite briquettes/pellets. It was possible to obtain dry strength of composite briquettes more than 300 N/briquette in some cases and more than 200 N/briquette in many trials. The combination of fly ash with slaked lime and molasses produced the highest strength, more than 400 N/briquette. Drop strength and shatter index values of composite briquettes/pellets were also measured. In briquettes, best compressive strength (978 N/briquette) is observed by using polyvinyl alcohol (PVA) binder. In pellet, best compressive strength (362 N/pellet) is achieved by PVA; shatter index (0.1%) and dry drop strength (158 numbers) are also good. Compressive strength above 200 N/pellet is obtained by fly ash, slaked lime and molasses combination.

At the regrind or secondary grinding stages of base metal ores, the concern about energy efficiency is usually extremely important. In general, the specific energy consumption at this stage is higher than during the primary grinding stages. In addition, a tendency of finer grinding has been observed in the new projects of metallic minerals, due to the finer mineral liberation, which leads to increasing capital and operational costs. At Vale?s new copper projects in Brazil, regrind sizes with a P80 of approximately 40 to 20 µm have been necessary. Conventional ball mills, adequate for primary grinding, usually bring about low energy efficiency with products bellow 50 µm. Vale is using the vertical mill on its copper projects ? Sossego and Salobo, in order to optimize the regrind of rougher concentrates and reduce energy consumption. This paper presents the results of industrial surveys carried out on the Vertical mill circuits of Sossego plant during its initial years of operation, and compares these results with the design criteria and laboratory regrind tests used for the mill scale up. The jigging of ferrous ore to produce higher-grade products has been practiced for many decades. This is due to easy separation, a beneficial trade- off between operating cost and reduced yield relative to Dense Media Separation (DMS). Jigging becomes prominent for beneficiation of iron ores in the coarser size range. At present drive is towards the use of under bed air pulsed jigs for the beneficiation of ferrous ores. The main advantage is that the under bed air pulsed jigs are capable of generating the large pulse of amplitudes required to fluidize a deep bed of heavy ores particularly lump iron ore up to 40mm size. The major jig parameters effecting the jigging operation are bed height, shape of the pulse, residence time, operating pressure, valve cycle time and water flow rate. With the pulse shape set correctly for optimum stratification rate, even it is still necessary to provide enough residence time, to ensure the difficult material will take time to migrate to the expected layer in the bed. In order to find the Jig Stratification Index (JIS) parameters like bed height, operating pressure, water flow rate, cycle valve time and shape of the pulse were optimized first by conducting various tests. Typical Iron ore samples from Odisha (both lump and fines) were subjected to stratification studies at residence time of 1, 5 and 15 minutes. Jig Stratification Index (JSI) for both lump (0.30) and fines (0.20) were determined by using APIC Jig. The maximum possible JSI was calculated by using heavy liquid separation test (0.42 for lump and 0.24 for fines). It is found that the jig bed JSI is less than the Heavy liquid JSI for both lump and fines. The ratio of Jig bed JSI to the heavy liquid JSI is 0.83 for lump and 0.71 for fines. The JSI and ratio of Jig bed JSI to Heavy liquid JSI are low for fines due to fluid turbulences causing some degree of remixing in the jig bed. The fluid turbulences are more for fines than lump, hence jigging of fines is difficult and challenging. Because of the extremely low utilization of strain energy in the breakage of solid particles, the energy efficiency prevalent in comminution technology is extremely poor. Schoenert considered that single-particle comminution under slow compression is the most energy-efficient mode of comminution and that energy efficiency should be compared to that. The usual method for grinding minerals and cement has been the ball mill, in which the hit-and-miss aspect of loose-bed comminution severely reduces energy efficiency. The fine grinding of minerals is a particularly energy-intensive process. Schoenert showed that the energy consumed in the comminution of particles in confined beds is second only to that of single-particle comminution under slow compression and developed the method of conducting particle-bed comminution continuously in a high-pressure roll mill. Since its first industrial installation in 1985, the high-pressure roll mill has established itself as the comminution device of choice for significantly improving the productivity and energy efficiency of size reduction from coarse size feeds down to products finer than 20 microns. The first of several hundred installations were in cement plants. The preliminary design and optimization of the industrial operation of high-pressure grinding roll (HPGR) systems, owing to the continuous nature of the device, cannot be efficiently done through laboratory experiments and needs to be achieved through proper system modeling. While the energetics of size reduction in high-pressure grinding rolls has been modeled very well, no model exists for the macroscopic variables in HPGR comminution. In high-pressure roll mill grinding, size reduction results from confined particle-bed comminution under compressive stresses such that the daughter particles produced are highly fractured, stressed, or otherwise weakened. This paper attempts to relate the comminution / compaction behavior for confined particle-bed under compression in a piston-die press with the macroscopic variables in HPGR comminution. A model describing the pressure-densification relationship is presented and used to accurately simulate the macroscopic variables in high-pressure grinding rolls, utilizing experimental data for particle-bed comminution with the piston-die press. The accuracy of the predictive simulations strongly suggests that, starting with a few batch-mode laboratory-scale experiments, it should be possible not only to identify the optimal operating conditions for existing operations but also to successfully design new industrial high- pressure grinding roll systems.

Printed circuit boards (PCBs) constitute a majorpart of electrical and electronic equipment containing valuable metals such as Cu, Ni, Au, Ag, Pd, Fe, Sn, Pb, etc. The concentration of base and precious metals in PCBs is observed to be several times more than those in their respective ores. Therefore, the recycling of PCBs is necessary to recover the valuable materials. However, the ultrafine particles pose a big challenge. Removal of them is suggested prior to processing by flotation. Froth flotation is observed to be a promising technique for rejecting the plastics from the comminution product. In the present work, enrichment of ground 1.0 mm PCB powder was investigated through flotation route by varying the operating variables such as frother dosage, pulp density, air flow rate and rotational speed of the impeller. The liberation studies indicate that excellent liberation of metal values is achieved from the non-metallic constituents at -1.0 mm size and below. The particulate system is quite rich in metal value with about 23% total metal content. The non-metallic constituents such as plastics are observed to possess strong hydrophobicity while the metal particles in the pulverized mass are hydrophilic in nature. Froth flotation kinetics is studied in depth with a view to facilitate high rejection of plastics and identify optimum operating conditions for the same. A number of experiments are performed to establish the influence of the operating variables on flotation performance. The conditions for achieving higher yield of the metal-rich fraction with respect to a specified grade are discussed in the light of the experimental results. It is found that the requirement of reagents is negligible which could be a very important factor from the commercial stand point. Single-stage flotation increases the metal content from 23% to over 32% with a mass yield of around 75% and over 90% recovery of metal values. 32% of the materials in the feed could be effectively rejected in the float fraction losing less than 4% metal values. The dependence of kinetics on the process variables is also discussed. It was concluded that a high rotor speed helps in efficiently rejecting the plastics. Frother should be added to help stabilize the froth and enhance the kinetics. A moderate air flow is required while pulp density must be kept low for efficient pre-concentration. It is established that the entire -1.0 mm comminution product could be treated by flotation for generating a pre-concentrate. Converting biomass into valuable fuel requires various preprocessing of the raw materials. Biomass densification is one of the conversion processes for its utilization. The aim of densification is to produce biomass pellets, which can withstand regular handling stresses and exhibit high densities with uniform size and shape. Physical properties, such as the particle size distribution after comminution is of highest importance for the binding mechanisms in the pelletisation process. Durability and strength of the pellets play an important role indicating the ability to withstand handling stresses. Particle size distributions of the cereal straws (Rye and Wheat) after specific comminution and liberation processes have been carried out with the help of three different image analysis (Microscope, Camsizer and Fibreshape). The durability of the pellets have been investigated as specified in the standards (ASAE standard S269.4) with a quadratic crate and the strength of the pellets with compression and tension testing machine (Zwick Roell type: ZMART.PRO). The particles size results showed differences in both length and width after different comminution processing. An exact comparison between the particle size analyses with the three different image analyses was not possible. The particle size distribution and the different comminution processes displayed influences on the durability and strength of the produced pellets. The particle size distribution displayed approximately 40 % of fines and 60 % of fibers. The particle size distribution displayed a direct relation to the durability of the pellets. Further durability and strength of the pellets displayed a good correlation.

Spherical grinding media (balls) are the most widely used media for comminution of ores by grinding. A modelling simulation study of the behavior of two grinding media in the grinding process was conducted to determine the possible advantages of the new shape milling bodies called tetraballpebs. Tetraballpebs are in the shape of tetrahedrons with spherical convex walls. A three dimensional CAD model of the mill drum with a diameter of 1200 mm was used. A continuous operating mode was simulated in terms of the 3D contact elements of the model (milling bodies and mill drum). Simulation tests were carried out in a typical grinding mode and at a typical rotational speed of the drum mill (75 per cent of the critical speed in cataracting mode). Studies carried out with both grinding media include equal number of milling bodies with the same weight and volume. Having thus ensured a uniform mass of the grinding media and same number of milling bodies, and constant other conditions and process parameters, conclusions can be drawn about the influence of the shape of the milling bodies on the grinding process.
