Producing robust agglomerates with desirable structural properties is the key to success of the heap leaching of complex, low-grade nickel laterite ores. Mechanically strong but porous agglomerates with narrow size distribution (e.g., 5 ? 40 mm) are required to build permeable and perennially stable heaps of 4 ? 10 m height. The characterization of granules? microstructure is essential for greater understanding and correlation with the concomitant mechanical properties and robustness. In this study, we used non-destructive, computed X-Ray tomography analyses and scanning electron microscopy (SEM) in tandem with conventional compressive strength,and integrity/stability tests to draw links between nickel (Ni) laterite agglomerate strength/stability, internal microstructure (e.g.,porosity, inter-particle bridges) and binder type. It is shown that binder composition (e.g., tap water vs. 30% w/w H2SO4) and post-agglomeration drying both significantly impact on granules? physicochemical and microstructural properties. Acidic binder, in contrast with tap water, leads to significant incongruent leaching of different species from particles during ore-binder mixing and agglomeration. Upon wet agglomerate curing, solidified/recrystallized leached species form strong intra-granular solid bridges which, lead to greater compressive strength of dry agglomerates. Structural stability/integrity of cured agglomerates in acidic solution, however, decreases dramatically due to greater porosity and acid solubility of intra-granular solid bridges. These findings are useful in shedding more light on agglomerate structure characteristics and their optimization for enhanced column and heap leaching with concentrated sulphuric acid.

A fast, reliable, and low cost characterization of ore minerals products, as they result from different processing actions, represents one of the most challenging targets in the mineral processing sector. Today different techniques are available according to different sampling strategies and analytical principles. In this paper, the possibilities offered by the adoption of hyperspectral imaging based sensing units working both at micro- and macro-scale are presented and discussed. According to the different phases and stages of ore minerals and products characterization, and starting from the analyses of the detected hyperspectral firms, it is thus possible to derive useful information about mineral flow stream properties and their physical-chemical attributes. This last aspect can be utilized to define innovative process mineralogy strategies and to implement on-line procedures at processing level. The present study discusses the effects related to the adoption of different hardware configurations, the utilization of different logics to perform the analysis and the selection of different algorithms according to the different characterization, inspection, and quality control actions to apply. Hydrofluoric acid (HF) is traditionally used in plant operation to separate feldspars from quartz. It acts during the conditioning step as a pH regulator and an activating agent providing an excellent selectivity. However, a corrosive chemical environment and the ecological impacts from the potential fluoride ion contamination are limiting factors to use this chemical agent at an industrial scale. Investigations of the amine-feldspar interactions in the absence and presence of non-linear long-chain alcohols were carried out on two ore samples. The presence of alcohol molecules led to form a closed packed layer only on the surface of feldspars. The highest order and packing at the feldspar surface were observed with a particular alkyl chain structure as Guerbert alcohols. A new flotation process was developed and tested at both lab and pilot scales on different feldspar ores. The Guerbert alcohols allow to perform a feldspar concentrate with very low content in quartz (2.3-3.5 %) and feldspars recovery from 78 to 81 % while the aliphatic isoalcohols show a more higher recovery level (88-89 %). New HF-free process is strongly dependent on the pH range (1.7-2.5) and sulphuric acid consumption during conditioning steps. Optimal amine/alcohol weight ratio is ranged between 0.8 and 1.0. The values below 0.8 decrease strongly the flotation selectivity and the quartz recovery within the feldspar concentrates is higher than that occurs with HF.

Mineral selective flash roasting (Steiner process) in oxidizing atmosphere was tested successfully for the efficient low intensity magnetic separation of siderite from ankerite and other gangue minerals within the ore of the Steirische Erzberg, Austria. The calcium, magnesium and manganese containing siderite turns selectively into a ferromagnetic oxide phase while ankerite remains paramagnetic. The expulsion of CO2 increases the volume specific surface depending on the selected temperature. Unlike pure iron oxides absorbing SO2 below 530°C, the calcined siderite (enriched in the magnetic product of the Steiner process) acts as a sorbent for SO2 between 500 and 820°C. The effect was studied by thermogravimetric analysis and particle bed tests complemented with neutron thermo diffractometry (D20/ ILL). The energy input was simulated with the help of a tube furnace. The composition of the artificial combustion gas permeating the bed was close to that measured in pilot scale tests (6 % CO2, 12 % O2, 700 vpm SO2). The evaluation of data relating the SO2 variation in the off gas monitored by electrochemical cells to the actual phase composition revealed an intermediate ferrite phase as absorber. During the rapid decomposition in oxidizing atmosphere starting at 500°C the occurring siderite alters to a (CaO, MgO, MnO)Fe2O3 ferrite as an intermediate phase accompanied with sudden SO2 absorption. SO2 disintegrates the ferrite structure forming MgSO4 and MnSO4, taking Fe2O3 as a catalyst. Ankerite (enriched in the non magnetics of the Steiner process) starts to absorb at temperatures above 1000°C forming gypsum. The findings support the SO2 controlled operation of the Steiner process by ?autodesulfurisation?. It explains aspects of the SO2 implementation reactions within off gas recycling in Austrian sinterstrands. The coking coal or clean coal from raw material division, Tata Steel Ltd. is a prime source of energy for inhouse steel making. Coal reserves of semi soft coking coal at West Bokaro is beneficiated by dense media cyclone and froth flotation processes to produce clean coal. In dense media cyclone process two byproducts-middling and rejects are also produced along with clean coal. With the growing demand for clean coal, it becomes imperative to maximize the recovery of clean coal in beneficiation processes. This will help, not only in reduction in cost of production, but also in raw resource conservation, and proper utilization. In this context, a case study was conducted at West Bokaro to identify opportunities for clean coal recovery from by-products. This paper mainly discusses the process for recovery of clean coal from byproducts and study of further liberation of clean coal from byproducts for economic consideration.

It is known that an addition of rigid particles into a fluid medium changes the flow field. Therefore, the rheological behavior of suspensions will be hardly Newtonian, such as their continuum phase. This phenomena was studied by Einstein in 1906 (Einstein, 1956) for the single case of spherical particles in a continuum liquid of a very dilute suspension. The final analysis applied for suspensions was derived from the evaluation of the behavior of ideal gases, finding a simple expression for the viscosity of the dispersion. All the following works about the hydrodynamics of suspensions at low and high solid contents was based in the Einstein´s model. For clay minerals suspensions where the physical and chemical properties of the particles are complex, it was found that the Einstein´s model is not a good approximation, even so for the most dilute dispersions. The present paper shows a new approximation that describes the non-Newtonian behavior of the suspensions of clays, and the attempt of understand how the different fine sizes, shapes and physico-chemical properties of clay particle surfaces give specific characteristics of plasticity, viscosity or visco elasticity to suspensions. A novel ilmenite collector, tert-butyl benzoic hydroxamic acid (TBHA), was investigated in this paper. The flotation performance and adsorption mechanism of TBHA to ilmenite were evaluated through pure mineral flotation tests, ?-potential measurement and IR spectrum analysis. The experiment results indicated that TBHA exhibited strong collecting capability to ilmenite under pH 6.0-8.5. At pH 7.0-10.0, TBHA existed in the form of anionic species in aqueous solution, and the ?-potential measurement results showed the surface of ilmenite maintained negative and more negative after the adsorption TBHA on it, which inferred that TBHA might adsorb on the surface of ilmenite through chemical interaction. The IR spectrum analysis further confirmed the chemical interaction between TBHA and ilmenite surface. The comminution technology based on High-Pressure Grinding Rolls presses (HPGR) application is currently one of the most efficient methods of hard ore comminution from the scope of the energy consumption and the development of industrial HPGR applications in ore preparation circuits is presently the world trend. However, even though the technology is already in use in many countries, which are the leaders in application of modern mining technology, there is still lack of base investigations over the HPGR performance. Throughput and energetic models of HPGR performance are quite well developed, but technological models predicting the comminution effects still needs an in-depth research. In the paper authors present the method of modeling of HPGR products? particle size distribution with using of suitable mathematical models. A basis of the HPGR performance assessment and HPGR-based crushing circuits design is a product?s particle size distribution. In order to precisely determine the particle size distribution of a HPGR product, parameters of product?s particle size distributions should be conditional on the main technical parameters of the roller press like operating pressure and the speed of rolls. The most accurate approximation of a distribution of size particle d appeared the Weibull?s truncated distribution and it is possible to obtain significant relationships between the approximation formula and the value of operating pressure, or feed characteristics. It makes possible a determination of mass recoveries of the product?s respective size fractions and the productivity planning. Instead of pressure (P), the other HPGR operating parameters can be applied, but the P value appears to produce the most relevant relationship. In this research, an investigation of a process to selectively remove arsenic (As) and antimony (Sb) contained in enargite (Cu3AsS4) and tennantite/tetrahedrite ((Cu1,Fe)12(As,Sb)4S13) copper resources by leaching and precipitation were performed. First in the leaching process, the target was to selectively leach As/Sb and reduce their contents in the ores to <0.5 wt% followed by a second process to remove As/Sb dissolved in solution for environmental control. Enargite ore contained 3.65 wt% As while tennantite/tetrahedrite ore contained 5.40 wt% As and 4.85 wt% Sb. Alkaline leaching using NaHS?NaOH media at varying experimental conditions (temperature, pulp density, time, reagent concentrations) were performed to investigate the process. As/Sb precipitation studies were also performed to control high As/Sb concentrations in leach solutions by using elemental sulphur (So). Results from leaching studies showed that over 99% of As/Sb in the impure copper ores can be removed and their contents in the final solids reduced to <0.5 wt%. It was also established that such very high leaching could be achieved at 80°C within 1?6 h and pulp densities as high as 1000 g/L. The study also revealed that leach solution containing very high As/Sb concentration ranging from 5 to 20 g/L can be used as fresh solution for leaching of fresh ores until concentrations exceeding 35 g/L when it was sent to precipitation circuit for As/Sb removal. Addition of elemental sulphur at 90°C and fast cooling to 30°C allowed over 60% As/Sb precipitation and removed as Na3AsS4 and solution with reduced As/Sb concentration to leaching circuit for continuous use. Results of the study targeted to development of universal acidic-extraction-precipitation technology for gallium recovery from the sublimates are presented in the paper. This will let to utilize a new non-traditional source for gallium production. Phase composition of gallium containing dust was studied. Forms of gallium in the sublimates were determined. The main form is Ga2O3, however, GaP form is also present in the cottrel dust and Na5Ga3F14 form is present in the dust of aluminum electrolysis. The possibility of gallium concentration was established via secondary pyro-selection of the dust. Kinetics of interaction of dust components with sulfuric acid was studied. The products of the interaction subsequently were leached with water. Optimum conditions for direct leaching with HCl and H2SO4 were determined providing gallium recovery from the cottrel dust and the ash carry outs up to 95 %. Gallium recovery from the primary dust and the secondary dust of aluminum electrolysis was at 52; 64 % and 63; 83 % respectively. Effect of Fe, P, K, Na and Al admixtures for gallium extraction from hydrochloric acid solutions was studied. It was shown that gallium chloride complex (GaCl4-) is extracted into the organic phase from the following acid mixtures: HCl + H2SO4, HCl + H3PO4, HCl + H2SO4 + H3PO4, HCl + HF. Kinetic regularities of gallium extraction in the system (tri butyl phosphate) TBP ? HCl - Ga were studied using diffusion cell method with agitation. Optimum conditions for gallium extraction from complex hydrochloric acid solutions with TBP were found providing 99.9 % recovery and separation coefficient for gallium and iron (III) of more than 25 in one stage. Sodium hydroxide and water were selected as reagents for re-extraction of gallium from the organic phase. Different options for disposal of by-products that are formed in the processing of cottrel dust, ash sublimates and dust of aluminum electrolysis were proposed and tested. Dense medium cyclones have been in use for washing coarse and small coals for more than 50 years. There have been modifications in its design and today these units have become indispensable for washing of Indian coals possessing difficult washing characteristics. About 53 percent of the Indian coals (coking and non-coking) are being washed in jigs, about 38 per cent are washed in dense medium cyclones while the remaining 9 per cent is treated in other units like Barrel Washers, Heavy Media Baths and Drum Separators etc. The present paper deals with the attempts made for design of industrial Dense Medium Cyclones for enhanced coal recovery. Two industrial units of 500 mm diameter and 650 mm diameter were designed with their washing capacities being 200 m3/hr and 350 m3/hr, respectively. The results of the pilot tests conducted on 500 mm cyclone treating very high Near Gravity Material coals crushed to -3.0+0.5 mm gave an ash reduction of up to 19.5 percent with the new design i.e., from a feed ash of 34.5 percent to 15.06 percent in clean coal with an appreciable yield of 45 percent in one stage.

Sillimanite, chemically named Aluminum silicate, 3Al2O3SiO2 is one of the three forms of alumino silicate polymorphs and commonly encountered in aluminous metamorphic, plutonic, and volcanic rocks and their weathering products. Most of the sillimanite deposits are granular and are of high grade available in coastal areas as associated mineral along with Titanium bearing minerals namely ilmenite, rutile etc. Sillimanite is one of the widely accepted raw materials for the manufacture of high alumina refractories (55-60 % alumina) or bricks. Sillimanite based refractory bricks are used for the lining of Blast furnaces, Arc furnaces, Soaking pits, Reheating furnaces of iron and steel, rotary kilns for cement manufacturing and general kilns for lime production. Considering the vast potential of unexploited sillimanite reserves in India, M/s Trimex Sands Pvt. Ltd., (TSPL)has set up a Mineral Sand Processing plant in 2010 at Andhra Pradesh with a capacity to produce about 50,000 tons of sillimanite per annum besides the production of various heavy minerals such as ilmenite, rutile, zircon and garnet. Traditionally in India, sillimanite is upgraded by froth flotation technique using Oleic acid as a collector cum frother, sodium silicate as depressant and soda ash as pH regulator. At TSPL, Conventional mechanical float cells are installed to float sillimanite. In addition to the usual problems associated with conventional cells, poor flow ability of the sillimanite concentrate is experienced in dry circuit due to the presence of sodium oleate. Fine garnet in the sillimanite concentrate contributes to high iron content in the final product, making sillimanite separation a nightmare for operators (lower recoveries coupled with inferior grades). Various efforts were made to improve the performance of the circuit such as introduction of additional frother like MIBC, optimizing the operating parameters such as pulp density, collector dosage, depressant dosage, air flow rate, pH etc., use of collector aids, stage wise addition of reagents etc. The challenges faced to produce a sillimanite product with stringent quality norms and the efforts made to improve the grade and recovery are described in this paper. As ore grades of existing and new ore deposits continue to decrease there is ever increasing pressure to decrease operating costs to maintain profitabitabitiy at existing mine sites and for new projects. The accepted solution to this dilemma in most cases is to increase treatment rate, leading to a coarser grind, at the expense of marginal decreases in recovery. The recovery loss is usually associated with losses of liberated and composite coarse material. This paper will review the practice of coarse particle flotation, including the reagent chemistry, cell hydrodynamics, froth stability, entrainment and flotation cell design, all parameters important to the recovery of coarse liberated and composite particles. This will provide a better understanding of opportunities to improve the recovery of coarse particles. Some examples will be provided.

Research at Cytec over the past two decades has shown that the traditional approach for ore metallurgical characterization (typically conducted via laboratory-scale batch flotation tests), which involves changing reagents and conditions one-factor-at-a-time, leads to several pitfalls. The chemical solution thus selected has a narrow un-optimized window of performance and will likely fail in the plant. A holistic approach, called the Flotation Matrix 100? process for ore metallurgical characterization, was developed at Cytec about a decade ago and has been successfully used to develop robust reagent solutions for several operations around the world. The premise for the approach is that flotation outcome from ores is variable and is determined by complex interactions between various physical, chemical and operational factors. A key component of the process is the use of efficient multivariate designs focused on the chemistry aspects (reagents and pulp chemistry), which helps identify the best processing conditions for each ore type, as well as the conditions resulting in poor performance. It also includes advanced statistical methods for dealing with the complexity and variability of experimental data. The holistic approach is illustrated in this paper with a case study on Pb/Zn ores. Using just 18 carefully designed batch tests, it is possible to partially simulate the behavior of each ore type in the plant. The best conditions for each ore type, along with the conditions to avoid, are identified. Along with this, insights are obtained into the reasons for high reagent dosages for certain ore types, and interactions between variables. Hydrocyclone is widely used in closed-circuit grinding process. However, in the first classification operation of coarse particles with high pulp density, the shortcomings of traditional cyclone are that the grinding cycle load is much high, the apex of cyclone is easily to be blocked and classification efficiency is less. Specifically, the problems of traditional cyclone used in grinding process are as follows: (1) Mill utilization factor is low and its handling capacity is small. (2) Coarse particles mixing in cyclone overflow affects the following separation process and fine particles mixing in underflow causes over-grinding, which affects the total recovery rate of valuable minerals. (3) High grinding cycle load leads to large amount of high-density slurry pumping, which causes high energy consumption and severe wear of cyclones, pipelines and pumps. The applications of new type pre-classification hydrocyclone with centrifugal volute in the first classification process of Iron Mine Mill are introduced in the paper. Pulp particles fed in the centrifugal volute were arranged in advance, so that coarse particles can be far away from the overflow pipe, which can reduce the short circuit current to avoid coarse particles entering overflow and improve classification efficiency and accuracy of cyclone. The strong points of the new cyclone in the coarse classification operation are as follows: (1) finer overflow and less fine particles mixing in underflow improves classification efficiency more than 10%; (2) lower ball mill load cycle improves ball capacity more than 10%;(3) grinding energy consumption reduces by more than 20% and cyclone feed pump reduces energy consumption by more than 12%. In short, new type pre-classification cyclone with centrifugal volute solves the problems of fine particles mixing in underflow, high grinding cycle load and less classification efficiency in the coarse classification operation. Therefore, it has broad application prospects in ferrous metal and non-ferrous metal ore dressing plant.

In a present process to treat the tungsten carbide tool waste, the wastes are roasted in air and then an alkali leaching is carried out in an autoclave. An environmentally friendly process is required to recover rare metals (Co and W) from the wastes. The effect of mechano-chemical (MC) treatment on leaching of rare metals was investigated in this study. The solvent extraction and crystallization-stripping methods were applied to separate and recover tungsten and cobalt in the leached solutions. The MC treatment for the rare metal leaching is effective to dissolve rare metals from the wastes due to the change in crystalline structure of WC and oxidation of WC with KMnO4. Cobalt ions are extracted with D2EHPA by a cation exchange reaction. Tungsten in the leachate can be extracted by TOA (tri-octyl amine) as an extractant, because tungsten species exist as a form of anionic species in acidic solution. The rare metals in organic phase are recovered as insoluble salts such as oxalates and ammonium salts in the crystallization-stripping process. In the current climate of changing the approach to mining and treatment of mineral resources, processing technologies are being developed that require little maintenance and are economically as well as ecologically sustainable. This may also involve the development of entirely new ways of ore processing. One promising approach is to use bioleaching for the pretreatment of gold refractory ores to cyanidation. Capital costs for vat bioleaching of concentrates and ores are very high and cannot be applied for small or medium-size deposits. IRGIREDMET JSC carried out bio heap leaching test work on refractory ore samples from three Russian deposits. Following this biological treatment a combination of flotation, vat bioleaching, and cyanidation are used to recover gold. After heap bioleaching, gold recovery was 75-80 per cent. It was found that efficiency of heap bioleaching process depends on ore feed size. High duration of this process is another feature and it lasts for about a year. This process can be also used for carbonates in the combination with other process during which acid generation occurs. The results of our studies have shown that this technology is amenable for refractory gold ores. Its introduction allows an increase gold recovery and to solve a number of environmental problems. According to the Darcy?s law, filtration rate should increase with increasing pressure drop (?P) across a filter cake. In centrifugal filtration, ?P is created by the free water present on the surface of a filter cake. Thus, ?P can become negative when the free water disappears from the cake surface, which makes it difficult to achieve low cake moistures. In the present work, we have developed methods of overcoming this problem by either increasing the air pressure inside or applying vacuum outside a centrifuge. Laboratory dewatering tests conducted using these provisions showed that the moistures of various minerals and coal fines can be reduced to the level that can obviate the need for thermal drying. The new concept has been successfully tested both at pilot- and full-scale, which lead to commercial deployment through Decanter Machine, Inc., under the trade name Centribaric® centrifuge.
