Al2O3 has been regarded as a harmful gangue component in iron ore, especially causing reduction degradation in industrial sintering of iron ore. The current study aimed to utilise low-grade iron ore containing high Al2O3 content in sintering process. In order to counteract the adverse effect of Al2O3 on reduction behaviour of iron ore sinter, mill-scale and calcined dolomite were chosen as FeO- and MgO-bearing materials. Firstly, mill-scale was added to high Al2O3 sinter and addition was optimised as 10 wt per cent, then calcined dolomite was added further. Magnetite and magnesio-ferrite were identified as the major phases in iron ore sinter when adding mill-scale and calcined dolomite. As the dosage of calcined dolomite increased beyond 4 wt per cent of in sinter mix, unreacted MgO particles were observed, which is ascribed to the limitation of MgO dissolution into magnetite matrix. Both mill-scale and calcined dolomite were effective in improving compressive load and Reduction Disintegration Index (RDI) of iron ore sinter although its reduction degree was highly decreased. The addition of both FeO and MgO-bearing materials to high Al2O3 sinter has a potential to improve the sinter quality, also contribute to the recycling of industrial by-product. However, the amount should be optimised in views of phase development and deterioration of reducibility.

Ore fragmentation at the DOZ block cave mine is highly variable, both as a function of rock type and column height of draw. Initially, the mine was constructed and equipped with limited capability to handle drawpoint oversize material. Significant issues with drawpoint availability and achieving overall mine production targets resulted. A suite of secondary sizing tools was added to the mine equipment fleet over a one-year time frame. Although significant oversize continues to be experienced, use of the correct secondary breakage tool for each particular oversize or hang-up occurrence has resulted in increased drawpoint availability, production rate, draw compliance, and operator safety. Currently, a range of secondary breakage techniques is being utilised to size material for delivery to the primary crusher. Run-of-mine material (3) is directly mucked to ore passes fitted with grizzlys that have one-metre square openings. Ore containing small boulders (>1 m3, 3) is loader-trammed to ore passes fitted with rockbreakers. Medium-sized boulders (>2 m3) accessible from the drawpoint are drilled with Sandvik Tamrock Commando drills. Boulders hung-up within the drawbell are drilled and charged with a Sandvik Tamrock Secondary Breakage Unit. Compacted, fine-grained muck is blasted utilising 55 mm cartridge powder concussion bombs.

Rock breakage is a major component of all mining and mineral processing operations with the particle size distribution linked to productivity through the comminution chain. Optimisation and automatic control of comminution, material handling, and agglomeration processes is a complex task with large potential for gains in productivity, and energy efficiency. A key factor in realising these gains is the requirement for fully-automated online particle size distribution measurement to provide the necessary feedback and input for control. Moreover, to enable automatic control system it is necessary to provide a consistent, reliable size distribution measurement that avoids the significant errors resulting from under-sizing overlapped particles and over-sizing clusters of fine particles. Published literature and observation of commercial systems indicate a body of predominantly 2D photographic based particle size measurement systems that suffer from a number of significant errors except in the simplest case of a monolayer of particles under good illumination with limited colour variation in the material. In order to overcome these limitations a university and industry collaboration developed three-dimensional particle measurement (3DPM) between 2006 and 2012, based on 3D surface profile measurement of the visible material on conveyor. 3DPM avoids particle delineation errors due to variation in material colour and shadows, detects overlapping versus non-overlapping particles, and identifies areas of fine particles as fines and not large rocks. 3DPM measures: the visible material and calculates its particle size distribution, bulk volume, detects boulders, and conveyor belt fill factor in an automated consistent manner. Furthermore, 3DPM’s advanced algorithms allow observation of particle variation that would otherwise be undetected without the capacity to identify visible areas-of-fines and overlapped particles. Boliden Mines has installed 3DPM at three operations for measurement between the stockpile silo and grinding mill, and measurement after the primary crusher. Fragmentation measurements across multiple years of measurement are presented with some observations of plant behaviour. In the future 3DPM results will be incorporated into automatic control strategies for plant optimisation. 3DPM is used across a wide range of material types and applications that also includes; limestone aggregate for quality control in manufacturing, agglomerates for closed-loop automatic control in chemical production, and measurement of coke for size-based blending feed control to the blast furnace in steel production. For any processing plant there will be deleterious elements or minerals which affect production or quality, and a strategy to predict their occurrence and mitigate their impact is required. An early objective of the Olympic Dam geometallurgy program was prediction of the acid consumption and gelling behaviour of the ore, which affects leach recovery, throughput and circuit availability. The geometallurgical test program measured the response of a wide range of ore types, and then relationships between mineralogy, metallurgy and chemistry were developed. Thus the drivers of acid consumption and triggers for gelling events could be described in ways that were meaningful to plant operations.To enable optimisation of the mine planning and ore blending processes, the parameters driving metallurgical response must be translated to the block model. Data support is critical in populating a block model. Assay information is easily obtained, but mineralogical and metallurgical information is more expensive and time consuming to collect. Hence population of a block model with mineralogical and metallurgical values using a conventional geostatistical approach is not always possible.An alternative approach employed at Olympic Dam was the development of a suite of assay-to-mineral algorithms. These algorithms were calibrated using all available mineralogical information, and this enabled the calculation of mineral abundances for more than 1.5 million assayed samples. Estimation of the minerals in the block model, and the generation of acid consumption values for each block could subsequently occur.The use of back-calculated mineralogy from assays as part of process model generation is an innovative tool which can be used for mine planning and optimisation and to ensure the plant does not receive any unwelcome surprises. Ultimately, one purpose of geometallurgy is to predict potential processing issues and their drivers so that these can be mitigated. A strategy to achieve this is outlined hereafter.

Northparkes is located 27 km north of the township of Parkes in central New South Wales, Australia. The operations consist of underground block cave mines and an ore processing plant that produces high-grade copper and gold concentrate. Production is currently sourced from the E48 Lift 1 block cave mine and open cut stockpiles. Mining commenced at Northparkes in 1994 as an open cut operation. Underground block cave mining began in 1997. Northparkes was the first mine in Australia to use the highly efficient block cave mining method, which relies on gravity and natural rock stresses to fragment the ore.The occurrence of air blasts is one of the principal mining hazards in block caving operations between the time of first undercutting and breakthrough of the cave to surface. As such, it needs to be managed continuously, and risk assessments need to be reviewed on a regular basis for applicability to changing conditions. Unfortunately, there is little literature on how to practically approach air blast risk assessments in a way that can be incorporated in the day-to-day operation of a mine. Previous methods of assessing air blast risk were tedious and results were often unrepeatable.With the extension of the E48 Lift 1 extraction level, it was necessary to assess the air blast risk for the extension drives and develop operational guidelines for production from the extension. A review of the methodology for assessing air blast risks revealed substantial improvement opportunities.This paper outlines the principles used for air blast risk assessments at Northparkes Mines and the methodology employed to achieve efficient, repeatable and auditable results.CITATION:Vejrazka, C, 2016. During 2007 and 2008, the project Optimal Fragmentation in Blasting II was conducted at the Långåsen quarry of NCC Roads AB near Arlanda. The main goals were:an evaluation of the effect of using electronic delay detonators (EDDs) in quarry blastinga validation of the design curve concept introduced at the Vändle quarry.Five production blasts were monitored. After a first trial round, the remaining four rounds each had about 100 Ø89 mm holes in a 14–19 m high bench charged with site mixed emulsions. In rounds 1 and 2, a tighter pattern than normal was used in one half of the rounds, raising the specific charge there from 0.7 to 1.0 kg/m3. Non-electric initiation was used with two holes per 25 ms delay in-row and 67 ms between rows. In rounds 3 and 4, electronic delay detonators were used instead, with 10 and 5 ms in-row delays respectively.The monitoring encompassed drill hole collaring and alignment, in-hole deviations, the rock structure in the bench faces from 3D imaging, first row burdens, etc. Eleven 400 t samples were taken from the muck piles and sorted in the quarry and sieved in the laboratory (lab). The lab data made up a fines tail that was grafted onto the in-pit sorting data to form sieving curves for the test piles. These curves were then compensated for the absence of boulders to construct the sieving curves for the blasted muck pile.These have been used to derive fragmentation model formulas for the non-electric rounds, also called design formulas. They are based on blast geometry, charging data and the properties of the rock mass. The formulas may be used to estimate the effect of changing blasthole pattern, borehole diameter and stemming length for example.The use of EDDs gave several unexpected results. In comparison with non-electric initiated rounds with a somewhat lower specific charge the fragmentation was much coarser; x50 increased from 160 to 200 mm. Brunswick Mining and Smelting Corporation Limited operates a large base metal property near Bathurst, New Brunswick in eastern Canada. Nominal capacity for the underground mining operation and concentrator is 10 250 DMT/day. Four concentrates are produced by differential flotation technology to recover minerals containing copper, lead, zinc and silver. Two characteristics of the Brunswick ores have a major impact on mineral processing operations. The mineralogy of the ore is complex with a total sulphide mineral content of 85 per cent. In addition, the ore is extremely fine-grained, and satisfactory liberation is difficult to achieve. These characteristics directly influence flotation selectivity and thereby affect metallurgical performance. Significant improvements in metallurgical performance have been achieved through the application of basic grinding and flotation principles using conventional milling equipment. Current operating practice and the metallurgical advancements are detailed.

Methane in coal mines is an ever present hazard resulting in loss of lives and serious economic consequences. For effective control of methane, ventilation alone may not be totally adequate in some situations. In order to deal with such cases, new methods for the control of methane are being researched. One such method based on biotechnology has been investigated in Canada in the past several years. This method involves bringing methane oxidizing micro- organisms into contact with coal to oxidize the methane released to non-flammable products.

Roy Hill is a large iron ore mining, processing, railing and port operation in the Pilbara region of Western Australia. Since delivering its first shipments to customers in December 2015, Roy Hill has quickly achieved a 60 Mtpa production rate of lump and fines products. The process plant, principally consisting of wet scrubbing, screening and de-sanding unit processes, was expanded from early 2020 to include operation of a Wet High Intensity Magnetic Separation (WHIMS) Plant. The WHIMS Plant treats tailings to recover approximately 4 Mtpa of ultra-fine (nominally -150 μm) high-grade hematitic concentrate which, after dewatering, is blended into the fines product. Unlike typical hematite concentrates, which consist largely of dense particles with smooth surfaces, the WHIMS concentrate is characterised by very finely microporous hematitic/goethitic particles, reflecting the overall characteristics of the Roy Hill deposit. Detailed test work has been conducted in collaboration with CSIRO to characterise the WHIMS concentrate in terms of its physical and mineralogical properties, and to determine its influence on the granulation and sintering performance of Roy Hill fines – from fundamental/lab-scale and sinterpot perspectives. The results demonstrate that blending of the high-grade hematitic Roy Hill WHIMS concentrate into the fines product can maintain overall sinter quality and positively influence granulation and sinter melt formation, as well as Fe grade.

The Mogalakwena Platinum Mine in the northern limb of the Bushveld Complex is Anglo American PlatinumÆs only open cast operation exploiting the Platreef. The Platreef, which extends along the basal contact of the Bushveld Complex, is geologically and mineralogically a much more complex orebody than the Merensky and UG-2 reefs. Changes in the footwall and the genesis of the Platreef translate into a number of rock types being present. These rock types vary in hardness and recovery potential and present challenges to metallurgical staff trying to optimise the concentrator. A true understanding of the implications of treating these rock types is required if the maximum value from this orebody is to be obtained.In order to more accurately forecast production and incorporate ore variation in the mine plan and comminution and flotation circuits, a geometallurgical approach to managing the operation has been used and is being further developed.CITATION:Schouwstra, R, De Vaux, D, Muzondo, T and Prins, C, 2013. A numerical model has been developed to simulate the effectiveness and costs of a number of conceptual remedial measures aimed at reducing acidity and metal concentrations in the Ngakawau River and its tributaries near the Stockton Coal Mine, situated on the West Coast of New Zealand. The Stockton Coal Mine has been in operation over the past 100 years. During that time, seepage from waste rock dumps has contributed to elevated acidity and metal concentrations in the Ngakawau River and some of its tributaries. The yearly mean rainfall at the mine site is 6000 mm. The model, developed using GoldSim software, simulates rainfall, run-off and stream discharge for 26 tributaries. It then calculates acidity and metal concentrations in the mine impacted tributaries and the dilution downstream from the mine. The model has been calibrated to measured flow and acidity and metal concentrations in the Ngakawau River and some of its tributaries. Acidity and metal loads are removed from the system in accordance with specified efficiencies and capacities of the respective conceptual remedial measures. The user can compare specific remedial measures, or a combination of conceptual remedial measures. The model predicts the acidity and metal concentrations at a number of monitoring stations for any remedial strategy selected by the user. It also calculates the capital and operational costs for that particular remedial strategy. This paper presents the development of the numerical model and describes how the end-user can use it to compare the efficiency and costs of various remedial strategies by running different æwhat ifÆ scenarios.

PlannersÆ optimism (or maybe commercial necessity) means that most mine plans use equipment rates that are rarely achieved (Lumley and Beckman, 2009). This lack of understanding of what equipment actually moves is causing erroneous equipment forecasts, leading to incorrect mine development plans and economic evaluations. Compounding this problem is a downward trend in actual equipment performance in some areas. Consequently, the presentation of realistic mine plans that are actually achieved in practice is not a common occurrence. However, rational, fact-based mine planning is available to those who want it. Hundreds of millions of cycles of data from open cut mining equipment has been collected from mines around the world since 1992. This unique and highly valuable databank is growing at an exponential rate and is being used by a number of our big miners to support rational and fact-based decision-making. However, neither the use nor the appreciation of the value of this data is universal. There is a challenge to everyone in the mining industry - how do you access value from it? The databank was drilled into and the results analysed for, the Australasian Mining and Metallurgical Operating Practices (AMMOP) publication (Lumley, in press). For this paper the analysis has been extended to include interpretation of trends for draglines, shovels, excavators and trucks. It investigates trends between coal and non-coal mines and across geographic areas. It is known that mining equipment performance in most sections of the industry is falling. This paper attempts to quantify the fall and provide explanations. The trends are analysed to extract the reasons behind the changes and most importantly, what can be done about it.CITATION:Lumley, G, 2012. Large GDP increases in the Pacific Rim countries have been accompanied by similarly large increases in demand for oil products. In the case of residual fuels, this demand has been tempered by the substitution of other energy products such as coal or gas.In the region's developing and newly industrialised nations, it has not been possible to make the very large investements in infrastructure which allow other energy sources to be used for transportation. As a result, GDP growth has been mirrored in the demand growth for automotive fuels. Other non-sustitutable products such as lubricants have also benefitted by the region's GDP growth.The combination of a number of years of sustained growth, coupled with increasing quality requirements is now stretching the upgrading capacity of the region's refineries. If, as seems likely, the region continues to enjoy a high GDP growth rate, then this will be accompanied by increasing reliance on finished products coming out of the Middle East. The owners of the most simple form of refinery in which crude is simply distilled and the naphtha reformed into petrol will face major capital investments. If they decide not to bear this cost, they will face increasing problems in selling their surplus residual fuel oil at an economic price. Quality will become an increasingly important issue. Not only in the well publicised areas such as unleaded petrol, but also for products such as lubricants which play a major role in the efficiency of modem equipment. Quality of service such as hours of opening, ease of access, and service station facilities will also become increasingly important as the oil companies use these to attract customers and gain brand differentiation.

Banded Iron Formations or more commonly known as BIF are sedimentary rock formations with alternating silica-rich layers and iron-rich layers that are mainly composed of iron oxides (hematite and magnetite), iron-rich carbonates, and/or iron-rich silicates. Considering the depletion of highgrade iron ore reserves in South Africa, there is a need to maximise resource utilisation through the exploitation of low-grade/uneconomic resources particularly BIF material, which makes up more than 65 per cent of current reserves. Previous test work conducted by alternative BIF sources globally indicates the need for fines processing in order to produce a concentrate. South African BIF however is amenable to coarse and fines processing producing an on-grade product or blended feedstock. C-Type material within South Africa’s Northern Cape Province grading at approximately 33 per cent Fe was supplied for research purposes. Top size optimisation via gravity Heavy Liquid Separation (HLS) tests was conducted. The laboratory results being perfect separation (Ep=0) were modelled to predict pilot performance, the results of which were tested on a pilot scale for the finest size fraction (-1 mm). It was observed that a top size of -2 mm provided optimum results in terms of upgrade and recovery, with crushing finer not necessarily producing superior results. At a target grade of 60 per cent Fe, recoveries of 65.6 per cent were achieved on the laboratory scale, whilst recoveries of approximately 58 per cent were achieved on the pilot scale. Targeting higher upgrades of 63 per cent would inevitably result in lower recoveries of 57.2 per cent on a laboratory scale and approximately 54 per cent on a pilot scale. This is in line with grades and recoveries achieved globally for BIF material albeit at finer grind sizes.

Aberfoyle's Hellyer Division has filtered very fine flotation concentrates using two different makes of pressure filter. At the Luina concentrator a Larox pressure filter was used to treat a combined Pb + Zn or bulk concentrate. At the Hellyer concentrator two Lasta pressure filters are being used to filter copper/silver, lead, zinc and bulk concentrates. Operating parameters and performance at both operations are described. In both concentrators it was found that correct cloth selection was critical and that cloth failures contributed significantly to downtime. Thorough preventative maintenance progammes were required to ensure adequate availability of both makes of filter.

Classical electroslag remelting of consumable electrodes is a drop-by-drop melt feeding through a slag layer into a renewing molten metal bath, slowly solidifying into a homogeneous, dense, defectfree ingot in a copper water-cooled mould. The new look at the additive nature of the electroslag remelting (ESR) process in a protective atmosphere allowed us to formulate the principles of a comprehensive thermodynamic-based model that can predict dynamic changes in slag and metal composition at certain ingot remelting. The model considers drastically different slag-to-metal mass ratios at the beginning and end of remelting and predicts gas, slag and metal composition in a chain of thermodynamic subsystems. Despite consisting of calcium fluoride and stable oxides, the ESR slag can oxidise main and active elements from steel and alloys (primarily aluminium, titanium and silicon) due to chemical reactions between slag and metal. ESR is not an electrochemical process in its nature. However, slags are ionic melts and deviation in their composition causes a change in their properties, affecting both operation mode and ingot quality. Another important understanding derived from the modern metallurgy technological route is that the ability to refine metal from impurities is not a priority for the ESR because consumable electrode has already passed all stages of refining and deep degassing at ladle treatment that changes ESR slags engineering principles. The critical importance became slag’s ability to generate process heat and keep the melting composition in the metal bath unchanged (except for non-metallic inclusions assimilation). Slag engineering for ESR required a compromise between chemical inertness to a metal composition and desired physical properties deriving from technological reasons. The Directed Chemical Bonds Concept (DCBC) in a multicomponent oxide system was used to build predictive models of electric conductivity and the melting temperature of fluoride-oxide slag based on their chemical composition. Both models help to design a customised composition of effective slags for steel and alloy groups or individual grades, and they are significant steps in the development of a comprehensive model of electroslag remelting.

Porgera mine is 95 per cent owned by Barrick Gold Corporation. It is located at an altitude of 2200–2700 m above sea level in the Enga province of Papua New Guinea and produces approximately 460 000 oz per annum with a proven and probable reserve of 6.2 Moz. The refractory ore is ground in a conventional semi-autogenous grinding and ball mill circuit. After the gravity gold is recovered, the slurry is floated, oxidised in the autoclaves and then leached. This paper will focus on the flotation circuit and the recent upgrade of the control system. The five interdependent flotation circuits were challenging for operations to control as they dealt with variable grade, throughput and circulating loads, as well as the physical limitations of the equipment. With the installation of 18 Portage Froth Characterization® (PFC) cameras, the plant’s operation has been converted from a level-control based strategy that was focused on individual cells to one that targets grade and recovery control across the entire circuit. Variability in feed and the corresponding launder issues were addressed with a unique site initiative of deflector plates to indicate filling level. Non-linear closed loop control was implemented directly in the DeltaV Distributed Control System (DCS) using Portage Advantage Regulatory Control (PARC) algorithms and optimised with AwaRE advanced controllers. The most noticeable benefits achieved with the upgrade include improved flotation gold recovery, consistent flotation sulfur grade and autoclave performance. Waihi Gold Mining Co Ltd [WGM], operated by Normandy Mining, has been internationally recognised for its achievements in environmental management at the Martha Mine at Waihi. In a proactive approach to dealing with community concerns regarding blast vibrations on the North Wall cutback, trials were performed using the Cardox System [Cardox], to determine feasibility of achieving economic fragmentation of andesite overburden whilst bettering management levels of 5 mm/s peak particle velocity. Cardox is a non-explosive pressure breaking system which uses high pressure CO2, Results against conventional Ammonium Nitrate/Fuel Oil [ANFO] using a variety of delays showed that conventional blasting techniques could produce marginal fragmentation within the management levels with occasional excursions, whereas Cardox produced the required fragmentation while not registering on the vibration monitoring equipment. Fragmentation to enable normal excavation by a Hitachi EXII00 hydraulic excavator was achieved with a yield of 16m3 per round. The trails indicated that fragmentation with Cardox at the yields required of over 18m3 per round was possible with further product development. The trial demonstrated that non-explosive pressure breaking is feasible and its application warranted where environmental concerns affect the cost-benefit economics of production blasting in sensitive areas.

The Newmont Waihi Operations are centred on the Martha mine at Waihi, New Zealand. The mine has produced over 6.6 million ounces of gold from both openpit and underground sources since operations began in 1878. The current open pit operations commenced in 1988 and in the year to 30 June 2002 produced 129,790 ounces of gold at a cash cost of USD122 per ounce. This paper provides an overview of current operations and future directions.

The depletion of the richest ore deposits and the increase in number of mining projects involving deposits with complex mineralogy, higher competence and lower grade has led to an eminent need for improving understanding on multicomponent behaviour in mineral processing. One particularly relevant case is the ball milling of itabirite iron ores fed to the processing plant of Minas-Rio operation in Brazil. Dealing with the two main mineralogical components of the ore, namely hematite and quartz, the operation faces some challenges to improve understanding on how the two components behave in the process. Mathematical models have showed potential to give support in this task, but its applications to describe this type of industrial-scale grinding is still missing. The present work demonstrates the application of a multi-component ball mill model to simulate a closed ball mill circuit with hydrocyclones using the commercial software Integrated Extraction Simulator (IES). Model was calibrated on the basis of bench-scale tests and industrial surveys. Multi-component simulation results are then compared to those considering a single component in the feed, demonstrating the value and great insights that can be achieved by using the former in optimising plant operation.
