High titania slag is produced by the smelting of ilmenite and a suitable carbonaceous reductant in electric furnaces. Currently liquid slag is cast into large blocks, which take about 10 days to cool down before they can be crushed, milled and classified into two final products. The two products, chloride and sulphate grade slag, are differentiated according to their size. Granulation of titania slag has been identified as a possible alternative to the conventional block route. This paper discusses some of the work carried out at Exxaro Research and Development to investigate both wet and dry granulation of titania slag.

South Africa holds approximately three-quarters of the world?s viable chromite ore resources and dominates the global production of ferrochrome. Albeit completely unintended, small amounts of Cr(VI) are formed during ferrochrome production. Certain Cr(VI)species are regarded as carcinogenic, hence making the treatment of some ferrochrome waste materials necessary. In this paper, the Cr(VI) treatment strategies currently employed by the South African ferrochrome producers are investigated by means of a literature review and a questionnaire survey. From the discussion, it is evident that various treatment strategies are available to deal with Cr(VI)-containing waste in the ferrochrome industry. However, by far the most commonly applied treatment strategy remains the aqueous reduction of Cr(VI) with ferrous iron. The advantages and the correct application of this strategy, together with the disadvantages and pitfalls, are argued. Innovative improvements on historic practices are also discussed

In 1994, Nkana smelter commissioned a Multimillion US$ Dollar Chilean Teniente converter (CT) in its operations in order to improve its smelting technological base. The main objective was to reduce the overall smelting energy costs and increase the sulfur capture for sulphuric acid production to support the company?s leaching operations at Nchanga Tailings Leach Plant. A decade of CT operations have since ensured following its installation and startup. This paper provides a Technical and Operational Audit of the performance of the CT in the first 10 years of its operations at Nkana smelter.

Exxaro Sands KZN produces?among other heavy mineral products?high titania slag, which is used as feedstock to the pigment industry. The titania slag is produced from the smelting of ilmenite in two 36 MW DC furnaces. In this smelting process carbon monoxide gas is produced. This gas is cooled, scrubbed and washed to remove entrained dust. This paper provides details on the gas cleaning plant system and the chemistry, mineralogy and size distribution of the particulate material contained in the off-gas stream. Characterization of the dust shows that is consists mainly of ilmenite, but with relatively high levels of SiO2and MnO. Smelting of the dust in a 500 kW DC furnace was carried out to investigate the potential for recovering valuable elements from the dust.

Mining professionals recognize the need to continuously evaluate and refine mine planning standards and scheduling. We must examine our current reality, and evaluate the following: •How well do our planning standards represent the actual mining process? •To what extent do they support the requirements of the downstream mining activities? •How we apply them to operational management and control? In most operations, mine-planning standards are global averages. Little differentiation is madein quantifying key planning variables. Often standards used in the long-term, are applied to the short-term, and the standards and scheduling precedents are only reviewed occasionally. Mine-planning standards applied to production schedules are often only focused on the management of functional mining performance, and play no role in managing the requirements of down stream processing. Many mining operations are characterized by high levels of fluctuation, and typically incorporate a wide range of factors and adjustments to compensate for deviations from performance targets, in mining operations as well as for the other business areas. The reason for using global averages is because of a lack of understanding of the causes of deviations that occur through the process, and the impact that they may have on the performance of the business as a whole. Average standards and factors are often used to quantify the variability in a system. From these average values, measurement standards and performance targets are derived for the planning and execution environments. During the execution of a plan/schedule there will be deviation in actual performance and the planned ‘average’ standards. In reality the ‘average’ conditions seldom occur and the impact of variability and interdependency are seldom constant or predictable. The predictability of variability and interdependency is further complicated by the fact that mining conditions have a role to play in the actual production performance, and they too are variable. By developing the throughput knowledge of our production systems, we can better understand the nature of variability and the interdependency within the systems as well as the impact of interdependency between the links in our production chains. With this knowledge, planning standards and scheduling precedents can be better defined and sensibly differentiated. This will improve planning and management of ore utilization, mining production and the effectiveness of processing. As a result the business will be more stable and predictable and business performance will be improved. The purpose of this paper is to describe: •At a high level, the scope for refining and differentiation in mine planning standards, and incorporating geological and plant parameters into mine scheduling. This will improve planning and scheduling and the overall performance of the mine. Given our current level of scientific knowledge and the technological tools at our disposal we should be able to plan and schedule production so that we can manage pro-actively and improve business performance. In doing so we can also improve reconciliation and value tracking through mining and processing •The flexibility and functionality of the XPAC planning and scheduling tool that will enable a throughput management approach.

It is well understood that to develop wagon wheels with higher abrasion resistance, fracture toughness, and fatigue resistance, steels with lower amounts of inclusions need to be used. Clean steels are produced with technologies that minimize the amount of inclusions in the microstructure. The demand for cleaner steels is high, and lowering of non-metallic oxide inclusions and controlling their morphology, composition, and size distribution is vital. Reduction of residual impurity elements such as sulphur, phosphorus, hydrogen, nitrogen, and trace elements is essential in the production of cleaner steel. Material cleanliness is vital for fatigue endurance, since oxide inclusions may act as stress concentrators and initiation points for fatigue cracks. To better understand the relationship between the cleanliness and toughness of the 34-inch cast wagon wheels, two samples of different levels of cleanliness were supplied for investigation. This paper presents the results of metallurgical analysis using scanning electron microscopy(SEM), energy-dispersive spectrometry (EDS), and mechanical tests for the pearlitic high-performance cast rail wagon wheel (identified as Class B) that are currently being used. The Charpy V-notch impact test results for the three samples from wagon wheels were compared. With the aid of SEM/EDS analysis system, non-metallic inclusions in these steels were detected, and it was possible to determine the position, size, shape, and composition of each particle. Alumina and manganese sulphide inclusions could be identified as the dominant inclusion types in the investigated samples. Fracture surface analysis of the Charpy specimen with high inclusions indicated that transgranular cleavage was the predominant fracture mode. Fractography of fracture surfaces of Charpy impact test samples also showed improvement of toughness properties on the clean sample.

The South African gold and platinum deposits were formed in very different ways and yet both have many similarities. They are flat dipping tabular orebodies, extremely narrow and located in hard abrasive country rock. The mining methods employed are also similar. Primary access is via shafts or declines; secondary access is via haulages and cross-cuts; and tertiary access is from raises. The proposed solution for rapid access described in this paper is focused on the haulages and cross-cuts.

Laboratory testing of the self-heating propensity of coal, using crossing-point temperature and differential thermal analysis techniques, involves the frequent recording of several temperatures. The volume of data and the desire for high accuracy of measurements motivates an automated recording system. The data which are recorded must be adjusted for calibration factors and the results presented in both graphical and tabular form. The paper describes hardware and software features of a computerised system which is being used to establish the relative propensity to self-heating of a wide variety of coals.

Outotec?s direct leaching process is an atmospheric leaching process for sulphidic zinc concentrates. The direct leaching process, based on special leaching reactors developed by Outokumpu, is the most economical way to produce electrolytic zinc. The production scale applications of the process realized so far are in use at Boliden?s Kokkola and Odda zinc plants. A new full-scale application of Outotec?s direct leaching process will be started in 2008 in China. The process is integrated into the existing production plant, replacing part of the old production facilities by modern technology. Besides high zinc extraction the plant expansion and modernization offers also indium recovery, iron precipitation and solution purification processes. The process equipment includes tailor-made reactors designed on the basis of the work and experience of Outotec research centre. We show that the prioritization of business improvement and performance management decisions may be significantly improved by taking into account the systemic effects of changes made in a single process area. To do so we build a model of a mining value chain, taking into account consequential downtime that arises from downstream and upstream starvation and choking effects of each activity. Introducing the concept of internal capacity, this approach yields insight into the relative importance of key metrics such as loading and hauling rates. We suggest that a holistic view of this type should be a core component of business improvement and performance management decisions. Extensions to the beneficiation plant at the Grootegeluk Coal Mine are currently being planned in order to provide power station coal for Escom's Matimba Power Station, presently under construction. A simulation model was developed on the Olivetti M-24 microcomputer to facilitate the development of the envisaged flowsheet. The computer program simulates the heavy-medium separation and screening unit operations. The model is based on the construction of the Tromp partition curve described by an arctangent function, allowing ideal and non-ideal separations. The paper discusses the determination of the parameters required by the arctangent curve from standard process parameters such as Epm, Wolf cut-point, Tromp cutpoint and screening efficiency. The accuracy and shortcomings of the model are discussed, while an overview of the application of the model to evaluate borehole and bulk sample analyses is also given. It is concluded that the model is an invaluable aid to general flowsheet development.

"The sizing, designing, and costing of copper electrowinning circuits requires an in-depth understanding of the fundamental relationships between circuit parameters and the practical operation requirements. The aim of this investigation was to optimize total copper electrowinning project cost by mapping the operating limits of key mechanical equipment. The model was compiled by mapping various cellhouse layouts in terms of number of cathodes per cell, crane productivity, stripping machine productivity, and rectifier–transformer (rectiformer) sizing using data tables for sensitivity analysis. These parameters were then collated and evaluated on a cost by size basis. The model provides an optimum band of operation for cellhouse productivity and project capital cost for a typical range of production throughputs, from 10 kt/a to 200 kt/a cathode copper. The information may be used as a high-level selection guide to assist with identifying a costeffective copper electrowinning circuit design for a specific production rate. The data was validated and compared with existing copper electrowinning cellhouses around the world that typically install no more than 84 cathodes per cell. IntroductionThe sizing, designing, and costing of copper electrowinning (EW) circuits require an indepth understanding of the fundamental parameters as well as the practical requirements to optimize cellhouse productivity and capital cost. An adaptive steady-state on-line optimizing regulator is proposed as an integrated approach to the control of autogenous run-of-mine milling circuits. This optimizing regulator continuously estimates an internal model of the controlled process, and, based on this, determines mill fresh solids feed rate, mill water flow rate and sump water addition flow rate such that a circuit performance objective is optimized. The dual -requirement of controlling both the mill pulp load and the load of particles of grinding media size is thus directly and simultaneously addressed. The concept and theory underlying the operation of the adaptive optimizing regulator are discussed.

During the course of 2011 the nationalization of mines emerged as one of the most contentious and emotive political issues under review. Some four years after the African National Congress electoral conference held in Polokwane, which had led to a change of leadership within the country's ruling party, elements within the ruling party's youth league, which had been virulently supportive of the change in leadership, turned on the incumbent President, using the mining question as its rallying call. At issue was the expressed perception that mining has, since the country's democratization, not delivered the anticipated benefits to the population as a whole, continues to be the preserve of the capitalist element of the South African community, and is therefore in need of radical reform. Aspersions were made that transformation within the industry had failed dismally and that mining companies had not delivered against their commitments to the Mining Charter and social and labour plans. The debate became extremely vocal and heated, evoked dramatic and emotive opinions, and vigorous skirmishes on the matter were fought in the media over much of 2011 and into 2012.

The demand for continuous improvement in the industrial world is an ongoing process. Some sectors, where the competitive forces are well established, have led the development of new and reliable technological innovations. Although the metallurgical industry can rightfully be proud of its process improvements, there is still work to be done in materials and in material handling. In some cases, the improvements will be as simple as adopting technologies that have been perfected in other processing or manufacturing industries. This paper discusses the next design generation for copper tankhouses which will yield: ?Improved copper quality ?Improved equipment availability ?Lower life cycle costs ?Safer operations. These benefits will be realized through new developments and design improvements in: ?Permanent cathodes ?Cathode washing ?Cathode stripping machines ?Anode preparation machines ?Improved lead anode design ?Recycling of lead anodes and refurbishment of cathodes. The demand for base metals, and in particular copper, has led to more research into improving efficiencies in electrowinning and refinery plants around the world. One of the areas previously taken as a matter of course was the production of lead anodes and stainless steel cathodes. In South America alone there are over 600 000 cathodes and anodes in circulation?a very significant figure.

The utilization of software is now inherent to virtually every activity along the mining value chain. However, apart from the software survey done by Gibbs in the 1990s and work on the extent of diffusion of information and communication technology (ICT) in the South African platinum sector by Mugodi and Fleming in 2003, the nature and extent of software utilization in the South African mining industry has never been evaluated. The Mine Planning, Optimisation and Valuation (MPOV) Research Group in the School of Mining Engineering, University of Witwatersrand, therefore initiated a project to collate and analyse the current utilization of software in the South African mining industry. This was done through the development of a web-based database of the relevant software. Snowball sampling was used to collect the data because the South African mining industry is diverse and software utilization is fragmented across and within the sectors of the industry. The data was then organized into distinct categories so that the information from a variety of sources could be evaluated on the same basis. A beta version of the database can be accessed online through a user-friendly front-end platform at http://db.mining.wits.ac.za. The database is expected to help at least 13 educational institutions with decisions on facilities and training that are vital to the education of mining and mining-related professionals. Exploration, mining, and consulting companies will also benefit from information in the database relating to availability and useful combinations of software solutions. The database is also strategic to software providers by providing a better understanding of their respective relative market share along the mining value chain. An analysis of the data collated in this research shows that about 77% of the software users are mining companies, 17% are consulting companies, 3% are mineral exploration companies, and the rest are software providers and educational institutions. The software used in the South African mining industry is largely provided by Gemcom Software International, MineRP Solutions, and MRM Mining Services. CAE Mining, who in 2010 acquired the Datamine Group providing Datamine software, is also widely acknowledged as a major software supplier in South Africa, but data from them had not been obtained at the time of producing the beta version of the database due to proprietary constraints. The work reported in this paper is part of an MSc research study in the School of Mining Engineering at the University of the Witwatersrand. Two backfill systems have been developed on West Driefontein, namely the centrifuge dewatered tailings system and the cyclone-classified tailings system. Modifications to the two systems since the publication of the original paper (Close and Klokow, 1985) are discussed in addition to the results obtained. Considerable experience has been gained from the operation of the centrifuge dewatering units as well as the placement of dewatered tailings in a difficult mine environment. The centrifuge dewatered tailings method has proved successful in the extraction of a highly stressed block of ground at No. 5A Sub-vertical Shaft. The utilization of backfill support in this area made it possible to dispose of a high-grade barrier pillar. This pillar was considered necessary prior to the introduction of backfill support. The recovery of the gold from this pillar made the use of dewatered tailings backfill cost- effective, despite high labour and maintenance costs. Current experience with the bagfilling method of placing cyclone- classified tailings indicates that it is viable and requires considerably less capital investment. Although expensive at present, it is envisaged that costs will decrease once cheaper bags and other forms of stope support are used. The placement of backfill in small-diameter sausage-type bags requires no change in mining cycle and allows the backfill to be placed close to the stope face. Both backfill systems are being expanded but preference is to be given to the cyclone-classified tailings system.
