Hydro generators installed in Itaipu Binacional power plant with 824/737 MVA rated output power (50/60 Hz) belong to the largest ones in the world. Among many unique features the generators are equipped with the largest hydrodynamic thrust bearings ever built (external diameter 5200 mm, axial load equals approximately 3600 t). This paper is an attempt to propose a new thrust bearing design with the use of the state-of-the-art technologies and simulation techniques that demonstrate a reduction of friction power losses generated by the thrust bearing. This paper is divided into two parts. Within the first one the original thrust bearing design which was implemented in the generators is described. Related calculation results based on a thermo-elasto-hydrodynamic (TEHD) calculation software used by Alstom will be presented. A comparison between measurement results gathered in the 1980’s is given. In the second part a potential solution of a more beneficial bearing design is described. The proposed thrust bearing design modification is an implementation of Alstom’s PolypadTM coating. This modern polymer (PEEK) coating material has already been used by Alstom in projects around the world for many years. This coating allows pushing the operating parameters limits toward higher temperatures and lower oil film thicknesses far beyond the limits known for the conventional bearing materials.

Today we are talking about Industry 4.0, as the latest revolution of industrial processes and progress, considering that the steam engine (Industry 1.0), railways and cars, mass production in the 1920th (2.0), Industrial Automation (3.0), and finally integrated manufacturing, integrated communication, and internet (4.0) can be seen as the state-of-the-art situation in industry, nowadays. Similar to the Industry progress, we can approach the rolling process of material, which started about 150 years ago in a very basic way. Steam engine- and belt driven-mills were very operators’ intensive, brutal and risky to operate. Mechanical improvements brought throughput, safety and quantity, as also quality of the products. The rolling of steel, in particular of rails, beams, rebar, strip (focus in this paper) and plate has enabled the large scale transport and travel, the building of bridges and buildings, the manufacturing of ships and cars. From single stands to continuous rolling trains the production and quality of mills increased significantly. From ingots and blooms to slabs, we have to admit a big jump in which has changed the face of the world significantly. Thin Slab Rolling has revolutionized the output and the throughput of rolling mills (Generation 3.0 to 5.0). Finally, Endless Rolling, has boosted the quality and quantity of rolling mill processes and permitted nowadays to enter in market niches which were not thinkable a decade ago. Mastering the automation and applying reliable systems (mechanical and electronically) of drives, actuators and sensors, as also communication and information interchange to all levels of automation are the success factors of such complex mills, we call herein after “Rolling Mills of Generation 6.0”.

O aço inoxidável duplex combina as propriedades mecânicas da ferrita e a resistência à corrosão da austenita, sendo muito utilizado em aplicações industriais que requerem um bom desempenho. Quando submetido a deformações intensas, a austenita transforma-se parcialmente em martensita, aumentando a resistência do aço. Quando o aço é recozido, essa transformação é revertida e a martensita se transforma em austenita, ocasionando um refino de grão do material. Fases secundárias formadas durante o recozimento podem prejudicar suas propriedades mecânicas e corrosivas. Nesse sentido, o objetivo desse trabalho foi avaliar o efeito da temperatura de recozimento na resistência à corrosão do aço inoxidável duplex UNS S32304 laminado a frio. O aço foi submetido à laminação a frio, com deformação de 60%, e posteriormente recozido nas temperaturas de 600°C, 700°C, 800°C e 900°C por um tempo de 0,5 h. A resistência à corrosão foi estudada através da técnica de polarização potenciodinâmica. A laminação a frio promoveu a formação de martensita induzida por deformação (SIM) e a reversão parcial começou a ser observada após recozimento a 600ºC. A ocorrência de SIM promoveu significativa diminuição do potencial de pite e o aumento da temperatura de recozimento aumentou a resistência à corrosão localizada.

O presente trabalho estudou a influência de alguns tratamentos térmicos sobre a microestrutura e as propriedades mecânicas de um aço microligado visando à adequação de parâmetros que o classifiquem como um ao do tipo API X65 paraaplicação na prospecção e condução de óleo e gás. Diferentes ciclos de tratamentos térmicos envolvendo normalização, têmpera e revenimento foram aplicados a amostras deste aço. Estas foram submetidas a ensaios de tração, dureza Vickers e impacto Charpy, além de terem sido microestruturalmente caracterizadas com o auxílio de microscopia ótica e eletrônica de varredura. Observou-se que as microestruturas e propriedades mecânicas foram fortemente influenciadas pelos tratamentos estudados. Entretanto, apenas a amostra temperada e revenida atendeu integralmente aosrequisitos para o grau API X65no que diz respeito às propriedades mecânicas.Estaamostratambémapresentou maior a tenacidade ao impacto, o que está associado ao alívio de tensões e à decomposição da martensitae da bainita em carbonetos de ferro e ferrita. A amostra normalizada apresentou microestrutura constituída por perlita e ferrita, possuindo assim os menores limites de resistência mecânica e a maior ductilidade. Já nas espécies normalizada-temperada, assim como na simplesmente temperada, observou-semartensita e bainitacomo principais constituintes, supondo-se a presença de uma pequena fração de constituinte MA.

O estudo de ligas livres de Pb envolvendo o emprego de junções metálicas sob altas temperaturas tem recebido atenção especial, sendo desenvolvidas novas ligas com qualidade e desempenho adequados. Ligas Bi-Ag consistem em alternativas promissoras para a substituição das ligas de solda contendo Pb para tais aplicações, por isso devem ser melhor caracterizadas sob o aspecto de estruturas brutas de fusão. Assim, o presente trabalho objetiva investigar a liga hipoeutética Bi-1,5%Ag (%em peso) solidificada unidirecionalmente sob regime transitório de fluxo de calor. Será analisada a influência dos parâmetros térmicos de solidificação como velocidade de solidificação (VL), taxa de resfriamento (?) gradiente de temperatura (G) na microestrutura e na evolução de dureza da liga citada. Para determinação do perfil de dureza, foram realizados ensaios de dureza Vickers. Para obtenção e caracterização das microestruturas presentes no fundido Bi-1,5%Ag, fez-se o uso da microscopia ótica e da fluorescência de raios-x. Uma estrutura de dendritas facetadas de Bi circundadas pelo eutético Bi-Ag prevaleceu ao longo do lingote Bi-1,5%Ag. Verificou-se um aumento gradativo dos espaçamentos dendríticos primário (?1) e secundário (?2) à medida que a distância da base refrigerada foi aumentada. Em geral, os valores de dureza diminuíram para maiores valores de ?1 e ?2.

Devido às novas tendências de design de carrocerias de automóveis, as peças pertencentes a estas carrocerias apresentam características de fabricações cada vez mais críticas, principalmente relacionadas ao processo de estampagem. Uma forma de atuar neste processo para evitar perdas de produtividade, principalmente com o rompimento do material, é atuar na lubricidade entre o material e o ferramental do equipamento. A aplicação do óleo lubrificante na bobina de aço é uma forma de atuar na lubricidade, mas devido à criticidade de estampagem que determinadas peças apresentam, somente o óleo lubrificante não é suficiente para este fim. Visando atender essa necessidade, a CSN e seus fornecedores desenvolveram um sistema de lubrificante para seus aços, conhecida como tecnologia de pré-fosfato. Este trabalho tem como objetivo apresentar as vantagens fornecidas pelo aço pré-fosfatizado no que se refere a estampagem crítica de peças automotivas, bem como avaliar o seu impacto no processo de pintura automotiva. Como resultado verificou-se que a camada de pré-fosfato impactou na redução do coeficiente de atrito do aço zincado de forma suficiente para confecção de peças críticas de carrocerias de automóveis. Verificou-se também que o filme de pré-fosfato é totalmente removido na etapa de desengraxe do processo pintura automotivo, não prejudicando as etapas subseqüentes do processo: fosfatização e pintura.

Este trabalho analisa a tenacidade e dureza do metal de solda e ZAC da solda circunferencial de tubos X65, X70 e X80 para serviço ácido. Os tubos de elevada resistência, fabricados para serviço ácido, apresentam grande desafio para a soldagem. Os consumíveis e processos devem ser capazes de produzir uma junta soldada de alta resistência, baixa dureza e elevada tenacidade. O objetivo deste estudo foi identificar problemas de amolecimento ou fragilização da ZAC e verificar se a elevada resistência não prejudica a tenacidade e dureza do metal de solda. A metodologia incluiu a soldagem circunferencial e ensaios de dureza e CTOD. Os resultados mostraram que o metal de solda e a ZAC do X65 e X70, são adequadas para o emprego em dutos terrestres. Observou-se um amolecimento na ZAC do X70 e X80 que, de acordo com a literatura, não é crítico para projetos baseados em tensão. Para o X80, o CTOD da ZAC ficou abaixo do valor mínimo desejado, indicando que pode ter ocorrido a formação de zonas frágeis localizadas e resultando na necessidade de estudos complementares para ajustar os parâmetros de soldagem. Os resultados deste estudo servem como base para uma futura aplicação destes materiais em campo.

During the make-up and break-out of the connections, threaded joints are exposed to intense mechanical and tribological solicitations. The connection performance is influenced by its geometry, material properties, surface treatments and thread compound. The aim of this work is to evaluate and characterize the tribological behavior of different thread compounds applied on manganese phosphated carbon steel under low speed and high pressure sliding contact. Four thread compounds were evaluated: one containing lead, zinc and graphite; other lead-free, containing copper and finally, the last two lead-free and containing non-metallic solids. The tribological behavior was analyzed by a block-on-ring tribotest. During the test, load varied linearly between 250 N and 7000 N; loading and unloading lasted 14 sec and were performed in opposite directions of rotation to simulate the make-up and break-out operations. Friction force and load as a function of time were registered. Upon completion of the test, wear surfaces were analyzed by SEM, optical microscopy and energy dispersive spectroscopy. The obtained results show that the lead and zinc containing thread compound displayed the best behavior, showing a wear reduction of approximately 20%. These results are in line with previously known oilfield experience. Average COF values around 0.15 were measured and no significant differences between dopes were observed; indicating that the wear behavior was influenced by the additive package.

No processo de lingotamento contínuo a secagem e o pré-aquecimento do refratário do distribuidor são de fundamental importância. Estes são realizados visando: reduzir a perda de calor do aço líquido, reduzir as bolhas nas primeiras placas, evitar respingos de aço (reações) ocasionados pela umidade e prevenir a degradação refratário por choque térmico. Para aços planos, os sistemas para promover a secagem e pré-aquecimento podem ser do tipo a "quente" (mais usual) ou a "frio". É denominado "partida a quente" quando se realiza a secagem e o pré-aquecimento; e de “partida a frio”, quando apenas a secagem é realizada. Têm-se como características distintas entre os processos: - A Quente: maior consumo de gás; forte degradação do refratário; temperatura de trabalho do distribuidor mais elevada, deteriorando as condições do ambiente; - A Frio: menor consumo de gás; redução da degradação do refratário; no entanto, exige um controle rigoroso da curva de secagem, o que implica maior investimento inicial no equipamento de secagem. Em 2002, após uma análise de viabilidades a ArcelorMittal Tubarão implementou o sistema de frio. Este artigo mostra a evolução deste sistema após a sua implementação, analisando a correlação com defeitos, a implementação de melhorias e os ganhos obtidos.

In stamping process, sliding between metal sheet and forming tool leads to wear of tool surface. Maintenance of stamping tools involves polishing the tool edge, or, in case of severe damage, replacement of the tool. Hard coatings have been applied on the stamping tool surfaces in order to reduce the maintenance cost causing a great economic impact in metal work industry. In this work, CrAlSiN coatings were applied by PVD onto SRV2W tool steel. The coating toughness was avaliated by the critical load in scratch tests. The following coating parameters were analyzed: 1- substrate surface finishing process; 2- coating architecture (multilayer or gradient); 3- chemical composition of the coating. AlSi concentration varied from the substrate/coating interface to the surface. Coatings were 3 µm thick. Scratch tests were carried out using a Vickers indenter. The applied normal load was varied from 0 to 13 N for a scratch length of 5 mm. In order to study the effect in the toughness, the substrate roughness was controlled by the finishing process before PVD coating. Samples subjected to polishing presented highest critical loads. Gradient coatings presented higher critical loads than those with a multilayer architecture. Coatings with higher concentration of AlSi near the surface supported higher loads before failure.

The market trend of advanced high strength steel (AHSS) with demand for higher strength products is increasing continuously. The inline cooling technologies have established as the most powerful metallurgical tool to achieve these demands. However, the cooling capabilities of existing hot strip mills, plate and Steckel mills are often not adequate to generate high cooling rates and the cooling accuracy required for the production of AHSS. Hence there have been many developments for an intensive, highly flexible accurate homogeneous cooling technology. Considering the wide variety of strip and plate geometry, Primetals Technologies have developed Power Cooling Technology for strip and introduced MULPIC®4 Technology for the plate production. In this paper we shall discuss these enhanced technologies that provide the inline cooling requirement with examples from the recently commissioned machines.

This paper will provide an overall technology update on Tenova’s modular i BOF® technology package for improved endpoint detection (Carbon and Temperature), slop detection and auto-tapping control, with a primary focus will be on Tenova's Slop Detection System (SDS). Accurate Slopping prediction is a critical tool in the operation of a BOF. It provides the steelmaker with an additional protective system to increase yield & productivity while reducing operating costs. Tenova Goodfellow's i BOF® slop-detection technology uses lance vibration analysis with real-time alerts to give steel makers advance warning of the onset of a slop and a measurement of the slop severity. The system is designed to provide direct feedback control of lance position and oxygen flow rate, for rapid mitigation of potential slopping events. This paper will provide a summary on how the i BOF® technology package has been implemented, including trials and general results.

In February 2016, the upgraded Blast Furnace 1 of JSW Steel Limited (JSW) at its Vijayanagar Steel Plant was blown in after a 6 months shutdown in which the whole furnace was rebuilt on the existing foundation and within the existing tower structure. Despite several plant constraints it was possible to increase the furnace inner volume by 85% - reaching 2307 m3 from existing 1250m3. The upgradation project covered the stockhouse and its dedusting system, top charging system, furnace profile, furnace cooling system, casthouse and its dedusting system, slag granulation plant, pulverized coal injection plant, hot blast system and gas cleaning plant – with major interventions in order to cope up with the changed operating conditions. The total scope of the project was split by JSW into several packages, all based on design data provided by Paul Wurth. JSW was responsible for coordinating the local subcontractors along with Paul Wurth which has been appointed as main technology supplier in charge of complete basic and selected detail engineering in the key areas and of the supply of core equipment such as the Bell-less Top®, copper staves, GCP key items and TMT casthouse machines. The main design concept and the key points of the project such as optimization of project ROI, advanced erection concepts as well as a summary of the operating results are presented confirming JSW “BF1” upgradation as one latest examples of the current state of the art in the revamping projects.

The optimization and improvement of a modern integral iron and steel works gets more and more difficult as each individual plant is already operated at its best efficiency and at the lowest operational expenditures. However very often the individual plants are considered as stand-alone units and there are losses and inconsistencies on interfaces and take over points, which could be avoided and by that improving the overall performance of the iron and steel works as a holistic unit. Low-temperature nitriding of stainless steels is applied to obtain wear resistant surfaces without losing its corrosion resistance. The treatment consists in introducing nitrogen into the steel surface avoiding chromium nitride precipitation. The corrosion resistance of martensitic stainless steels is expected to be improved if the treatment parameters are correctly selected. It can be related to ?Fe2-3N and a'N phase formation on the treated surface. In the present work the influence of the pretreatment and treatment temperature on corrosion resistance of plasma nitrided AISI 420 steel samples is studied. Annealed, as-quenched and 400ºC-tempered samples were nitrided at 300, 350, 400, 450 and 500°C, for 6 h at 600 V. The pressure was 3 Torr and the gas mixture was composed of 70%N2, 20%H2 and 10%Ar, at a gas flow rate of 3.34×106 Nm3s-1. Plasma was generated using a square-wave pulsed DC power supply and the sample temperature was controlled by the duty cycle. The modified layers were characterized by optical microscopy, X-ray diffraction and microhardness measurement. The corrosion resistance was studied by electrochemical characterization, by means of Open circuit potential and Anodic polarization curves. The maximum surface hardness was achieved at 400°C. This temperature seems to be near the limit temperature for low-temperature treatment aiming to improve or at least to keep unaltered the corrosion resistance in relation to that verified for non-treated steel samples. Results confirm that the pretreatment and treatment temperature significantly affects the corrosion resistance of the treated surface.

The “Special Strip Processing Equipment” is designed to be integrated easily and within small downtime phases in existing lines. All single machines can be delivered in short time “ready-to-perform” with a tested and proved automation system. Thus, the competitiveness of existing lines can be increased immediately with less effort. To find out which machines can be reasonably implemented SMS group offers an “Efficiency Check”. A special proceeding is used by experts to find out quickly which machines will have the largest effect on the efficiency of the line while demanding at the same time the smallest expense.

High strength-light weight materials are very attractive for the transportation sector, particularly to the aerospace industry. High strength-age hardenable aluminium alloys are widely used in airframes due to their unique combination of strength, density, toughness, corrosion resistance, cost and easy processing. However, the hardening capacity of such alloys is somehow saturated due to thermodynamic issues related to the conventional processing. The production of aluminum-matrix composites is a promising strategy to overcome this limitation, resulting in strength levels that cannot be reached by actual commercial aluminum alloys. In the present work, multiwall carbon nanotubes were used to reinforce the AA6061 aluminium alloy. 1 and 2% weight percent of MWCNT were mixed to the alloy powder by high-energy ball-milling process. The blended powder was consolidated by hot extrusion. The obtained composite bars were submitted to heat treatment for the T6 condition in order to combine both CNT dispersion and precipitation hardening effects. Optical and scanning electron microscopy, as well as hardeness testing, was used to characterize the bars. Typical wrought microstructure, free of defects, was observed on the extruded bars. Hardness of the composites was observed to increase by 20, 28 and 68% for 1% MWCNT 6 h milling, 2% MWCNT 6 h milling and 2% MWCNT 10 h milling, respectively, in the as-extruded condition. The better performance for the composites blended at higher milling time was attributed to a better nanotubes dispersion. Subsequent heat treatment to the T6 condition did not result in additional hardening.
