At the regrind or secondary grinding stages of base metal ores, the concern about energy efficiency is usually extremely important. In general, the specific energy consumption at this stage is higher than during the primary grinding stages. In addition, a tendency of finer grinding has been observed in the new projects of metallic minerals, due to the finer mineral liberation, which leads to increasing capital and operational costs. At Vale?s new copper projects in Brazil, regrind sizes with a P80 of approximately 40 to 20 µm have been necessary. Conventional ball mills, adequate for primary grinding, usually bring about low energy efficiency with products bellow 50 µm. Vale is using the vertical mill on its copper projects ? Sossego and Salobo, in order to optimize the regrind of rougher concentrates and reduce energy consumption. This paper presents the results of industrial surveys carried out on the Vertical mill circuits of Sossego plant during its initial years of operation, and compares these results with the design criteria and laboratory regrind tests used for the mill scale up. Calaverite is a gold telluride found in the Kalgoorlie region, Fiji, Cripple Creek Colorado and numerous other locations. It is known that a high pH is necessary for calaverite cyanidation, with the leach rate increasing substantially above pH 12 due to the hydroxide ion concentration. In most circumstances lime is used to achieve high pH, however lime saturates at approximately pH 12, limiting the maximum pH obtainable in a critical region for calaverite leaching. Plant observations, laboratory experiments and thermodynamic modelling show that the maxi-mum hydroxide ion concentration that can be achieved with lime (CaO) is strongly dependent on common ions. The presence of calcium, as commonly found in saline waters, substantially diminishes the maximum pH that can be obtained with lime. Conversely the presence of sulfate ions, as generated through oxidation of sulfides, substantially increases the maximum pH that can be achieved with lime. Sulfide oxidation during cyanide leaching of complex ores may generate acid and sulfate ions, making overdosing with lime at the front of the circuit, or staged addition down the leach train, important to maintaining the maximum hydroxide concentration.

The cohesive zone, where the ore fed into the blast furnace softens and melts, is critical to the blast furnace performance and stability due to its influence on the gas and solid flow. This paper de-scribes a project for the development of a process model to predict the cohesive zone properties and the results of its first step; the solid flow model. The process model is expected to describe a realistic solid burden flow and the formation of the cohesive zone, its shape, location, structure, permeability, and in particular the mineralogical changes within the cohesive zone. This will be achieved using various simulation and computing tools: a combination of the Discrete Element Method (DEM) and Computational Fluid Dynamics (CFD), the DEM?CFD hybrid approach, together with models for the thermodynamics and reaction kinetics. The key benefits of the hybrid approach lie in the coupling of the continuous phase and the discrete particles, and the possibility of introducing thermodynamics and reaction kinetics into the system in a more realistic manner. Two DEM simulations are presented for a small scale blast furnace to investigate the influence of non-spherical particles on the solid flow. This influence can be observed from a more even solid flow pattern and a reduced deadman size. The results indicate the requirement to include non- spherical particles in a blast furnace simulation to achieve a realistic solid flow.

Bayer red mud is a highly alkaline residue produced by the alumina industry through the Bayer process. Its disposal is a worldwide problem. The high alkali content and poor pozzolanic activity is aconstraint for its utilization on construction materials. In this study, the red mud was activated through an alkali-thermal method to improve its activity so that it can be utilized in geopolymerization. The red mud was mixed with different amounts of sodium hydroxide, and calcined under 800 °C to produce geopolymer precursors, and then mixed with water directly to prepare one-part geopolymer. X-ray diffraction was conducted to study the phase transformation of red mud and the mechanism of its geopolymerization. Nitrogen Isothermal Adsorption tests were conducted to analyze the pore structure of the geopolymer binders. The results show that calcinations with alkali would promote the Al in red mud transforming into glassy SiO2 to form the N-A-S phase which is soluble in water. When the red mud was calcined at 800 °C with a Na2O addition more than 10%, the dissolving of Si and Al from red mud was greatly improved. The thermal-alkali activated red mud with 10% Na2O obtaining a compressive strength of 9.77 MPa after it reacted with water and cured for 7 days at 20 °C and 95% RH. But the strength decreased as the curing time extended to 28 days. The reason is suggested to be that the polymerization of Al-O and Si-O is unstable due to the low Si/Al ratio of red mud. The alkali in the structure dissolves again into the pore water and corrupts the pore structure. Therefore, the thermal-alkali red mud should be combined with other reactive aluminosilicate materials such as granulated blast furnace slag to absorb the alkali released by the thermal-alkali red mud at the latter curing days.

"A pilot test campaign was undertaken to evaluate dense medium cyclone separation efficiencies on samples of iron ore fines (-1mm +300µm). Evaluations were done using both gas and water atomised FeSi types across a range of operating conditions in the presence of slimes build-up. A Mineral Liberation Analyser (MLA) was used to measure size, density, shape and liberation data of DMS feed and products. The results of the test work were used to obtain parameters for modelling of the partition size/density response. The findings indicated that accurate density characterisation of the feed ore is essential in understanding product quality and recovery, particularly due to the effect of porosity and micro-inclusions. A significant off-set between cyclone underflow density and separation cut-point (D50) was found indicating that relatively low feed media densities (about 3.4g/cm3) are required to achieve high density cutpoints of over 4.0g/cm3. In agreement with CFD modelling, the separation quality is dominated by viscous effects, hence FeSi type and slimes content will need to be carefully controlled to ensure efficient separation.INTRODUCTION In the South African context, future resources of hematite are expected to be both of lower head grade and will contain a higher content of banded iron formation (BIF) (1). These ores may require finer crushing in order to liberate the high-grade fractions and will thus increase the amount of -1mm material to be processed. In order to efficiently upgrade these materials, it becomes necessary to re-examine both traditional and novel processes to treat material finer than 1mm in size. These include spiral and up-current classifiers, wet high intensity magnetic separation processes, Reflux classification and potentially includes dense medium separation (DMS). This study presents a technical evaluation of fines DMS using a mineralogically-based particle tracking analysis method (PTA) to calculate efficiencies of separation."

In 1951, Tata Steel became the pioneer in Asia by setting up its first ever washery in West Bokaro Colliery. The first beneficiation plant used to produce clean coal of 19% ash with chance cone. Feed size of chance washers were -75 mm to +6 mm. The fine coal (-6 mm) were used directly. With change in technology,in 1986,chance cones were replaced by DM cyclones and coal was washed in two circuits. In the coarse circuit -13 mm to +0.5 mm coal was washed in two stages while the fine coal of -0.5 mm was treated in froth floatation cell. With further improvement in the process the higher ash raw coal was feed to produce clean coal of 13% ash. In 1998, DSM cyclones were replaced by scrolled Evolute design cyclone which has Ep of 0.020 to 0.025 ranges resulting in increase efficiency of separation. With the increase in demand of clean coal, lower seam proportion has increased in raw coal production. The washability studies of individual seams indicated large difference in the seam characteristics in terms of washability and specific gravity cut points of the individual seams. So washing all seams together had resulted in frequent change in the character of coal and warrants frequent changes in the operating parameters of the plant in which the separating efficiency comes down and ultimately resulted in yield loss initially. With increase in knowledge and experience in coal washing the solution to this problem was achieved by adopting, seam-wise washing which is enabling process engineers by keeping set point for longer periods there by to enhance the separation efficiency. A new multi-stage counter-current circulation leaching process for extracting vanadium from stone coal was proposed, and the main factors on multi-stage counter-current circulation acid leaching process were investigated. The results show that the vanadium recovery could reach 86% under the conditions of sulfuric acid concentration of 4 M, liquid to solid ratio of 2 mL/g, temperature of 95 °C, reaction time of 60 min, mean particle size of 125 µm and circulation acid leaching stage of three. The losses of vanadium in acid leaching solution appeared during the four-stage acid leaching process. The strong adsorption performance of new formed KAl(SO4)2(H2O)12 crystal was main reason.

Batch biosorption experiments were carried out for the bio-remediation of Cr (VI) ions from aqueous solutions using Serratia marcescens, a Gram negative, heterotroph and Gram positive bacterial isolates from a chromite mine. The influence of various experimental parameters such as contact time, pH, concentration of Cr (VI) ions and amount of biomass was evaluated with respect to the uptake of Cr (VI). The bio-sorption of Cr (VI) was found to be quite rapid and the percentage biosortion was found to increase with increase in the equilibrium chromium concentration. The free energy of biosorption of Cr (VI) was estimated to be in the range of -23 to -25 kJ/mol for the chosen bacteria. The uptake of chromium by the bacteria was confirmed by EDX and FTIR spectroscopy. As a follow up of this study, bacterial strains resistant to hexavalent chromium were isolated from a chromite mine in Karnataka, India and identified as Arthrobacter sp., Micrococcus sp. and Exiguobacterium sp. using 16s rRNA sequencing. The efficacy of the bacterial isolates for Cr (VI) uptake was assessed and over 90% bioremoval could be achieved for Serratia marcescens and Micrococcus sp. isolate. The specific surface area (Blain value) of iron ore concentrate entering the pelletizing plant is one of the characteristics most effective on the overall performance of the plant such as producing harder pellets, decreasing additives consumption, and decreasing energy consumption. Therefore, preparing the feed entering pelletizing plant is required. The iron concentrate entering Ardakan pelletizing plant located in Yazd province, Iran bears relatively low Blain value (approx. 1600 cm2/g) which necessitates one stage of regrinding so as to increase the Blain value to more than 1800 cm2/g. Studies were conducted and results showed that HPGR is the best regrinding equipment for increasing specific surface area. Conducting pilot plant tests on the concentrate sample revealed that specific throughput is 181 to 263 ts/hm3 and specific energy consumption is 1.6kWh to 2.2 kWh. Pilot tests also showed that one stage of grinding results in 407 cm2/g to 553 cm2/g increase in specific surface area. Based on these results, diameter of rolls, length of rolls, power consumption and grinding force were calculated to be 1.3 m, 0.9 m, 1276 kW and 13800 kN, respectively. Therefore, an HPGR with a roll diameter of 1.52 m, roll width of 1.1 m, power of 1660 kWh and a capacity of 500 t/h has been selected and implemented in Ardakan pelletizing plant. Industrial performance of HPGR and its effects on the plant study results show that limestone and bentonite consumption has reduced about 60% and 30%, respectively. Total Fe of the final pellet has increased from 65.5-65.7% to 66.2%. Cold compressive strength (CCS) and porosity of final pellets are approximately 292 kg/pl and 20.4, which are in the acceptable range.

Low-grade ore bodies, increase in rock competency, finely disseminated valuable minerals in the ore bodies, ore variability and water scarcity are among the technical challenges faced by the mining industry. These challenges have increased the business risk, capital investment and operating cost of the mining projects. Since the last 20 years, many large-scale concentrators have been built to cope with the above-mentioned challenges. Comminution, especially the fine grinding is an energy-intensive process. For example, the ball mill has a limitation in the fine grinding regime where the energy consumption increases exponentially when the product size is below 45 µm. The industry has been seeking for solutions that have a minimum risk and total cost of ownership. The stirred milling technology such as the TowerMill is well accepted by the industry as it has demonstrated the attributes required for fine grinding. TowerMill is a matured technology that has been adopted since the 80s for regrinding duty. Recently, this technology was installed in secondary and tertiary grinding duty to prepare a finer feed to rougher flotation. Four units of TowerMills were installed in a magnetite concentrator in Western Australia in tertiary grinding duty. Recently, Nippon Eirich has conducted process performance evaluation on the TowerMill circuit. The outcome of the exercise had indicated that the circuit is consuming 3.4 kWh/t to reduce from 55 µm to 35 µm with a narrow product size distribution. The effect of operating variables such as the specific energy, grinding media size, mill content % solids and mill feed configuration on the grinding efficiency were evaluated at the plant scale. Furthermore, the scale-up methodology was validated. The scope of this paper includes the performances of TowerMill and the validation of scale-up methodology.

Biosorption of heavy metals can be an effective process for the removal of heavy metal ions from aqueous solutions. In this study, the adsorption properties of nonliving (boiling in NaOH) biomass of phanerochaete chrysosporium. For Pb (II) and Zn (II) were investigated by using batch adsorption techniques. The effects of initial metal ion concentration, initial pH, biosorbent concentration, stirring speed, effect of temperature and contact time on biosorption efficiency were studied. Experimental results indicated that the uptake capacity and adsorption yield of one metal ion were reduced by the presence of the other metal ion. In the experiments the optimum pH value was found out 6.0. The experimental adsorption data were fitted to the Langmuir and Frundlich adsorption models. The highest metals uptake was calculated for Zn (II) and Pb (II) were 57 and 87 respectively. desorption of heavy metal ions was performed by 50 mM HNO3 solution. The results indicated that the biomass of p.chrysosporium is a suitable biosorbent for removing heavy metals ion from aqueous solution.

The physico-chemical characteristics of raw materials used for the production of iron ore pellets have a strong influence on the productivity of pelletization operations and on the quality of pellets. Since iron ores from different sources are used for making iron ore pellets and since the quality of the ores varies with time, there is a need to optimize and control pellet plant operations on a regular basis to achieve optimum productivity while maintaining pellet quality within the desirable specifications. In order to achieve this objective, a model-based on-line optimization system was implemented on two industrial scale induration furnaces. The optimization system consists of a rigorous mathematical model of the induration process, a model for the permeability of the bed of pellets, a statistical model for the quality of iron ore pellets and an optimization module based on sequential quadratic programming. The rigorous model is tested on-line using the wind-box temperature available real-time. The process was optimized to enhance induration furnace productivity for the given constraints on pellet quality parameters such as the cold compressive strength (CCS) and Tumble Index (TI), and other equipment design parameters. Process variables such as induration machine speed, cold air flow rate and hood temperature profile were used as the optimization variables. The on-line optimization system was successfully implemented in two industrial induration furnaces and lead to enhanced productivity. Details of the on-line optimization system and results of process optimization will be presented.

In the scope of this investigation comparison between impact breakage and compression breakage were carried out for the separation efficiency of minerals using a chromite ore sample. The ore sample was broken below 1 mm employing a laboratory type roll crusher and an impact crusher. Concentration tests were conducted on -1+0.5 mm, -0.5+0.2 mm and -0.2 mm size fractions using a Wilfley type shaking table. Test results showed a remarkable difference between two types of breakage. Both concentrate grade and recovery was in the favour of impact crushing. Furthermore, the shape of the broken particles also showed differences such that in the case of impact breakage they were more spherical compared to compressive crushing. The results of the shaking table con-centration tests showed that a concentrate assaying 48.4% Cr2O3 were obtained with 78.5% recovery in the case of impact breakage. On the other hand the concentrate grade and recovery values were 48.8% Cr2O3and 52.4% respectively in the case of compression crushing. The losses in the tailings were also in favour of impact breakage proving that differential breakage occurred between chromite and gangue minerals.

Reverse-flotation technology is often applied in iron ore dressing plant, in order to enhance the quality of iron concentrate from magnetic separation. However, this technology has disadvantages in operating cost, energy consumption, and environmental protection. Developing innovative equipment to process magnetite ore more-effectively is a way to get rid of these disadvantages of reverse flotation and improve the quality of iron concentrate. This paper describes the development of Complex Flashing-Field Magnetic Cleaner, a new kind of equipment based on the principle of combination of separation in magnetic field and separation in gravity field. This innovative equipment possesses a tailor-made magnetic system and has the characteristics of a magnetic field, which can strengthen the formation of magnetic agglomerations and the dispersion of gangue minerals, improving the quality of separation. The automatic control system developed specifically for this equipment can further increase the accuracy of separation and stabilize the process. Test results showed that this equipment is reliable in operation, economically beneficial, and has large potential of application.

Jig is a kind of conventional and old gravity concentration equipment, which is mainly used in the preconcentration of medium particle fractions of low-grade nonferrous metal ore. In the past ten years, studies on jigs have made a great progress on separation of coarse and fine particle fractions. At the same time, pneumatic jigs have been widely used in processing of nonferrous metal ore. In this paper, pilot test study and commercial operation for several kinds of jigs used in Dachang con-centrator has been introduced. Dachang mining area of GuangXi province is rich in mineral resources, where many minerals exhibit various complex properties. Many elements such as Sn, Pb, Sb, Zn, S, As, Cu, In, Ag, Gd, Ag, Ga, etc, were found in the run-of-mine ore (ROM). At present, Dachang concentrator produces tin concentrate, lead-antimony concentrate and zinc concentrate. Other valuable elements get enriched and recovered in above concentrates. Dachang Mine with a mining operation history more than sixty years will end its mission on the rich ore resource exploitation. At present, low grade ores are porcessed in the concentrator, and the concentrator begins to run at a loss upon processing the low-grade and refractory ore. Heavy medium cyclones were used in the concentrator for processing 20-4mm fraction, Gongge jigs for 4-2mm fraction, and cone concentrator combined with spiral concentrator to discard the tailings of -2mm fractions. In order to minimize overgrinding, table flotation was used to recover some liberated cassiterites in a complex processing technology. Therefore, the concentrator is difficult to manage. Many years studies have shown that heavy medium cyclones and spiral concentra-tors can be replaced by sawtooth shaped wave jigs to discard 50% tailings to improve the grade of feed. And the feed was divided into rich one and poor one to minimize overgrinding of valuable cassiterites with different grinding mills. In this case, the recovery of the valuable minerals can get improved and the flowsheet was simplified. Moreover, the concentrator begins to make profit with reduction of cost. At the same time, pollution in the concentrator gets reduced and the working condition gets improved too. Sawtooth shaped wave jig was used in Changpo concentrator for replacement of cone separators and spiral concentrators to discard the tailings of -4mm fraction, and the yield of discarded tailings got improved from 30% to 50%. Grades of tin, lead and zinc in the tailings are lowered from 0.15%, 0.12%, 0.7% to 0.06%, 0.05%, 0.4% respectively, with a loss reduction of tin, lead and zinc from11%, 9%, 10% to 7.5%, 6%, 5% respectively, corresponding to the increasement of recovery of tin, lead, zinc from 52%, 50%, 55% to 56%, 56%, 62% respectively. Cost of the concentrator for processing one-ton ROM was therefore dropped from RMB155.28 to RMB119.74. Changpo concentrator lost RMB2.5 million in 2003, but it made a profit of RMB0.92 million in 2006 after the innovations. Batac jig was used in Tongkeng concentrator to discard the coarse tailings at 20-4mm, with a discarded yield of 35%, and the grades of valuable minerals got improved with a recovery above 95% for tin, lead-antimony and zinc.

So pay attention to the comprehensive utilization of the tailing more and more both at home and abroad. The present situation and problems in comprehensive utilization of iron tailings in China are introduced by combine some practice experience, and have looked forward to the comprehensive utilization of iron tailing situation.

In this study, the QEMSCAN technology is used to acquire quantitative modal, textural, mineral association and liberation data on different products generated from with or without washing, fractionation by size and density using screens and heavy liquids/panning, which has provided significant information on the quality and beneficiability of four categories of low Grade iron ores from Jharkhand-Orissa region. The deposit of low Grade iron ore has been categorized into four categories viz. Grade-I with <45% Fe(t) a) containing shale rich type and b) BHJ rich type; Grade-II with 45-55% Fe(t) and Grade-III with >55% Fe(t) containing conventional flaky, hard, kanga, lateritic, shale and BHJ litho/ore types in varied proportions. Mineralogy is similar across all samples being hematite, martite, goethite, kaolinite and gibbsite. Banded Hematite Jasper has difficult liberation characteristics due to highly compact banded mode of silica mineral occurrence with hematite. In all categories, the grade dilution is by the presence of 1) ?Discrete gangue rich litho types? at lump size and 2) ?Within ore types?. The second type of grade dilution contains coating of gangue phases around the iron ore minerals and different degree of locking of gangue phases within iron ore minerals. Further characterization and beneficiation assessment details are discussed in this paper.

"This work presents the results of the development of a flowchart for the processing of copper production dusts resulting in the production of of lead sulphate, tribasic lead sulfate (TBLS), ammonium perrhenate, zinc, copper-cadmium cake.Dust having the following composition (wt. %): Pb 39.3, Zn 6.5, Cu 5.5, Stotal 10.8, As 1.05, SiO2 0.6, Cd 0.8, Bi 0.04, Ag 0.02, Re 0.03 was used in the work. Chemical and X-ray analyses indicated that lead, zinc and copper are generally present in dusts in the form of sulfates, various amounts of oxides, sulfides, silicates; sulfur (according to chemical analysis data) is present in the form of sulfates (~ 90%) and in the form of sulfides (~ 10%).Studies have been made on two-stage stripping of copper production dusts containing lead, zinc, copper, cadmium, rhenium in the form of various compounds, at first with soda solution, then with nitric acid solution. It has been indicated that the combination of the operations allows the recovery of 98% rhenium, 82% lead, 92% copper, and 96% zinc and cadmium each in the solution. Furthermore, at the stage of dust leaching with soda, 80% of rhenium and 0.01% of nonferrous metals each are recovered in the solution. Remaining quantities of all metals are recovered in nitric acid solution up to maximum values. Such behaviour of metals is caused by metal phase content in dusts and properties being formed during leaching of compounds. At the stage of dust leaching with soda solutions, carbonates with various compositions are formed due to the exchange reaction between nonferrous metal sulfates and sodium carbonate. The conversion of PbSO4 into PbCO3 is apparently occurs in the solid phase and the conversion of readily watersoluble zinc, copper, and cadmium sulfates into that of carbonate salts occurs in the liquid phase. Rhenium passes into solution due to the presence of rhenium greater quantity in dust in the form of readily soluble perrhenate. Some portion of the perrhenate is, probable, blocked by lead sulfate and liberated in the conversion of PbSO4 into PbCO3."

Sossego was the first Vale SAG mill operation to process copper-gold ore. It is located in Para state, south east of Amazon region in Brazil. The comminution circuit was designed to treat 41 000 metric tons per day comprising primary crushing, one 11.6 m SAG mill operating in closed configuration with cone crushers, followed by two 6.7 ball mills. In the first three years of continuous operation Vale investigated alternatives for obtained improved performance of the circuit by investigating operating conditions, mainly focusing on SAG mill. A number of actions were then implemented, which resulted in significant increase in overall production. Vale then decided to further assess the performance of the comminution circuit as a function of ore characteristics. A comprehensive ore characterization program was then conducted, together with the calibration of mathematical models on the basis of surveys carried out at the industrial circuit. The simulator was then used to predict the production level associated to each ore type, as well as to establish the optimized circuit configuration and tailored operating conditions. The ongoing validation program is planned to consolidate the selected strategy, as well as showing the benefits in adopting such indices in mine planning, as opposed to rather simplistic approaches. This paper describes in detail the main aspects of optimizing the industrial circuit performance, as well as the successful method for predicting the production as a function of ore characteristics.
