The No. 3 reverberatory furnace at Phelps Dodge. Corporation's Morenci, Arizona copper smelter first received oxygen from a new oxygen plant during October 1982 and began operation with oxygen-fuel and oxygen sprinkle smelting burners which burn concentrate with oxygen. The furnace was completely converted to roof-mounted oxygen-fuel firing in October 1982. All conventional air-fuel bridge wall burners were extinguished at that time. The novel arch-mounted oxygen sprinkle smelting system began continuous operation April 1983. Since startup, unit fuel requirements decreased and furnace throughput significantly increased. Furnace off gas SO2 strength increased from an average of 1.5% SO2 to an average of 20% using only oxy-fuel burners. Oxygen sprinkle burner operation also has given excellent results, with the furnace off gas strength increasing to 35%-60% S02. There has been a reduction in overall arch temperatures, an increase in matte and slag temperatures, and a lowering of furnace bottom buildup with oxygen smelting. Furnace off gas is blended with converter off gas and treated in a sulfuric acid plant.

"Spray deposition processing of liquid immiscible alloys, based on AI-Pb and Cu-Pb systems have been investigated. Process variables have been optimized to generate uniform dispersion of ultrafine second phase particles in· the matrix of the primary phase. Mechanisms governing the microstructural evolution in this synthesis methodology are discussed. Results of the present investigation are used to demonstrate that rapid solidification of atomized droplets initially provides a high nucleation rate of the second phase during the liquid phase separation. The solid matrix phase nucleates at a later stage and grows with a high velocity enabling trapping of the dispersed phase. Subsequent alteration in the size and size distribution of the second phase is suggested to arise further during deposition of high velocity droplets. Possible reasons for this effect are brought out. Microstructural features of atomized powders and spray-deposits of these alloys are presented to support the present approach of synthesizing composites. IntroductionIn recent years, synthesis of advanced materials with metastable microstructures and ultra fine dispersion of second phase particles has led to the development of novel techniques of materials processing. The other requirement of such a processing methodology is to achieve near-net shape geometries in less number of processing steps. The solidification processing method via spray deposition route qualifies these criteria. This process primarily involves atomization of a melt by high energy gas jets into spray of droplets which are subsequently propelled by the kinetic energy of the gas towards a deposition substrate to build-up a thick high density preform. Although the concept of spray deposition was pioneered by Singer [1] in the early seventies, the fundamentals of the deposition process has been understood only recently [2-4]. Several benefits of spray deposition processing are by now well established [5,6]. Rapid solidification effects are inherent in spray deposition processing due to high heat exchange rate at the droplet-gas interface and also on the deposition surface by force convection. Since considerable heat extraction occurs from the atomized spray prior to droplet consolidation, a relatively low processing temperature is ensured in this process. As a result deleterious coarsening phenomenon can be minimized. In addition, controlled maneuvering of the substrate provides the capability of the process in producing disc, sheet or tube shape preforms of difficult to work materials in a single operation. A significant improvement in properties, resulting from microstructural homogeneity and refinement in grain size induced by spray deposition has been reported for several alloy systems [7,8]."

Ni-Cd sealed and vented cells have been widely used in the last few years. The environmental hazard related to the heavy metals contained in Ni-Cd batteries is well known. Therefore, a number of scientific studies and commercial processes have been implemented in order to recycle them. Since spent batteries are a heterogeneous and complex material, any kind of recovery process needs some preliminary treatments. The proposed process described in this paper has been tested in laboratory and further developed in a pilot plant. It consists of a combination of mechanical and hydrometallurgical treatment steps, and is able to treat all type of Ni-Cd batteries. In particular, the mechanical treatments have to be done separately on vented and sealed cells, while the hydrometallurgical step is performed on a mixture of the two products obtained from mechanical steps. A fully automated dismantling line would allow the separate recovery of the plastic or metallic casing, terminals, KOH electrolyte, and electrodes to be further processed· for Ni and Cd recovery. The electrodes coming from dismantling line and sealed batteries are submitted separately to an original crushing and elutriation treatment to separate metallic and active paste in the first case and metallic, plastic and active paste in the second case. The hydrometallurgical treatment is carried out on active paste bearing product to produce Ni, Cd, and Fe comn1ercial salts through acidic leaching followed by a multi-step solvent extraction operation to obtain pure solutions.

"Historically flowsheets are developed for efficient separation of metals for economic recovery. With increasing emphasis on reduction, reuse and recycle (3Rs) efficient methods are sought to recover values from a variety of feeds where cost of collection, transportation, local consumer behaviour and regulatory guidelines dictate the development of economically viable flowsheets. Innovative understanding of potential market applications can provide means to develop value added end products. Converters have been playing an important role in the extraction and processing of metals ever since the first type of converter was invented about 100 years ago. Historically their operation has been mainly based on the experience of talented operators rather than on strict control and optimization technologies. However, in the new realities of unavoidable necessity to increase productivity and in the conditions of diversification of primary materials from various geographical areas, improving control and optimization techniques have become indispensable. In this paper a review of the authors? previous work in terms of improving control and optimization of converter operational practices related to magnetite content and precipitation, slag and metal blows, problematic and dangerous elements such as As, Sb etc. has been described by highlighting the advantages that the new control and optimization methods and tools bring to everyday converter practices. Tellurium in raw slime has recently been recovered as copper telluride in Onahama Smelter & Refinery. The slime is decopperized with sulfuric acid solution in conventional leaching tanks. The pregnant leach solution containing 45 g/l of copper and 1 g/l of tellurium is introduced to a copper telluride recovering reactor. The tail solution from the reactor containing less than 20 mg/l of tellurium is recycled directly to circulation tanks of copper electrolysis. The impurities of the product copper telluride is kept below 1% without any purification.

In this paper, the standard thermodynamic properties of Ag3Sb and Ag6Sb intermetallic compounds have been studied by the solid state EMF-method, using Ag+ ion conducting β- alumina and AgI. The intermetallic compounds were synthesized from pure substances in evacuated silica ampoules and their formation were confirmed by the SEM-EDS analyses. The EMF measurements were made on electrochemical cells of the type [Ag | β-alumina | Ag-Sb] and [Ag | AgI | Ag-Sb]. The usage of β-alumina electrolyte, in this study, enabled thermodynamic measurements of the Ag-Sb-intermetallic compounds above 710 K, hitherto unreported. Based on the new experimental data, thermodynamic properties of the Ag-Sb-intermetallic compounds have been determined. The obtained experimental values have been compared with the available literature data.

The liquor from potroom wet scrubbers is treated with lime to precipitate the soluble fluorides. The solids after filtration, referred to as scrubber mud, contain in addition to calcium fluoride, alumina, carbon, tars including polyaromatic hydrocarbons (PAH), cryolite and pachnolite and are considered hazardous. This communication deals with the pilot plant scale calcination of scrubber mud with a rotary kiln to obtain non-hazardous fluoride raw materials. Air classification was performed to separate the mudinto aluminarich andcalcium fluoride rich fractions which were then calcined. With proper control of calcination parameters and addition of lime, the carbon and tars were destroyed and hydrogen fluoride emissions were controlled. The calcined products could be used in the steel indusny as a fluxing agent or as a substitute for fluorspar in the production of aluminum fluoride.

The production of primary aluminium can potentially lead to metal that, with minimum treatment, meets a high purity standard. Smelters that can achieve a significant proportion of their production in this manner have a competitive edge which is of growing importance as the use grows for such items as compact discs and the like. Superimposed on the desire to produce high quality metal are stringent environmental requirements that the industry must adhere to. The environmental 'legislation focuses on fluoride emissions and the approach adopted is towards a zero waste management philosophy. The fluoride recycling process does, however, result in volatile impurities being captured and recycled to the cell. Aluminium has an extremely high reduction potential and this results in a significant proportion of the recycled impurities being reduced at the electrolyte metal interface and thus contaminating the metal. This paper reviews sources of impurities and the impact of the operating procedures adopted on metal treatment.

Solis from an abandoned Pb battery processing facility were characterized prior to the selection of the extraction technique. Reflected light microscopy and electron beam methods were used to locate Pb-bearing phases and to quantify the compositions of the phases. It was found that the soils are composed primarily of quartz and feldspars with minor amounts of iron and titanium oxides. Lead is primarily present as an oxide or sulfate that is associated with the silicate minerals. Specific phases identified were PbO; Pb02; cerrusite, PbCO3; angleslte, PbSO4; galena, PbS; and magnetoplumbite, 2PbO3Fe2O3; or plumboferrite PbO2Fe2O3?

The origin and evolution of non-metallic inclusions for Al-killed casing steel during EAF-LFVD- CC process were studied by industrial tracer experiments. The formations of Al2O3 and MgO·Al2O3 micro- and macro-inclusions from ladle slag were analyzed by theoretical calculations. The results show that micro-inclusions were formed during deoxidation and temperature decreasing in the process of casting, most of the macro-inclusions come from entrapped ladle and mold slags. In addition, most of the Al2O3 formed were modified into 12CaO·7Al2O3 and 3CaO·Al2O3 inclusions which are liquid at steelmaking temperature. MnS cannot be fully modified to CaS and it was only wrapped outside the alumina or calcium aluminate in the form of (Ca,Mn)S with the amount of Ca-Si wire fed during the test.

"A well-considered composite of ZA-27 reinforced with weight percentage 0, 2, 4, and 6% of alwninite particulate has been made by compocasting technique. The elastic properties of ZA- 27 /alwniniute particulate composite were determined by using U1M. The results showed that the modulus of elasticity and UTS of the composite gradually increases with increase in the wt.% of reinforcement. However, the overall ductility decreased monotonically with an increase in reinforcement. The results of these tests· as well as the predictions of several model~ for composite strengthening available in the literature were compared with experimental results. The effect of lime ratio on phase composition and alumina leaching property of MgO-contained calcium aluminate clinker were investigated by analytical reagent, the XRD analysis of its mechanism was discussed. The results showed that: when the sintering temperature was 1350 ℃, C/A was 1.4, A/S was 1.3 and the content of MgO was 4%, the increase of the C/A promoted the formation of C12A7 and restrained the formation of Q-phase. The alumina-leaching ratio of the clinker (A/S was 1.3) was increased from 74.33% to 91.34% when the content of CaO was 5.21%.

Ion and precipitate flotation involve adding an appropriate collector to aqueous solutions containing metal ions, to form hydrophobic metal-collector complexes or precipitates that can be removed by flotation. With a better fundamental understanding of the effects of physical, engineering and chemical parameters on the performance, ion and precipitate flotation techniques could usefully complement techniques now available for removing metal ions from dilute solutions. The removal of Cu(II), Pb(II), Cd(II), Cr(III) and Cr(V1) has been studied, using different types of collector, according to the nature of the metal-bearing species. The effects of collector/metal ion ratio, and solution and froth height on the flotation kinetics, bubble coverage by the metal-collector complex, recovery of metal and effluent quality are reported. The observed behavior is related to the solubility products of the metal-collector complexes, which were also determined.

Deformation processing of rapidly solidified powder alloys presents a technical challenge different in several ways from the processing of ingot based alloys. The metastable phases formed during planar flow casting of aluminum alloy 8009 (FVS0812) must be safe-guarded from high temperature excursions during processing to avoid decomposition; this restriction prohibits liquid phase sintering of particles during consolidation. The development of strong particle-particle adhesion, therefore, relies on the imposition of very large strains during forming operations to insure sufficient mechanical meshing of the aluminum particles and break-up of prior particle oxide boundaries. These strains are generally much greater than those required for metallurgical transformations in ingot based alloys. In an attempt to quantify the deformation required to improve interparticle bonding, the finite element method (FEM) was employed. Preliminary results which predict the metal flow and strain distribution in several workpiece configurations are discussed. These predictions are then correlated to measurements made on experimental subscale forgings. Lastly, experimentally measured quantities which reflect the degree of interparticle bondingg are related back to FEM model predictions.

Managing complex material streams within a lead smelting/reduction process has a long history at Aurubis. After modernization of the secondary lead smelter in 1991, Aurubis operates an electric furnace and a Peirce Smith converter to process complex secondary materials. This process links the copper and the lead metallurgy allowing Aurubis to properly combine primary and secondary process lines to optimize the processing of complex raw materials and smelter intermediates. However, combination of copper and lead metallurgy processing requires a continuous evaluation as raw material quality and composition varies. This paper describes Aurubis lead smelter processing and provides some fundamental considerations to optimize the lead processing, in particular with aspects related to speiss formation

This report addresses issues specific to the generation of hydrogen fluoride via reaction of calcium fluoride with sulfuric acid. This process has been established on a commercial scale and is under consideration for treatment of calcium fluoride residues from uranium processing. Magnesium fluoride slags are also available as a product of uranium processing. The technique of using sulfuric acid for the production of hydrogen fluoride from magnesium fluoride is also under consideration as a residue processing scheme. In the current study, thermodynamic modeling was used to investigate these chemical processing systems. The results presented herein reveal information relevant to the selection of processing temperatures and conditions. Details include predicted effects in system composition based on operating temperatures for both the calcium fluoride and the magnesium fluoride systems.

"Present study is about use of a group of Iron[Fe(III)] Reducing Bacteria (IRB) to convert the goethite (a-FeOOH) present in the original lateritic Nickel ore to magnetite under an anaerobic condition and subsequently release the bound Co(III) and Ni(II) through leaching. The lateritic Nickel ore contains 0.8% Ni, 0.049% Co, 1.92% Cr, 0.32% Mn and 50.2% Fe. An anaerobic dissimilatory Fe(III) reducing bacterial consortium capable of using acetate as carbon source (electron donor) and lateritic ore as terminal electron acceptor, changes the initial light brown color of the ore to dark brown. The change in color is due to the conversion of goethite to magnetite, which was confirmed by XRD. When the IRB treated sample was subjected to both bioleaching and acid leaching, it shows a greater recovery of Nickel and Cobalt values as compared to untreated original lateritic Ni ore. Further a magnetic separation method was used to separate the magnetic part of the treated lateritic ore and subjected to acid- and bio-leaching for better recovery of Nickel and Cobalt.IntroductionIt has been known that micro-organisms have the potential to reduce metals but more recent observations have shown that a diversity of specialist bacteria and archaea can use such activities to conserve energy for growth under anaerobic conditions [12]. Natural Fe(III) oxides are high in surface area and are reactive [1]. Fe (III) oxides adsorb a wide range of metal cations and anions by complexation to surface hydroxyl groups [17], and function as the primary redox buffering solid phase in many sediments and subsurface materials [5].Recently a number of bacteria have been isolated based on their ability to use metal ions, including Fe(III), as electron acceptor under anaerobic conditions. These are capable of producing energy by coupling the oxidation of organic compounds to reduction of Fe(III). Iron[Fe(III)]-Reducing Bacteria (IRB) have been isolated and identified from a wide variety of environments including freshwater and marine aquatic sediments and submerged soil [8]. The biogeochemical cycle of iron is linked to those of the trace metals, as many trace metals coassociate with Fe(III) oxides or reduced iron phases (e.g., magnetite, siderite, or iron sulfide). IRB can utilize Fe(III) oxides as terminal electron acceptors for respiration [18]; thereby reducing all or a fraction of the solid. The reductive portion of the iron biogeochemical cycle in non-phototropic environments (e.g., sediments and subsurface materials) is driven by the direct enzymatic reduction of Fe(III) oxides to Fe(II) by dissimilatory iron reducing bacteria [13,14]."

"Both composition and porosity of pellets are the main parameters influencing the reductive melting process in water-jacket furnace during the roasting of sulfide lead concentrate. Roasting in a smelter located in Trepçë is done at about 9000C, for pellets which are composed of PbS, CaCO3, Fe2O3, and SiO2. In order to faciltiate the formation of slag in the reductive melting, the pellets must have the proper content of CaO, SiO2, and FeO, and porosity. The plant’s practice indicates that pellets with porosity of 18% do not melt adequately in the water-jacket furnace. The optimum porosity for the proper melting of pellets needs to be 32-40% and can be achieved when pellets are loaded with more than 10 wt.% CaO. Pellets with less than 10% CaO have a limited network of pores, such that reactive gases cannot reach the entire ore structure. Also, the composition of the pellets must satisfy the ratio of CaO : SiO2 : FeO = 1 : 1.2 : 1.8 to facilitate the formation of slag in the reductive melting process.IntroductionAgglomeration roasting of sulfide lead concentrate is an important phase in the production of lead by reductive melting [1-6]. The reductive melting process is a complex process with contradictory effects of several technological indexes which many times are hard to measure and determine. In this process, loading the water-jacket furnace with pellets of optimized composition and structure can reduce the consumption of coke, and achieve high level of lead recovery. Two electrochemical processing methodologies have been used to electrogenerate bromine-laden solutions for gold-leaching purposes. In the first process, a laboratory-scale cell in which the anode and cathode compartments were separated by a cation-exchange membrane was employed. The bromine produced by electrolysis of a 4% bromide solution was used to leach gold from a low-grade ore. The pregnant leach solution was then returned to the cell to recommence the cycle. High current efficiencies (90-93%) were maintained over six cycles. In the second process, an undivided hypochlorite generating cell (Chloropac"') was used to generate bromine from a simulated leach solution. Electrolyses were performed on a pilot-scale (100-150 gallons) with solutions containing different levels of bromide ion. The current efficiencies were also high (80-90%) and unaffected by the bromide concentration (over the range 2.5-5%) provided the electrolysis was run to low conversion « 15%). The Chloropac module was capable of delivering 0.6 kg bromine per hour at a power cost of $0.09 per kg. Using these figures, a detailed economic assessment for a 1000 metric tonnes (MT) per day gold ore processing plant was made. Electrolytic regeneration of bromine in a gold leach/recovery circuit dramatically improves the process economics over cyanidation.
