High Pressure Grinding Rolls (HPGR) are mostly used prior to pelletising processes to increase the specific surface area (SSA) of iron ore concentrate. For expressing SSA, the Blaine index is utilised as one of the most important dimensional properties of iron ore pellet feed. ISO 21283 is a standard test method that explains the manual of Blaine air-permeability apparatus for determination of this parameter. In this standard, the disaggregation method is based on passing the minus of 1 mm samples from the 0.150 mm sieve. The disaggregation process has an effective role on the results of Blaine airpermeability test especially for regrinding HPGR products. In this research, firstly the Blaine index of samples was measured without disaggregation. Following this, disaggregation was done by passing the minus of 1 mm samples through three sieves with different dimensions, 0.150, 0.090 and 0.045 mm, separately, and the Blaine index was calculated for each one. Finally, lab-mill with rubber balls, called Jar mill, was investigated as another option. Screen analysis and image analysis with SEM were performed to evaluate the effects of the sample's disaggregation on the size distribution and agglomeration of samples. The results showed that the disaggregation method with sieve size 0.150 mm, according to ISO 21283, was not applicable for HPGR products because the particles were still stuck together. In addition, the disaggregation method with the sieve size 0.045 mm or with Jar mill offered reasonable results. "The primary function of a tundish in the steelmaking industry is to serve as a buffer tank, accepting molten steel from the batch ladle process and allowing it to be cast continuously. However, modern steelmaking has more stringent demands for the quality of the steel product, requiring increased control over the properties of the molten steel before casting. For this reason tundishes have been developed as metallurgical reactors to serve as the final step in refining of the molten steel by removing non-metallic inclusions, preventing the formation of new inclusions, and promoting chemical and thermal homogeneity. In this study the flow behaviour in a four-strand tundish was investigated by means of a half-scale water model as well as numerical modelling. Both the numerical study and physical model were used to characterize residence time distribution (RTD) in the vessel and calculate properties pertaining to the tundish flow regime. Three different tundish configurations were investigated: a bare tundish with no flow control devices, a tundish with a turbulence inhibitor and a tundish with both a turbulence inhibitor and a dam.The physical and numerical models showed that a tundish without flow control devices was prone to significant short-circuiting. A tundish with a turbulence inhibitor was shown to be successful in preventing short-circuiting and provided surface-directed flow, which aids inclusion removal in the slag. Despite the benefits of the use of turbulence inhibitors, it was observed that the upward-directed flow increased the maximum turbulence kinetic energy near to the surface by approximately 120% compared with the bare tundish. Therefore the potential for slag entrainment should be considered during the design and operation of tundishes utilizing turbulence inhibitors."

The internal rate of return (IRR) is one of the most popular project evaluation criteria in the mineral industry, as well as in other industrial sectors. Analysis of its assumptions reveals, however, that this criterion does not function in the way it is supposed to. The search for a new criterion that would reflect the true rate of return (TRR) of an investment project or the true borrowing rate (TBR) of a borrowing project has led to the development of several approaches, yielding, for the same project, generally different values of the interest rate in question. Two of those approaches have been selected as the most representative and practical. Each has been presented in two variants, and subsequently analysed. As a result, it is shown that the various approaches to the TRR/TBR are all consistent with the net present value (NPV) criterion, and that each can serve as an independent project evaluation instrument, provided its assumptions can be regarded in a given situation as realistic enough.

"The sizing, designing, and costing of copper electrowinning circuits requires an in-depth understanding of the fundamental relationships between circuit parameters and the practical operation requirements. The aim of this investigation was to optimize total copper electrowinning project cost by mapping the operating limits of key mechanical equipment. The model was compiled by mapping various cellhouse layouts in terms of number of cathodes per cell, crane productivity, stripping machine productivity, and rectifier–transformer (rectiformer) sizing using data tables for sensitivity analysis. These parameters were then collated and evaluated on a cost by size basis. The model provides an optimum band of operation for cellhouse productivity and project capital cost for a typical range of production throughputs, from 10 kt/a to 200 kt/a cathode copper. The information may be used as a high-level selection guide to assist with identifying a costeffective copper electrowinning circuit design for a specific production rate. The data was validated and compared with existing copper electrowinning cellhouses around the world that typically install no more than 84 cathodes per cell. Although several models for the carbon-in-pulp (CIP) or carbon-in-leach (CIL) processes have been published, most of these models do not consider in detail the way in which the carbon phase flows on large-scale plants. This paper illustrates the importance of these details if the CIP or CIL process is to be modeled correctly. An appropriate model, based on population-balance techniques, is then derived. Suitable mathematical techniques for the solution of the model equations are also described. Finally, a method for estimating the model parameters for a full-scale plant is described.

The structural design of a pavement relates to the ability of the road to carry the imposed loads without the need for excessive maintenance or rehabilitation. Current techniques for the structural design of haulage roads are empirical and based primarily on the previous experience of personnel assigned to pavement design, both in terms of the strength of the structure and the quality of the wearing course material. This has the potential for unwarranted expenditure on too thick a structure or, conversely, premature deformation leading to the need for excessive expenditure on maintenance. Furthermore, the effect of larger haulage vehicles on the structural performance of a pavement cannot be predicted. Thus, there is a need to develop a portable and practical method of structural design. This paper presents an overview of structural design methods for mine haulage roads and, through an analysis and quantification of the structural performance of existing pavements, recommends the mechanistic design procedure, together with a revised structural design and associated limiting design criteria. It is concluded that the application of the mechanistic method to a design project can reduce the costs of haulage roads construction and accrue additional benefit in terms of reduced operating and maintenance costs.

This paper presents current work on the development and use of stereovision for underground mining. Information on the calibration of the cameras and the feature-matching algorithm are presented. This system uses an intensity-based approach that evaluated correspondences along the epipolar line. Once features have been identified and their distance from the cameras computed, a three-dimensional map of the muck pile is developed. The approach used here uses a ray-tracing algorithm. This approach provides an uncertainty measure along with the elevation. A discussion of the use of this modelling information in the control of the LHD is included. The development of a pilot gold geostatistical ore reserve system proved that geostatistical methods worked well for the routine production of annual ore reserves on gold mines of the Gold Fields of South Africa (GFSA) group, and that the techniques could also be practically implemented, understood and accepted by Survey Department personnel. Many side benefits of the pilot system became apparent, and a variety of useful management information was provided by manipulating the data values that were already captured. It was decided that it was a priority computing project to develop a standard production system (GORS) for routine use by all the GFSA gold mines. Experience with the pilot system enabled detailed functional specifications for GORS to be laid down. These, together with group computing policy determined the terms of reference and constraints for the GORS development. System design could not be finalized until new and appropriate mainframe database software and graphics workstation equipment and software had been found. With these in place the basic system was structured to take best ad- vantage of the interactive features of the workstation, the number-crunching power of the mainframe and the flexibility offered by a relational database and associated 4GL tools. Application sub-systems were developed for data capture, statistical applications, geostatistical calculations, contour plotting and graphical queries. GORS is being introduced to the mines in a phased manner with suitable documentation, training and support structures to enable it to be routinely and effectively used on a day-to-day basis by all group gold mines.

The world?s second largest producer of platinum, Impala Platinum Ltd, approved two new twin shaft projects at the end of September 2004, Nos. 16 and 20 Shafts. Both shaft projects are stand-alone entities and are being sunk from surface. Previously Impala had embarked on a strategy of extending the life of its third generation shafts by means declines. No. 16 Shaft is the first of a new fourth generation shaft complex, while No. 20 Shaft is the last of the third generation type shafts in the so-called shallow to intermediate mining zone. This paper details the basic designs of each project and covers the initial implementation. Although both projects are twin shaft systems, the access methods from the shafts to the reef horizon differ. Initiatives implemented to speed up the projects are also briefly covered.

The key functions of project evaluation are to assess potential profitability and to develop an effective operational design. For mining projects, design aspects include mining methodology, ore treatment methodology and production rates. All of these characteristics impact on project economics and overall value. Resource models, which form the ultimate basis of project evaluation, typically consist of tonnes above cut-off, grade above cut-off and the spatial distribution (connectivity) of tonnes/grade above cut-off, for one or more variables. Dilution, ore loss and metallurgical recovery are all modifying factors applied to the resource model during evaluation and determination of profitability. A key issue is: how is the value determined? In addition to traditional combination of in situ tonnes/grade, the following merit serious consideration: the concentration of deleterious elements, throughput rates, mining/processing costs and - importantly - metallurgical recovery. Geometallurgy is an emerging field targeted at integrating these issues by identifying either direct measures or proxies for throughput (hardness, grindability), recovery (liberation, mineral shape/texture, etc) and concentrate quality from easily collected macro-, meso- and microscopic data. These 'geometallurgical variables' drive project costs and revenues in a fundamental way. For geometallurgical characterisation to have a real impact on business design, it must enable improved mine planning. When creating spatial estimates for such variables, it is preferable to find proxies that can be measured as close to the intact rock mass as possible. However, spatial estimation of proxies for geometallurgical properties and responses is complex and requires special consideration. Unlike grades, both proxies and absolute measures of geometallurgical variables are not necessarily linear or additive and therefore require very careful geostatistical consideration. In some cases, models must predict extreme values of geometallurgical attributes rather than averages. Incorrect characterisation of metallurgical recovery/throughput can (and has) led to misspecification of the scale of projects, and thus can be seriously value destructive. Aspects of geometallurgy have long been important in iron, bauxite, manganese and coal deposits and are increasingly on the radar for base and precious metal miners. However, as more metallurgically complex deposits are developed and mining of large-scale, low-grade deposits becomes more commonplace, the importance of characterising the metallurgical response in order to generate properly optimised projects will rapidly increase. It is possible that in many `traditional' (ie grades and tonnes) reserve models, the variables that drive the project are missing!

A large new underground platinum mining project required that all different mining options were investigated during an option study before proceeding to the prefeasibility stage of the project. The capital project team identified 21 different options requiring investigation. These options considered 10 different access methods and 4 different mining methods. Each of the 21 options required a mine design, a valid production schedule, and the associated economics in order to facilitate a comparison on project Net Present Value (NPV) and other metrics. The project sponsors required this work to be completed in 3 months and therefore the project team decided to adopt an object-oriented modelling approach as implemented by Cyest Corporation. This would allow all 21 options to be valuated within the tight time frame due to the generation and re-use of templates. Standard objects were configured into templates containing the mine layout, design, and scheduling logic. These templates could then be assembled into a model to represent the option being investigated. The adoption of rules-based design and production scheduling then allowed for the rapid generation of a valid production schedule for each option with different iterations of varying production ramp-up and mining efficiency assumptions. The activity-based operating costs, labour, and capital were also linked to the standard templates such as a half level or barrel, which were then replicated to represent the overall mine structure for each option under consideration. Using this approach for each option, a full production schedule was produced per mining activity, the operating costs were calculated using activity-based costing, an infrastructure capital expenditure estimate was determined, the development capital requirements costed, and an overall NPV determined. This options study was completed in an unprecedented 10 weeks and a recommendation was put through to the Business to take three of the options to the next study phase.

The aspect ratio (mill diameter/mill length) of autogenous and semi autogenous mills varies widely and can be as high as three or as low as 0.5. The literature on the subject of what effect aspect ratio has on grinding mill performance or energy efficiency is almost non-existent. However, at the design stage of many grinding circuits the subject is often vigorously debated amongst metallurgists. In this paper the performance characteristics of mills with different aspect ratios are examined to determine whether process performance characteristics are a function of aspect ratio and whether high aspect ratio mills are any more or less energy efficient than low aspect ratio units. Data from both pilot and full-scale mills are used for this purpose in open and closed circuit configurations.

The practice of refractory lining in Fe Cr furnaces is purely based on the behavior of various refractories used in different parts of the Furnace at elevated temperatures. The choice of the pattern of lining is mostly done on traditionally based concepts. Refractory Lining of a furnace is the most crucial enabler for operational excellence for Ferro Alloys production. During the last few years, no major technological change has taken place in ?Refractory Lining Management?, only freeze lining concept is becoming popular. Many ferro chrome furnaces today, have the refractory lining problems especially at tap holes, resulting in shutdowns and production losses. The author with his experiences for the last 37 years in furnaces of all sizes tried to attempt to investigate into the reasons for premature failure of lining.

For resources projects with healthy net present value (NPV) and low cash flow volatility, conventional discounted cash flow (DCF) analysis will continue to provide the dominant investment decision-making criteria. However, DCF analysis can be biased because it often applies a single risk-adjusted discount rate (RADR) to compare the value of projects with different risk characteristics. Many of the difficulties with DCF modelling arise from analysts' inability to determine appropriate risk discounts and to estimate expected spot prices inputs for the commodities produced over the life of the project. Modern asset pricing (MAP) is a very valuable complement to DCF analysis in addressing some of these issues. Most papers dealing with MAP, however, while academically rigorous, tend not to be explicit in terms of practical application of this methodology in routine project evaluation. This paper has the objective of reviewing the MAP methodology and of demystifying its complexity, by providing a simple but realistic step-by-step evaluation of a mining project, comparing its DCF and MAP NPV values. The paper concludes that MAP provides a minimum, risk-adjusted `floor' value, thus representing a valuable complement to any DCF valuation.

An elevated location of a paste thickener on a ridge close to the disposal area is considered at a Swedish iron ore mine. About 0.7 M tonnes of thickened tailings are planned to be layered as paste in the vicinity of the thickener over several years with pipeline lengths of up to 900 m after about 20 years. In order to clarify the pipeline pumping characteristics of the tailings product for volumetric solids concentration from 40 to 50%, experiments in loop systems with pipeline inner diameters from 0.063 to 0.152 m have been carried out with various types of pumps. The results and comparisons carried out here showed that the performance of centrifugal pumps cannot simply be related to the rheology, but factors related to pump design and build-up tendencies of material within the pump and other particle properties may be of equal importance. During the first years of operation only one thickener underflow pump is required. The reliability and performance for various pump configurations are planned to be investigated systematically in order to meet the most effective long-term solution for paste thickener operation, pipeline distribution and placement in the disposal area as the discharge point advances over the life of the project.

Mining is important to the economies of both Tanzania and Namibia. Recently, both nations revised their national mineral policies to ensure future economic benefit. The main difference in the mineral policy-formulation processes followed by the two countries is identified as the degree and timing of stakeholder involvement during the articulation process. In the case of Namibia, the stakeholders were involved from the start in identifying issues and in suggesting policy solutions. In contrast, the Tanzanian process involved stakeholders after a framework had been developed by a task team. The Tanzanian emphasis was on attracting foreign investment into a traditionally state enterprise system of mineral investment and development. One can argue that the policies developed met the initial requirements, and both are, therefore successful, despite the different processes of policy formulation that were used. However, several fundamental questions arise as a result of the two approaches. This paper attempts to answer these questions by providing a comparison of the processes used for developing and formulating the mineral policies of Tanzania and Namibia. It concludes that the Namibian consultative process is perhaps more sustainable in the long-term because of its wider public support. Time will tell which of these policy-formulation processes provides a basis for sustainable economic growth for developing mineral economies.

Unplanned stope panel collapses occur on most near-surface and shallow mines in South Africa. Although these incidents often occur during blasting, they pose a major threat to the safety of underground workers and the economic extraction of orebodies. Most stope panel collapses occur due to excessive panel lengths that are not designed according to a systematic design procedure or methodology. Instead, panel lengths are often dictated by the equipment in use and by previous experience under similar conditions. Hence, a rock engineering design methodology for the design of stable stope panels between pillars is of vital importance for optimum safety and production in shallow mining operations. Using the proposed design methodology described in this paper, rock mechanics practitioners and mine planners should be able to identify and quantify the critical factors influencing the stability of stope panels. The critical factors should then be used as input to the design of stable stope panels that will provide the necessary safe environment for underground personnel working in stopes. The proposed design methodology is an iterative process, which includes aspects such as rock mass characterization, estimation of rock mass properties, identification of potential failure modes, consideration of appropriate stability analyses and other elements of the rock engineering design process. This process continues after implementation. During monitoring, new data should be included in the database and the design process repeated on a regular basis. Design approaches included in the proposed design methodology include empirical methods such as different rock mass classification methods, analytical methods such as elastic and Voussoir beam analyses, kinematic analyses, probabilistic analyses, and numerical analyses. "Gomes Sand is a quarry operation that produces sand and aggregate for the construction industry. The quarry is experiencing inconsistencies in the fragmentation and poor pit conditions as a result of poor drilling and blasting practices. This results in excessive downtime in the load and haul and crushing processes.A benchmarking exercise of the blasting practices was conducted to evaluate the effect of the inconsistency on the mining cycle. After changes in the blasting practices the downtime was reduced, which improved the crushing plant utilization by 4.9%. The improved blasting practices and more consistent fragmentation decreased the average number of loads lost each month due to jaw crusher blockages from 9.2% to 3.9% of plant throughput. The change in blasting practices also improved pit conditions. IntroductionGomes Sand is a quarry operation that has been in operation since 2009, producing sand and stone for the construction industry. The quarry was experiencing unacceptable blasting results. The repercussions included uneven pit floors, large amounts of oversize rock (>500 mm), and inconsistent fragmentation.The blast results affected the load and haul operations as well as the efficiency of the crusher. This resulted in downtime in the daily operations, and consequent production and revenue losses.The crusher product should have a top size of 50 mm. A blast fragmentation of <50 mm would improve the downstream operations and the crusher throughput.An investigation into the blasting practices was carried out to assess whether the downstream delays can be eliminated by improving the blast results. The exercise included:* Assessing if the designed blast layout is adhered to on the bench* Observing the quality and control of drilling* Observing the charging procedure of the blast-holes* Benchmarking the fragmentation consistency of the blasted rock using current blast design and practices* Analysing the throughput of the crushing plant* Investigating the power consumption of the crushing plant and determine if a change in blasting practices will affect this* Evaluating the hours spent by the hydraulic hammer on secondary breaking."

A physical modelling approach was adopted to simulate the process of cave mining propagation at various horizontal to vertical stress state ratios, and image data was captured and used to characterize the resulting failure mechanisms. Image processing was integrated into the study to determine minor principal strains in models to identify where critical extensional strains had been exceeded relative to crack propagation. The study exhibited a scale factor magnitude of 119 using a calculated critical extensional strain value of 0.014% for the modelling material used. It was perceived that cave propagation occurred through successive parallel extensional ‘fracture bands’ in all cases, as noticed in models of prior studies, deviating from that described by the Duplancic model. Cracks tended to bisect regions of minor principal strain equal to the critical extensional strain, which suggests ‘fracture banding’ is an acceptable failure mode for brittle, rock-like materials. Moreover, it was found that models with lower horizontal to vertical stress ratios (K ratios) showed a greater degree of vertical development of the caving mechanism (at similar vertical stresses), while the vertical extent of the cave was suppressed in models with higher K ratios. Models subjected to larger vertical stresses experienced slower cave formation in latter time-steps. These models exhibited larger two-dimensional caved perimeters and areas, respectively.
