Some years ago, Ferroatlantica developed a new type of electrode known as the ELSA electrode. In this electrode there is a central graphite core that provides support, surrounded by an annulus of Søderberg paste that gets baked during operation. This technology has been implemented on several silicon furnaces around the world, and was reported on during the previous Infacon conference. In all electrodes, but particularly in the ELSA electrode, the quality and consistency of the paste are important for correct operation. As the type of paste varies between customers and between countries, Ferroatlantica has developed a quality control procedure for their customers of this technology. This procedure is geared to the point of view of the customer rather than the paste producer. The analysis is based on the desired flow pattern of the raw paste and on the desired mechanical and electrical properties of the baked paste, as experience has shown that these are the most important parameters to monitor in order to avoid having problems with the resulting electrodes. This paper discusses these methods of paste analysis in the light of complementary studies that have been done when there has been an electrode breakage in the different plants.

The aim of this investigation is the evaluation of optimising the Shahroud copper ore beneficiation plant near the Iranian city of Shahroud, by means of a sensor-based ore sorter applying X-ray transmission technology. Currently, this plant’s feed capacity of 52t/h produces 0.5t/h copper concentrate with a grade of 30% and copper recovery of 85% from a feed grade of 0.36%. By applying an X-ray transmission-based (XRT) sorter, it is possible to preconcentrate the feed and remove the gangue materials before entering the plant, enabling the production rate of concentrate to be increased. In this study, the obtained representative sample from the plant was preconcentrated in particle size of - 75+10mm by using the X-ray sorter, thus the concentrate with Cu grade of 0.85% was obtained. Therefore, by using of X-ray sorter the Cu grade of plant feed was increased to 0.48%. By increasing the feed grade from 0.36% to 0.48%, and considering a Cu recovery of 85%, the production rate will be increased from 0.48t/h to 0.61t/h. Particle size distribution analysis is important to many industries for assessing product quality, process efficiency, and compliance with contractual standards, while ensuring sample accuracy, and representativeness. Inaccurate particle size distribution results, arising from fines due to excessive handling can lead to penalties and buyer-seller disputes. A non-representative particle size distribution means samples will not accurately represent the chemical components either. Sampling blasthole cuttings poses challenges due to large material volumes, segregation, and uneven settling of particles in dense gold bearing ores. Commonly used sampling methods, such as spear or sectoral sampling, may lack representativeness. Particle size distribution analysis is crucial for evaluating sampling methods by comparing test sample representativeness against a reference standard derived from multiple particle size distribution analyses. Acceptable samples must fall within the 97.5% confidence intervals of the standard; deviations analyses lying outside these boundaries indicate a strong likelihood of segregation errors. A case study demonstrates this approach by using a 6.005 kg benchmark sample to assess two additional samples (1 kg and 5 kg), highlighting particle size distribution’s role in detecting sampling errors and refining protocols. An example of three test samples collected from reverse circulation drill cuttings compared to a standard reference sample is presented to illustrate a quality assurance/quality control procedure for reverse circulation drilling.

Potential errors in XRF analysis are discussed and investigated with specific reference to the analysis of ilmenite samples. A selection of ilmenite samples was chosen and prepared using two XRF preparation techniques: pressed powder pellet and unroasted fusion bead. The merits of the two methods have been discussed in this paper for ilmenite analysis by XRF. Recommendations have been made regarding the use of pressed powder pellets especially with regard to the mineralogical effects that were evidenced during this investigation. The fusion bead technique was found to be far more accurate and able to meet short turnaround requirements provided the calibration methodology used is specific to the grade of samples analyzed.

A mechanistic description of axial segregation in rotating drum flows remains an open question. Consequently, optimal mixing of grinding balls and rocks for efficient breakage, maximum production of fines, and slurry transport is seldom achieved. Experimental and numerical studies of granular mixtures in rotating drums identify alternating axial bands that eventually coarsen in the long-term limit. Most models of axial segregation are limited to binary mixtures and cannot always predict the logarithmic coarsening effects observed experimentally. A key missing factor is a robust description of the axial free surface profile that is valid across a wide range of flow regimes. We present a practical model of the axial free surface profile by linking it to readily-derived geometric features of the cross-sectional S-shaped free surface profile. A parametric study shows good agreement with experimental measurements reported in the literature and heuristically valid trends.

The hydrodynamic characteristics of a mechanical flotation cell’s transportation zone have significant impact on its metallurgical performance, especially on coarse particles recovery efficiency. However, how to define and adjust the transportation zone was seldom investigated by researchers. In this paper a method will be introduced to define the boundary of the transportation zone by PIV measurement. It is found that the transportation zone can be extended upwards by enlarging the entire rotor-stator assembly from the bottom of tank and increasing the jet angle of the impeller. Two control methods have been validated in industry tests on KYF-160m3 and KYF-320m3 air-forced mechanical flotation cells. The result shows coarse particles recovery are both improved distinctly. It is suggested that enlarging the top transport boundary is able to helpful to reduce the floating distance of bubbleparticle aggregates, which contribute to improve coarse particle recovery in large flotation cells. These effects were investigated in batch flotation studies, and by the measurement of rest and pulp potentials. At Iow additions of sulphurous acid as the pH regulator, flotation rate increased with increasing concentrations of dissolved oxygen. The recovery of chalcopyrite dropped significantly below a pH value of about 6,5 at 25 p.p.m. of dissolved oxygen, and below a pH value of about 6 at a dissolved-oxygen concentration of 8,2 p.p.m. The rest and pulp potentia Is measured indicated that dixanthogen is the dominant species formed on chalcopyrite surfaces during flotation with sodium ethyl xanthate. The results suggested that the same species might have formed on galena surfaces in the pulp after the ore had been milled in a ceramic mill under nitrogen. Increased additions of sulphurous, sulphuric, and hydrochloric acids increased the rest potentia Is, while the addition of sodium sulphite decreased these potentials.

Mixed fatty acids, such as oxidised paraffin soap, are frequently used as a substitute for oleic acid in flotation of scheelite in China. Not only because it is cheaper than oleic acid, but also because it is superior in flotation performance to oleic acid. This superiority is generally attributed to the mixed fatty acids' synergistic effect. In this paper, the synergistic effect of oxidised paraffin soap was investigated. We found it mainly consists of a series of saturated fatty acid salts, with six to nineteen carbon atoms. All the contained fatty acids were classified into four groups based on their chain length to make the research work practical. Also, the groups were labelled as 1, 2, 3, and 4 in order. The research was simplified into studying the synergistic effect of four equivalent collectors, instead of fourteen fatty acids. It is justified by the fact that neighbouring fatty acids are expected to have a similar flotation performance. The synergistic effect of the four groups of fatty acids was studied by single-mineral flotation with single groups, binary mixtures, ternary mixtures, and the full component, as collector respectively. The flotation performance index and synergy value were introduced to evaluate flotation performance and synergistic effect of groups, respectively. The results show that the mixture 1+2+3 has the strongest synergy of all followed by the mixtures 1+3 and 2+3. The mixture 3+4 and 1+2, on the other hand, have negative synergy. The synergistic effect of mixtures of groups indicate that being consecutive in length and a broad range of lengths are vital for fatty acids to enhance synergy. Group 3 is fundamental for the collecting action of 733 oxidised paraffin soap in the flotation of scheelite. The fatty acid soap in group 4 is not suitable for flotation due to its low solubility. The present study focuses on utilising the electrocoagulation (EC) process for the treatment of process water generated in an iron ore beneficiation plant for safe discharge and reuse. Removal of heavy metals like Fe, Cr, Cu, Zn, Mn and Pb which was found in higher concentration along with some other impurities exceeding the permissible and discharge limit were attempted. The influence of different electrode material, current density, inter-electrode distance, and solution conductivity was explored for effective removal of the metal ions. Experimental results infer that almost 99.95% Fe, 97.77% Cr, 73.44% Cu, 99.34% Pb and 88.69% Mn was removed using aluminum electrodes at monopolar mode at a current density of 68.50 A/m2, inter-electrode distance of 1 cm and solution conductivity of 1.033mS after 60 min of EC. In addition, removal of other toxins like TDS, turbidity, salinity and conductivity etc. was also assessed during the process. Removal of such heavy metal ions by EC was found to follow 1st order kinetics with electric energy consumption of 3.93 kWh/m3, electrode consumption of 0.1191 kg/m3 and operating cost of 0.6115 US$/m3 respectively. High-rate floc-blanket clarification of gold pregnant rotary filtrate was introduced at the Vaal Reefs South gold plant of the Anglo American Corporation during February 1978. A. daily 12 000 to 15 000 t of filtrate, with an average suspended-solids concentration of 350 mg/I, is continuously clarified to a concentration of less than 2S mg/I of suspended solids in a modified plant pachuca (10 m in diameter) at throughput rates of 7,7 to 8,5 ma/m2.h by the addition of 5 g/t of ferric chloride inorganic coagulant and 0,2 g/t of Superfloc NI00 flocculant. The pachuca overflow is then clarified further in seven Stellar candle pressure filters of 54,S m2 surface area to under 5 mg/I of suspended solids. The combined clarification cost when the hopper clarifier is used in conjunction with the Stellar filters is R0,0032 per ton of liquid treated, which is approximately 60 per cent lower than the cost of Stellar filtration on its own. The savings are mainly due to the reduced use of filter pre-coat, the consumption of which has dropped by 70 per cent since the introduction of hopper clarification.

The development of a cyanidation route for the treatment of gold-plant gravity concentrates is described. This work was carried out as a natural consequence of earlier improvements to the recovery of gold in the gravity sections of existing gold plants. Concern about the environmental aspects of the conventional amalgamation process was further motivation in the development of an alternative procedure. It was found that the partial pressure of oxygen in solution was the most critical reactionrate determining factor. The rate of gold dissolution was shown to be controlled by the reaction rate below approximately 25°C and by diffusion above that temperature. Thus, the efficiency of pulp agitation and oxygen partial pressure permitted a high degree of control over the rate of gold dissolution. The use of oxygen rather than air significantly increased the dissolution rate of both gold and silver. The solubilities of sodium, calcium, and potassium aurocyanide complexes under simulated reaction conditions were studied, and it was established that the values for the sodium and calcium complexes were limited, requiring the use of lower pulp densities and higher reaction temperatures for the treatment of very high-grade concentrates. The presence of excessive amounts of tramp iron in such concentrates of up to 25 per cent by mass was found to result in poor gold dissolution owing to the cementation of gold under certain reaction conditions. The maintenance of high oxygen partial pressures, together with high cyanide concentrations, high pH levels, and the presence of calcium in the system, all aided in passivating the tramp iron. Copper, gold, and iron were shown to be the main cyanide-consuming elements. Optimum gold dissolution was obtained in a closed bench-scale reactor incorporating a flotation-machine type of agitator for effective pulp agitation and oxygenation, the oxygen being recirculated. The reactor was designed to operate under a very small positive pressure. After reaction times of 2 to 6 hours at temperatures in the region of 30°C, both the gold and the silver dissolution averaged 99,S per cent. In the case of very high-grade concentrates, it was shown that gold could be floated in the same reactor by drawing off the flotation concentrate through a port in the reactor. A flotation recovery of 87,4 per cent of the gold in 3,9 per cent by mass was obtained. The recovery of osmiridium from cyanide-leach residues and the electrowinning of gold from the pregnant liquors were also considered as processing aspects in the treatment of gold-plant belt concentrates. Final table tailings with a gold concentration of 10to 12 gft were obtained. The results of the investigation strongly suggested that an alternative cyanidation route for the treatment of gold-plant concentrates was technically feasible, provided the system included effective agitation and oxygenation. In the case of lower-grade concentrates, cyanidation followed by the electrowinning of gold appears to be the simplest route, while, for high-grade concentrates, flotation and smelting of the concentrate followed by cyanidation of the flotation tailings are suggested. The use of oxygen rather than air for sparging the pulp would depend largely on the grade of material to be treated. A preliminary comparison of the costs related to the amalgamation and cyanidation processes for the recovery of gold from such concentrates indicated very similar capital and operating costs. It was concluded that other considerations, e.g. toxicity, safety, and lower labour requirements, were more important than such small cost differences. Furthermore, the 'opening' of the gold-plant gravity circuit, which would be made possible by a cyanidation route, would further reduce the operating costs because of the subsequent decrease in the tonnage to be treated.

Gy's formula for the variance of the fundamental sampling error (FSE) is based on a model that assumes independent selections of particles. A generalization of this model, which can theoretically lead to more realistic representation of actual sampling processes, was, for the first time, experimentally verified by repeated sampling from a well-mixed batch consisting of particles of zirconium silicate of two different sizes. The predictions for the sampling variance made in Gy?s theory and in the more general model were compared with the experimentally observed sampling variance. During the experiment performed here, the variance prediction made in the theory of Gy ranges from 0.96 × 10?7(g2/g2) to 0.95 × 10?7(g2/g2), which is approximately a factor 60 lower than the experimentally observed variance (5.76 × 10?6(g2/g2)). The difference between the Gy prediction and the experimentally observed variance cannot be fully explained by the uncertainty in the experimentally obtained variance due to the finite number of degrees of freedom. Therefore, the difference is likely to be a significant effect. This shows that, under the experimental conditions, Gy?s formula for the variance of the FSE probably undervalues the sampling variance, unless an empirical correction factor for grouping and segregation is applied in the theory of Gy. The new theory resulted in a variance prediction of 6.00 × 10?6(g2/g2), which is much closer to the observed variance than the Gy prediction. This indicates that the generalization of Gy?s theory offers an outlook for providing a better variance prediction than the Gy predictor in the case of dependencies between particle selections. "The complete and successful closure of a mine in the South African environment remains problematic. Closure remains an elusive mining phase due to unclear roles and responsibilities, inaccurate closure management data, and the inability of stakeholders to conceptualize and integrate closure information into business processes. Currently there are no proven methods available to address the complexities encountered during a closure application, and to date no mine has been granted full closure. Many mines are left abandoned and unrehabilitated, resulting in risk to investors, surrounding communities, and regulators. This investigation aimed to determine, categorize, and rank reasons for unsuccessful mine closures. Focus groups consisting of public and private stakeholders were identified and surveyed through a structured, rank-order questionnaire to determine the relative importance of reasons why achieving formal and final mine closure remains elusive. Various requirements and aspects were identified and listed according to four categories: namely, primary, secondary, process drivers, and information sources. These aspects should be considered in the development of an integrated mine closure model.Background and rationalePrior to 1956, mine closures were not subject to legislative requirements, being merely governed by insufficient environmental regulations under the Mines and Works Act 27 (MWA) (Swart, 2003). In 1981 the Chamber of Mines (COM) published a document titled ‘The rehabilitation of land disturbed by surface coal mining’, which constituted the first notable contribution to environmental protection. This guideline was later referenced in the Minerals Act of 1991, which for the first time laid definite environmental burdens on the Mining Right Holder (MRH). The Minerals Act of 1991 was superseded by the current Mineral and Petroleum Resources Development Act (MPRDA) and the Mineral and Petroleum Resources Development Act Regulations (MPRDAR), which specify a regulatory process for mine closure applications and financial provisions."

Kamoto Copper Company is a copper cobalt mining company established in Lualaba Province of Democratic Republic of Congo under a Joint Venture between Glencore PLC and Gecamines (the state-owned mining company). Operations consist of underground and open pit mines, a concentrator producing sulfide concentrate and oxide ores milled slurry, and a hydrometallurgy plant producing copper cathode and cobalt hydroxides from concentrate and ores. The production capacity is 300 k/a of copper cathode and 35 kt/a of cobalt hydroxide. Since Q4 2020, the Luilu hydrometallurgy plant has experienced operational instabilities due to increase in proportion of dolomite in the ore mined and fed to the plant. This was diagnosed by the significant increase in calcium grade in ore and acid consumption, continuous foaming, and overflow of tanks with subsequent adverse impact on equipment availability due to corrosion caused by acidic spills, structure integrity, and safety concerns around the acidic slurry spills. Production was adversely impact due above equipment availability and often throughput restriction to mitigate the foaming and overflows. A high gangue-acid-consuming ore management programme was developed with the aim of mitigating these impacts. The programme included: (i) use of defoamer agent in leach to stop foaming and overflow, (ii) design of a mechanical solution to leach foaming and overflow, and (iii) froth flotation for copper and cobalt minerals separation from dolomite. Only option (i) is presented in this paper. Through laboratory testwork, pilot-plant testing, plant trial, and full plant implementation, Kamoto Copper successfully implemented a defoamer agent (Kemfoam X9980) dosing at leach, resulting in significant reduction in foaming and overflow of leach reactors and countercurrent decantation thickeners. The optimum defoamer dose rate obtained was 20 mg/L. Since then, the Luilu recovered its operational stability, the corrosion of critical equipment ceased, and availability improved as the acidic leach slurry spills ceased. The constraint on throughput due to leach foaming was addressed and the frequency of sliming events in the thickeners was significantly reduced as the foaming on the supernatant surface ceased, with subsequent significant reduction in interfacial crud in solvent extraction.

The sulphide flotation circuit at First Quantum Minerals’ Kansanshi mine in Zambia produced over 100,000 t of copper in 2019. For this circuit, mineralogical analysis has shown that the majority of the copper lost is hosted in fine liberated chalcopyrite, which is a paramagnetic mineral. The objective of this work was therefore to improve fine chalcopyrite recovery in the sulphide flotation circuit at Kansanshi, using a magnetic conditioning technology to agglomerate fine paramagnetic minerals. This theoretically increases the probability of attachment during collision and therefore improves recovery. A four-month paired ‘t’ test plant trial was carried out and comprised of consecutive ON-OFF periods with and without magnetic conditioning in the rougher flotation bank of the sulphide circuit. The experimental design involved assessment of recovery by size based on daily and weekly composite samples of feed and tails, sized using both wet-screening and cyclosizer. Both the daily plant data and the sized samples showed an increase in Cu recovery with magnetic conditioning ON. A 0.56% copper recovery improvement was measured with magnetic conditioning at a 99.4% confidence level. Keywords: Flotation, fine mineral, chalcopyrite, magnetic aggregation

The mechanization of haulage drilling in the gold mines of Anglo American Corporation by J. w. WILSON, Ph. D., C.Eng., M.AIME, F.!.Min.E., F.I.M.M. (Fellow), and J. G. TAYLOR, A.C.S.M., C.Eng., M.!.M.M. (Visitor) Some one-thousand kilometres of tunnels are mined annually in the gold mines of South Africa. Until two years ago, mechanized drilling on South African gold mines was not an economic proposition because of the availability of inexpensive labour and the fact that mechanized equipment developed for other mining markets could not perform satisfactorily in the tough, abrasive quartzites of theWitwatersrand System. A project team from the Technical Development Services Organisation of the Anglo American Corporation, in collaboration with various manufac turers of drill rigs and drill steel, has been concerned with the development of suitable equipment for mechanized main-haulage drilling. After two-and-a-half years of extensive testing and development of drifters, drill steels, and bits, many of the problems encountered have been sotved, and gradually jumbos mounting pneumatically and hydraulically powered drifters are being phased into production on various gold mines of the Group. A description of the development work is given, and actual operating results are recorded, together with details of the drilling and blasting techniques used.

The peak in Sulphur price late 2008 caused again intensified investigation into the decomposition of sulphates and spend acid. One option is the recycling of sulphur from spend acid, which already started more than 40 years ago in the field of spend acid from organic processes in refineries and acrylic glass manufacturing. Since this acid couldn't be neutralized and discarded due to high organic contents, another source of SO2 to produce sulfuric acid is the decomposition of metal sulfates. The decomposition of metal sulfates was investigated at the next peak in Sulphur price in the 80?s. The first major scale pilot tests and studies of gypsum decomposition were carried out for clients in Florida. The decomposition of gypsum was quite often mainly influenced by the strategic decision of some countries to get own and independent acid production. In other cases the industry doesn?t have enough space to dump the gypsum. Therefore the company was also forced to convert the gypsum into ?saleable? products to avoid these residues. Other projects were made for the recycling of iron-sulfates from the pigment industry. The motivations for these projects were not only given by acid price. For the German pigment industry it was no longer permitted in the 80?s to dump the iron sulphate residues into the sea. These regulations forced the industry to develop new technology, which allows converting of the FeSO4-residues into iron oxide and acid. Therefore economical and mainly environmental factors influenced the decision of the companies to develop and to build these plants. Beside the above mention iron- and calcium-sulphates many other process exist, which produce metal sulphates as an intermediate product. These cases are not forced by environmental or strategic factors. In cases like Ni, Co or Mn-decomposition the main product of the plant is treated in the decomposition plant and later on used as ferrous-alloys. These final products are higher in price compared to e.g. CaO, which exclude the high-energy consumption for the endothermic chemical decomposition reaction. The reaction of SO2 generation based on acid or sulfate decomposition takes place in the range of 1000°C. The energy demand of the endothermic reaction is considerable and leads due to the high fuel-combustion off-gas stream to a diluted SO2 gas. Energy prices are usually increasing at the same time like sulphur. Sulphuric Acid based on decomposition is therefore more expensive than as acid based on sulphur combustion. The paper describes fluid bed technology and possible process concepts for decomposition plants. Additionally the thermodynamic background of the decomposition process and the main influence factors are provided to receive a better understanding of this technology.

In other cases the industry doesn?t have enough space to dump the gypsum. Therefore the company was also forced to convert the gypsum into ?saleable? products to avoid these residues. Other projects were made for the recycling of iron-sulfates from the pigment industry. The motivations for these projects were not only given by acid price. For the German pigment industry it was no longer permitted in the 80?s to dump the iron sulphate residues into the sea. These regulations forced the industry to develop new technology, which allows converting of the FeSO4-residues into iron oxide and acid. Therefore economical and mainly environmental factors influenced the decision of the companies to develop and to build these plants. Beside the above mention iron- and calcium-sulphates many other process exist, which produce metal sulphates as an intermediate product. These cases are not forced by environmental or strategic factors. In cases like Ni, Co or Mn-decomposition the main product of the plant is treated in the decomposition plant and later on used as ferrous-alloys. These final products are higher in price compared to e.g. CaO, which exclude the high-energy consumption for the endothermic chemical decomposition reaction. The reaction of SO2 generation based on acid or sulfate decomposition takes place in the range of 1000°C. The energy demand of the endothermic reaction is considerable and leads due to the high fuel-combustion off-gas stream to a diluted SO2 gas. Energy prices are usually increasing at the same time like sulphur. Sulphuric Acid based on decomposition is therefore more expensive than as acid based on sulphur combustion. The paper describes fluid bed technology and possible process concepts for decomposition plants. Additionally the thermodynamic background of the decomposition process and the main influence factors are provided to receive a better understanding of this technology.
