"Mogale Alloys operates two alternating current (AC) submerged arc furnaces (SAFs), and two direct current (DC) open bath furnaces. These furnaces are capable of producing two products, silicomanganese (SiMn) and ferrochrome (FeCr), with a total production capacity of 110 000 t/a. This paper focuses on the silicomanganese process specific to Mogale Alloys, with a two-furnace operation facility that produces 55 000 t of SiMn per annum.IntroductionMogale Alloys is situated in Krugersdorp in the West Rand District Municipality in South Africa’s Gauteng Province. The Krugersdorp facilities were initiated by Palmiet Chrome Corporation in February 1963 to produce charge chrome (Basson, Curr, and Gericke, 2007). Mogale Alloys bought the Palmiet Chrome facilities in 2005 from Samancor Chrome. The Afarak Group currently owns 90% of Mogale Alloys.SiMn is produced in two 20 MVA submerged arc furnaces (SAFs), which were originally built for chromite processing, and ferrochromium (FeCr) in two DC open bath furnaces rated at 40 MVA and 10 MVA. When this paper was compiled, the 10 MVA furnace was not operational due to the high cost of production, and one of the 20 MVA SAFs was recently converted to produce FeCr due to market constraints. Mogale Alloys has 290 permanent employees with four contracting companies on site. The paper presented here focuses on the production of SiMn at Mogale Alloys.The high-level process flow at Mogale Alloys is summarized in Figure 1, which details the raw material input and the products produced by the two 20 MVA furnaces. SiMn is produced by carbothermic reduction of manganese-bearing raw materials from four different sources, namely Wessels, Mamatwan, and UMK ores, and BHP sinter feed. The carbon sources are bituminous coal from Forzando and Msobo, local suppliers in Mpumalanga."

Furnace wall tubes from 600 MW subcritical boilers at three coal-fired power stations were sampled and the fireside deposits examined to determine the mechanism of fireside corrosion. This involved an indepth investigation into the morphology and composition of the fireside deposits and the conditions of the furnace that enable this type of attack. SEM-EDS analysis revealed high concentrations of oxygen, iron, and sulphur, QEMSCAN and XRD analyses identified the presence of Fe3O4, Fe2O3, FeS, and FeS2. Differential thermal analysis showed thermal activities at temperatures of 500–600°C, 900–1100°C, and 1100–1250°C, which are associated, respectively, with FeS2 oxidation to FeS and Fe2O3, at 475–525°C, formation of aluminosilicates at 925–1100°C, and melting of FeS around 1190°C. The absence of sodium and potassium eliminates the contribution of molten alkali sulphates to the corrosion. The consistent coexistence of iron sulphide and iron oxide is indicative of the substoichiometric conditions in the furnace, while the detection of pyrite suggests that the coal is not completely combusted, which points to a poor combustion process. These observations were affirmed by gas analysis at one of the stations, where very high levels of carbon monoxide were measured at the furnace wall (≥ 14 000 ppm) and furnace exit (≥ 3500 ppm). The high CO concentrations are indicative of limited combustion caused by limited O2. These reducing conditions promote the formation of FeS-rich deposit, which is the corrosive species responsible for degradation.

Compressed air is widely used on South African gold mines. However, due to recent and proposed future electricity tariff increases it is quickly becoming too expensive to produce and use. Boxfront chute systems at ore passes were focused on during this study, and a number of alternative power sources were examined. After comparing primarily costs, and secondarily safety and practicality, of a number of systems based on water and hydraulic oil, a system making use of either air or water was determined to be the most cost effective. A payback time of 8 years was calculated, which will be significantly less taking into account the avoidance of failures due to electricity and water shortages, which would not affect this system due to its ability to swap between either air or water. It was recommended that this system be installed at all boxfront chutes as soon as possible so that the company can begin to benefit from the cost savings.

SYNOPSIS The phase equilibria, viscosities and sulphur capacities of titaniferous slags were determined in the composition range of CaO = 30 to 0 per cent, MgO = 0 to 30 per cent, SiO2 = 19.69 per cent, AI.O. = 13.12 per cent and TiO2 = 37.19 per cent. The phase equilibria were determined by high temperature microscopy, the viscosities were measured using a rotating outer cylinder viscometer and the sulphur capacities were evaluated from the results obtained by equilibrating the slag in a gas stream of CO, CO2 and SO2. The behaviour of these titaniferous slags under reducing conditions was examined. Possible use of the slags for aggregate, or slag-cement, and the possibility of extracting the TiO2 are discussed. "The aim was to investigate stable pillar design procedures currently in use on chrome and platinum mines, subject them to a critical appraisal, and review some of the alternatives proposed in the literature. It is concluded that these pillar design methodologies suffer from drawbacks that can be detrimental to the mining industry and that an improvement is essential.It was decided that the increased availability of analytical models and failure criteria could be exploited to update the empirical to an analytical/empirical method. The proposed methodology adopted FLAC2D simulations using the Hoek-Brown failure criterion to calculate full stress-deformation curves for typical pillars. The mine stiffness concept was introduced to determine the pillar load, integrating the influence of the pillar and strata stiffness and mining geometry.The proposed methodology was calibrated by comparing experimental and predicted deformations and failure depth of pillars in one hard-rock mine. The conclusion was that the methodology is an improvement over the one currently in use. An improved factor of safety is given by the intersection point of curves for the stiffness of the system and the pillar strength. IntroductionThe paper describes part of the findings of a PhD thesis (Kersten, 2016) on an alternative stable pillar design methodology. This publication contains sufficient information to implement the method for further interpretation and testing. A detailed comparison of measured and predicted data is dealt with in the thesis, and the results show that there is promise in the methodology.The design of stable pillars in mining is of fundamental importance, not only in the Bushveld Complex mines but throughout the mining industry. Wherever mining occurs, pillars are formed at some stage and it is essential to predict their behaviour, i.e. whether they will burst, yield, or remain stable. Although of crucial importance, pillar design still suffers from major shortcomings and weaknesses."

Mining companies employ a multitude of risk management tools. The effectiveness of these tools for decision-making and communicating risk has not been addressed. This paper investigates the use of verbal probabilistic expressions in communicating geomechanical risk. Analysing survey data obtained from a group of mining geomechanics professionals, it identifies limitations of common probabilistic expressions. The paper concludes by making specific recommendations to avoid the use of certain expressions that may result in increased uncertainty, thus compromising the use of risk management tools.

Refractory gold-containing concentrates usually contain gold enclosed in sulphides as well as in rock-forming minerals. Another difficulty is that gold often occurs as very fine inclusions of several micrometres, and even smaller than 1 micrometre, or can be part of the mineral composition at the structure level. Processing of such concentrates is a challenge. Ultrafine grinding and further oxidation are applied for gold liberation. The paper deals with the results from the study of gold deportment using Qemscan, and atmospheric oxidation testwork involving Albion Process™ on a gold-containing concentrate with a high content of refractory gold in sulphides and gangue minerals. Albion process testing was performed at Institute TOMS with the participation of Glencore Technology Pty Ltd (Australia). Additionally, conventional cyanidation testwork was carried out for the concentrate processing. As an alternative technology of gold liberation, oxidising roasting with arsenic stabilisation was used. The results from the study make it possible to assess the efficiency of the above-mentioned methods of gold liberation, and applicability of Albion technology to recover gold from the refractory concentrate. The mining and mineral concentration of Cu-Ni-PGM sulfide ores in South Africa occurs in semiarid regions. The scarcity and availability of water resources in these regions has become one of the biggest challenges facing mineral concentrators.S Owing to this challenge, concentrators have to find ways through which they can manage and control their water usage. Recycling and re-use of process water in mineral concentrators has therefore become common practice. This practice is beneficial in that it reduces reliance on municipal water, harnesses compliance to stringent environmental regulations on water usage, and it also offers a better response to the Sustainable Development Goals. This could however be somewhat concerning to the operator as recirculated water often has higher concentrations of ions compared to fresh or potable water. The unintended change in the process water quality may potentially affect critical aspects of flotation such as the stability of the froth. This has led to the need to find those process water ions that have the greatest impact on froth stability. Thus, this paper investigates the effect of various ions common in process water of a typical Cu-Ni-PGM concentrator on froth stability. Bubble size, water recoveries, foam height, and dynamic froth stability in both twophase and three-phase flotation systems are used as proxies for froth stability. Findings of this study are deemed crucial towards the development of a process water management protocol in sulfidic Cu-Ni- PGM ore concentrators. Iron ore pellet feed pressing has been one of the first and most successful applications of High- Pressure Grinding Rolls (HPGR) in the minerals industry. Vale S.A. has been one of the pioneers in this application, currently with six HPGRs in operation in the pelletising plants of the Complexo de Tubarão (Brazil). In spite of the important advances in the technology, risks still exist when scaling-up the process from small-scale information. The present work takes advantage of the recent advances in the mathematical modelling of the HPGR performance, using the population balance model to evaluate the modified Torres and Casali model prediction in iron ore pellet feed pressing for different scales of operation. Results are presented that compare the HPGR performance in different operational scales for iron ore pellet feed pressing, demonstrating the confidence of this model-based approach for scale-up to full-scale HPGRs used in pressing iron ore concentrates. In metal mines, comminution is commonly used to liberate minerals for subsequent mineral concentration processes, such as flotation, magnetic separation and gravity separation. However, ores are aggregates of valuable minerals and their disseminated gangue minerals, and these minerals exhibit diverse comminution behaviours. In carbonate-bearing iron ores, hematite, siderite, and quartz are the predominant minerals, of which hematite is the objective recoverable mineral. In this regard, the present study aimed to identify the imperfections in siderite minerals by X-ray computed tomography (XCT), and thus quantitatively characterise their size and shape in terms of Feret diameter and aspect ratio, as well as other parameters. XCT images indicated the protogenetic ubiquity of pores <5 μm in diameter and cracks of 7-8 μm inside siderite particles. In the ground product of artificially mixed siderite and hematite, siderite particles were smaller than hematite particles. Siderite particles had a larger surface area and greater surface roughness than hematite particles of the same volume, which was attributable to the intrinsic holes and cracks in siderite particles. This study provides an insight into the relationship between the inherent imperfections of minerals and their comminution properties. The Elizabeth Bay aeolian deposit in Namibia comprises a sedimentary package of diamondiferous grits that have been deposited, reworked and concentrated to various degrees by dominant southerly winds. Diamond concentration in these deposits is highly variable and often unpredictable. The deposit is marginal from an economic perspective and therefore requires selective mining which in turn requires correct sampling and accurate estimation. Three methods of sampling have been used at Elizabeth Bay for mineral resource estimation: (i) pit samples utilizing an excavator to produce a sample 1 to 3 metres deep with a 10 to 20 m2 footprint, (ii)GB50 grab sampling with a 3.34 m2 footprint and (iii) a BG36 bucket auger drill with a 5 m2 footprint. Pit sampling, being easy to execute, has been the most widely used despite a limited penetration ability and, at times, questionable integrity. The GB50 grab sampling tool was tested at Elizabeth Bay and although it had better penetration ability and sample integrity, it struggled with cemented horizons. No sample optimization was conducted prior to the GB50 grab sampling. The latest phase of sampling was conducted using a BG36 bucket auger drill which is capable of penetrating thick overburden, penetrate cemented horizons and provides an acceptable sample support size. Geostatistical simulation methods were applied to establish the optimum sampling parameters required to estimate a mineral resource at an indicated level of confidence. The results show that a 5 m2 sample support size is adequate and that a 50 m 100 m sample configuration is optimal. Sample data obtained from the three methods confirms that the BG36 bucket auger tool combined with the parameters identified in this exercise produce the best results for diamond resource estimation.

The limit equilibrium model, used in displacement discontinuity codes, is a popular method to simulate pillar failure. This paper investigates the use of physical modelling to calibrate this model. For the experiments, an artificial pillar material was prepared and cubes were poured using the standard 100 mm × 100 mm civil engineering concrete moulds. The friction angle between the cubes and the platens of the testing machine was varied by using soap and sandpaper. Different modes of failure were observed depending on the friction angle. Of interest is that significant loadshedding was recorded for some specimens which visually remained mostly intact. This highlights the difficulty of classifying pillars as failed or intact in underground stopes where spalling is observed. The laboratory models enabled a more precise calibration of the limit equilibrium model compared to previous attempts. Guidelines to assist with calibration of the model are given in the paper. The limit equilibrium model appears to be a useful approximation of the pillar failure as it could simulate the stress-strain behaviour of the laboratory models.

The FUTURE project aims to enhance seismic surveying in South African mining by integrating advanced acquisition technologies. In this paper, we detail surface and underground seismic surveys at the South Deep gold mine as part of the project. Surface seismic acquisition used co-located broadband micro-electromechanical sensors, one and three component recorders connected to geophones, distributed acoustic sensing using a straight fibre optic cable, along with a 6 ton broadband seismic vibrator operating with 4–180 Hz linear sweeps. In addition, underground surveys employed a combination of straight, and helically wound fibre optic cables, cabled-based and nodal sensors, along with a 500 kg drophammer mounted on a skid steer bobcat. The surface and underground seismic arrays were time synchronised using a GPS-time transmitter to allow for accurate seismic data recording in a GPS-denied environment. Results show the efficacy of these techniques in acquiring high-resolution seismic data, revealing detailed subsurface geological structures and mineralisation down to 3500 m below ground surface. Surface data revealed clear seismic reflections corresponding to the Black Reef and Ventersdorp Contact Reef. An underground P-wave velocity model exhibits low velocity anomalies that are associated with fracturing, while a P-wave reflection stack section shows significant reflections and a degree of faulting below the tunnel floor that was not observed on the surface reflection seismic data. We highlight the potential of these technologies to enhance safety, efficiency, and sustainability in mining. This study sets a benchmark for future reflection seismic surveys, paving the way for safer, more efficient, deep mineral exploration and extraction practices.

The development of newer and improved electrical products has led to an increase in the rate at which older products are discarded as waste. The main focus of electronic waste is the printed circuit board (PCB) because of the inherently high value of contained metals such as gold and copper. Several options for treatment of the non-metallic fraction including material recycling, where the residue may be used as inclusions in concrete or asphalt materials with minimal processing or chemical recycling, where chemicals and fuels are produced from the residue using pyrolysis exist. In this paper, the utilisation of the non-metallic leached PCB waste fraction as reductant in secondary copper smelting was investigated. Analysis of the leached residue revealed that PCB is highly amorphous and has a carbon content of 28.5%, an oxygen content of 23.1%, with the ash and volatile matter contents 40.1% and 44.8% respectively. Thermodynamic simulations of secondary smelting of copper were conducted in terms of metal recovery, and the energy required when PCB was used as a reductant. The results were also compared with that of coal and PCB-coal blends. The simulations revealed that as PCB in the blend used as reductants increases, the amount of energy required for the smelting operation decreases. Metal recovery slightly decreased as the mass percent of PCB in the blend increased due to lower carbon content present in PCB relative to coal. The results also highlighted the energy saving with PCB-coal blends which was around 160 kWh per ton of feed relative to coal. The decrease in the amount of energy required for the operation is attributed to the higher volatile content of the PCB, which is also a part of the reduction process. A Honeywell TDC 2000 central process control system was installed at Rössing in 1984. The system controls the metallurgical operations from crushing to the finished product of uranium oxide and manufacture of sulphuric acid. The operation was previously controlled from nine separate local control rooms. The paper briefly reviews the design and commissioning of the control system on an operating plant and discusses the impact on manpower organisation and training needs. Development of the process control system during its first two years of operation is reviewed and a summary is given of the current status of computer control at Rössing. The impact of the new system on overall plant operation and performance efficiency is also briefly described. In conclusion, future developments of computer control and overall optimisation of metallurgical operations are reviewed.

The primary factor contributing to the profitability of a platinum mine and its associated concentrator is the time taken from the first hoist of material from underground to the first batch of concentrate shipped. To minimize the time it would take to produce concentrate without stopping because of a lack of feed material a project was undertaken to integrate the mining model with a concentrator production schedule () in the most capital-effective manner. A secondary goal was to ensure detailed stockpiling requirements, as the concentrator is in an area where ?visual pollution? is to be avoided. To achieve this a dynamic stockpile model was created utilizing the mine production schedule resolved into a daily production figure. Four different concentrator development models were then proposed. The difference between the mine production and concentrator consumption was integrated over the life of the mine to provide the accumulated stockpile tonnages for both Merensky and UG2 ores. The stockpile levels were never allowed to fall below zero to prevent a situation where the concentrator was operational without feed material,. When a development option was selected, the standard metallurgical performance calculations were used to derive a concentrate production schedule, that was then used as a basis for commercial concentrate sale negotiations.

The primary focus of management today is safety, or preventing negative, generally irreversible, events of acute duration. The outcomes of safety-related events are usually visible and can evoke strong emotions if the results are severe. Experts now see that occupational illness and disease also result in significant emotional and financial toll to workers, their families and communities, and to their employers. Effective health and safety management must include acknowledging the importance of occupational health hazards and the proportionate application of resources to address those issues. Improvement in workplace conditions and decrease or elimination of illness and disability are due to actions within the workplace and result from the implementation of risk prevention and control measures. However, success may only be visible months or years later and may require interventions that have to be maintained over prolonged periods. This demands continuous, co-ordinated effort to ensure sustainability of diverse occupational health programmes and the relevant management systems. Too often occupational health is not seen as being part of the general management of business, but rather the function of a medical practitioner somewhere off site in a clinic. Integration of occupational health management systems with other management systems within an organization is essential for its success.

Despite the widespread use of DEM to simulate particle processes, comparatively little work has been done to evaluate its accuracy. One of the reasons is a lack of available measurement techniques that can capture dynamic information at the momentum transfer timescale which is lower than 10-6 s - typical of the kinetics occurring within the drum. This work makes use of Positron Emission Particle Tracking (PEPT), an in-situ method capable of measuring 3D kinematic data at 1000 frames per second. PEPT measurements are performed using 3 mm and 5 mm mono-size glass beads in a 300 mm diameter rotating drum at critical speeds that are relevant to industry. We undertake systematic ‘tuning’ of DEM with a view to optimising the agreement between experiment and simulation. To ensure an equitable comparison scale, both the DEM and PEPT data are coarse grained within representative volume elements. "Flotation columns are normally operated at optimal superficial gas velocities to maintain bubbly flow conditions. However, with increasing superficial gas velocity, loss of bubbly flow may occur with adverse effects on column performance. It is therefore important to identify the maximum superficial gas velocity above which loss of bubbly flow occurs. The maximum superficial gas velocity is usually obtained from a gas holdup versus superficial gas velocity plot in which the linear portion of the graph represents bubbly flow while deviation from the linear relationship indicates a change from the bubbly flow to the churn-turbulent regime. However, this method is difficult to use when the transition from bubbly flow to churn-turbulent flow is gradual, as happens in the presence of frothers. We present two alternative methods in which the flow regime in the column is distinguished by means of radial gas holdup profiles and gas holdup versus time graphs obtained from CFD simulations. Bubbly flow was characterized by saddle-shaped profiles with three distinct peaks, or saddle-shaped profiles with two near-wall peaks and a central minimum, or flat profiles with intermediate features between saddle and parabolic gas holdup profiles. The transition regime was gradual and characterized by flat to parabolic gas holdup profiles that become steeper with increasing superficial gas velocity. The churn-turbulent flow was distinguished by steep parabolic radial gas holdup profiles. Gas holdup versus time graphs were also used to define flow regimes with a constant gas holdup indicating bubbly flow, while wide gas holdup variations indicate churn-turbulent flow. IntroductionTwo types of flow can be distinguished in gasliquid flows in bubble columns: bubbly flow and churn-turbulent flow. The bubbly flow regime is characterized by uniform flow of bubbles of uniform size. Churn-turbulent flow, on the other hand, is characterized by a wide variation in bubble sizes with large bubbles rising rapidly and causing liquid circulation.Flotation columns are normally operated in the bubbly flow regime, which is the optimal condition for column flotation (Finch and Dobby, 1990; Yianatos and Finch, 1990; Ityokumbul, 1992). However, it has been generally observed that flotation column performance deteriorates when the superficial gas velocity is increased beyond a certain limit where the flow regime changes from bubbly flow to churn-turbulent flow (Xu, Finch, and Uribe-Salas, 1991). The identification of this critical or maximum superficial gas velocity is therefore important for optimal operation of flotation columns."
