Joda East Iron Mine, one of the captive iron ore sources of Tata steel, located in the state of Odisha in eastern India caters to approximately 45% of the iron ore requirement of the Jamshedpur Steel Plant. The iron ore occurring in the mine having high in iron content along with high in alumina. Clay and gibbsite are the predominant mineral phases present as surface coating, fracture filling and/or free occurring and are responsible for alumina content higher. Alumina in iron ore impacts the techno-economic performance of a steel plant by impacting sintering and blast furnace productivity. The impact is even higher when it comes to fine ore used in the blast furnaces in the form of sinter as it constitutes a major portion of the blast furnace burden. Therefore, it is beneficial to upgrade iron ore in the mine head and to reduce alumina before it is subjected to agglomeration. Mineralogical test works reveal, that alumina in iron fines is mainly associated with the clay attached to the hematite particles, either free or interlocked to a very fine size. The paper describes the efforts made to reduce alumina in the iron fines in Joda East processing plant, without much of capital investment for a very sophisticated fines beneficiation circuit. In this process, a suitable dispersant was added in the plant that dispersed the masked slime coating over the iron ore fines, thereby making a better quality iron ore fines with reduced alumina content. The alumina in fines improved by 0.2 units? means from a label of 2.4-2.6 % reduced to 2.2-2.4 %. With this initiative, not only the primary objective of alumina reduction is met but also it has given substantial benefit in reduction of silica and as well as moisture in product. This moisture reduction also has given bottom line impact by reducing idle freight and royalty.

The Bayer process used for refining bauxite to smelting grade Alumina serves as the linchpin of the Aluminum production industry worldwide. Even though the process is well established, the presence of impurities in the liquor affects the quality of product and imposes a major economic cost on the industry. This review article focuses on the issues pertaining to Gibbsitic (Al2O3.3H2O) precipitation circuit. The comprehensive review provides a basic understanding of the aluminum trihydrate precipitation and agglomeration phenomena. Crystal growth rate and agglomeration play a significant role in determining the output PSD of agglomerates. Hence, the effect of certain thermodynamic and hydrodynamic parameters along with the impact of impurities (oxalates, aldols, acids etc.) and additives on hydrate growth has been reviewed.

"The Reflux Flotation Cell (RFC) consists of an inverted fluidized bubbly bed, located above a system of parallel inclined channels. This novel arrangement enhances the hydrodynamics of flotation in a number of ways. Firstly, the free-surface of the flotation cell is enclosed via a fluidized bed distributor, ensuring uniform application of wash water to promote desliming. Secondly, foams can be variable in their stability and lack permeability. Hence this system is preferably operated in the absence of foam, instead opting for a bubbly zone of high bubble volume fraction through the use of a very high gas flux and/or wash water flux. Discharge of the product proceeds upwards through a central port of narrow cross-sectional area. Thirdly, the system of inclined channels increases the segregation between the bubbles and the water, ensuring the bubbly zone remains contained within the upper vertical zone, and the liquid flux reporting to the overflow is low. The expanded operating regime of the RFC was investigated by covering a very broad range of gas fluxes, up to 5.5 cm/s, and wash water fluxes, over 2 cm/s. Both laboratory and pilot plant performances were quantified by the recovery of hydrophobic particles and rejection of the hydrophilic particles, using model and industrial coal feeds. The new system hydrodynamics was found to offer significant advantages in flotation kinetics, desliming, and particle recovery across a broad particle size range. Bubble interfacial flux reached as high as 600 m2/m-2s-1. The upper system consists entirely of a high volume fraction of bubbles, which provides a "safety-net" to protect against the detachment of coarse particles, and a highly permeable zone for counter-current washing of the flotation product. Under relatively extreme conditions selective stripping of the product is observed, resulting in grade recovery values beyond those achievable using the tree flotation method."

This paper reviews the status of automated applied mineralogy today and describes the history and fundamental theoretical and practical bases underpinning the development of automated systems. Details are given of the technical challenges that were faced in creating the new technology and in applying it to a range of applications. In recent years, automated mineralogy has become established as an essential enabling technology for the reliable acquisition of statistically sound comprehensive mineralogical and metallurgical data. This has had a revolutionary effect on the industrial use of such data in the study of geology, mining and mineral processing. Previously, using manual methods, it was not feasible to attempt this work because the large data sets required could not be assembled in a realistic timescale. There was a reliance on individual expert mineralogists and this was not scalable. The speed, reliability, detail and repeatability of the modern automated measurements has now made this type of analysis routine. Automated Applied Mineralogy has come of age! More than 100 systems have been installed around the World. Automated mineralogical analysers such as QEMSCAN® were originally developed as diagnostic metallurgical tools to improve mineral processing plants using samples drawn from plant surveys, bench and pilot-scale tests. They were used mainly for the assessment and auditing of size fractions of mill products, such as concentrates and tails. Subsequently, they began to be used for concentrator design and optimisation where ore characterisation was used to help understand the relationship between the feed ore and its subsequent behaviour in the plant. They are now widely used to measure exploration cores and drill chips from drilling programs to predict eventual metallurgical performance. Ore samples can be classified into metallurgical, as well as geological types, by combining mineralogical features in the ores with metallurgical properties related to grade control, separation, comminution, flotation and leaching behaviour. Three-dimensional block models of ore deposits are now being created based on processing response in addition to geological and mining properties. The development of automated systems began in Australia, the United Kingdom and Canada in the late 1970s and early 1980s. There were many technical challenges. Mathematical theories of randomness, sampling theory, image analysis and stereology were developed to ensure sample representivity so that meaningful information could be obtained. Sample preparation, presentation and measurement methods were developed to ensure that the random sampling was preserved during the measurements. Methods of automatic measurement and mineral identification evolved from the use of electron microscopes, fitted with backscattered electron brightness and energy dispersive X-ray detectors. Operational procedures were required to ensure that these instruments could accommodate a large number of samples and operate unattended for long periods of time. The new technology was progressively applied to a range of commodities and applications and new analysis methods, such as liberation measurement, were needed for metallurgical interpretation of mineralogical data.

Many thickener operations continue to be constrained by their ability to process consolidated underflows with high yield stress and associated rheological characteristics. To maximise separation efficiencies within a thickener operation the use of both engineering and reagents are always considered. BASF is developing a Novel Flocculant Technology (NFT), which combines both of these aspects to enhance the performance of the thickener operation, improving the areas of pumping efficiency, underflow density and throughput. The development progression through stages of laboratory scale batch test work to pilot scale dynamic testing has demonstrated the ability of BASF NFT to maintain effective flocculation performance whilst increasing the rate of underflow consolidation, and significantly reducing the associated underflow yield stress of the treated material. This paper will present application data through full scale dynamic testing conducted on a granite washing circuit to demonstrate the performance benefits that NFT offers to a thickener operation. Compared to the conventional flocculant treatment, within the operation parameters and conditions employed during the full scale trials, the NFT produced a reduction in underflow rheology (yield stress) of around 45 % relative to a given solids and improved the underflow consolidation by providing at least 20% relative higher underflow solids loading than the upper limit of the given typical thickener operation. The slag produced in metallurgical smelting processes contains considerable amount of valuable metals. The present work focuses on recovery of copper value by froth flotation from the copper smelter slag. The slag samples are subjected to detailed characterization including automated quantitative mineralogy using Mineral Liberation Analyzer (MLA). The MLA results indicate that a part of copper is present in sulphide form in fayalite (iron-silicate) matrix and very poorly liberated. SEM-EDX analyses also reveal that a certain part of the copper is present within the fayalite (Fe-Ca-Si) matrix, perhaps either as lattice impurity or very fine grain. The copper smelter slag is ground in wet mode in a ball mill, to particle size distribution suitable for flotation. Subsequently, the slurry undergoes froth-flotation in lab-scale Denver-type flotation cell. Various combinations of sodium iso-propyl xanthate (SIPX) and alkyl hydroxamate collectors are used along with pine oil as frother. A multiple collector dosage is required for effective flotation of non-sulphide copper phases associated fayalite and alkyl hydroxamate is identified as one of the effective collector for non-sulphide minerals. The copper recovery can be enhanced by 7-10% with a combination of collectors as compared to conventional sulphide flotation using only xanthate type collectors. Chromium ore exploitation has commenced in 1948 in Albania and there are produced about 24.3 million tons up to the end of 2006. Last years the prices and need were increased notably. Main export of chromium ores and concentrates was accomplished respectively 114 500 ton and 13 000 ton in People Republic of China during 2006 year. Location, status, reserves and grade of chromium deposits of Albania are presented in the paper. Chromium ore enrichment is related with their composition and Cr2O3 content, as well as with market requests. Actually, high grade chromium ores with Cr2O3 content over 38% ~ 40% are directly exported or treated in metallurgy, but last time have been exported and chromium ores with 28% ~ 30% Cr2O3 content for the reason that dressing plants can not be operated for investment lack. High grade chromium ores have been treated in heavy media separation plant before 1990. It is presented flow sheet, figures and necessity to put in operation HMS plant in the paper. Actually, low grade chromium ores with content 16% ~ 20% Cr2O3 are not enriched for the lack of investments, but before 1990 they have been concentrated in dressing plants producing chromium concentrates grade 48% ~ 50% Cr2O3. In the paper are shown technological schemes and industrial figures during more than 20 years operation and possibilities to reconstruct these mineral processing plants. Only chromium mineral processing plant of Bulqiza is in operation using as raw material its old existing tailings. The flow sheet and figures show that are possibilities to increase recovery and grade of concentrate in the plant. Separation and concentration of slimes in suitable equipment gives visible improvement of Cr2O3 recovery. Several tests have been carried out with flotation and magnetic separation methods for enrichment of low grade chromium ores. Flow sheet and figures of mineral processing ores content olivine as gangue mineral are interesting, because combination of gravimetric with magnetic methods is necessary in this case. In the paper are presented the tests and good results of low chromium ore pre concentration. Metallurgical treatment of chromium ores to produce Ferro chrome, as well as technological process, figures, consume of electrical power and materials in Elbasani and Burreli furnaces are shown and necessary investments to treat in metallurgy all produced chromium ores in Albania are considered.

In this paper, an evaluation about the process mineralogy of the rich iron mine in Mongolia with comprehensive methods is given; this provides foundation of the comprehensive recovery of iron and cobalt in the ore. The research shows that the iron?s grade is 61.23%, Co?s grade is 0.02%, the ore is rich iron ore and its Co content also reaches border mining grade. For the ore, if want get high grade iron concentrate powder, must identify the mineral composition and the occurrence of iron and take into ac-count the recovery of Co content as associated resources. Chemical phase analysis results show that 86.35% of iron exists in magnetite, which means that the theoretical recovery ratio of iron is close to 86%. Minerals spectrum analysis confirmed that the magnetite containing a small amount of Mg, Al, and other impurities, the actual iron minerals to 70.28%, which means that theoretically iron grade iron concentrate only close to 70.28%. Based on the result of iron chemical phase analysis, by investigating the liberation of sulfide minerals and gangue, the recovery index of iron can be forecasted, when grinding fineness is 35%, 45%, 55% and 65% bellow 0.074mm,theoretical content of Fe in iron concentrate separately is 67.71%,67.88%,68.78%,and 69.43%,accordingly the theoretical recovery of Fe is 87.38%,87.05%,86.92% and 86.63%. From the perspective of process mineralogy, the forecast mineral beneficiation indicators show that the ore is easy sorting ore, iron processing operations have higher recovery rate, but wants sorting of high-grade iron ore concentrate still need appropriate grinding fineness. Furthermore, associated element Co, existing mostly in pyrite and pyrrhotite, is valuable in the ore. Pyrite and pyrrhotite have ideal liberation under grinding, so cobalt can be easily enriched in sulfide concentrate.

In an effort to test the extent to which fundamental fluid mechanics can provide a prediction of particle separation, a study on a simple parallel-sided sluice has been carried out using glass bead and ilmenite mixtures at various particle concentrations and flow rates. Great care was taken to devise a flow splitter at the end of the sluice that permitted accurate measurement of the fluid flow profile and collection of slurry samples, allowing evaluation of the particle species concentration profiles. The actual particle separation taking place was compared to predictions made by first describing the fluid flow by a modified ?law of the wall? model. The hydrostatic pressure variation in the flow was taken into account and the eddy viscosity was calculated from a mixing length expression incorporating Van Driest?s damping function. Using an average density and viscosity provides an explicit expression for the velocity gradient that can be numerically integrated for the flow profile. The particle concentration distributions were then modelled with Hunt?s sediment transport model assuming the particle eddy diffusion coefficient to be the same as that for the water. Hindered settling velocities of the particles were calculated using Brauer and Thiele?s formula, which takes the particle size and density distributions and solids volumetric concentration into account. The resulting predictions of particle separation are shown to be a strong function of the settling velocities of the particles used. Keywords: flowing film concentrators, fluid velocity

"Lead is the most important material able to meet the current demand for energy storage. The lead acid battery is reliable, efficient and inexpensive. Continuous developments in battery construction are providing improvements in all aspects of the batteries’ performance. The lead acid battery is both the main lead product and the main raw material for lead production. More than half of the lead produced is from secondary smelters where batteries are the most important feed material. The environmental pressure on lead production has been increasing for many years, and continues to become stronger and stronger. The lead production processes and technologies themselves will require updating to meet the new regulations. Although they are very strict now, they will become even more so and current technologies may not be sufficient. Because recyclability is a strong point for the lead acid battery, the secondary smelters need to reduce the environmental impact as much as possible. In recent years, the secondary smelters underwent impressive changes in this direction, but some more improvements are possible. Electrochemistry can offer a step change improvement in making secondary lead production more environmentally friendly. Engitec has developed an electrochemical process base on a very high current density (high productivity) cell using an inexpensive electrolyte and at a relatively low cost. In this paper, the latest update on the technology is provided. INTRODUCTION The lead acid battery is considered the “walking dead” by some new technologies trying to replace it. It has played and will continue to play a very important role in our lives because it is inexpensive, fully recyclable and the existing lead and the mine reserves guaranty enough material for the extended future. According to the life cycle, the lead acid battery is the cheapest and the most effective system to store energy. Lead is practically a close loop where lead battery production consumes more than 80 % of the produced lead but contemporarily it is the most important raw material for the production of metallic lead. In fact, nowadays, the secondary production has overcome primary production and this trend is expected to continue. Primary lead is the make-up material for the existing battery production and the source of lead for the construction of the new ones."

This paper presents the research on comprehensive recovery of copper, gold, silver and iron from tailings from high-intensity magnetic separation in Tonglushan Mine. By comparison of experimental results of three flowsheets?regrinding of tailings-conventional sulphidizing flotation, water heating enhanced sulphidizing flotation and acid leaching-sulphidizing precipitation flotation, it is concluded that regrinding of tailings-conventional sulphidizing flotation flowsheet has the best economical and technical performance and practicability. Regrinding and using the mixture of sodium hydroxamate and sodium xanthate are two of the notable technical characteristics of this best flowsheet. The system for comprehensive recovery of tailings has been put into production. It not only can recover the valuable minerals from tailings in Tonglushan Mine, but also can reduce the environmental pollution, resulting great economic and social benefit.

A new optical sorting system based on a complex image analysis and high definition imaging has been developed by Comex. The image analysis is based on high definition cameras of different types and advanced filtration tools for verification of waste particles. Different mineral properties are used to identify the processed material. The system is further combined with a high speed rejection mechanism based on FPGA technology and operating in real time conditions. This provides a minimal error when removing waste particles from the sorted material.

The structure-activity relationships for four thionocarbamate collectors are discussed in this pa-per. These collector classes are alkyl alkyl thionocarbamates, allyl alkyl thionocarbamates, acyl al-kyl thionocarbamates and alkoxylcarbonyl alkyl thionocarbamates. The main emphasis will be to highlight the differences between collectors and their affinities for copper and iron sulfide minerals on the basis of data on electronic-structure properties obtained by vacuum and solution density functional calculations, flotation experiments and analysis measurements. The mechanism of interaction of these collectors with sulfide minerals is also discussed with perturbation theory. The theoretical study results indicate that acyl alkyl thionocarbamates and alkoxylcarbonyl alkyl thionocarbamates have best performance in these agents as flotation collectors with improved collecting power for copper sulfide minerals and excellent selectivity against iron sulfide minerals, which are consistent with the experimental data reported in the literature.

A new sensor based sorting system has been developed, based on complex image analysis, where an image texture and a shape pattern is considered for identifying particles for separation. The sorting system employs different images generated by visual light and X-ray to provide maximal information about processed particles. Application of X-ray makes it possible to analyse the internal structure of the particles, which provides a 2D image with complicated texture, however, which contains valuable information. The advanced system for the texture and the pattern recognition is applied to analyse these images simultaneously, to provide the required identification of the particles for efficient separation. The mathematical models applied during identification and separation, are assisted by high speed calculations being specially optimised for this kind of process. This allows sorting with high capacity and high accuracy, which is critical for practical applications in mineral processing. The paper describes a number of tests during sorting of iron ore and coal with high separation efficiency.

Hindered-settling column process has been used for the separation of mineral particles for many years. In this study, a model based on DEM (Discrete Element Method) was used to simulate the movements of particles in a settling column separation process. DEM model is capable of describing the motion of particles and calculating the impact forces between particle and particle, and particle and wall contact under various operating conditions. Drag force, rotation induced Magnus lift force, contact force and the gravitational force acting on individual particles were considered for establishing the mathematic models. The overall motion of the particles in water is satisfactorily simulated by the DEM, and the result shows good agreements with the result of lap-scale experiment.

Taknar polymetal (Cu-Zn-Au-Ag-Pb) deposit and concentration flotation plant are located in the northeast of Iran. The flotation feed contains Chalcopyrite, sphalerite and pyrite with 4, 4 and 8 percent respectively. Cu and Zn contents are 1.26 and 3.5 present. Pyrite decreases the quality of base metal concentrates and increases the amount of sulfur compounds produced in the base metal extraction processes. Therefore, depression of pyrite is essential in the concentration of base metal sulfides by flotation. For flotation tests, 4 mixed collector systems, MIBC (20g/t), lime and tow depression systems (sodium cyanide (60g/t)-zinc sulphate and dextrin (300g/t)-zinc sulphate) were used as collector, frother, pH regulator and pyrite-sphalerite depressants in the chalcopyrite flotation stage, respectively, and SIPX, MIBC, lime and copper sulphate (as activator) were used in sphalerite flotation from first stage tailings. The results have shown that, sodium cyanide is a suitable depressant for pyrite and sphalerite in the first stage of flotation. Compared to dextrin as depressant, chalcopyrite recovery was decreased approximately 1.83%. In addition, when sodium cyanide was used as pyrite depressant, copper sulphate consumption raised approximately 90 g/t for activation of sphalerite. From Environment and HSE points of view, dextrin is natural, biodegradable, and non-toxic while cyanide is very high toxic. This paper will discuss our recent developments in mineral processing and hydrometallurgical technologies to recover gold and titanium dioxide from a wide range of feed materials including ores, concentrates and tailings.

"Recycling of industrial waste provided they have enough valuable elements requires significantly less investment compared with ore processing. Promising man-made raw material of rare earth elements (REE) is phosphogypsum. Works performed on dismantlement of phosphogypsum only concern phosphogypsum processing from apatit. In this case, none of the developments was tested for phosphogypsum produced on the basis of phosphorus, chemical and mineralogical composition of which is markedly different from apatites. We studied phosphorites of the Karatau deposits (Kazakhstan). Mineralogically all the layers are composed of three main ingredients: phosphate, silica and carbonate, which account for 92-96% of the weight composition of ores and rocks. Of impurities there are pyrite, iron hydroxides, gypsum, fluorite. In addition to the actual composition of phosphate in phosphate ores there are apatite. Silica is presented by chalcedony and quartz, and carbonate by calcite and dolomite. The results of X-ray microanalysis showed point cluster of grains containing REE in samples of phosphate ore. Analysis of the grain showed that REE are in the form of phosphates and silicates, which according to numerous studies in apatites is not established. In this regard, phosphogypsum, waste of production, is different in composition too. Therefore, transfer of techniques proposed in the methods for extracting REE from phosphogypsum after processing apatite, did not give the stated results and required a new approach to solving this problem. It should be noted that the phosphogypsum produced by processing the Karatau phosphorite contains medium group of REE by 2.6, and heavy group by 7.8 times more than phosphogypsum from processing the Kola apatite. Given the shortage of medium and heavy REE research to develop ways to extract the lanthanides from phosphogypsum after processing phosphate rock is promising. The study contains results of studies on the extraction of REE from phosphogypsum after Karatau phosphorite processing."

"Expert Online is a software system that makes use of novel artificial intelligence technology, known as the Interpreting Expert System (IES), to mimic an informed expert on a minerals processing plant. Previous implementations of the IES were only capable of explaining the controller actions. Expert Online will also take on the more difficult task of explaining the complex process behaviour to the operator in simple language.The primary functions of Expert Online are to serve as a training tool and an online assistant to operators. However, it is also expected to be of value to supervisors and plant managers.A number of additional features are envisaged, including different operating modes, fault detection, speech synthesis and advanced message filtering. Expert Online will increase the operator’s knowledge of the process and his/her understanding and acceptance of the complex control systems. Users would be supplied with relevant and timeous information required to make informed decisions to ensure smooth plant operation.This paper discusses the structural design of Expert Online for implementation on the latest version of MINTEK’s open control platform, PlantStar, as well as several advances and additions since the previous implementations of the Interpreting Expert System."
