Roy Hill is a large iron ore mining, processing, railing and port operation in the Pilbara region of Western Australia. Since delivering its first shipments to customers in December 2015, Roy Hill has quickly achieved a 60 Mtpa production rate of lump and fines products. The process plant, principally consisting of wet scrubbing, screening and de-sanding unit processes, was expanded from early 2020 to include operation of a Wet High Intensity Magnetic Separation (WHIMS) Plant. The WHIMS Plant treats tailings to recover approximately 4 Mtpa of ultra-fine (nominally -150 μm) high-grade hematitic concentrate which, after dewatering, is blended into the fines product. Unlike typical hematite concentrates, which consist largely of dense particles with smooth surfaces, the WHIMS concentrate is characterised by very finely microporous hematitic/goethitic particles, reflecting the overall characteristics of the Roy Hill deposit. Detailed test work has been conducted in collaboration with CSIRO to characterise the WHIMS concentrate in terms of its physical and mineralogical properties, and to determine its influence on the granulation and sintering performance of Roy Hill fines – from fundamental/lab-scale and sinterpot perspectives. The results demonstrate that blending of the high-grade hematitic Roy Hill WHIMS concentrate into the fines product can maintain overall sinter quality and positively influence granulation and sinter melt formation, as well as Fe grade.

The total number of tailings accidents has reduced from over 50/decade in the 1960s-1980s to less than 30/decade in the 2000s to 2010s. However, the rate of significant tailings dam failures has not been reduced. The significant tailings dam failures the mining industry experienced in the recent history include: Merriespruit, South Africa, 1994; Los Frails, Spain, 1998; Kolontár, Hungry, 2010; Mount Polley, Canada, 2014; and Samarco, Brazil, 2015. The conventional Factor of Safety approach itself may not be enough to further reduce the rate of significant tailings failures due to its limitations such as uncertainty. For example, the same factor of safety could have a vast range of annual probability of failure for different tailings dams, and insufficient consideration of failure consequence. This paper presents a risk based approach for design with the objective being to minimise tailings dam failures, especially those significant tailings failures with high consequence and low probability. This approach includes risk based design and risk management using bowtie tools. In the risk based design, quantitative analysis will be used to estimate the annual probability of failure and the tolerable failure criteria is linked to the consequence category. Bowtie analyses will be used to understand hazards and risks and identify and select independent controls that are effective in preventing and mitigating catastrophic failures. SAG Mill process control classically maintains the SAG mill volumetric filling within a set operating range. Typically a SAG mill weight measurement, by either bearing pressure transducers or load cells, is used as an inferred measurement of volumetric filling. To maintain volumetric filling within a set operating range the SAG weight setpoint use for process control requires regular review due to changes in SAG mill charge density (rock:ball ratio) and the wearing of mill liners. At Lihir Gold Mine in Papua New Guinea, the use of SAG mill weight for process control is additionally complicated by compromised load cells and drifting bearing pressure measurements. The need for an improved method of measuring and controlling volumetric filling led to the recent installation of the Outotec MillSense, a SAG mill toe angle instrument. WearApp provides expertise for assessing the degradation of removable screening media panels on vibrating screens right in a user’s pocket. Through the WearApp application, users can simply take a picture of a panel using their mobile, enter some basic information and have the application assess the wear to provide a recommendation for whether the panel needs to be replaced. Where traditional mechanisms for assessing panel wear only measure a few points across the panel face and rely on having personnel with specialised knowledge available to perform the assessment, WearApp uses deep learning models to analyse the entire panel face and support the user to make an informed decision. The application works through analysing a panel image and using a model to automatically detect the corners of the panel. Given the known dimensions of the panel, this enables the application to calibrate the pixel size against a known reference. A second set of models then detect the apertures and measure their dimensions. With the aperture dimensions defined the application assesses the wear of the panel through referencing a stored 3D model of the aperture. Finally, the data from each aperture is collated and the wear of the entire panel face defined. Since WearApp performs measurement of the entire panel face, it also allows the user to perform a more detailed analysis of the panel’s wear profile. Where typically, the panel wear is only measured in a few locations, WearApp’s analysis enables users to visualise the panel wear across the entire panel face, identifying areas of high wear that could be leading to premature panel replacement. Additionally, because the entire panel face is measured the change in screening efficiency can be calculated accurately for the worn panel, even taking into account the impact of aperture pegging by small rocks.

This paper discusses the temporary support design methodology for the largest road caverns ever built in Australia—the Lutwyche Caverns—part of the Airport Link project in Brisbane, Australia. The Lutwyche Caverns with a maximum excavated span of 27 m form a key component of this major road project, allowing on and off ramps merging with the underground highway. In addition to the two large span caverns, a 15 m soft ground tunnel with 5 m cover above the caverns and two 24 m deep burial chambers for the 12.4 m tunnel boring machines (TBMs) had to be built in record time at Lutwyche.The temporary support design methodology involved the use of a range of analytical approaches, including empirical methods to provide a starting point for design development, key block models to determine the potential influence of discontinuities on excavation stability and 2/3D continuum and discontinuum models to determine the potential influence of adjacent excavations and the proposed construction staging on the design. In addition, probabilistic analysis of potential kinematic instability using a discrete fracture network (DFN) approach was also undertaken to establish the critical block loads for the temporary lining, while the continuum and discontinuum models were used to design the support for the 1.5 m diameter rock pillar at the north end of the northbound cavern.The numerical modelling was undertaken in close conjunction with the contractor to develop the optimal construction sequence, considering the available construction equipment on-site and the overall project program requirements. Kanowna Belle Gold Mine is a deep, high-stress, sublevel open stoping mine located near Kalgoorlie. Seismic activity during the development cycle presented problems, including concerns regarding the exposure of personnel. A number of seismic management systems were developed and tested to monitor seismicity and control the risk. It was recognised that a dynamically capable reinforcement and support system was required to be installed as part of the development cycle to reduce the risk of exposure of the underground workforce to uncontrolled movement of rock. The performance of a new Garford Dynamically capable bolt was measured in tests performed by the Western Australian School of Mines (WASM) at their Kalgoorlie Dynamic Test Facility. Detailed descriptions of the facility and data processing were reported by Player, Villaescusa and Thompson (2004) and Thompson, Villaescusa and Player (2004). The development of the Garford Dynamic bolt is described and dynamic testing results are presented and evaluated. This bolt was implemented in the mining cycle following the testing program; the observed performance is described and assessed in this paper.

Ok Tedi Mine is located eighteen kilometers from the Irian Jaya border in the Star Mountains, Western Province, Papua New Guinea. Sequential flotation concentrators produce a copper / gold concentrate for market, and a pyrite concentrate for environmental containment, with low sulphur tailings from the pyrite flotation sequence being discharged to river. Strict sulphur assay targets are set for the riverine discharge. Current porphyry and skarn ore blends from open pit operations at Mt. Fubilan will cease by 2017. However, drill cores indicate an economic ore body in the skarn ores surrounding and below the current pit limits. With proposed mining from a western pit wall ‘cut back’ and an eastern pit wall underground operation, potential for ore ageing in sub level cave underground stockpiles is apparent. With little information in the literature, Ore Ageing test work at prefeasibility level consisted of multiple one tonne stockpiles of -50 mm crushed rock. For the bankable feasibility study, a successful test work program was implemented utilizing 40 tonne ROM ore stockpiles composed of exposed pit extensions of future ores. Realistic ageing profiles of Skarn ores were obtained from one tonne monthly samples subjected to laboratory testing. Test work outcomes included:• Similar ore ageing profiles from both the pre feasibility study (PFS) and feasibility study (FS) programs, suggesting ore susceptibility to oxidation has greater effect in ore ageing than rock size for Ok Tedi skarns. • Laboratory rougher flotation of pyrite showed significant variation in sulphur recovery rate, suggesting three classes of pyrite floatability.• Laboratory rougher flotation of both copper and pyrite for up to 19 months ore ageing from 11 stockpiles, suggested three stages in the ore ageing process.

A brick veneer house located on a open-pit coal mine lease has been subject to ground vibration levels of up to 222 mm/s, and air vibration levels of up to 145 dBL. The dynamic response of the structure was measured with accelerometers, geophones, and strain gauges as part of a project investigating the response of brick veneer houses to blasting. This paper outlines the project, and provides information on brickwork strength, foundation investigations, and observations on damage due to blasting. Correlations have been made between crack behaviour and factors such as blast vibration levels and rainfall.

The Pine Creek Inlier produced 12 440 kg of gold in the period from the first gold discovery in the 1860s to the early-1900s. During the 1930s renewed large-scale prospecting took place and gave a foothold for today's gold mining operations. The rise of the gold price and improved mining methods in the 1970s and 1980s made possible low cost, bulk low grade mining operations. Various gold deposits including vein, network and stratiform types occur in the Pine Creek Inlier (Nicholson and Eupene, 1990). The Tom's Gully deposit is located 100 km south-east of Darwin in the Northern Territory. It is hosted in the early Proterozoic Wildman Siltstone and lies north-east of 1800 my old Mt Bundey Pluton (Figure 1). Around the Mt Bundey Pluton, there are several prospective base and precious metal deposits such as Quest 29. The Tom's Gully gold deposit was discovered in 1986 and yielded a total of 3070 kg of gold from ore averaging 9.35 g/t gold between 1987 and 1990 when the mining operation was terminated.

Capricorn Copper Pty Ltd (CCPL) are operating the Capricorn Copper Mine located at Gunpowder, Queensland. As current holder of the environmental authority for the site, CCPL have obligations to rehabilitate areas of the mine that are no longer operational and have the potential to cause/contribute to environmental harm. CCPL sought a voluntary Transitional Environmental Program (TEP) to provide an agreed program of works to cap and rehabilitate the former Mammoth Tailings Storage Facility. The voluntary TEP contained conditions that were required to be met, to reduce the potential for environmental harm from the facility. The former Mammoth Tailings Storage Facility commenced use in the early 1970’s, and is an unlined valley in-fill structure, contemporary in design compared with other such approved structures of the era. The decommissioned Mammoth Tailings Storage Facility, now known as the Old Tailings Storage Facility (Old TSF), has been a legacy source of contamination due to the existing capping not meeting modern cover criterion, and allowing oxidisation and infiltration to the underlying acid forming tailings resulting in Acid and Metalliferous Drainage (AMD) from the facility. A cover design for the Old TSF, and other mine waste storages onsite that required clay capping, had been proposed by previous operators. Under the TEP cover design phase, it was identified that a key constraint was the lack of significant quantities of low permeability clay onsite. The lack of available clay prompted the consideration of alternate lining materials for the Old TSF, with a Bituminous Geomembrane Liner (BGM) being adopted as the preferred alternative. The BGM compared favourably with clay-based materials on seepage analysis, and led to other benefits by eliminating the need for borrowing clay off site, reducing the site’s environmental footprint, and reducing construction time. The BGM cover system on the Old TSF is being monitored with the intent to use this as a case study to confirm expected performance, enabling the cover design to potentially be adopted on the remainder of the site’s mine waste storages that require capping.

The relationship between the geology of porphyry copper deposits and their processing performance is an area of interest. Being able to predict comminution properties of the ore from physical characteristics and geological descriptions would allow an increase in the precision of capital cost estimates, operating cost estimates and throughput rates. This geometallurgical approach would reduce the requirements for expensive comminution tests.As the comminution circuit is the highest capital cost item in the plant and a possible throughput bottleneck, understanding the variability in hardness within the orebody is critical. A geometallurgical model allows calculation of ore hardness values in mining blocks from ore characterisation data. This model subsequently uses a combination of simulation and power-based approaches to relate ore hardness and flotation feed size to grinding circuit throughput.This paper reviews the geometallurgical models developed for seven porphyry copper deposits and discusses the strengths and shortfalls of the methodology and similarities and differences between the different deposits.CITATION:Harbort, G J, Lam, K and Sola, C, 2013. The Water Delivery Alliance (WDA) was established to design, construct and commission the pump station and desalinated water delivery pipeline to link the desalination plant on the Kurnell Peninsula (constructed by others) with the existing distribution network at Erskineville, Sydney, Australia. The WDA consisted of McConnell Dowell Corporation Ltd (Macdow), Bovis Lend Lease Pty Ltd (BLL), Kellogg Brown and Root Pty Ltd (KBR), Worleyparsons Ltd (WOR), Environmental Resources Management Group Inc (ERM) and Sydney Water Corporation (SWC).Sydney’s Desalination Project is one of the initiatives to secure Sydney’s water supply against the effects of climate change, population growth and drought. The desalination plant, 100 per cent powered by renewable energy, can supply up to 250 million litres of water per day (mld), which is up to 15 per cent of Sydney’s water needs. The project involved the construction of an 18 km pipeline with an ultimate capacity of 500 mld to accommodate any future increase in the output of the desalination plant.The Alliance procured three full-face tunnel boring machines (TBM) from Herrenknecht AG to construct the 6.5 km of tunnel that would provide a conduit for the DN1800 welded mild steel cement mortar lined (MSCL) pipeline at a number of locations along the route. Nineteen shafts and 16 tunnels were required to complete this work.Crucially one of the TBM drives involved construction of a tunnel into Botany Bay under protected marine life habitats; enabling the connection of the MSCL water carrier pipeline into the dredged section of pipeline underwater, approximately 800 m off-shore in Botany Bay.This paper details the retrieval of the 17.4 m long TBM from the ocean floor upon completion of the Botany Bay tunnel allowing for subsequent use on the Project. Elements covered in the paper include the 835 m tunnel, design and construction techniques for the tunnel and recovery, and details of the methods used to install the DN1800 water carrier pipeline.

The Doc Run Company and its predecessors have been mining for over 130 years utilising the room and pillar mining method. This method has left approximately 20 per cent of the orebody in the remaining pillars. The original design and planning for the mines did not include extensive pillar extraction. This paper summarises the introduction of the pillar extraction and backfill techniques which have been implemented since 1991. These techniques include the use of low cost fill walls up to 20 in in height and the use of stinger trucks for topping off the fill. In conjunction with these accomplishments, much experience and confidence has been gained in the use of numerical modelling as a method of predicting pillar stability as the mining of pillars progresses. These advances have led to pillar extraction hecoming a major portion of the overall production and have added to the mine life of Doe Run's six operating mines.

The Roy Hill Project is an independent integrated port, rail and mine development in the Pilbara region of Western Australia. The bankable feasibility study for the project was completed in January 2011 by Roy Hill Holdings Pty Ltd, a wholly owned subsidiary of Hancock Prospecting Pty Ltd. The Project will deliver 55 Mt/a of premium quality iron ore to a rapidly growing market with a mine life of over 27 years. This study is based on exploiting a 1.2 Bt bedded resource of microplaty haematite-rich Marra Mamba, from which 562 Mt of reserves has been delineated to date. A further 1.1 Bt resource of detritals and low grade bedded is proposed to be mined once the bedded high grade resource is depleted. Roy Hill lump and fi ne ore products will compete strongly with other Pilbara products. As a low cost producer, Roy Hill is on track to capture four per cent of the global seaborne traded iron ore market. The project decision to proceed is targeted for Q2 2011 to enable first ore on ship by Q2 2014.

The SAG mill at Rasp Mine has undergone a number of liner design modifications since commissioning in 2012, making liner wear and failure difficult to predict from historical data. During 2017, several instances of liner failure or near failure were experienced resulting in unplanned downtime for emergency relines or to patch liners in the lead up to a planned shutdown. The strategy for relining mills is often to minimise the frequency of relines (and subsequent shutdown costs) by extending liner life, achieved through design modifications. However, it was observed that as the Rasp SAG mill liners wear, mill performance declined with power draw increasing and throughput declining. Opportunity and inefficiency costs start to erode the revenue per additional tonne milled for a given set of liners, and in turn the benefit of delaying relines. As such, optimising the frequency of relines becomes a trade-off between reline costs and opportunity/inefficiency costs in delaying relines. The aim of this paper is to demonstrate a frame work for analysing costs using a marginal economic analysis with the assumption that the Law of Diminishing Returns can be applied to the life of mill liners. The SAG mill operating variables can be modelled to determine their impact on costs and an optimal reline point can be defined where the total costs are minimised. This prevents unexpected failures due to accelerated wear by providing justification to reline earlier and thereby allowing efforts to be focused on sustaining milling performance.CITATION:Standen, C M, 2018. In April 2000 Mount Isa Mines installed hoist ropes of a new design on the double-drum winder at their P49 shaft. The ropes, CASAR Duroplast, were about three times as expensive as the previously used triangular strand ropes. The P49 shaft is situated at Mount Isa MinesÆ George Fisher Mine, located some 30 km north of Mt Isa. This shaft used the tried and proven 6 x 33 triangular strand style ropes. The rope life attained by these ropes at the time was acceptable due to many years of satisfactory performance. The following study indicates the improvement of service life using CASAR Duroplast rope in P 49 shaft, which depends on shaft and winder parameters of that particular shaft and cannot necessarily be generalised to other shafts.

Platinum Group Metal (PGM) bearing ores from the Upper Group 2 (UG2) reef often contain significant concentrations of chromite which can potentially be upgraded to produce a saleable product. A common approach is to implement gravity separation on the PGM flotation circuit tailings. However, where the particle size range of interest is broad and the lower size limit ultra-fine, the challenge is how to maximise the recovery at a saleable product grade without compromising throughput. This study was concerned with the performance of a REFLUX™ Classifier for beneficiation of a PGM bearing chromite ore and the benefits of size classification. The sample had a nominal top size of 0.5 mm and was processed over the complete size range and in two discrete size classes following classification at 106 µm. The primary goal was to produce a concentrate exceeding 40 wt. per cent Cr2O3, ideally approaching 42 wt. per cent Cr2O3, with minimal PGM losses above 106 µm. A major challenge was to process at the required solids throughput in a single stage with the feed pulp density constrained to a nominal upper limit of 30 wt. per cent solids. It was found that varying the controller density set point of the REFLUX™ Classifier produced strong control of the product grade. Products as high as 41.1 wt. per cent Cr2O3 were produced at 78.6 per cent recovery for the +106 µm material, while in the −106 µm portion the product grade was as high as 41.4 wt. per cent Cr2O3 at 83.2 per cent recovery. Processing the feed in discrete size classes enabled the volumetric feed and fluidisation rates to be optimised for a given application; hence, superior performance was achieved at the finer sizes. This work has demonstrated the value in considering feed preparation as well as technology selection in developing a robust process solution.

Underground mine planning requires an optimal stope layout as a prerequisite for the definition of an optimal production schedule. The procedure to generate an optimal stope layout considers an orebody model and economic parameters as inputs. It evaluates all possible combinations of mining blocks and creates a set of stopes by satisfying the physical mining and geotechnical constraints. Thus, the procedure is computationally complex, and generating a solution to the problem is a challenge. This paper presents an implementation of a new heuristic algorithm that solves the stope layout problem. In two case studies, the algorithm achieves 11.2 per cent and 22.5 per cent superior solutions to the industrially available maximum value neighbourhood approach.CITATION:Sandanayake, D S S, Topal, E and Asad, M W A, 2014. Mass blasts have been the subject of extensive studies because of their potential benefits in mining operations. However, it has not been possible to advance due to the paradigm that states that the blasts near the designed final wall or to critical structures have to be low tonnage. Another reason is the absence of specialised simulation programs to more precisely determine the influence of the energy released by blasting to the rock mass. There are some studies that demonstrate the possibility of massive blasting that maintain the design of the final slope (Farias and Santander, 2014). It should be noted that these studies develop the concept that the size of the blast should not increase the peak vibration in the rock mass.The study was carried out in partnership with Los Colorados Mining Company. Analysis, reconciliation and wall control for two types of blasts were performed:blasting production: approximately 850 000 t, with special wall control considerationsblasting of approximately 950 000 t over the entire width of the bench.Monitoring systems were used in the near field and far field using examination of holes in order to obtain information to assess the impact on the rock mass and then to compare these to conventional blasting combining production and contour blasting.The results show that for a large blasted volume, production and/or those generated from toe to crest on the bench did not produce more impact in the rock mass than the conventional blasting.The conclusions drawn from this study are:an improvement in the excavation rate of 7500 t/h that is higher than the maximum rates normally obtainedthe peak vibrations of the P wave generated by both blasts did not exceed the peak particle velocity criteria (Vergara and Muñoz, 2014)holes examination indicating no difference in their entire length, in pre- and post-blast reviewover US$2 000 000 savings generated in the year (estimated by the client) (Avilés, 2014).CITATION:Vergara, J, Muñoz, C, Ortega, N and Avilés, D, 2015.
