The BIOX® process was developed for the biological pre-treatment of refractory gold ores and concentrates ahead of conventional cyanide leach gold recovery. Rights to the process are currently with BIOMIN Technologies SA, a subsidiary of Gold Fields Limited. There are currently eight operating installations worldwide employing the process on a commercial scale. EKATO is a company specializing in developing new or optimizing existing mixing applications. EKATO has acquired a vast amount of expertise in agitation over its 75 year history. In a joint research project the reactors of the BIOX® process were characterized from the aspect of their mixing performance. BIOMIN is constantly testing new mixing solutions and reviewing potential vendors to increase the efficiency of the BIOX® process. EKATO?s intention was to qualify as an approved vendor for supplying agitation equipment to the BIOX® process. A two step approach was planned: In phase one of the project EKATO would develop an alternative agitation solution to the established option, exhibiting at least similar performance levels. In phase two potential possibilities to improve the overall design would be developed. This paper focuses on phase one and addresses the systematic approach applied by EKATO in characterizing the mixing processes. Mixing tasks were assessed individually applying basic theory and scale-up and -down rules to the individual tasks. Testing with model systems was done at the EKATO technology center in Schopfheim, Germany, on scales of 50 liters and 1 m³. The results showed that the ISOJET-B impeller design showed promising performance under BIOX® reactor conditions. Scale-up with the ISOJET-B was done in order to apply it in the 21 m³ live volume test reactor at Fairview mine in South Africa. At Fairview tests were performed using model systems and eventually under real plant conditions with BIOX® slurries. The results were a success and confirmed that the scale-up factors determined during the testing at EKATO?s technology center could be substantiated in the ?model scale? 25 m³ reactor. Testing under the actual process conditions showed that all design parameters were within the desired range to be considered an excellent leaching performance. This successful joint development shows the importance of a close cooperation of technology licensors or end-users and equipment suppliers. It is vital for understanding all factors influencing the mixing performance of processes. Exercises such as this will provide equipment suppliers and plant operators more confidence in managing further scale ups at ever larger engineered plants.

"Face mapping is a simple but invaluable means of geological and geotechnical data acquisition whereby intact rock properties, rock mass properties, discontinuity properties, and structural orientation can be assessed. Although traditionally done via direct contact with the mapping face through techniques such as line mapping or window mapping, remote face mapping using various digital techniques has become increasingly popular in recent years. Sishen is a large open pit mining operation requiring a comprehensive geotechnical data-set to evaluate pit wall design and stability with the necessary level of confidence. Geotechnical borehole data, face mapping data, geotechnical laboratory testing data, and implicit structural models provide the main sources of this information. Although a large geotechnical borehole database has always been maintained at the mine, face mapping has in the past been restricted to sporadic and isolated stability assessments. In 2013 the mine acquired a terrestrial laser scanner with the resolution, photographic capabilities, and software required to carry out geotechnical face mapping. A face mapping procedure was set up based on accepted face mapping methods, the data requirements of the mine, and capabilities of the laser scanner system. Mapping data obtained from the scans was integrated into the Acquire geological data management system, a purpose-designed structured query language (SQL) database system used for storing the mine’s geotechnical data. Within the geotechnical design process, having face mapping data available has improved confidence in the properties of the rock mass and structural environment, allowing for better definition of geotechnical design sectors. Overall, the face mapping and geotechnical analysis features of the terrestrial laser scanner in use make it an invaluable geotechnical data capture tool, provided a system is in place to store mapping data in a manner that allows for meaningful rock mass and structural information to be produced. IntroductionFundamental to the geotechnical design process is the acquisition of a reliable and complete geotechnical data-set. Geotechnical data acquisition will typically commence during the early stages of a project and continue well into the operational life of the mine, with the data confidence progressively increasing as the amount of data captured increases. Sishen mine currently bases all open pit geotechnical designs and geotechnical risk assessment on geotechnical borehole data in conjunction with interpreted structural models. Boreholes are logged and the data is captured in an ongoing process. This process forms the initial step in the geotechnical design and risk assessment process whereby the raw data is used to classify the strength properties for each lithology, provide inputs for geotechnical block models, and ultimately provide the inputs for slope design analyses. To date, borehole data has provided the only largescale, organized data-set for input into geotechnical analyses at Sishen. Although borehole data is the best and most comprehensive form of geotechnical data, there are some shortfalls that can be addressed by other data collection methods. Dual energy X-ray transmission (DE-XRT) sorting is a recent development in the range of sensor-based sorting technologies available today. DE-XRT is particularly suitable for dry coarse coal beneficiation in the size range -120 mm +12 mm. In this paper, we describe the technology and show the results of a number of test runs conducted on different types of coal from the USA and South Africa. The results have shown that DE-XRT is an effective technology not only for deshaling of coal and removing pyritic sulphur but also for separating coal and torbanite. The use of dry deshaling methods will be more important as water availability becomes a greater concern. DE-XRT is one such technology which will be incorporated in future dry coal processing plants.

Minera La Parreña, S.A. de C.V., Milpillas operation is an underground mine designed to process 8 352 tons of ore per day for the recovery of copper through crushing, heap leaching, solvent extraction and electrowinning facilities. In order to optimize copper recovery during leaching, the ore is crushed to 13 mm and subjected to primary sampling every 15 minutes for metallurgical accounting. At the same particle size, primary sample goes to secondary sampling and then, the secondary sample is crushed to 2 mm before tertiary sampling. The tertiary sample is sent to laboratory where a final sample is obtained and pulverized to 106 microns for copper assay. This paper shows a review of sampling strategy focused on minimizing or eliminating sampling errors and an experiment designed to determine copper head grade profile as well as the best sampling frequency.

Tasked with developing a flow sheet for a new resource, one typically turns the experts for help. The advice of an expert can be invaluable in reducing the time and costs associated with characterizing an ore (not to mention extracting maximum information from limited samples). While guiding and optimizing a metallurgical concept study requires a certain skill set, selling a project is something different. The metallurgical specialist is usually not responsible for sharing the results of investigations with potential investors. However, the person responsible for selling the project can ensure that a metallurgical concept study is conducted thoroughly and responsibly without having the ability to do the work, while being sufficiently familiar with the metallurgical aspects to authoritatively sell the project. The process of identifying suitable process routes through to constructing a concept flow sheet and mass balance is discussed as a basic example. From basic mineralogical information and a thorough literature survey, the most likely beneficiation routes can be identified and targeted testing conducted. The final top size will depend on the required product properties (mainly grade), the selected beneficiation technology, and the ore?s liberation properties. Once the required top size has been identified, comminution options can be evaluated. Once again, literature surveys can be used to supplement concept-level comminution property information, and select possible equipment and circuit configurations. Marketing, material handling, and logistics-related information can be used to determine required dewatering technologies. At this stage, enough information is available to develop a concept mass balance and conduct basic equipment sizing..

Global trends stipulate the need to optimize existing assets while reducing environmental impacts. This paper illustrates the procedure that was followed to achieve such goals at one of the coal burning flash dryer units at an Anglo American smelter. An in-depth study of the process and related literature led to the development and installation of a revised control philosophy. This system includes modifications to the existing regulatory control structure as well as a hybrid rule-based and model-predictive advanced process control (APC) layer. Since commissioning of the APC, this flash dryer?s average throughput has increased by more than 6%, despite higher feed moistures. Furthermore, even though coal consumption has increased slightly, operating efficiency has improved by close to 5%. This was made possible by improving stability of the drying column outlet temperature by approximately 40%, which in turn enabled selection of a more optimal setpoint. Recent data has shown that APC utilization now exceeds 95%. This is indicative of a successful controller installation with good site acceptance. The same philosophy has therefore since been rolled out to most of the other flash dryers in the group.

A method is proposed to estimate the gold content of the ore in the size intervals during size reduction. The method uses the population balance model to trace the gold deportment through the size fractions and monitor the generation of liberated gold grains during the size reduction. The model is calibrated using batch grinding test results of a gold ore. The Chemwes uranium plant treats old gold-plant residues from the Sttifontein and Buffelsfontein Gold Mines by acid leaching, belt filtration, countercurrent ion exchange (ClX), and Bufflex solvent extraction (SX). The uranium is recovered by precipitation as ammonium diuranate. Absorption and elution in the CIX section are achieved in four NIMCIX columns operating as two parallel streams. Each loading column is 4,85 m in diameter and contains 12 absorption stages. The elution columns are 3 m in diameter and contain 8 stages. The eluant used is 10 per cent sulphuric acid at ambient temperature. During the commissioning and initial operating periods reported here, the plant yielded an average barren solution of 1,6 p.p.m. of U3O8 from a feed with a mean U3O8 concentration of 132 p.p.m. The U3O8 concentrations in the barren solution were better than 2 p.p.m. some 85 per cent of the time, and better than I p.p.m.73 per cent of the time. Investigations are underway to institute an automatic control system that will result in the U3O8 values on the resin and in the barren solution being maintained at or near the target values in spite of changes in the concentration of uranium in the feed solution.

A challenge in mine planning is the optimal allocation of resources to the appropriate workplaces within the shift cycle (labour, equipment type, and other resources) in order to carry out the shift cycle activities, achieve planned production targets, and ultimately maximize production within all infrastructure constraints. Generally, detailed mine planning is done on a monthly basis at a workplace level in order to determine the production targets. The production supervisor, mine overseer, or equivalent production manager must then make the appropriate resource allocation trade-off decisions on a daily basis per shift to try and deliver to the plan and required production target. Due to the complexity and number of permutations of possible resource allocation decisions, it is impossible for a human brain to make the appropriate and optimal allocation decisions that will result in achieving the maximum or target production. These allocation decision permutations must deal with the current status of workplaces (availability, position in the cycle etc.), the status of equipment availability (available, planned maintenance, or breakdown etc.), distance between the workplaces (traveling time of equipment between workplaces, etc.) and equipment type required for that shift cycle activity. All these factors need to be taken into account in resource allocation to plan for the shift, and even during the shift if a major piece of equipment becomes unavailable or a workplace activity is not progressing as planned. This paper is a case study on how an optimization algorithm can be used to create a production planning system for optimization of resource allocation in a mechanized underground platinum operation. A business case for optimal allocation of resources is demonstrated and compared to the current manual planned allocation.

Kamoto Copper Company is a copper cobalt mining company established in Lualaba Province of Democratic Republic of Congo under a Joint Venture between Glencore PLC and Gecamines (the state-owned mining company). Operations consist of underground and open pit mines, a concentrator producing sulfide concentrate and oxide ores milled slurry, and a hydrometallurgy plant producing copper cathode and cobalt hydroxides from concentrate and ores. The production capacity is 300 k/a of copper cathode and 35 kt/a of cobalt hydroxide. Since Q4 2020, the Luilu hydrometallurgy plant has experienced operational instabilities due to increase in proportion of dolomite in the ore mined and fed to the plant. This was diagnosed by the significant increase in calcium grade in ore and acid consumption, continuous foaming, and overflow of tanks with subsequent adverse impact on equipment availability due to corrosion caused by acidic spills, structure integrity, and safety concerns around the acidic slurry spills. Production was adversely impact due above equipment availability and often throughput restriction to mitigate the foaming and overflows. A high gangue-acid-consuming ore management programme was developed with the aim of mitigating these impacts. The programme included: (i) use of defoamer agent in leach to stop foaming and overflow, (ii) design of a mechanical solution to leach foaming and overflow, and (iii) froth flotation for copper and cobalt minerals separation from dolomite. Only option (i) is presented in this paper. Through laboratory testwork, pilot-plant testing, plant trial, and full plant implementation, Kamoto Copper successfully implemented a defoamer agent (Kemfoam X9980) dosing at leach, resulting in significant reduction in foaming and overflow of leach reactors and countercurrent decantation thickeners. The optimum defoamer dose rate obtained was 20 mg/L. Since then, the Luilu recovered its operational stability, the corrosion of critical equipment ceased, and availability improved as the acidic leach slurry spills ceased. The constraint on throughput due to leach foaming was addressed and the frequency of sliming events in the thickeners was significantly reduced as the foaming on the supernatant surface ceased, with subsequent significant reduction in interfacial crud in solvent extraction.

The new mineral royalty regime for South Africa was signed into law in November 2008, with its main objective being to compensate the State for the depletion of public minerals through a royalty charge payable from 1 March 2010. The aims of this paper are to establish the potential impact of mining royalties on State revenues, industry affordability, and explore whether the dual formula system is likely to encourage miners to become refiners. It also measures the royalty dispensation against economists? tax standards in an attempt to make a judgement on the ?equity? of the new system. This paper argues that most stakeholders should be comfortable with most of the requirements of the Act for most of the time. However, the new regime is unlikely to motivate miners to become refiners, as the benefit of the reduced rate on refined minerals appears to be insufficient to justify the additional costs to refine the mineral resource to the prescribed states of beneficiation.

A project was funded by the Australian coal industry to investigate the mechanisms that might lead to sample bias when using cross-belt cutters, in order to help coal industry personnel to make better decisions about the purchase, maintenance and operation. It concentrated on DEM modelling of skew cutters. These are set at an angle to the belt with the intention of minimizing disturbance to the non-sampled material. Two bias mechanisms are likely to cause bias for cross-belt cutters. Waves of material are bulldozed off the belt by the upstream side of the body of square cutters and material is thrown by the leading edges of cutter blades for all types of cross-belt cutters. These mechanisms cause some parts of the load of material on a belt to be over-represented. The effects of these mechanisms cannot be made to be negligible, so cross-belt samplers cannot be trusted to produce unbiased samples, especially for segregated streams of material. However, it is possible to give a bound on the maximum likely bias. The grades of two portions of the stream can be estimated by stopping the belt and shovelling off 1/3 of the cross-section of the load on the belt into a container, concentrating on the final side of the belt and the top of the load. The remaining material should be put into another container and the difference in grade determined. The maximum likely bias is typically about 10% of this difference. For a cross-belt cutter, having an extraction ratio near to 100% is not a reliable indication that the cutter has little or no bias. Some bias mechanisms affecting cross-belt sample cutters make sample mass too high and some make it too low, so an extraction ratio near 100% can occur if two bias mechanisms are both active. Excessive dust generation from unpaved mine haul roads is a problem common to most surface mining operations. While optimal road wearing course material selection parameters reduce the inherent dust generation potential, they do not totally eliminate fugitive dust. Many different classes of suppression or palliative treatments are available for mine haul roads and this paper initially ascertains basic selection guidelines, using a set of ideal dust palliative product, application and performance parameters based on mine road-user requirements. An evaluation and modelling methodology for truck generated fugitive dust emissions is developed as a basis for the comparative assessment of dust control strategies. For water-based spraying, a watering model was developed to estimate individual mine road watering frequencies for characteristic site parameter combinations during summer and winter operating conditions, for a required level of control or maximum dust defect. This forms the base-case scenario with which to compare the performance of other types of dust palliatives under the same conditions. Finally, a basic palliative economic evaluation model is introduced with the aim of identifying and costing the establishment, application and maintenance rejuvenation activities associated with the use of chemical palliatives. While palliative cost and performance is generally site specific, it is shown that under certain combinations of conditions, the use of dust palliatives has the potential to deliver cost savings when compared to water-based spraying.

As an alternative to the conventional flotation method, there has been continual research in an effort to enhance base metal ores and combustibles recovery using ultrasonics. These studies however were largely limited to the pre-treatment of ores for the removal of surface contaminants while the effect of ultrasonics on the bubble and pulp-phase interactions remained somewhat unexplored. Noting this deficiency, this study aimed to investigate the mechanistic effect of an ultrasonic field in an impeller less flotation cell specifically focusing on the bubble-particle interaction dynamics. A lab-scale flotation cell (capacity 1 litre) was designed, involving a vertically oriented ultrasonic probe (20 kHz, rated at 1.2 kW) and operated in the output power range from 1 to 20% with continuous liquid recirculation. Particle suspension was achieved by the combined action of recirculation and ultrasonic pulses. Interactions of coarse size glass ballotini particles (D32 = 314 μm) with bubbles (< 1 mm diameter) in the presence of a surfactant were studied, using high-speed imaging. Application of an ultrasonic pulse in the aqueous medium resulted in the generation of numerous microbubbles which increased with increasing input power and duration of the ultrasonic pulse time. Such periodic pulses introduced at a high level of turbulence in the pulp phase facilitated adequate bubble-particle contacts. Microbubbles played a key role in forming particle clusters which were observed to be floatable even in the absence of any carrier bubbles. When carrier bubbles were introduced, some of these particle clusters attached to the bubble surface and conveniently floated. It was noted that a favourable state of bubble-particle interaction was achievable to produce stable bubble-particles aggregates by suitably controlling the input power and period of the applied ultrasonic pulse. Production caving started for Lift 2 at Northparkes in August 2004. In a period of less than 3 months, more than 10 000 seismic events were recorded. Events up to local magnitude +2.9 were induced near the mine during caving, with event rates of up to 500 per day. This paper documents the seismicity related to cave initiation and cave propagation during the initial production of Lift 2. The seismogenic zone of events initially moved at a rate of about 0.5 metres per day, accelerating to 2 to 3 metres per day after a few months of cave production. Seismic data analysis infers that the crown pillar between Lift 1 and Lift 2 was destressed over a vertical height of about 100 metres. As the seismogenic zone approached the crown pillar, a macroseismic episode occurred, with more than 20 events of at least local magnitude +1 occurring in a two-week period. Based on the seismicity recorded for Lift 2 at Northparkes Mines, a caving mechanics model is proposed. Comments and suggestions are made for seismic data analysis and design of seismic monitoring systems in block caving mines.

This paper presents recent advancements in the MillMapper software technology, developed and used for thickness gauging of liners of cylindrical grinding mills used for mineral comminution. MillMapper uses calibrated laser scanner data captured inside a mill to determine thickness at several million points on all liner surfaces with millimetre accuracy. The paper is structured as follows. First, a review of the technology and its numerous advantages over existing techniques and the value it adds to operations are presented. These are followed by discussion of recently-implemented innovations, including improved visualisation and inspection tools, automatic ball charge volume measurement and automatic mill liner volume/weight measurement. Results from its application at several sites in Australia are presented throughout.

"Lump coals are currently employed to replace part of coke in the COREX melter-gasifier for ironmaking. In order to optimize the process, the pyrolysis kinetics of Datong coal used in the COREX process was studied. A sectioning method is proposed to overcome certain shortcomings of traditional methods for studying the pyrolysis of coal. Based on the sectioning method and the characteristics of the coal pyrolysis process, the temperature range was divided into three intervals. In the first, the adsorbed gas and water of crystallization were removed; in the second, the coal was transformed into semi-coke; and finally, the semi-coke was further coked. Three models of reaction were then established to study the different stages of the pyrolysis process: an interfacial chemical reaction model, a random pore model, and internal diffusion with shrinking volume. The results showed that the experimental data fitted the models well, with all correlation coefficients (r2) exceeding 0.97. Finally, the mechanisms of reaction and kinetic parameters for each temperature range were derived, which laid a necessary foundation for optimizing the usage of non-coking coal in the COREX process. IntroductionIn view of environmental concerns and the shortage of good-quality coking coal, the COREX process was designed as a new ironmaking technology, attracting wide attention (Fang et al., 2005). In this process, lump coal and a small quantity of coke are directly charged into the melter-gasifier, where a high-quality reducing gas is generated for the reduction of the iron ore (Kumar et al., 2009). In contrast to the conventional blast furnace (BF) process, non-coking lump coal is used as the reducing agent and as the energy source, and the iron charge consists of lump ore and/or pellets, which results in the elimination of the coke oven and sintering plant as well as a decrease in investment (Kumar et al., 2009; Liu et al., 2012).Although the COREX process has made great progress, in current production practice the energy consumption greatly exceeds that of the BF, and it requires a certain amount of coke to maintain permeability of the semi-coke bed (Wang et al., 2008). In addition, the process consumes a lot of good-quality lump ore and lump coal. The pyrolysis of coal is the first step in most coal conversion processes, such as carbonization, gasification, and combustion (Aboyade et al., 2013). The reaction behaviour of lump coals in the COREX melter-gasifier is crucial, as it determines energy utilization and gas composition, as well as the metallurgical properties and particle size of the semi-coke produced (Prachethan et al., 2011; Zhang et al., 2014). In order to optimize the process and improve its competitiveness, the pyrolysis kinetics of Datong coal used in Baosteel’s COREX C-3000 facility was studied."

In 2002 the commissioning of an ilmenite smelter on the North Coast of South Africa was extended by three months due to the failure and subsequent replacement of the magnesia-based refractory lining. The lining failed due to the hydration of magnesia caused by an unexpected source of water. The incident resulted in significant financial losses and a prolonged insurance claim which was settled in 2009. As magnesia-based refractories are used extensively in both ferrous and non-ferrous applications, the authors of the paper want to share the experience gained from this incident with others. The paper reviews the literature available on furnace start-up practices and explains the hydration of magnesia using available sources. The incident is studied in more detail, both technically and economically, and the costs incurred are quantified in terms of the cost of the original lining. The paper concludes with lessons learned and recommendations made for future work. The intention of the paper is to stimulate open debate regarding best practices in preheating of furnaces lined primarily with magnesia. Keywords Commissioning, hydration, start-up, magnesia.

South Africa accounts for the largest global manganese ore production share, primarily from its Kalahari Manganese Field deposit. Despite this, domestic smelting is beset by energy constraints, resulting in most ore being exported for smelting. Mintek is investigating energyefficient pathways for ore reduction, specifically undertaking prereduction tests to reduce energy consumption for manganese smelting. The present contribution considers the effect of methane, anthracite, and holding time, at a fixed temperature, on the extent of reduction of Mamatwan-type ore, primarily from a mineralogical perspective. In particular, the aim was to carburise the monoxide Mn phase to Mn carbide, as this is less energy intensive than producing metallic Mn from the monoxide. Based on thermogravimetric test results, the ore and products from three experiment sets were analysed using X-ray diffraction and scanning electron microscopy to assess the phases and textures present. The findings show that carburisation of manganese monoxide and its equivalents is most advanced under conditions of 8% anthracite, 10% methane, and 60 minutes of holding time, thus confirming with the thermogravimetric data. These results show promise for reducing energy consumption for Mn smelting in ferromanganese production.

Most of the Au and PGM ores in Russia are characterised by a thin mineral impregnation of noble metals in sulfide minerals, and a large variety of mineral forms that lead to high loss of precious metals with fine fractions during flotation. In modern flotation technology, the rational choice of reagents is one of the main trends for selective separation of minerals and effective metals recovery. New data on the selectivity of the thermo-sensitive polymer with specific functional groups (TMPPh) as a flocculant and collector of Au and Pt fine fractions are available. The selective modified collector (DEDTCm) for the recovery of Au and Pt from complex ores is discussed in this paper. Scanning electronic microscopy (SEAM), laser SIM and AFM microscopy, UV and IR spectroscopy were applied to study the adsorbed layer of new reagents on the mineral surface. Flotation tests of TMPPh on the gold-bearing ore of the Olimpiada deposit showed an increase in Au extraction and Au content in the concentrate of the rougher flotation. Using a combination of reagents TMPPh and ButX, the quality of the Au and Pt concentrates increased in 1.7 time with an increase in recovery up to 15 % compared with the traditional reagent mode. Testing of TMPPh polymers in flotation of Pt-Cu-Ni ore at Norilsk Nickel has shown the ability to obtain a concentrate with a higher Pt content. Recovery of platinum is 17% higher than recovery in an experiment without polymer. Application of DEDTCm helped to achieve higher technological parameters in flotation of lowgrade Rt-Cu-Ni ore. Compared to the basic mode Pt recovery was plus 13%, Pd recovery was plus 9% and the content of precious metals in the rougher flotation concentrate increased in 2,5 - 4 times.
