JoughinMr Turgay Gurun, in presenting his paper, indicated that this simulator was no purely theoretical exercise, but that the model had been used in the design of crushing plants of capacities ranging from 3 000 tons per day to 66 000 tons per day, and that recently the design of a plant of capacity of 99 000 tons per day had been studied.The crushing plant simulator was an independent portion of a much more comprehensive simulator for the design of a. complete recovery plant. It would be possible to use each section of this simulator on its own, and simulators would be designed to cover flotation concentrates, cash flow analyses of the entire project, and so on.Each simulator would be backed by a comprehensive data bank. For example, the crushing plant simulator was backed by such a data bank which included the performance and cost data from five manufacturers for an average of 30 items of process and materials handling equipment each. This meant that data preparation involved generally less work than would be required for a manual calculation. On average, data preparation for one run took 30 minutes and three minutes of computer time on an IBM 360/40 completed the run. The model could be valuable as a design tool in that it allowed the designers an opportunity to make a thorough examination of many alternative designs. It was also of value to plant operators as it could be used to predict the consequences of operating decisions.This paper generated much interest and there were numerous questions and contributions, so many, in fact, that the discussion had to be cut short.It was pointed out by Mr K. F. Lane that crushing plants represented a very large capital investment. A plant designed for 40 000 tons per day at 98 per cent efficiency might well in practice be run at 50 000 tons per day at, say, 83 per cent efficiency. He asked how, therefore, their design could be investigated without building economic criteria into the model? The author conceded that this was a tender point. He would have liked to have given facilities for more variability of the metallurgical information. He pointed out, however, that while there was no overdesign for conservatism built into his system, some overdesign was inevitable as the performance characteristics given by the manufacturers were generally conservative. Also, in his system, if lower recovery was allowed for, the system would nut through more tonnage."

Tati Nickel is currently operating a hydrometallurgical demonstration plant in Botswana, using the Activox® process developed by LionOre Technology to produce nickel cathode and a cobalt salt from a sulphide concentrate. Cobalt is extracted using Cyanex 272. This reagent also extracts all the iron, aluminium, copper, zinc, and manganese from the nickel stream. Versatic 10 carboxylic acid is then used as extractant to recover nickel from the stream, separating it from calcium and magnesium, and upgrading it to provide a suitable advance electrolyte for nickel electrowinning. However, the selectivity of Versatic 10 for nickel over calcium is limited, and gypsum formation in the extraction circuit is a problem when attempts are made to maximize the recovery of nickel. Mintek has developed a synergistic system with Versatic 10 for improved separation of nickel from calcium and magnesium. Laboratory testwork was conducted on the raffinate of the cobalt solvent extraction circuit to optimize the Versatic 10/Nicksyn? (Mintek synergist) system to be employed. Extraction and stripping parameters suitable for this stream were optimized in the laboratory and then applied on the demonstration plant. A commercial batch (0.5 tons) of Nicksyn? reagent was produced for the demonstration plant. The laboratory testwork results and the demonstration plant performance are discussed in detail in this paper.

TiB2 and CeO2 particle-reinforced Al6061 hybrid composites were manufactured using stir casting and hot rolling techniques. The base alloy and composites were hot-rolled at 500ºC and a 50% reduction was achieved through 12 passes. The effect of varying TiB2 and CeO2 particle additions on the microstructure and mechanical properties of the Al6061 matrix was studied. Scanning electron microscopy showed uniform dispersion of both the reinforcements, with good interfacial bonding. Microhardness and tensile properties like yield and tensile strength were found to be higher for hybrid composite with 2.5% TiB2 and 2.5% CeO2 compared to Al6061 alloy and other hybrid composites. The increased tensile strength is attributed to good dispersion and interfacial bonding between the particles and Al6061 matrix. Fracture analysis using a scanning electron microscope revealed ductile fracture for the Al6061 alloy and mixed characteristics of ductile-brittle fracture for hybrid composites

A series of experiments was caried out in a vacuum-induction furnace to investigate the solubility of nitrogen in stainless steel type 3100S. Melts were made under constant and variable partial pressures of nitrogen so that the absorption of nitrogen from the atmosphere could be examined. Additions of nitrogenized ferochromium were made to give high nitrogen contents in the steel. Nitrogen contents of up to 0,16 wt per cent were obtained under gaseous atmospheres. With additions of nitrogenized ferochromium, nitrogen contents of up to 0,525 wt per cent were obtained. Comparisons of the later value with existing data indicate that the equilibrium concentration of nitrogen was reached for the experimental conditions used.

The Federation of Societies of Professional Engineers (FSPE) recently conducted a survey of professional engineering manpower in South Africa. This article presents the data relevant to mining and metallurgical engineering. FSPE in their survey attempted to determine the supply of engineers in South Africa both from local universities and by immigration. The immigrants gave some problems in that it is difficult to know whether a man who claims to be professionally qualified really is. However, it was estimated that the ratio of immigrants who claimed to be qualified to those who really are the equivalent of our local graduates was between 1,0 and 1,9 for mining engineers, and between 2,0 and 4,1 for metallurgical engineers.

Electrowinning is one of the nickel recovery processes from solutions obtained from the leaching of nickel sources. Every year significant amounts of nickel products are used in various industrial processes and daily life, such as catalysts or batteries, which are a valuable source of nickel for recovery. Nickel purity is also very important in the electrowinning process, because the amount of impurities in nickel such as sulphur, if greater than 100 ppm, make it unsuitable for use in catalysts and plating. Because sulfur is intrinsic to the sulphate electrowinning system, we needed to investigate parameters that can affect the quality and purity of nickel. In this regard, experiments were performed in static and circulating electrowinning processes. A monitoring and circulation system was designed and built to measure voltage, current and temperature as well as to circulate the solution in the system at a specified rate. It was then observed that nickel ion concentration, pH, using the circulation system and additives, were factors affecting the purity and quality of nickel, and in the best case the amount of sulphur in nickel was below 100 ppm. Sampling and metallurgical testwork during various phases of engineering studies is of paramount importance for a robust processing plant design. When developing a process flowsheet, risks in achieving desirable financial outcomes are minimised by ensuring that appropriate sampling and adequate metallurgical testwork support the engineering and cost estimation at each phase of project development. The quality and type of samples used for metallurgical testwork are just as important as the metallurgical testwork itself. The key characteristic required of any sample is that it represents some defined portion of a mineral deposit. Representivity should consider the spatial orientation, lithology, alteration, degree of oxidation, mineralogy, and competency of the ore such as hardness and abrasiveness. Statistically representative sampling procedures and an appropriate metallurgical testwork program should be designed to bring metallurgical understanding up to feasibility study standard and to give a basis for process plant design. The authors have observed that the quality of sampling and quantity of metallurgical testwork carried out during the various phases of engineering studies are often insufficient to truly support a robust plant design. Some designs are based on benchmarks of apparently similar ore bodies or rely on buoyant metal prices supporting cash flows until rectifications can be implemented. The use of a dense hangingwal-support configuration extending right up to the face would enable greater levels of safety and productivity to be achieved in stopes, and becomes a practical proposition if water jets are used for stope cleaning. Such an arrangement opens the way for extending the use of water hydraulic power to the whole stoping operation. This, in turn, can provide further productivity benefits and significant savings in working costs. With al the necessary equipment being available, such a system could be introduced immediately, although the designs of props and rockdrills are not yet ideal.

The problem of a realistic investment analysis for a new mining venture that sells its products on the international metal markets IS studied against the background factors, firstly, of different inflation rates between the countries hosting the mines and those. hosting the metal markets; and, secondly, of the changing pattern of currency exchange rates between such countries. The purchasing-power parity theory is used to establish a pattern of relationship between these two factors, and to develop a more logical approach to the long-term forecasting of metal prices in the currency of the country in which the mine is situated.

Some years ago, Ferroatlantica developed a new type of electrode known as the ELSA electrode. In this electrode there is a central graphite core that provides support, surrounded by an annulus of Søderberg paste that gets baked during operation. This technology has been implemented on several silicon furnaces around the world, and was reported on during the previous Infacon conference. In all electrodes, but particularly in the ELSA electrode, the quality and consistency of the paste are important for correct operation. As the type of paste varies between customers and between countries, Ferroatlantica has developed a quality control procedure for their customers of this technology. This procedure is geared to the point of view of the customer rather than the paste producer. The analysis is based on the desired flow pattern of the raw paste and on the desired mechanical and electrical properties of the baked paste, as experience has shown that these are the most important parameters to monitor in order to avoid having problems with the resulting electrodes. This paper discusses these methods of paste analysis in the light of complementary studies that have been done when there has been an electrode breakage in the different plants.

This paper discusses system integration and installation of High-Tec systems in underground mines. ABB has the capability to be a System Integrator and co-operates with partners in different areas of technology. Today it is difficult to find one Company that is responsible for the complete Automation System. The design of the system is also dependent on the caving procedure that is currently being used in mines. Most of the engineering must be done during the feasibility study and the design phase. Any mistakes made during these phases will be costly to rectify in the commissioning phase. The paper will also include a presentation of the benefit of using Automation in an Underground Mine, and the importance of integration with the people component. Most of the experience and discussions in this paper are from different technologies that have been developed in Scandinavia and adopted from LKAB in Kiruna. The author of this paper was responsible for the Automation projects in Kiruna Mine during1994 - 1999. These projects include: • Broadband communication of data, audio and compressed video in one data stream. • Control System for Haulage -1045m • Automation of Load Haulage and Dumping machines (LHD) • Control of Production Drilling Rigs from a Central Control Room.

During the exploration phase of mine development, drilling location is in the hands of the geologist, and drilling is spread over the entire domain of the property or deposit boundary. During the mine planning and production phases, however, the mining engineer also needs to use the information obtained from the drilling program. Thus it is important that he/she have some input into the selection of the drillhole locations. Usually, when exploitation will center on one portion of the property for the immediate future, the mine engineer will want to have more of the drilling performed in this area. In the early stages, the purpose of the drilling was to make a decision concerning whether or not to develop a mine. Once the decision is made to proceed with this development, the mine engineer needs to know, with as much confidence as possible, the estimate of the ore grade at each location where mining will occur. This paper addresses the problem of drillhole location for the needs of the mining engineer. The goal is to compare a variety of approaches to drillhole location with a new approach developed by the author. This approach is based on the theory of geostatistics, with the estimation variance used as the quantitative measure of the confidence attained. The goal of the algorithm is to select those locations that minimize the estimation variance subject to constraints on the number of drillholes and the total cost of the drilling program. The kriging equations are used as another set of constraints. The resulting nonlinear optimization model is expressed in terms of binary (0 - 1) decision variables leading to a solution by the branch-and-bound procedure. The algorithm has been applied at a number of operating properties, and practical results and suggestions for implementation are provided.

Palabora Mining Company is operating a copper block cave mine in the Limpopo Province of South Africa. The mine was developed in the late nineties with a target ore reserve of 220 million tonnes of carbonatite at 0.69% copper. At 30,000 tonnes per day the operation had an estimated life of mine of approximately 23 years. Cave induced open pit side wall failure occurred in late 2004 with 130 million tonnes of waste reporting to the bottom of the open pit. This failure resulted in potential sterilization and dilution of the ore reserve and subsequent reduction in life of mine. Physical and numerical modelling indicated potential losses of up to 30% of the original ore reserves. Cave Management tools based on throughput principles are utilized to manage the failed waste ingress and ensure an optimum life of mine. Extracting the maximum rate possible, as soon as draw points are commissioned, with the view of achieving the highest production in the short term, is any mining operation?s goal as more money is required sooner. This approach, of course, improves the cash flow but presents a risk in the cave propagation profile as overall draw control is compromised. At Palabora it is evident from a Mineral Resource Throughput Management (MRTM) point of view that maximum production in the short term is not the solution. If high production rates are achieved and the profile of the cave is not manage correctly, this results in failed waste reporting to draw points earlier with adverse effects on grade. This would effectively and significantly shorten Palabora?s Life of Mine. The applications of good MRTM principles are required to assist the value chain for sustained profitability. The process commenced with change management paving the way for a better understanding and a holistic view for all role players.

Gold mining has been undertaken in South Africa for more than a century. A great proportion of that mining has been from the Witwatersrand Basin; a geological phenomenon that has few parallels throughout the world. It has produced some 47 000 tonnes of gold mainly from underground mines, many of which have been truly world class gold mines. The gold mines of the Witwatersrand Basin have dominated world gold production from their inception and their production has been one of the cornerstones of the development of South Africa as a whole. The mines have some very specific characteristics; their sheer size, the depth of extraction, the nature of the orebodies, and their labour-intensive methods. The mines have also been part of the Mining House concept-a concept unique to South Africa. South African production has declined from a maximum of 1000 tonnes in 1970 to 470 tonnes in 1997. This, as a percentage of western world production, has declined from a maximum of 79 per cent (in 1970) to 21 per cent of world production (in 1997). The nineties' have seen South Africa and its mining companies move onto the world stage and face the harsh realities of having to compete in all spheres of business with their aggressive counterparts principally in Australia, Canada and the USA. The fight is for investment funds with the owners looking for the best returns on their money. In his address Roger Dixon will examine the current situation in the gold mining industry and examine the competitiveness of the mines of the Witwatersrand Basin compared with their peers worldwide. He will also discuss some of the fundamental challenges facing South African gold mines in the areas of legislation, technology, industrial relations, and health and safety. The environment in which the mines operate has changed radically in recent years and their ability to respond to these challenges will determine their future existence.

Spiral separators have been widely accepted as one of the most flexible gravity separation devices for several decades. The International Journal of Mineral Processing, 84, pp. 118 – 132 mentioned that spirals are for treating material too coarse for flotation and too fine for dense-media separation. Powder Technology V 102, pp 244 – 252, 1999 stated that there exists a genuine need for extending the performance envelope of spirals – whether to treat finer or coarser material than the traditional size ranges. In recent times there has been an upsurge in interest, particularly in the development of newer fine gravity separators. Spiral separators for the recovery of ultra-fine particles have a unique profile, pitch and features to ensure efficient performance. The flow on the spiral trough must be controlled to minimise turbulence that will entrain fine particles in the outer section of the trough. The experimental test work showed a movement of mass from the outer region towards the centre column of the spiral, i.e., from the fine tailings band towards the concentrate. As recovery on the spiral trough is a function of mass yield and grade, the ultra-fine 7 spiral had a better recovery than the HX5. This makes the UF7 an ideal rougher spiral. Utilisation of lower-grade (<60 per cent Fe) resources, not utilised in the current products, is crucial to ensure optimal resource utilisation and maintaining/improving future profit margins by reclassifying low-grade material to ore. The purpose of the Sishen Expansion Project (?SEP?) is therefore to investigate the technical and financial viability of producing up to an additional 10 Mtpa of new products at Sishen from material currently classified as low-grade materials. Jigging technology has progressed to a point where Sishen?s 50 to 60 per cent Fe run of mine (?ROM?) material, once considered as waste, can be beneficiated to produce a saleable 64 per cent Fe product. This has been confirmed through appropriate beneficiation testwork. Consequently, Sishen can now produce saleable product from material not currently included in the resource definition, increasing the resource base of the mine significantly and ensuring higher resource utilisation. Mine Planning utilised the geological models to produce detail planning schedules, reflecting the current and SEP plants separately, optimised to comply with product specifications of both the current and SEP plants and to confirm the viability of the low-grade resources identified as SEP feed material. The SEP products specifications have been derived by optimally matching iron ore market requirements with the revised resource base. A 64.0 per cent Fe lump product and a 63.5 per cent Fe fine product are the optimal SEP products. The SEP plant will be able to produce 10Mtpa at an average yield of 60 per cent and a lump to fine ratio of 62 to 38. The plant consists of five major sections namely crushing, material preparation, beneficiation, final product handling and quality control services. Maximum integration with the current Sishen plant was considered. Kumba currently has an agreement with Transnet to rail up to 23.5 Mtpa through the Sishen Saldanha Iron Ore Export Channel (?IOEC?). Transnet and Sishen Iron Ore Company have signed a Definitive Agreement that deals with the expansion of IOEC?s capacity, which increases Kumba?s entitlement from 23.5Mtpa to 35.0Mtpa. The detailed enviro-legal impact assessments for the SEP indicated that the project has low enviro-legal risk as a result of it being a brownfields project incorporated into the current Sishen operations.
