Low-grade, complex mineral deposits have resulted in the need for complicated large-throughput processing plants delivering increased productivity, reliability, and utilization, together with reducing operational costs. Complex mineralogy has resulted in complicated process flow sheets designed to recover minerals as efficiently as possible. In addition, the remote location of many minerals¬-processing plants, continuously rising energy costs, and fierce competition pose significant challenges to the modern mine, compounded by a global scarcity of qualified and experienced operational personnel. Over the last decade the Internet and automation technologies have undergone major advancements. Automation technologies, solutions, and concepts that existed, but were considered risky or unreliable prior to the year 2000, have now gained acceptance and matured. Furthermore, new technologies and different collaboration schemes have appeared, offering innovative solutions to the mining industry to address many of the challenges described. These advancements in reliable remote systems that access technology through the Internet provide significant opportunity to support mining operations, enhance process performance, provide engineering services, and proactively anticipate and execute maintenance services. This paper references a global survey of automation trends in the mining industry and the potential for an intelligent collaborative environment using automation technologies to exploit opportunities in operating the plant of the future, increasing effectiveness, and reducing operational costs. A variety of possibilities are described, including asset management solutions, remote access capabilities, performance monitoring solutions, advanced process control technologies, and the formation of an intelligent collaborative environment. A real example where this technology is used to support the operation and maintenance at a cement plant in Egypt is given to underpin the concepts described in this paper.

The application of refrigeration on deep South African gold mines is mostly achieved through the medium of chilled water which is produced in central installations either on surface or underground. The amount of refrigeration has been increasing rapidly over recent years, and the total installed capacity on all gold mines now exceeds 1000 MW(R), with annual running costs exceeding R100 million for electricity alone. Hence, there are strong incentives to design such installations for optimal cost-effectiveness. The duty required of these installations varies considerably, owing to daily and seasonal climatic changes and the varying nature of the water demand. It has long been recognized that a computer program to predict installation performance as a whole under any given conditions would be highly desirable. An interactive computer program, CHILLER, is described which enables the user to build an installation, consisting of any configuration of cooling towers, water storage reservoirs and packaged water chilling machines. Externally-dictated conditions such as the weather and chilled water demand must be specified, and all quantities under control of the installation, including internal water flow rates and compressor capacity regulators, must be set. The time-varying performance of the installation can then be simulated. Examples are given of the application of the program in the design of a new installation, and in evaluating the effect of any modifications to existing installations.

The objective of the investigation is to optimize the truck and shovel operations for pre-stripping at New Vaal Colliery by introducing campaign mining. The aim of campaign mining is to improve the efficiency of the loading, hauling, dumping, and maintenance operations which are critical to the success of truck and shovel operations. The current loading (single-sided loading method), hauling, and dumping operations at New Vaal Colliery were found to be inefficient. Time studies were used as a major indicator to highlight the inefficiency of the truck and shovel operations, and it is recommended that an improved loading configuration, hauling, and dumping operations be implemented by using campaign mining. It is also recommended that a service truck be used to maintain the pre-stripping fleet in order to reduce travelling times to the main workshop. As expected, the improved operating conditions will lead to an increase in pre-stripping production.

Vanadium-based sulphuric acid catalyst has been utilized to oxidize SO2 to SO3 since the early 1900s. This versatile product displaced the expensive and easily poisoned platinum-based catalyst in nearly all applications by the 1930s. MECS has been manufacturing the vanadium-based catalyst since 1925 and today is the leading supplier in the world of sulphuric acid catalysts in a variety of forms. Currently, MECS has worldwide customer/technical support for the catalyst as well as a dedicated catalyst manufacturing plant in Martinez, California. MECS also has a strong technical and research and development programme dedicated to creating new and improved products and services. This paper will describe some of the technical details of vanadium-based sulphuric acid catalysts as well as offering a unique look into how caesium-promoted MECS catalysts can be used in single and double absorption acid plants, and off-gas plants running on irregular gas feeds, to reduce emissions and preheater run times. An update on MECS technical services extended for use in characterizing converter performance is also presented.

Underwind and overwind protection system concepts for mine hoist shafts were developed in conjunction with and for the Safety in Mines Research Advisory Committee (SIMRAC). End-of-wind operation of mine hoists is the most hazardous aspect of mine hoisting, carrying the highest risk of loss of life, injuries to workers and loss of production. Systems operating mechanically and with local actuation were developed. This was done in order to remove the increased risk associated with dependency on remote or external energy and information supply associated with most existing protection systems. The proposed underwind protection system concept absorbs the energy of motion of a conveyance overrunning the design lower limit of travel by drawing a metal strip through a set of rollers. This action causes dynamic cyclic plastic bending of the strip material that converts the kinetic and potential energy of the conveyance into strain energy of the metal. In the concept design a pair of cable slings attached to the strips catch the overrunning conveyance and transfer the retardation force. The proposed overwind protection system concept absorbs the energy of motion of a conveyance overrunning the design upper limit of travel by early detaching of the conveyance from the hoist cable. This detaching is carried out via an additional humble hook activation mechanism fitted at a sufficient height below the spectacle plate to allow the conveyance to retard to standstill under gravity before it would crash into the spectacle plate. The conveyance so brought to rest is prevented from falling by means of jack catches on the conveyance interacting with a rack (toothed profile) fitted on the guide rails in the retardation zone. Scale models (1:10 scale) of both protection systems were designed for conformance with established retardation standards. The retardation standards were limited by the requirement of passenger safety in retarding cages. The models were then built and tested in a 1:10 scale shaft model. Retardation performance close to the required levels was achieved. The retardation distance required should allow such systems to be retrofitted to most existing shafts. The production of ferrochrome alloy from chromium bearing chromite ores is conducted at high temperature under highly reducing conditions. However, albeit completely unintended, it is impossible to completely exclude oxygen from all high temperature process steps, with the corresponding possibility arising for the generation of small amounts of Cr(VI) species. Certain Cr(VI) species are regarded as a carcinogenic, with specifically airborne exposure to these Cr(VI) species being associated with cancer of the respiratory system. With approximately three-quarters of the world?s viable chromite ore reserves located in South Africa, and annual ferrochrome production approaching almost half of total annual global output, aspects of Cr(VI) generation and control are of particular relevance and importance to the local industry, and naturally to the global industry at large. This paper seeks to examine theoretical and practical aspects associated with Cr(VI)generation (based largely on experience within the local South African industry, but considered to be generally encountered in the broader global industry context), together with mitigating measures that can be applied within the context of the production processes. From the discussions it is clear that significant improvements in various Cr(VI)-related aspects have been made by the South African ferrochrome industry. However, it is also evident that several areas of uncertainty still exist, which require further research in order to better quantify risks and enhance the efficacy of mitigating steps. Although the De Beers group has a long history of placer mining on land, the group only became actively involved in deep water marine diamond exploration and mining in1983 with the formation of De Beers Marine. Full-scale commercial mining commenced around 1991. Since then, the group marine mining capability has grown into a formidable fleet of 8 large deep water (>70 m) mining vessels, as well as other special purpose geo-survey platforms. Marine diamond production by the group is expected to be just short of 1 million carats in 2006. DeBeers operates across the entire value-chain spectrum from geology and geo-survey, through sampling to mining, and finally ore processing into high value concentrate. Supporting these operations involves significant service activities such as maintenance, security, logistics and environmental management. Specific challenges exist in terms of developing or acquiring appropriate technology for marine mining. These challenges have resulted in DeBeers operating extensive in-house R&D and projects departments, as well as drawing extensively from technology partners. An array of computational and test facilities are also available to support R&D and projects activities. Hydro transport in various guises is key to the current approaches to marine mining and ore processing. Use is made of airlift and centrifugal pumping for hydraulic hoisting of very coarse gravel, while splitters, launders, dewatering, elutriators, jet-pumps, centrifugal pumps, dense medium circuits, pipeline systems, and instrumentation for coarse abrasive particles are used extensively in the ore processing plant.

"The behaviour of rocks depends on their material properties, and therefore it is important that these properties are determined by relevant and reliable laboratory testing methods. The ISRM Suggested Methods are very important documents in this regard, and a draft suggested method exists for the determination of the ’complete stress-strain curve for intact rock in uniaxial compression’. The method specifies the required geometry of specimens and the required testing procedures. The research described in this paper involved the determination of complete stress-strain curves for two materials, one exhibiting the Class I characteristic, and the other the Class II characteristic. To obtain a better understanding of the deformation behaviours in the post-peak region, tests were carried out on specimens of both material types with different length-to-diameter ratios. The results showed that the geometries of the test specimens influence the stressstrain curves in the post-peak region. The implication is, therefore, that the numerical values obtained for the slopes of the post-peak graphs are not material constants, but are geometry-dependent. Explanations for this behaviour are given. These findings have important implications regarding the use of post-peak data, for example for blast fragmentation considerations, and for evaluation of rockbursting potential. The research findings are based on a limited amount of laboratory testing, and should be confirmed by further testing. IntroductionThe most common approach for studying the behaviour of rock is by compression testing of cylindrical specimens in the laboratory. Rocks respond to forces by deforming and eventually breaking. The strength and the deformation characteristics are derived from the stressstrain curves produced. Standard shapes and sizes for the test specimens and standard loading rates are recommended in the Suggested Methods of the International Society for Rock Mechanics (ISRM) and the American Society for Testing and Materials (ASTM) standards. In spite of these standards, there remain certain aspects of testing which require further attention. The research described in this paper deals with deformation and failure behaviour of rock materials using stiff, servocontrolled testing equipment. The particular objective was to test the premise that the behaviour of cylindrical rock specimens in the post-peak region of the stress-strain curves does not reflect only a material characteristic, but is influenced by the height-to-diameter ratio (the geometry) of the rock specimen. An additional objective was to investigate the effect of the stiffness of the test equipment on the outcomes of tests."

As part of a broad program to optimise the performance of their grinding circuit, BHP Billiton Cannington have installed an OCS© Expert system together with three VisioRockTM online particle size analysis cameras. The main purpose of the system is to stabilise grind size and feed to the flotation circuit. This particular application of OCS© is the first installation to incorporate Metso Minerals Process Technology-Asia Pacific's (MMPT AP) Dynamic SAG/AG Mill Model, which is able to predict numerous mill parameters that were previously unable to be measured with the existing plant instrumentation. Integrated into the logic of the control algorithm are online vision based, particle size measurements of the AG mill feed and recycle crusher product. This paper will describe the history of the project from initiation to date, the model and OCS© logic configuration, and demonstrate the significant benefits realised at Cannington mine.

Exxaro Sands KZN produces?among other heavy mineral products?high titania slag, which is used as feedstock to the pigment industry. The titania slag is produced from the smelting of ilmenite in two 36 MW DC furnaces. In this smelting process carbon monoxide gas is produced. This gas is cooled, scrubbed and washed to remove entrained dust. This paper provides details on the gas cleaning plant system and the chemistry, mineralogy and size distribution of the particulate material contained in the off-gas stream. Characterization of the dust shows that is consists mainly of ilmenite, but with relatively high levels of SiO2and MnO. Smelting of the dust in a 500 kW DC furnace was carried out to investigate the potential for recovering valuable elements from the dust.

China?s engagement with the African continent has increased impressively in the past decade. Even though China is not the African continent?s largest stakeholder, the rapidly increasing engagement is evident in the huge number of Chinese migrants that have come to Africa in the wake of unprecedented trade and investment levels, as well as in increasing diplomatic and political interactions, which has taken most other commercial partners by surprise. All but four countries in Africa have adopted the ?One China?1 policy stance; and in so doing opened the door for new or strengthened commercial dealings with China, including increasing investments into Africa?s extractive industries. This has been particularly evident since the turn of the century, with a clear shift in China?s policy towards Africa elevating the continent in China?s foreign policy objectives. As such, Africa has become a strategic focus2 for Chinese outward bound and internationalizing companies, especially in the extractive industries. This planned shift in focus is based largely on geo-strategic and commercial needs and interests, rather than previous ideological ones.3

The Hillendale mine (situated between Richards Bay and Empangeni) and Mineral Separation Plant were approved in 2000. The smelter, just outside Empangeni, consists of two 36 MW DC arc furnaces that were commissioned in 2003. Experiences gained during the initial commissioning of the furnaces proved valuable in later commissioning work, as shown by the increase in ramp-up rates. The capacity of the plant is 250 kt/a TiO2 slag and 145 kt/a of pig iron.

Granular systems, i.e. particles with realistic shapes, are commonly encountered in nature and industry. While the discrete element method (DEM) is a tool for the simulation of granular flow, in most of the DEM simulation particles are assumed to be spherical. It is questionable whether results drawn from a spherical particle could be easily transferred to a non-spherical particle. Thus, obtaining a fundamental understanding of the underlying physics of granular flows is not only of academic interest, but is also highly related to industrial applications. An in-house developed DEM software called KMPCDEM ©, which was coded to handle non-spherical particles, was used to simulate the particle behaviour. In this paper, the effect of particle shape on the dynamics of particles of non-spherical and spherical shape, including algorithms for the determination of the particle orientation, the moment of inertia, shape representation, and computation time was described. The assumption of a spherical shape has been justified by the complexity of simulation and significantly higher computation time if a realistic shape for particles was used. Dynamics differences showed that findings obtained from spherical particle systems could not be readily extrapolated to non-spherical particle systems. Consequently, particle shape is an important, if not even the most important parameter to be considered in DEM simulations, and therefore has to be captured accurately if DEM is to be used as a predictive tool. ABSTRACT Durability tests and evaluation of sub-zero temperature effects to some argillaceous clastic rocks were carried out. Welded tuff, limestone, sandstone and schist samples collected from different parts of Japan were tested and results are presented. Schist and dolomite from Ganesh Himal area along the higher Himalayas of Nepal were also tested, and the results are compared. The slaking tests were performed on all samples in pure water. The results reveal that the slaking index of schist from Japan is lower than that of schist from Nepal. Regarding carbonate rocks, the slaking index of limestone from Japan is higher than that of dolomite from Nepal. A tendency of decrease in slake durability with an increase in porosity is also observed. Freezing and thawing experiments conducted on welded tuff and schist reveal that crack initiates earlier but extends slower in schist than in welded tuff. It is also observed from the freeze-thaw experiment that the welded tuff deteriorates and wears faster than the schist. However, sandstone remains relatively intact for a long run of freeze-thaw cycles. Zusammenfassung Beständigkeitstests sowie die Bewertung der Auswirkungen von Minusgraden auf Tonschiefer Trümmergestein wurden durchgeführt. Dabei wurden geschweißter Tuff, Kalkstein, Sandstein und Schiefer aus verschiedenen Gebieten Japans sowie Schiefer und Dolomitgestein aus dem Ganesh Himal Gebiet, dem höheren Himalaya Nepals, untersucht und die Resultate verglichen. Für alle diese Gesteine wurden Slaking-Tests in reinem Wasser vorgenommen. Die Resultate zeigen, dass das Slaking von Schiefer aus Japan höher als das von Schiefer aus Nepal war, wohingegen bei kalkhaltigem Gestein das Slaking von Kalkstein aus Japan niedriger als das von Dolomitgestein aus Nepal ausfiel. Es wurde dabei auch eine Tendenz zur Löschbeständigkeitsverringerung bei gleichzeitig erhöhter Porosität beobachtet. Gefrier- und Tautests an geschweißtem Tuff und japanischem Schiefer zeigten, dass Risse in Schiefer schneller auftraten, aber sich langsamer ausweiteten als in geschweißtem Tuff. Bei Gefrier- und Tautests wurde ebenfalls beobachtet, dass geschweißter Tuff schneller verfällt und verschleißt als Schiefer. Sandstein hingegen blieb über lange Tau- und Gefrierzyklen intakt Résumé Des tests de solidités et l’évaluation de l’effet des températures en dessous de zéro sur les rocs argileux ont été effectués. Les rocs d’origine volcanique (cendre), les rocs calcaires, sableux et les schistes de différentes régions du Japon, ont été étudiés. Les schistes et les dolomites de la région de Ganesh Himal le long du haut Himalaya (Népal) ont été étudiés et comparés à ceux du Japon. Les tests de désintégration sur les rocs ont été effectués dans l’eau pure. Les résultats montrent que l’index de désintégration des schistes du Japon est inférieur aux schistes du Népal. En ce qui concerne les rocs carbonyles, l’index de désintégration des rocs calcaires du Japon est supérieur à ceux des dolomites du Népal. Une décroissance de la résistance à la durabilité est observée avec une plus grande porosité des rocs. Les tests de congélation-décongelation sur les schistes et les rocs d’origine volcanique (cendre) du Japon montrent une apparition précoce des fissures mais l’expansion des fissures est plus rapide dans les rocs volcaniques. Des tests similaires montrent que les rocs volcaniques (cendre) se désagrégent plus rapidement que les schistes. Cependant, les rocs sableux restent intacts après plusieurs cycles de congélation-décongélation.

"The working environment for ground support installation in mines has improved during the last 20–30 years, with more mechanized equipment for installation of ground support elements such as bolts, cable bolts, and screens. Ground support installation productivity has, however, not followed the same development curve, remaining more or less constant. In some cases, for example the mechanized installation of bolts, productivity has even dropped. One reason for this is that modern mechanized bolt rigs are complex. In this paper we evaluate manual and mechanized ground support systems, propose a way to measure the productivity of bolt rigs, and make relevant comparisons between different mines and equipment. Some productivity measures for rock reinforcement are suggested, using productivity results from eight case study mines.IntroductionTo improve safety for operators and equipment underground, ground support systems (bolts, screens, etc.) are installed in mines to stabilize the rock mass (Hoek, Kaiser, and Bawden, 1995). Important questions to ask when selecting a ground support system include where ground stability problems are located, why they have occurred, how problems should be addressed, and when and how the ground support system should be installed (Hadjigeorgiou and Potvin, 2011). The performance of bolting and screening operations in underground mines is important for both safety and productivity reasons. With greater mine depths and an increasing focus on safety, ground support has become a significant bottleneck in the production process of many mines.Many factors play a role in establishing safe and stable underground structures. Equally, there are several factors to consider in productivity, including the mining method, organization, logistics, mechanization level, and procedures. Today, most mines in Scandinavia have changed from manual to mechanized bolting, as this improves operator safety and arguably boosts net capacity. Internationally, however, manual installation of bolts remains common, with some claiming that manual installation is more productive (Bawden, 2011)."

The monitoring of rock slopes is a common procedure in the management of hazards associated with slope instability. Slope stability radar has become widely accepted as the state-of-the-art method for management of hazards associated with unstable slopes in open pit mines. This is confirmed by the rapid adoption of the technology since inception in mid 2003, with over 70 GroundProbe slope stability radars now in use at open pit operations throughout the World. The use of a monitoring system such as slope radar to identify slope hazards is only part of the solution to minimise the consequences associated with slope instability. The presence of the hazard must also be effectively communicated to the mine personnel, so that the correct response to the hazard can be enacted, and the risk mitigated to an acceptable level. In some surface mines, due to the geotechnical characteristics of the rock mass, hazards can develop rapidly; with slopes progressing from stability to ultimate collapse in just hours. In these situations, it is vital that efficient systems are developed to evacuate the area of the pit affected. Such a system has been developed by GroundProbe in South Africa, with the vital driving force for the project being provided by the Anglo Platinum Mogalakwena mine operation based at Mokopane. The mine based development of the system was perceived as an essential aspect in the development of the successful system. From an early stage, the mine provided essential input on both hardware and software developments to allow the system to be rapidly integrated into the mining operation. This paper describes the pit evacuation alarm system that was developed and discussed the benefits obtained from a mine based development program.

The Western Cape Mineral Processing Facility (WCMPF) is a collaborative educational initiative between the Department of Process Engineering at the University of Stellenbosch and the Chemical Engineering Departments at the University of Cape Town and the Cape Peninsula University of Technology. The primary objective of the WCMPF is to facilitate the education, development and graduation of suitably qualified engineering graduates and diplomats for the mining and mineral processing industries. In recent years the WCMPF has embarked on a number of initiatives aimed at improving the quality of mineral processing education which include, more importantly the introduction of novel ?end to end? or ?integrated? practicals. The practicals are developed around a specific mineral theme or route, which more than often includes the development of several new pilot plant practicals demonstrating key unit operations or processes in the selected mineral theme or route. The most recent mineral processing pilot plant practical programme is developed around the beneficiation of heavy mineral sands. The programme consist of the following developed pilotplant practicals: the online electrostatic separation of free flowing mineral sands using a Roche Mining Carrara high tension roll separator incorporating a Blue Cube Systems MQi in-line mineral quantifier; the production of titania-rich slag and pig iron from the smelting of ilmenite and anthracite in a 60 kW direct current (DC) plasma arc furnace as well as the mineralogical characterization of the feed and products; the continuous closed-circuit ball milling and screen classification of titania-rich slag. This paper illustrates the important role of a well-designed heavy mineral sands beneficiation pilot plant practical programme in facilitating the education and development of suitably qualified personnel for the mining and mineral process industries.

In the wake of the financial crisis that affected world markets in 2002, there has been an increasing international focus on corporate governance. Various corporate governance codes of practice have been introduced, such as the Sarbanes-Oxley legislation in the USA, the Combined Code in the UK, and King III in South Africa. This focus on corporate governance has increased since the most recent financial crisis in 2008, the effects of which are still being felt world-wide. In the mining and minerals industry, reliable metal accounting is essential to sound corporate governance and is also becoming a focus of increased attention and concern, particularly as the figures generated by the metal accounting system feed directly into the financial accounts of mining companies. Mass measurement, sampling, and analysis provide the input data for the metal accounting system and sound corporate governance requires that the procedures used are based on best practice and that the data generated is accurate and handled correctly, transparently, and consistently to produce the accounting reports. The AMIRA Code of Practice for Metal Accounting has been widely adopted in the industry as a means to achieve this, and the compilers of the Code have conducted numerous metal accounting audits at operations, both in South Africa and abroad. One of the key products produced by the mineral sands industry is the titanium dioxide slag, a process that requires grinding of a coarse product down to a valuable saleable product. Traditional methods have included the vertical roller mill in tandem with dynamic air classifiers and, alternatively, two-stage grinding and crushing through an AG mill in closed circuit with a dynamic classifier and secondary gyradisc crushers. The products produced, commonly known as chloride and sulphate slag, are differentiated by the particle size distribution of the final product. The more valuable chloride slag must, by specification, be a product sized in the range between 850 and 100 microns?the more fines generated in the grinding process, the less higher valuable final chloride slag is produced. This paper will explore a technology that is new to both the mineral sands and to other mineral processing industries. Inter particle communition, or IPC as it is known, has been applied in the cement industry to improve the performance of clinker grinding mills. The principle is to create a process of material on material comminution under high pressure that fractures the material along the grain boundaries rather than breaking it smaller than a gap setting in the crusher. The process is now looked at for the TiO2slag producers because of the potential benefits of energy savings and with a minimal generation of minus 100-micron fines. Discussions will revolve around the design and functionality of the Rhodax® both from a process and maintenance perspective, a typical test regime and results on slag grinding. The development of the flowsheet necessary for the process will be examined, the ancillary equipment required and finally the scale-up from the test to an industrial plant will be investigated. Full-scale results of an operating plant will also be given showing the benefits that can be realized. A promising new flowsheet with fines reintroduction to the Rhodax® crusher will be presented.
