Accretions often form in furnaces when slag and charge materials attach to the refractory wall and build up over time. Accretion formation is usually unwanted because it reduces the working volume of the reactor and hinders material flow through the reactor. However, in some instances a thin, stable accretion layer may be desirable to protect the underlying refractory material. In order to prevent and/or manage accretion formation, it is important to understand the underlying principles of this phenomenon in the particular reactor. Excessive accretion formation hampered production at the Exxaro FerroAlloys ferrosilicon melting and atomization plant. This plant uses induction furnaces in which a 15% silicon-iron alloy is produced by batch smelting a mixture of ferrosilicon of 75%Si grade and low-carbon steel. The molten ferrosilicon alloy is then gas-atomized to a powdered product for use as a dense medium in mineral processing plants. The objective of this study was to investigate the effect of different impurity levels in the ferrosilicon feed material on the extent of accretion formation as well as the effect on the accretion properties, which influence the ease of accretion removal upon furnace shut-down. Refractory and accretion samples were collected after a furnace shut-down and characterized using X-ray diffraction and scanning electron microscopy–energy dispersive spectroscopy. It was concluded that the trace elements in the FeSi-75 feed material (Al, Ca, Mn) were mostly responsible for accretion formation, but that rust on the low-carbon steel and oxidation of the steel contributed to accretion attachment to the lining. The total contaminant content, calcium to aluminium ratio in the FeSi-75 feed material, and thereby the liquid to solids ratio in the accretion at temperature determine the strength of attachment as well as growth of the accretion.

An oolitic iron ore from Gara Djebilet, Algeria was characterized by X-ray diffraction, scanning electron microscopy, and energy dispersive spectrosopy and the phosphorus distribution between various phases studied. Two ore types were identified – a haematite-dominated, oolitic type and a more massive, magnetite-dominated type. The haematite-dominated ore had a higher phosphorus content, up to 0.6% in the iron oxide minerals, than the magnetite-dominated type (0.3% P). Owing to the very fine-grained texture of the gangue minerals, reducing the phosphorus content to levels suitable for steelmaking (below 0.05% P) by conventiobal means would entail an energyintensive process with a high carbon footprint. Preliminary leaching test work using a sulphurous geothermal water as lixiviant, assisted by solar thermal acceleration, gave very promising results, removing 0.13% of the residual P (or 21.7% removal of total P) from the high-phosphorus oolitic ore.

The South African mining industry continues to be a major source of employment at a time when at least 25 per cent of the working age population is unemployed. At the same time the industry faces a skills shortage in many of the disciplines necessary for its future health. The University of the Witwatersrand, University of Pretoria, University of Johannesburg, and University of South Africa have historically produced mining graduates for the South African industry, with any shortfall being met by the recruitment of overseas graduates. More recently the global shortage of engineers and other mining industry professionals has seen a reversal of this trend and a very significant emigration of well-educated and highly skilled personnel. The traditional career path for mining graduates is in production and mine management. However, there is the parallel and possibly more pressing need for specialized skills in such fields as ventilation, rock engineering, mine planning, mineral resource evaluation, and mineral asset valuation. It is in these essential areas that chronic shortages continue to hamper the development of the industry and may well frustrate its ambitions to be safe, healthy, and profitable into the future. The permeability of skills across sectorial boundaries within the mining industry requires that skills shortages in the platinum sector are not looked at in isolation, but within the context of the entire industry. This paper reviews the efforts being made by the universities at both undergraduate and postgraduate levels to meet the needs of the South African mining industry, in terms of the required numbers and the range of specialized skills.

Ti-64, which accounts for more than 50% of the worldwide titanium tonnage, has found commercial importance in industries requiring components with high specific strength and resistance to corrosion. Investment casting is the preferred production method due to the difficult machinability of the alloy. This study was aimed at investigating the mechanism and the extent of alpha case formation on Ti-64 components cast using the investment casting method with YFSZ (yttria fully-stabilized zirconia) shell moulds after vacuum induction melting. The extent of the reaction between the mould hot face and the molten metal has been studied by varying parameters such as soaking temperature and mould hot face composition, and examining their effects on the reaction with the mould. An increase in the soaking temperature had an effect on the alpha case, both in appearance and hardness, but had no effect on contamination levels by carbon, oxygen, and nitrogen. The depth of alpha case increased with soaking temperature, increasing from 35 µm to 161 µm with an increase in temperature from 1200°C to 1400°C. The micro-hardness profiles provided insight into the effect of the alpha case on the mechanical properties of the Ti-64 alloy by displaying hardness values of 1000 HV0.1 and above, but could not be solely utilized to determine the alpha case penetration depth due to microstructural differences in the unaffected Ti-64, in particular the martensitic microstructure that formed with a fast cooling rate from a higher temperature. Levels of expected contaminants such as Zr, Y, 0, and C were low. The addition of the colloidal zirconia binder affected the interfacial reactions. YFSZ proved to be a thermodynamically stable refractory material, with the alpha case possibly forming as a result of segregation.

Advanced process and equipment analytics have been around for a while. However, with accessible IT infrastructure and site maturity, it is possible to analyse, monitor, and control processing plants and equipment easily. These various disparate systems provide different reports requiring the involvement of various personnel and attention to different reporting platforms. For efficient harnessing of the systems? capabilities, as well as effective improvement and monitoring of process and equipment, a single point of entry is required. A process and equipment optimization solution was required at a concentrator in South Africa, focussing on the product stream of platinum group metal (PGM) concentrate from the UG2 Reef. The investigation of data to identify strategies for optimization was required to allow visibility into plant operations to guide operators, an easier method to identify process loop problems, identification of imminent equipment failures, and advanced process control to optimize throughput and stability. A collaborative effort between the client and General Electric Intelligent Platforms (GEIP) investigated data-driven solutions to each of the problems. With the focus on process optimization and asset monitoring, as well as equipment monitoring, a combination of approaches was utilized to address the various problem areas that were identified. Each was implemented separately in the control layer of the plant IT infrastructure. The integration was done in a centralized web-based reporting tool that integrated the detailed results from the various solutions. On the process control side, monitoring of control loops was included by calculating performance statistics that were reported daily to identify sub-optimally performing control loops and indicating potential problems. The advanced process control solution for this site includes a surge tank controller, stabilizing flow through the flotation banks, and preventing the surge tank from overflowing or running empty. Equipment monitoring was investigated, for preventative maintenance, by making use of statistical data models to indicate imminent equipment failure. These predicted alarm events included the cause for failure, drilling down, and allowing focus on a specific variable for preventative action. The results included a more stable flow through the mill, with fewer stoppages due to surge tank overflows or running empty. The causes for process drift could be identified and operators could react early. Alarms warning of equipment failure 2½ and 4 months in advance were identified in an offline analysis.

The paper will place into perspective the contribution that platinum makes to the South African economy. It will use statistics from official sources, namely the Department of Minerals and Energy, the Department of Customs and Excise, the South African Reserve Bank and Statistics South Africa. Surprisingly few people are aware of these statistics, especially Supply and Usage tables, published by Statistics South Africa, and trade statistics, published by the Customs and Excise division of the South African Revenue Service. The paper will therefore contain a concise explanation of input-output tables and supply usage tables, as well as the derivation of gross domestic product and an outline of the System of National Accounts, of which Input-Output Tables and supply and usage tables are components. GDP is a commonly used, but poorly understood, measure of the wealth of an economy. The paper will explain the methods used by SSA to calculate this indicator and its place in the System of National Accounts (SNA). South Africa exports almost all its platinum production (87.5% in 2002). Exports are a final demand, as opposed to intermediate demand from secondary industries, and therefore do not enter the value-adding process, which is the essence of GDP. By definition, therefore, platinum on its own is not a major contributor to GDP. The platinum industry does, however, have an impact (known as the multiplier effect) on other sectors of the economy. The paper will explain the meaning and derivation of these multipliers, using a model based on an Inverse Leontief Matrix.

The increasing demand for rare earth elements (REE) in highly strategic sectors such as hybrid electric vehicles, renewable energy, communication technologies, and the defense industry has made REE production methods important. In recent years, studies on REE have increased rapidly; however there are many studies on REE, there are not enough studies in the literature on the economics of the beneficiation process. RE ores are generally leached after beneficiation by gravity, magnetic and flotation methods. In this study, direct leaching, attrition scrubbing and leaching, and flotation and leaching methods are evaluated economically based on the data for the Mountain Pass (MP) facility. According to the sensitivity analysis performed as a function of capital cost (CAPEX), operating cost (OPEX), and rare earths oxides (REO) recovery, REO recovery has the biggest effect on the process economies. Although the flotation method entails additional investment and operating costs, transportation and operating costs are significantly reduced result of the higher grade and recovery. The flotation method is more profitable, with larger NPV and IRR values and a shorter payback period.

"Prior to operating a non-recovery coke pilot plant, it was critical to ascertain coal cake stability during the loading of a 1 m3 coal cake into the oven. Various compaction parameters were verified and established on a small laboratory-scale compaction machine to obtain a coal cake of acceptable stability. These parameters include cake density, cake surface moisture, transverse strength (force applied perpendicular to the original compacted coal cake layers), and applied force to the coal cake. This work determined the behavioural characteristics of the coal while being compacted either with a full-sized or a 1/3-sized compaction plate in a 9 kg capacity mould. Two different coals were evaluated, namely Waterberg semi-soft coking coal (sscc) and Oaky North hard coking coal.The target wet cake density of 1 100 kg/m3 (79% of 1 400 kg/m3 relative density) was achieved for Waterberg sscc, with a particle size d50 varying between 0.6 mm and 1 mm, utilizing the 1/3-sized compaction plate in the laboratory-scale set-up, with 11.6% surface moisture and 92.2 t/m2 commercial equivalent applied force. For Oaky North hard coking coal, a wet cake density of 1 189 kg/m3 (85% of 1 400 kg/m3 relative density) was achieved at a surface moisture content of 12.3% and at a lower applied force than that for Waterberg sscc, i.e. 78.5 t/m2.Coal cakes of acceptable strength, and therefore sufficient stability for further processing, were obtained for all materials evaluated during this study.Further studies should be conducted to determine the effect of zeta potential during the compaction of coals.IntroductionExxaro Resources has successfully installed and commissioned a world-class stamp-charging horizontal 1 t electrically-heated pilot-scale coke oven at its Metallurgy Services facility. Prior to operating the coke non-recovery pilot plant, it is essential to ascertain coal cake stability during the loading of a 1 m3 coal cake into the oven. The design of Exxaro’s pilot plant is such that the coal cake is pushed inside the oven by means of a pusher plate, rather than through a ‘spoon’ feed mechanism, such as is found in industrial horizontal coke ovens. The pusher plate loading mechanism dictates that the coal cake should possess high stability and inherent strength during loading into the oven, owing to frictional forces exerted by the oven floor. In order to obtain a coal cake of acceptable stability, various compaction parameters needed to be verified and established on a small laboratory-scale compaction machine."

Underground coal gasification (UCG) is becoming more popular as the reserves of good quality, mineable coal are starting to diminish, and yet the global energy demand from coal is still increasing. The purpose of this research project was to investigate cavity formation within a coal block due to the combustion reactions in the context of UCG. The cavity plays a pivotal role in the UCG process, as it is essentially the gasification reactor. Cavity formation in an in situ gasification process using the forward combustion linking method (FCL) had been investigated, and a laboratory model was created to simulate the process. The experiment was performed by drilling a U-shaped tunnel into a coal block, which was then combusted internally with air that was fed through an injection hole. A heating element (at approximately 500°C) was used to supply the required heat for combustion at the base of the injection well. The coal blocks were analysed using micro-focus X-ray tomography. The tomography results showed that the coal tended to crack along the bedding plane after a short duration of combustion, due to either the formation of clinker or the expansion of swelling vitrinite along the horizontal tunnel. The deposit was thicker at the base of the injection well compared to the base of the production well; this may have been caused by the turbulence of the air flow and the relatively high oxygen concentration at the base of the injection well. A comparison of the results with work by Daggupati et al. (2010) showed the same trend, despite the slightly different methodology applied.

The indirect estimation of intact rock properties is particularly useful for preliminary investigations in engineering projects. In this paper we examine the usability of electrical resistivity, a nondestructive measurement, for the prediction of physical and mechanical rock characteristics. Physico-mechanical tests (uniaxial compression, Brazilian tensile, density, and porosity tests) and electrical resistivity measurements were performed on specimens of 36 rock types. Before the resistivity tests, the specimens were completely saturated with saline solution. Evaluation of the test results showed that there are medium or strong correlations between resistivity and rock properties. There are also strong or stronger correlations between the two parameters for the rock classes. The regression equations developed were statistically tested, and their validity was confirmed. The results were also compared with previous studies. The conclusion is that electrical resistivity measurement can be used for reliably estimating physical and mechanical rock characteristics.

Located in the state of Pará, Brazil, the Sossego copper and gold mine consists of a heterogeneous geological deposit. Its complexity derives from the hydrothermal alteration, the ore-forming event, which modified the host rocks, such as granite, and metamorphosed volcanic rocks into several mineral assemblages. Different mineral assemblages have led to differences in abrasiveness. A few Bond abrasion tests conducted during the mine feasibility study did not provide a robust abrasiveness database, thus the variation of physical properties for some mineralisation host rocks was not possible. Although several test methods may be used to determine ore abrasiveness, the Bond method is the one most commonly used in the mining industry. Despite being simple to carry out, this test method has certain limitations as to particle size and the amount of ore sample required, which often makes it difficult or even impossible to apply in the early stages of a project and in geometallurgical studies. The Laboratoire Central des Ponts et Chaussées (LCPC) test may provide an alternative, as it requires a smaller amount of fine-grained material. This study aimed to provide data on wear properties of various ore types from Sossego mine using the LCPC method. It included validation for 40 different ore samples using the Bond test as a benchmark. The results showed good correlation, indicating it may be possible to use the LCPC test as an alternative to the Bond abrasion test. A high abrasiveness index was found for acid metavolcanic rock, confirming the results observed in Sossego mill’s operating database, pointing to a mineralogical drive to amorphous quartz. Hydrogen peroxide is often used as an oxidising agent in experimental waste electronic equipment (WEE) leaching work. However, the high cost of peroxide is a negative factor in its consideration in further process development. A few studies have reported on the efficient application of peroxide addition schedules to ensure optimum reagent consumption. Large quantities of unleached substrate material contained in WEE feed material result in a large dead volume of material in the leaching reactor. This factor necessitates fast reaction rates to enable the use of a high feed material throughput reactor to enhance overall project viability via hydrometallurgical processing. In this study the effects of hydrogen peroxide addition schedules on base metal leaching efficiency and solution temperatures were tested at laboratory scale. The results showed that overall peroxide consumption can be optimised to lower levels by matching peroxide additions to the particular feed material’s leaching behaviour. A simplified integrated model for peroxide decomposition is used to explain its effect on solution temperatures and leaching rates. Thickening is an essential process in the mining industry and currently one of the most costeffective technologies for recovering water from tailings streams. Improved performance of thickeners can lead to significant energy savings, and increased recovery of water close to the mill. Its performance is directly affected by the rheological properties of slurry at the raking zone. To further understand the dynamics of slurry inside thickeners, a multiphase particle-in-cell method (MP-PIC), is used to investigate its behaviour on a sliding channel. Parameters like particle-size distribution (PSD), rheological properties, and domain discretisation were benchmarked to study its influence on highly dense flows. The slurry concentration by weight of the samples ranged between 60 to 70% of solids by mass, under which conditions it is known to behave like a non-newtonian fluid. An experimental flume, 0.2 m wide and 2 m long, was used for validation under different angles and slurry composition. Visual analysis of the slurry height and shape, as well as velocity measurements, were compared with numerical data. The preliminary results show the ability of MP-PIC method to represent different types of highly dense flows, while still being computationally affordable and practical for industrial use. As an alternative to the conventional flotation method, there has been continual research in an effort to enhance base metal ores and combustibles recovery using ultrasonics. These studies however were largely limited to the pre-treatment of ores for the removal of surface contaminants while the effect of ultrasonics on the bubble and pulp-phase interactions remained somewhat unexplored. Noting this deficiency, this study aimed to investigate the mechanistic effect of an ultrasonic field in an impeller less flotation cell specifically focusing on the bubble-particle interaction dynamics. A lab-scale flotation cell (capacity 1 litre) was designed, involving a vertically oriented ultrasonic probe (20 kHz, rated at 1.2 kW) and operated in the output power range from 1 to 20% with continuous liquid recirculation. Particle suspension was achieved by the combined action of recirculation and ultrasonic pulses. Interactions of coarse size glass ballotini particles (D32 = 314 μm) with bubbles (< 1 mm diameter) in the presence of a surfactant were studied, using high-speed imaging. Application of an ultrasonic pulse in the aqueous medium resulted in the generation of numerous microbubbles which increased with increasing input power and duration of the ultrasonic pulse time. Such periodic pulses introduced at a high level of turbulence in the pulp phase facilitated adequate bubble-particle contacts. Microbubbles played a key role in forming particle clusters which were observed to be floatable even in the absence of any carrier bubbles. When carrier bubbles were introduced, some of these particle clusters attached to the bubble surface and conveniently floated. It was noted that a favourable state of bubble-particle interaction was achievable to produce stable bubble-particles aggregates by suitably controlling the input power and period of the applied ultrasonic pulse. Biooxidation, a biohydrometallurgical process, utilizes a mixed microbial consortium to mediate the dissolution of refractory gold-bearing ores to enhance gold recovery during cyanidation. Recognition of water as a critical resource has prompted improved water management strategies within mining and minerals processing. Bioremediated wastewater from the cyanidation tailings provides a potential water source to supplement the water required for the biooxidation circuit, reducing freshwater extraction. Gold biomining operations have typically been reluctant to recycle this wastewater due to the potential inhibitory effects of cyanide and thiocyanate (SCN-) on the microbial population. Historical process upsets suggest that the microorganisms are sensitive to SCN- concentrations as low as 1 mg/L. However, effective bioremediation processes resulting in effluents with low or negligible SCN- concentrations may allow gold biomining plants the opportunity to recycle available water. Microbial activity as well as alteration in community structure were monitored as a function of increasing SCN- concentration over the range of 0 mg/L to 5 mg/L to investigate the response of the biooxidation community to potential SCN- spikes resulting from upsets in the remediation process. Appropriate microbial growth and ferrous iron oxidation activity with a nominal shift in community structure were observed at SCN- concentrations up to 1 mg/L. Thiocyanate concentrations above 1 mg/L resulted in the complete inhibition of ferrous iron oxidation activity. This was attributed to Leptospirillum ferriphilum’s sensitivity to SCN-. Exposure to a SCN- concentration of 5 mg/L resulted in a lower cell concentration and a significant increase in growth lag time, and the absence of L. ferriphilum from the microbial population. At. caldus and Ap. cupricumulans were still present at 5 mg/L SCN-, although Ap. cupricumulans was unable to oxidise ferrous iron at this SCN- concentration. It was concluded that recycling bioremediated cyanidation tailings wastewater within the biooxidation circuit is feasible; however, to retain process performance, SCN- concentrations should not exceed 1 mg/L. Main haulage roads play an important role in the performance of underground mines because of the cost of transportation of the extracted ore, equipment, and workers. During mine development, these roads are designed through manual tools or CAD-based software. However, the optimisation of these roads is still a complex problem due to some constraints such as minimum turning radius and maximum gradient. By utilising Dubins path theory, three elevation cases; namely low, medium and high are defined, considering gradient constraint as well as the minimum turning radius in a three-dimensional space. The shortest path between two points can then be found by the three-dimensional Dubins path algorithm with elevation constraint. As a further step, a three-dimensional Dubins path algorithm with elevation constraint for multiple points is also developed for multi-point cases. The effectiveness of these algorithms is tested through case studies in order to determine the optimal path between different points.

In dealing with transformational aspects, the South African Constitution aspires for a balance between attempts to broadly represent the country’s demographics in the way in which organizations are structured and the need to maintain the necessary skills to ensure continual retention of skills for optimum and efficient organizational performance. Through the Mining Charter, government aimed to redress gender and racial imbalances in the mining industry as part of transforming the demographic representation of mining companies to include black people, women, and people living with disabilities in all job levels up to top management. While the Constitution calls for an appropriate balance between demographic representation and competency, this aspiration for mining poses challenges for companies due to the proficient and competent skills needed in this industry. To this end, the South African mining industry has been subjected to substantial criticism from government regarding the slow progress of transformation. The mining industry justifies its slow pace of transformation by pointing at inconsistent, varying legislation and definitions governing transformation, limited skills available from historically disadvantaged groups, and cautioning not to compromise the sustainability of mining companies by marginalizing white males and white youth with the objective of addressing racial imbalances. This lack of understanding between industry and the government has led to considerable confusion regarding the accountability of stakeholders in transforming the industry. This article presents the perspectives of ten mining executives on transformation in the South African mining industry. The theoretical description of transformation, as well as other mining stakeholders’ interpretations of transformation. is presented. Qualitative data from interviews with mining executives demonstrates their understanding of transformation through rich descriptions, interpretations, and implications in their contexts. The findings demonstrate that transformation in the mining industry is not simply about race and gender, but about cultural change, a change in mind-sets, embracing diversity, equalizing rights and opportunities, and attaining social justice. Moreover, transformation is clearly a gradual process. The article concludes with a recommendation for the definition of transformation to be corroborated with the views of mining executives and that of the Constitution of South Africa. This will create an overarching, simplified definition of transformation that can be accepted and interpreted by all stakeholders.

As part of a broader digital technology-enabled transformation programme, a major mining company is systematically implementing Advanced Process Control (APC) solutions and associated instrumentation throughout their operations. This paper highlights the approach and benefits of this holistic approach for a specific instrumentation installation, and APC installation at a South African coal processing plant. For the coal processing plant under consideration, a systematic approach was followed. Process sections/units are considered from upstream to downstream processing. APC solutions are designed for each process section and each process section is interrogated in terms of availability of sufficient process measurements to ensure stable, capable, and ultimately, optimised performance. Where insufficient process measurements are available, instrumentation upgrades are implemented. Finally, APC solutions are implemented, and evaluated in terms of productivity, safety, health, and environmental benefits. For the flotation section, an opportunity was identified to install froth sensors. The installed froth sensors provide measurements on froth velocity, bubble size, height, colour, and stability. The improved visibility that the froth sensors provided on the flotation process resulted in quick gains in terms of productivity: for example, instability in the feed to the flotation section could be quantified. This resulted in targeted process troubleshooting in an upstream thickener, and subsequent improvement of process stability, and reduced feed variance. The measurements from the froth sensors were further integrated in an APC solution. Proportional mass pull contributions per cell and per line can be inferred from the froth sensors, serving as controlled variables, while pulp level set points serve as the manipulated variables. On-off tests indicated that the advanced process control solution provided increases in yield and product quality.

High-rate floc-blanket clarification of gold pregnant rotary filtrate was introduced at the Vaal Reefs South gold plant of the Anglo American Corporation during February 1978. A. daily 12 000 to 15 000 t of filtrate, with an average suspended-solids concentration of 350 mg/I, is continuously clarified to a concentration of less than 2S mg/I of suspended solids in a modified plant pachuca (10 m in diameter) at throughput rates of 7,7 to 8,5 ma/m2.h by the addition of 5 g/t of ferric chloride inorganic coagulant and 0,2 g/t of Superfloc NI00 flocculant. The pachuca overflow is then clarified further in seven Stellar candle pressure filters of 54,S m2 surface area to under 5 mg/I of suspended solids. The combined clarification cost when the hopper clarifier is used in conjunction with the Stellar filters is R0,0032 per ton of liquid treated, which is approximately 60 per cent lower than the cost of Stellar filtration on its own. The savings are mainly due to the reduced use of filter pre-coat, the consumption of which has dropped by 70 per cent since the introduction of hopper clarification.
