Wet high-intensity magnetic separation (WHIMS) for the concentration of gold and uranium was tested on many Witwatersrand cyanidation residues, and on some ores and flotation tailings. The results varied, but many indicated recoveries of over 60 per cent of the gold and uranium. The main source of loss is the inefficiency of WHIMS for material of smaller particle size than 20fLm. The recoveries in the continuous tests were lower than those in the batch tests. The continuous tests indicated an operational difficulty that could be experienced in practice, namely the tendency for wood chips and ferromagnetic particles to block the matrix of the separator. It was decided that a solution to the problem lies in the modification of the separator to allow continuous removal of the matrix for cleaning. A system has been developed for this purpose and is being demonstrated on a pilot-plant scale. Promising results were obtained in tests on a process that combines a coarse grind, gravity concentration, and WHIMS. In the gravity-concentration step, considerable recoveries, generally over SO per cent, of high-grade pyrite. were obtained, together with high recoveries of gold and moderate, but possibly important, recoveries of uranium. A simple model describing the operation of the WHIMS machine in terms of the operating parameters is described. This should reduce the amount of empirical test work required for the optimization of operating conditions and should provide a basis for scale-up calculations. The economics of the WHIMS process is discussed.

The main sulphide zone (MSZ) of the Great Dyke is cryptic and without obvious stratigraphic markers. Although there are trends in the dimensions of the PGE and base metal profiles across the Hartley Complex, the profiles are invariant within a particular mining area. Ratios derived from these profiles are used to interpret diamond drill cores drilled ahead of underground development. Detailed logging of oriented core shows the exact position and attitude of intersected faults. Metal ratios are used to estimate fault throw to within 25 cm. It is possible to draw detailed sections showing the extent of ground disturbance well ahead of mining. Applying non-explosive expansion material (NEEM) is one of the safest methods for rock fracturing, especially in a hard rock quarry. An experimental study was conducted to determine the pressure exerted by NEEM in a hole, which is necessary for analysing rock fracturing, particularly in a numerical modelling. Stress distribution was developed in a thick-wall cylinder in order to measure the tangential strain on the external boundary. In the experiments, nine pipes of different materials and varying diameters were selected and then loaded internally with a general type of NEEM. Through electrical strain gauges, the tangential strains were recorded on the external boundary of the pipes. The results obtained from these tests and existing data from previous researchers were utilized for the statistical analysis. A new experimentally-derived formula is proposed for determining the pressure exerted by NEEM by multiple parameter regression with a high correlation coefficient. The proposed model has a nonlinear form with three independent parameters i.e. the hole diameter, the time, and the modulus of elasticity of the material.

The problem addressed is that of estimating grade differences between sub- divisions of a new gold mining prospect when only borehole results are available. Such differential grade estimates are required in choosing the best area for initial production, and in defining the grade profile over the mine's life for purposes of feasibility studies. It is also often necessary to differentiate between the grades and hence the values of subareas, owned by separate companies, for the purpose of fixing relative share participation percentages in the new mining company. It is shown that exaggerated grade differentials will be obtained from grade estimates of the subareas based only on boreholes within each such subarea, respectively, and that it would be more realistic to apply some 'smoothing', preferably by kriging. This is feasible because the lognormal-de Wijsian model can be used to give an indication of the spatial structure for the boreholes, even where they are spaced far apart; also the degree of 'smoothing' indicated is shown to be relatively insensitive to inaccurate estimates of the relevant semivariogram parameters.

The Samarco pipeline, the longest in the world for iron ore slurry transportation, started operation in 1977 to transport concentrate from the Germano facilities, in the state of Minas Gerais, to the pelletizing plant, located 396 km away, in the state of Espirito Santo, on the south-east coast of Brazil. Designed for a nominal capacity of 12 million tons per year, the pipeline reached 15.5 million/year due to operational improvement and, in late 2005, it was resized to transport 16.5 million tons per year, with the installation of a booster station. In order to ensure the accurate performance of the system, a pipeline cleaning programme was carried out and, since it has been 29 years from the operation start-up, precise knowledge of the pipe condition would be fundamental to guarantee the success of the project. The cleaning programme demonstrated the potential of operational gains from this initiative, and its effect on the corrosion control and future measures, which should be permanently adopted to maintain the improved capacity. The intelligent pig runs provided essential data used to establish a pipeline integrity programme that allowed Samarco to develop a pipe repair plan based on the severity and significance of the features and to implement a future pipe replacement plan.

The University of the Witwatersrand (Wits) and the minerals industry of South Africa have grown with the city of Johannesburg. The former has provided teaching and research in mining and metallurgy, while the latter has been responsible for the practical training of metallurgists and for the testing and implementation of innovative ideas proposed by the academics. This interplay between inventiveness and industrial application is illustrated by three examples: the establishment of the iron and steel industry as a result of the persistent experimentation undertaken by Professor G. H. Stanley, the first Professor of Metallurgy and Assaying at the South African School of Mines, which later became Wits; the establishment of the research organization that eventually became the Council for Mineral Technology (Mintek) - again through Professor Stanley's faith in the role of research; and the establishment at Wits of physical metallurgy as a discipline in its own right, as first suggested by Professor C. E. Mavrocordatos of Wits against the opinion of his colleagues in the industry. The Department of Metallurgy at Wits has been well supported by the minerals industry. Not only does the industry provide grants for the financial support of students, but it supplements the salaries of personnel in the Department, making possible the recruitment of top-class academic staff. At present the greatest problem is the lack of interest shown by matriculants in the metallurgical industry as a career. However, an enormous effort is being made by the Chamber of Mines, The South African Institute of Mining and Metallurgy, and the Wits Department of Metallurgy to ensure that matriculants receive appropriate information about the career prospects in the minerals industry.

The importance of the minerals industry in the economy of the country is discussed, and the tremendous changes that have taken place over the past two decades, including the widespread application of computers and the use of mechanization, are outlined. A discussion of the future of the minerals industry points out that, with the rise in the price of gold, the life of the gold-mining industry can be expected to extend beyond that previously predicted, and that the demand for uranium, which has been depressed, is uncertain. As a result of the oil crisis, the demand for coal has increased and large expansion programmes are planned. These involve coal exports and the use of coal for the generation of electric power, for the production of liquid fuels, and for the smelting of metals. Technical challenges face engineers in every avenue of the minerals industry: in deep gold mines, underground coal mines, strip coal mines, and open-pit mines. Studies indicate that only one-third of the demand for trained mining and metallurgical engineers is being met and that the position is worsening. However, there are indications that the industry is succeeding in attracting more engineering students, and the supply is expected to improve. These efforts should be co-ordinated, expanded, and intensified. There is a need to ensure that sufficient teaching staff of the right calibre and experience are attracted to universities and technikons. The first degree course is comprehensive and basic, and specialization through post-graduate study should be encouraged. The influence of national service on the education and training of engineers is discussed.

A method, based on the macroscopic population balance equation allowing the dynamic simulation of a multistage adsorption plant given an arbitrary rate expression, is described. The partial differential equations resulting from this method are simplified using the method of characteristics. The simplified equations can then be solved using standard ODE integration techniques. The procedure is illustrated by means of data typical of a CIP application. Requirements for data structures which allow the incorporation of the carbon-in-pulp (CIP) model (and other unit models) into a general metallurgical simulator are described. Based on these considerations, it is concluded that more generality in the description of distributed quantities such as loading and particle size is provided by the use of mass density at fixed class boundaries, rather than discrete masses within fixed classes as has hitherto been used by ore-dressing simulators.

The magnesia-carbon refractories used in the ConArc process experience severe wear as a result of the varying slag composition during the blowing phase. This work determines the basicity range in which minimum as well as maximum refractory wear was experienced by the magnesia-carbon refractories during service. In order to determine an optimum slag composition, the crucible test in an induction furnace was used. The magnesia-carbon refractory bricks were cut into cylindrical crucibles to which a synthetic slag in the form of pellets was added. The basicity (B2) of the slag was varied from 0.5 to 3. Tests were done at 1 600°C for one hour. Apart from the crucible test in an induction furnace, visual inspection and SEM analysis were also done to investigate the corrosion mechanism. FACTSage® predictions about the interaction between refractories and slag were also done. These predictions were compared to the actual results attained. It was found that the extent of corrosion by slag attack decreases as the basicity increases. The most severe corrosion of the MgO-C refractories occurred at a basicity of 0.5 whereas the optimum basicity is above 2.0. SEM analysis indicated severe slag attack at the lower basicities with no visible refractory-slag interaction at higher basicities. TheFACTSage® predictions supported most of the actual findings. It is generally accepted that South African coal mines have gone through the mechanization of most of its underground mines, and while there certainly were a lot of productivity improvements, the lack of visibility on these machines operating underground still leave vast areas for improvement. The average actual cutting time still remains very low, in the 30 per cent area, which leaves significant improvement possible. Currently all analysis is carried out using hand-written reports. Unfortunately this is subjective and often inaccurate because of human interpretation. In addition in order to avoid costly component failure, a monitoring system is required to warn of eminent failures and condition monitoring. The challenge faced was to supply and install a system that was ‘Open’ and could be retrofitted to existing machines in operation because of the current standard of communication links to the underground sections. In addition it was intended to use, existing ‘off the shelf’ software and hardware and adapting this for the harsh underground mining conditions wherever possible in order to reduce costs. As development occurred, as with all technology, doors opened to other opportunities such as, remote access data logging and Internet based reporting. We focused on the Voest Alpine Bergtechnik (VA) range of continuous miners, as need arose to achieve the desired cost improvements because of the strategy of service contracts the subsidiary company, Voest Alpine Mining & Tunnelling (VAMT) offer the mining industry in South Africa. This paper describes a data logging system that has been installed on various continuous miners that provides data in real time, on line, and that could be expanded to any electrically supplied underground mobile or stationary mining machine.

Unplanned stope panel collapses occur on most near-surface and shallow mines in South Africa. Although these incidents often occur during blasting, they pose a major threat to the safety of underground workers and the economic extraction of orebodies. Most stope panel collapses occur due to excessive panel lengths that are not designed according to a systematic design procedure or methodology. Instead, panel lengths are often dictated by the equipment in use and by previous experience under similar conditions. Hence, a rock engineering design methodology for the design of stable stope panels between pillars is of vital importance for optimum safety and production in shallow mining operations. Using the proposed design methodology described in this paper, rock mechanics practitioners and mine planners should be able to identify and quantify the critical factors influencing the stability of stope panels. The critical factors should then be used as input to the design of stable stope panels that will provide the necessary safe environment for underground personnel working in stopes. The proposed design methodology is an iterative process, which includes aspects such as rock mass characterization, estimation of rock mass properties, identification of potential failure modes, consideration of appropriate stability analyses and other elements of the rock engineering design process. This process continues after implementation. During monitoring, new data should be included in the database and the design process repeated on a regular basis. Design approaches included in the proposed design methodology include empirical methods such as different rock mass classification methods, analytical methods such as elastic and Voussoir beam analyses, kinematic analyses, probabilistic analyses, and numerical analyses. This paper captures the essential steps employed in developing Outotec?s new FloatForceTM mechanism. The development of a flotation mechanism essentially revolves around the efficient transfer of installed power, or capital cost, to optimum flotation performance. Optimum flotation performance will be achieved if a balance between metallurgical results, operating and capital costs is maintained. The development of the FloatForceTM mechanism was done by careful evaluation of each of these three areas. This paper focuses on how experience, CFD and laboratory equipment, pilot and plant tests are used to test and evaluate a new flotation mechanism. Validated variables include mixing profile, power draw and local air hold-up. Metallurgical and mechanical design considerations are not covered in this paper. Besides using the FloatForceTM mechanism in new flotation equipment, the FloatForceTM mechanism can be used in existing flotation cell installations, thus enabling improvements in the mixing profiles, solids suspension and metallurgical performance of operating flotation circuits. Results of several tests carried out in existing plant operations are presented.

Froth flotation is the primary mineral processing separation step employed in the beneficiation of PGM ore bodies. Anglo Platinum operates a significant portion of the total installed flotation capacity in the PGM industry, which is installed at 20 operating plants across the Bushveld. PGM flotation has undergone a considerable evolution in both the capacity of flotation cells employed as well as in the circuit design configuration over the past thirty years. Certain of Anglo Platinum?s flotation circuits have been in operation for a relatively long period of time, (in some operations installed equipment dates from the 1960?s) and this allows comparative operating performance between various equipment types and circuits to be evaluated. This paper summarizes some aspects of this experience. Research trends in flotation are continuously monitored to incorporate appropriate findings into existing and future circuit designs. Continuous evaluation and monitoring of flotation performance is undertaken to identify opportunities for increasing flotation efficiencies. Mineralogical and fractional analyses of plant composites and survey samples are analysed to interrogate speciation and association data. This analysis has enabled a better understanding of priorities and opportunities for improved metallurgical performance. These opportunities are divided into three improvement areas: stability, liberation, and fines flotation. The paper discusses these, as well as the circuit design improvements required to take full advantage of the opportunities identified.

When a mine decides to construct surface structures close to, or on undermined ground, it is required in terms of the regulations of the Mine Health and Safety Act to obtain permission from the Department of Minerals and Energy (DME). Apart from the legal requirements, the stability of the structures is crucial as damage to the structures due to surface movements could result in loss in life, equipment and/or production. This paper deals with the rock engineering aspects of a study that was conducted on one of the chrome mines in the Bushveld Complex (BC) involving the construction of plant structures on shallow undermined ground. The paper addresses the legal requirements and guidelines regarding ground stability of surface structures placed on undermined ground and the assessment of the undermined area with regard to the following: ?sources of potentially damaging surface movements ?safe mining spans ?stability of the pillars ?effect of the loading of plant structures on underground stability. Due to the irregular layout and geometry of the pillars in conjunction with a changing surface topography, numerical analysis and not the conventional tributary area theory was used to determine the imposed loads on the pillars. In order to subject the plant structures to minimum movement, the plant should be located in areas where the pillars would remain stable, the elastic deformation of the hanging wall is minimized and hanging wall failure extending to surface is unlikely to occur. The study indicates that although the depth of undermining is shallow (between 27 m and 60 m), potential damaging surface movements are not anticipated due to the stability of the pillars, competent nature of the overlying strata and negligible effect of the plant structure loading on the underground stability.

If an orebody has been drilled to achieve some level of regulatory compliance, then a number of associated geological databases will exist, representing 10 000 to 100 000 m plus of core intervals. The databases usually contain data about assays, lithology, mineralisation and geophysical attributes. They will also include location information such as collar positions and downhole surveys. Obviously this data is collected by geologists for, predominantly, geologists and mining engineers. However, from a process design viewpoint process engineers usually ignore the geology where possible and rely on a small number of metallurgical test samples. Typically these test samples are sourced from convenient and available cores or from a small number of specially drilled metallurgical holes. One of the worst instances known to the author was the design of a SAG mill using only two SAG specific test results (one for each of the major ore types) while, geologically, the orebody was defined by more than 30 000 m of drilling. This paper sets out a philosophy to maximise the use of the geological data, both for process design and in preparation for the commissioning phase of projects. Geological data is used in the identification of preferred locations for metallurgical test samples, for checking the metallurgical validity of the geological ore-type definitions, where necessary developing new ore-type definitions (geometallurgical domains) and developing mathematical relationships for the estimation of important metallurgical factors across the geological database. If the estimation of factors (for example ore competence) is considered reliable enough then there is also the possibility of feeding calculated data back into the block modelling process to allow the generation of metallurgically relevant outputs in the mine plans.

This paper describes the development of a monitoring architecture that allows for continuous monitoring of the process of mining, the underground environment, the state of the rockmass and its response to mining. The system is based on an open standard and is non-propriety. It allows for dense sensor arrays in the workplace, wire less communication to the closest power line, and TCP/IP communication to a central server. Continuous monitoring and quantification of the appropriate parameters allows a mine to optimise its mine process; to dynamically access the safety and health risk to people and equipment; and to quantify exposure to potential heath hazards such as dust, gas or noise. Current application examples of continuous monitoring include an application to optimise drilling and blasting thought fragmentation monitoring; an application of wireless sensor network-based monitoring in to provide early detection of potential rockfalls; and a trail to continuously assess the gold grade at the shaft through correlation with radioactivity. It is unlikely that a single monitored parameter will provide adequate knowledge of the assessed risk or even an optimisation approach. Multiple parameters are being combined using cognitive science tools such as Bayesian theory and other statistical methods to improve the accuracy and relevance of, for example, risk quantification. The decision maker is not confronted with massive amounts of raw data but rather with a single knowledge statement such a probability of failure, a human physiological strain index or an optimisation index.
