This publication records the proceedings of the Tenth International Ferroalloys Congress, INFACON X, and the third INFACON hosted in South Africa. The Proceedings of the previous two South African congresses in 1974 and 1992 serve, as this volume does, as a valuable record of the papers presented at these important events. This publication comes at a time in South Africa?s democratic development where the theme ?Transformation Through Technology? is very appropriate. The ferroalloy industry has played an increasingly significant role in transformation and black economic empowerment in South Africa, particularly through the advancement and sharing of technology. INFACON X plays an important role in this process, and the stakeholders and organisers of this Congress are thankful for the opportunity to hold this event at this time of transformation in our country. The world of ferroalloys, as well as that of the steel and stainless steel industries, has continued to change rapidly. Recent innovations, better use of resources, increased awareness of environmental issues and ongoing efforts to improve occupational health and safety are among the topics addressed at INFACON X and in these Proceedings. The theme of ?Transformation Through Technology? has been chosen to reflect the regional and global developments in the ferroalloy industry, and the crucial role that technology plays. The Proceedings of INFACON X, the first Congress in Southern Africa of the new millenium, represent a milestone in the technical developments in this major global industry. It contains almost eighty papers in twenty Sessions, from authors in twenty countries, covering raw materials, reductants, energy, electrodes, refractories, furnace design, post taphole services, modelling, simulation, control, sensors, fundamental issues and the applications of ferroalloys as related topics. The major ferroalloys, namely ferrochromium and ferromanganese, are covered extensively in many interesting papers. This comes as no surprise, since South Africa is the leading producer of ferrochromium and also plays a major role in the supply of manganese ore and alloys. Papers on ferronickel, silicon and ferrosilicon ensure that all the large-volume ferroalloys are addressed. These Proceedings of refereed papers of high quality will serve the ferroalloy industry for many years to come, as has been the case with previous INFACON events. For the first time in the history of INFACON, the Proceedings will be available both in bound and in a searchable electronic CD-ROM format. We appreciate the time and effort that the authors and referees have devoted to making this publication a really valuable document. Their contributions are recorded for posterity and reflect the advancements they and their colleagues have made to benefit the ferroalloy industry. Without these ongoing improvements, the industry would stagnate and not fulfil its role in the advancement of mankind. All papers included in these Proceedings were peer-reviewed by at least two referees. About 130 referees were sourced internationally to fulfill this function, and their valuable technical and editing inputs are gratefully acknowledged. Finally, I would like to thank the Technical Programme and Publication committees, led by Dr. Lloyd Nelson and Dr. Noël Machingawuta respectively. Without the tireless efforts of these individuals and their Committee members, the technical programme and these Proceedings would not have been the success they certainly are.

The Quaternary Age aeolian dune sands of the Sibaya Formation on the northern KwaZulu-Natal coast are well known for their heavy mineral content. Although ilmenite, rutile and zircon are the economically important members of the heavy mineral suite, many other nonsilicate minerals such as monazite, xenotime, chromite, magnetite, and spinel that are normally considered to be eitherun common or even rare are also present and these sands provide a unique opportunity to study such complex minerals. Monazite is the general term used for a complex series of rare earth phosphates dominated by lanthanum, cerium and neodymium with monazite-Ce, monazite-La and monazite-Nd recognized as distinct end members of the solid solution series. In addition to the elements indicated by the simplified formulae (LaCeNd) PO4monazite can also accept significant quantities of other elements from the lanthanide and actinide series (Pr, Pm, Sm, Eu, Gd, Tb, Dy,Ho, Er, Tm, Yb, Th, Pa, U, Np). The monazite grains in the Sibaya Formation occur as both composite grains, composed of two or more distinct mineral phases, and homogeneous grains. The net physical properties of the composite grains, and their response to magnetic and electrostatic separation methods are related to size and composition of non-monazite component. However, the homogeneous monazite grains also display significant variation in their physical properties related to their chemical composition.

In typical conventional narrow vein stoping operations, the use of temporary support components to offer some support to workers, whilst the permanent and generally more elaborate support system gets installed or constructed, still results in injuries to people. The authors wishes to explore the probability and practicality of making use of new generation support products to make the support operations safer as well as enhance productivity in the stope face. This paper will examine the use of Autorock Drills as a means to drill roof support holes and install appropriate support components into these holes, as well as the application of ?Thin Spray Liners?, commonly called TSL?s as an additional means of creating a safer operating environment. The installation of netting as a means of roof protection and other support aspects such as cemented roof-bolts will also be explored. These proposed items are envisaged to improve the safety of our people and reduce production down time and increase production and productivity.

Production of oxygen on the moon can be achieved by reduction of lunar soil. One such reduction technology, hydrogen reduction, favours a high proportion of ilmenite in the feedstock. Ilmenite is present in lunar soil as a minor mineral phase, but it can be upgraded using electrostatic separation. This study presents the results of a preliminary investigation into the operating parameters and sensitivities of a free-fall electrostatic mineral separator for lunar applications. Samples of ballotini and ilmenite as well as simple binary mixtures of the two were tribocharged on copper and passed through a uniform electrostatic field. The field is varied to change the electrostatic force acting on the particles. The proportion of material reporting to the positive electrode collectors, negative electrode collectors or the central collector was measured to determine the separation performance. The data confirmed that the charge transferred from the tribocharger to each species is in agreement with the triboelectric series; ballotini was found to charge positively on copper and ilmenite negatively. Particle-particle contacts were dominant, however, resulting in a somewhat symmetrical particle distribution in the collectors. These findings indicate that the copper tribocharger design requires optimisation in order to substantially increase particle-wall contacts. Four binary mixtures with feed grades of ilmenite ranging from 5% to 20% were prepared and tested. This study found that a higher ilmenite head grade resulted in a higher concentrate grade (26.3% from a head grade of 20%) with low recovery (3.4%). In contrast, the lower feed grade resulted in a low concentrate grade but higher recovery. The mass yield of ilmenite was 1.4 times greater for the highest-grade feed than for the lowest. A subsequent study into the reprocessing of middling fraction found a nearly constant relationship between cumulative grade and recovery. This is the first investigation into the effect of feed grade on the concentrate grade and recovery for lunar mineral processing. Keywords: Lunar resources, beneficiation, electrostatic, SRU, ISRU

The Unit of Toxicological Risk Assessment of the Finnish Institute of Occupational Health (FIOH) is conducting a 'Health Risk Assessment for Metallic Chromium and Trivalent Chromium' under the sponsorship of the International Chromium Development Association (ICDA) and the International Stainless Steel Forum (ISSF). This risk assessment will be conducted in accordance with the current European Union legislation in force (Council Regulation 793/93/EEC, Commission Regulation 1488/94/EEC, Dir. 67/548/EEC), but also to meet the regulatory obligations as set out in the European Commission REACH legislation proposal (Consultation Document, the Registration, Evaluation, Authorisation and Restrictions of CHemicals). Further aims include outlining the criteria for the setting of occupational exposure limits for metallic chromium and trivalent chromium compounds. Human Health Risk Assessment according to the current legislation shall entail hazard identification of the toxic end points (acute toxicity, irritation/corrosivity, sensitisation, repeated dose toxicity, mutagenicity, carcinogenicity, reproductive toxicity) including, as appropriate, dose (concentration) - response assessment, and derivation of the N(L)OAELs (No (Lowest) Observed Adverse Effect Level) and/or DNELs (Derived No Effect Level). Exposure assessments for workers, consumers and humans exposed via the environment take into account all the known intended uses. Risk characterisation will compare the typical and/or reasonable worst case exposure estimates to the N(L)OAELs or DNELs to determine Margins of Safety (MOS) for all human populations by each exposure scenario and type of effect, followed by conclusions about the presence or absence of risk. Although all of the key elements of existing legislation remain in REACH, the principal change is that, the burden of proof will be transferred from the member state authorities to industry. The new proposed format of Chemical Safety Report (CSR) will include Risk Management Measures (RMM) as an essential part of the report in addition to the risk assessment. The RMM plays a role in the evaluation of further testing needs and advocating reasons for possible waiwer of requirements. The research programme started in March 2002 and will be completed within the time frame of two years.

Tati Nickel is currently operating a hydrometallurgical demonstration plant in Botswana, using the Activox® process developed by LionOre Technology, to produce nickel cathode and a cobalt salt from a sulphide concentrate. Cobalt is extracted using Cyanex 272. This reagent also extracts all the iron, aluminium, copper, zinc, and manganese from the nickel stream. Versatic 10 carboxylic acid is then used as extractant to recover nickel from the stream, separating it from calcium and magnesium, and upgrading it to provide a suitable advance electrolyte for nickel electrowinning. However, the selectivity of Versatic 10 for nickel over calcium is limited, and gypsum formation in the extraction circuit is a problem when it is attempted to maximise the recovery of nickel. Mintek has developed a synergistic system with Versatic 10 for improved separation of nickel from calcium and magnesium. Laboratory test work was conducted on the raffinate of the cobalt solvent extraction circuit to optimise the Versatic 10/Nicksyn? (Mintek synergist) system to be employed. Extraction and stripping parameters suitable for this stream were optimised in the laboratory and then applied on the demonstration plant. A commercial batch (0.5 tons) of Nicksyn? reagent was produced for the demonstration plant. The laboratory test work results and the demonstration plant performance are discussed in detail in this paper.

In the face of dwindling Merensky ore reserves in the early 1990s, Mintek developed the MF2 flotation circuit to economically recover platinum group metals from the shallow upper group-2 chromitite reef. By aligning the primary and secondary grind to the platinum group metal liberation kinetics, excessive fine chromite generation was avoided, and thus one could consistently produce high-grade concentrates (>200 g/t platinum group metals) with low chrome content (<3% Cr2O₃), well within smelter tolerances. This, coupled with upper group- 2's low-cost open-pit mining, made it particularly attractive to investors and mining houses alike. As a result, deeper lying reefs like middle group and lower group with lower platinum group metals grades and complex mineralogy, were primarily mined only for chromite using density-based separation processes (like spirals), of which the waste tailings are best classified as secondary platinum group metals resources. Today, with global platinum group metal demand rising and high grade upper ground-2 reserves rapidly diminishing, the industry must revisit these middle group and lower group tailings. Mineralogical analysis reveals several challenges: Middle group tailings feature platinum group metals locked within silicate matrices, while lower group tailings contain fine chromitite fragments, and are hosted within non-floating laurite grains, each presenting liberation and gangue issues. Smelter constraints still demand concentrates below 3% Cr₂O₃, requiring solutions that consider both platinum group metals recovery and chrome entrainment. To develop a solution, two lower group chrome spiral tailings samples were obtained from a large chrome mine: Sample A (+425 μm – 106 μm) and Sample B (−106 μm). Initial assays showed Sample B contained higher platinum group metal grades but also higher Cr₂O₃. As such, different blends of flotation feeds were evaluated using ratios of 90:10 (C1) and 80:20 (C2) of Sample A to Sample B, targeting the coarse fraction's lower chrome content while recovering valuable platinum group metals from the fines. This work proposes a practical route for mining houses to unlock additional platinum group metal value from lower group ore spiral tailings. By optimising blending ratios and reagent suites, it is possible to meet smelter chrome and platinum group metal grade thresholds, whilst still obtaining economically viable PGM recoveries.

The primary requirement from a hydrocyclone is the classification of the feed solid particles. Particle classification occurs inside a hydrocyclone by virtue of the relative radial distribution of the suspended particles, based on their size and specific gravity. The particle classification behaviour in a hydrocyclone is experimentally studied in this paper. The phenomenological features of the air core at different feed solid concentrations and the distribution of the solid concentrations in the hydrocyclone are also analysed by the theoretical study of flow features in a steady Rankine vortex. Semi-empirical models for predicting the hydrocyclone performance in terms of flow split ratio, and cut size have been developed using the background knowledge of convoluted hydrodynamics. In addition, to validate the classification performance of a smaller diameter hydrocyclone, the potential of the present model is extended for envisaging the same for larger diameter hydrocyclones. The report states accident rates for gassy/dusty coal mines represented as an ergatic system "man – machine - environment" with further analysis by the method of conditional probabilities. A coal mine has been analyzed with allowance for the attending personnel, equipment and environment as a sequence of events and states. Probabilities of operational states have been determined and prediction of mine behavior has been made on the basis of investigation findings for equipment and the personnel states, and analysis of the environment (i.e. mine and mining conditions). Utilization of expert estimation methods has been considered for determining major operational parameters of gassy/dusty mines. The importance of standardized values of permissible occupational risks (permissible probability of accident, PA) is demonstrated. It is also stated that a procedure is essential to determine these values, involving regular check-ups of the integral safety criterion at all mines and further development of customized recommendations for individual mines on efficient improvement of accident situations. Methodology to determine the assessment criteria has been developed and scientifically substantiated for permissible accident rates in hazardous industries.

It is clearly proofed in all the research that the role of the human factor, and therefore human behaviour, is pivotal to companies striving to accomplish goals such as competitiveness, customer delight, high quality, growing productivity as well as a safety-committed work force. The challenge of leadership is to change the worker’s poor perception of safety to an excited, empowered, valued employee who is continuously committed to the achievement of high levels of health, safety and conformance – the challenge therefore is to transform from within. Any work force needs a set of behavioural rules which work for it – including safety rules and critical safety behaviours, which are accepted through involvement leadership, encouragement and support.

This study investigates the use of appropriate seating systems for the control of whole-body vibration exposure in vehicles used in the SA mining industry. Six suspension seats were tested with six test subjects to determine the most suitable seat for an articulated dump truck based on the EM1 requirement in ISO 7096 (2000) standards. Transmissibility functions were measured in the laboratory using the newly commissioned Dynamic Seat Testing Facility with two excitation levels of 1m/s2 and 2 m/s2 r.m.s. in the 0.5 - 30 Hz frequency range. SEAT values were calculated for two input spectrums, the EM1 input spectrum specified as in ISO 7096:2000 and measured road vibration data measured on a typical articulated dump truck. The averaged SEAT value calculations indicated that not one of the seats will qualify as an ISO 7096 (2000) suspension seat but that it is possible to select a seat that will significantly reduce the vibration the driver will be exposed to.

We consider the Grubbs estimation of the precision of an online gauge. Typically, this type of estimation involves independent results from two or more reference instruments (sampling and laboratory analysis operations). The properties of the estimator are then independent of the product variability. However, the use of more than one reference instrument entails significant additional costs. The two-instrument Grubbs estimator, which is based on results from a gauge and a single reference instrument, has the disadvantage that its standard error is heavily dependent on the degree of product variability. We propose a new estimator that has a variance that is more or less independent of product variability. In fact, the variance is typically less than that of the Grubbs estimator based on the use of two reference instruments. In order to function successfully, our methodology requires some prior knowledge of the extent of product variability and of gauge precision. In practice, such prior knowledge is often available and it is a weakness of the traditional two - and three-instrument Grubbs methods that no use is made of such knowledge. The efficacy and robustness of the new method is illustrated by Monte Carlo simulation.

The application of modifying factors to the Merensky Reef and UG2 Chromitite Layer has a number of challenging aspects as the deposits are tabular and consist of a number of separate geological entities that are grade bearing. The important aspects of the conversion include mineral holdings, dilution with grade bearing material, mining and geological losses, marginal cut offs and recoveries especially where open pit or weathered material is being considered. It is considered inappropriate to add material for dilution at zero grade as the associated material generally comes with an associated low grade. The Merensky Reef Is typically a pegmatoidal feldspathic pyroxenite with bounding chromitite layers. The Merensky Reef is senso stricto too narrow to be considered as a mineable entity and therefore any reserve must include material at low or marginal grades. This is further complicated as the typical mine cut or approach varies across a mine of project. This variation must be included in the mineral reserve conversion. The UG2 Chromitite Layer is typically lithologically bounded i.e. chromitite hosted. However, this adds interesting aspects particularly where leaders are intersected in the hangingwall. These can contribute to unstable hangingwall. It may be considered appropriate to include these in the mineral reserve. One of the overarching principles is that the reserve can be demonstrates to be feasible i.e. can be mined at a profit. Here aspects of a feasibility including infrastructure (power, water etc) needs to be properly considered. The paper will attempt to describe these and other relevant issues and highlight examples from experience together with proposed solutions.

The rock mass properties such as deformability and permeability are highly dependent on the existence of cracks. The Ratio of Crack Opening Dependency (RCOD) was proposed as a new index to evaluate the deformability of infinite jointed rock mass. The RCOD is defined as the ratio of total amount of crack opening and the total deformation of jointed rock mass. The theoretical relation between the RCOD and the effective compliance of jointed rock mass is discussed and confirmed through two-dimensional numerical analysis by the SC-DDM, together with the applicability to the rock engineering. Les propriétés de masse rocheuse telles que la déformabilité et la perméabilité sont très dépendantes de l&apos;existence de fissures. Le rapport de dépendance d&apos;ouverture des fissures a été proposé comme un nouvel index d&apos;évaluation de la déformabilité de masse rocheuse à assemblage infini. Le rapport de dépendance d&apos;ouverture des fissures est défini comme étant le pourcentage de quantité totale d&apos;ouverture des fissures et de déformation totale de la masse rocheuse assemblée. Le rapport théorique entre le rapport de dépendance d&apos;ouverture des fissures et la compliance efficace de masse rocheuse assemblée sont traités et confirmés au travers d&apos;une analyse numérique à deux dimensions par SC-DDM en même temps que l&apos;applicabilité à l&apos;ingénierie des roches. Der RCOD wird als Verhältnis der Gesamtmenge der Rissöffnungen und der Gesamtverformung der zerklüfteten Felsmasse definiert. Die theoretische Beziehung zwischen RCOD und der effektiven Verformbarkeit von zerklüfteter Felsmasse wird diskutiert und durch zweidimensionale numerische Analyse mit SC-DDM bestätigt, zusammen mit der Anwendbarkeit auf Bergbautechnik.

Gold mineralisation at Bendigo is exclusively associated with quartz reefs, commonly found within or near anticlinal fold hinges. The gold is typically coarse grained (0.5 mm to 5 mm), free milling and displays a complex, nuggetty distribution within the veins. This ore is highly amenable to gravity recovery processes. As the Bendigo operation is not permitted to treat whole ore by a cyanide leach/CIL circuit, the flow sheet is more complex than conventional gold recovery circuits. Primary gold recovery is from a gravity circuit closing the grinding circuit to a bulk gravity concentrate and from a flotation circuit treating cyclone overflow to a bulk float concentrate. The plant capacity is relatively low by current gold industry standards at 600 000 tpa. Re-establishing gold production at Bendigo has presented several challenging, and sometimes competing, issues in process design and operation. The mine, process plant, associated services and infrastructure are at Kangaroo Flat, a low density, semi-rural zone in the southern urbanisation of the Bendigo metropolitan area. One of the main processing challenges during the design was the competing comminution requirement to avoid over-grinding, which would flatten or smear the characteristic nugget gold and hinder effective gravity gold recovery, whilst also providing sufficiently well liberated particles that would respond well to flotation. Important, non-metallurgical challenges were to minimise impacts on the local community from noise, dust, air emissions, visual impact, water egress and off-site traffic.

A brief history of channel sampling in South African gold mines is followed by a chronicle of different sampling events and sampling methods that used the traditional ?hammer and chisel? approach as well as diamond core extraction of the sample. The problems associated with each method of sample collection are documented and the use of a laser scanner to measure the exact volumes of sample material extracted from a correctly delimited sample site are considered. Areas where increment delimitation errors (IDEs), increment extraction errors (IEEs), increment weighting errors (IWEs), and increment preparation errors (IPEs) occur were investigated. A ?simulated chip sample model? is introduced and provides the basis for comparing the percentages of error introduced as a result of improper sampling. The heterogeneity experiment showed that reefs that are more homogenous tend have lower extraction errors than the more complex carbon-rich reefs, which may contribute to understanding the poor mine call factor on mines exploiting the latter types of reef. Background The CSIR Division of Mining Technology assumed responsibility for the operations of the Hoist Rope and Mechanical Test Laboratories at Cottesloe in April 1999. The laboratories were previously the responsibility of the CSIR’s Division of Manufacturing and Materials Technology, before which they fell under the National Mechanical Engineering Research Institute (also of CSIR). As the focus of this conference is on safety in mines research institutes, it was thought appropriate that this paper should review some of the activities at Cottesloe and its role in supporting mine safety strategies.

This paper presents a quantitative assessment model for the assessment of environmental load in gold production, which is based on environmental ecology, Life-Cycle Assessment and technical conditions of gold production in China. This model can make environmental assessment in terms of a set of indexes and quantitative approach by means of artificial neural network, which also improves the theory of Life-Cycle Assessment.
