The peak in Sulphur price late 2008 caused again intensified investigation into the decomposition of sulphates and spend acid. One option is the recycling of sulphur from spend acid, which already started more than 40 years ago in the field of spend acid from organic processes in refineries and acrylic glass manufacturing. Since this acid couldn't be neutralized and discarded due to high organic contents, another source of SO2 to produce sulfuric acid is the decomposition of metal sulfates. The decomposition of metal sulfates was investigated at the next peak in Sulphur price in the 80?s. The first major scale pilot tests and studies of gypsum decomposition were carried out for clients in Florida. The decomposition of gypsum was quite often mainly influenced by the strategic decision of some countries to get own and independent acid production. In other cases the industry doesn?t have enough space to dump the gypsum. Therefore the company was also forced to convert the gypsum into ?saleable? products to avoid these residues. Other projects were made for the recycling of iron-sulfates from the pigment industry. The motivations for these projects were not only given by acid price. For the German pigment industry it was no longer permitted in the 80?s to dump the iron sulphate residues into the sea. These regulations forced the industry to develop new technology, which allows converting of the FeSO4-residues into iron oxide and acid. Therefore economical and mainly environmental factors influenced the decision of the companies to develop and to build these plants. Beside the above mention iron- and calcium-sulphates many other process exist, which produce metal sulphates as an intermediate product. These cases are not forced by environmental or strategic factors. In cases like Ni, Co or Mn-decomposition the main product of the plant is treated in the decomposition plant and later on used as ferrous-alloys. These final products are higher in price compared to e.g. CaO, which exclude the high-energy consumption for the endothermic chemical decomposition reaction. The reaction of SO2 generation based on acid or sulfate decomposition takes place in the range of 1000°C. The energy demand of the endothermic reaction is considerable and leads due to the high fuel-combustion off-gas stream to a diluted SO2 gas. Energy prices are usually increasing at the same time like sulphur. Sulphuric Acid based on decomposition is therefore more expensive than as acid based on sulphur combustion. The paper describes fluid bed technology and possible process concepts for decomposition plants. Additionally the thermodynamic background of the decomposition process and the main influence factors are provided to receive a better understanding of this technology.

An often-overlooked parameter of flotation processing is the impact of surface chemistry. Flotation processing, being a heterogenous process is largely reliant upon the chemistry occurring at the interfaces between solid-liquid phases. Development of analytical techniques such as Auger electron spectroscopy, X-Ray photoelectron spectroscopy (XPS) and low energy electron diffractions (LEEDS) has allowed for a dynamic view characterizing surface composition and structures. The advent of ‘static’ systems, capable of measuring ultra-thin layers on surfaces at low concentrations, was the next step in surface analytical developments. In general, it is the low concentrations and fragmentation patterns which limit the analysis of certain chemical species at plant concentration ranges. At present, analysis of inorganic and organic surface modifiers by time of flight mass spectrometers with a variety of ionization techniques has become a common analytical method to measure chemical species on the outermost surface of mineral particles. By studying the relationship between surface analysis results with metallurgical outcomes, the implications of the presence of surface species can be determined. The presence of flotation activators or depressants can be established using Laser Ionization Mass Spectrometry (LIMS) and Resonant Ionization Mass Spectrometry (RIMS) which are highly versatile surface sensitive analytical techniques. A case study applied to sphalerite flotation in the Neves Corvo Cu-Pb-Zn concentrator and the implication inorganic surface modifiers have is presented. By determining the relative concentrations of Cu, Pb, oxidation products, Ca and other surface species in floated and rejected mineral particles, rationale for improving recovery and selectivity is elucidated. The hydrodynamic characteristics of a mechanical flotation cell’s transportation zone have significant impact on its metallurgical performance, especially on coarse particles recovery efficiency. However, how to define and adjust the transportation zone was seldom investigated by researchers. In this paper a method will be introduced to define the boundary of the transportation zone by PIV measurement. It is found that the transportation zone can be extended upwards by enlarging the entire rotor-stator assembly from the bottom of tank and increasing the jet angle of the impeller. Two control methods have been validated in industry tests on KYF-160m3 and KYF-320m3 air-forced mechanical flotation cells. The result shows coarse particles recovery are both improved distinctly. It is suggested that enlarging the top transport boundary is able to helpful to reduce the floating distance of bubbleparticle aggregates, which contribute to improve coarse particle recovery in large flotation cells. In this paper, which is aimed to serve as a review article, first of all a breakdown of the earth?s total water reserves is given. The usage areas of water in the mining industry are mentioned and these uses are briefly outlined, together with the main pollution potential of each. According to this, most of the water (almost 80% of it) is utilized in processing. Later on, probable damages that the mining would give to groundwater as a result of acid mine drainage, heavy metal pollution, euthrophication and deoxygenation is described. Finally, the measures and controls that should be taken against water contamination in mines are presented.

Over the last several decades mineral concentrate long distance slurry pipelines have been installed and successfully operated. Nearly all were installed via the buried construction method. Their record of depend ability and economy has been well proven. However, these systems operate in regions where seasonal soil frost penetration is shallow or non-existent. In recent years interest in long distance mineral concentrate pipelines in northern cold regions has been increasing. For cold regions one must consider seasonal temperatures and soil frost penetration in order to ensure reliable operations through the year. Herein a case study is developed where heat balance and temperatures for small and large diameter long distance slurry pipelines are compared. The study development is as follows: ?Rheological properties are analysed over range of temperatures from near freezing (4ºC; 39ºF) to relatively very warm (40ºC; 104ºF). ?Then assuming similar climatic conditions, soil properties, and pipeline length, a study is carried out for two pipeline diameters, namely: a small diameter (nominal8 inch; 219.1 mm) and a large diameter (22 inch; 558.8 mm). ?The study focus is on maintaining slurry temperature above freezing throughout the pipeline length by illustrating a decision based on burial depth versus coating the pipeline with insulation.

"In this paper a discussion is presented of a program designed to produce a 40-day production forecast for an underground stoping system.The program is intended to be a tool for the operations department in an underground mine, and is designed to utilize data readily available from production reports. Brevity of data input, ability to revise slope conditions easily and the accuracy of starting stope status are stressed. Applicability of the program to a wide variety of sloping methods makes the program potentially useful in a large number of mines.The general functions of the program subroutines, and input and output lists are discussed. An example is also given of a stope in operation for a three-day period, which shows how the program can handle production irregularities as they arise."

Since the first application of solvent extraction as part of the hydrometallurgical processing of copper, several studies have been carried out to optimize extractant formulations. In 2006, Solvay developed the ACORGA® OPT series of solvent-extraction reagents to optimize copper transfer by use of a blended formulation containing both aldoxime and ketoxime as well as selected modifiers. The incorporation of selected modifiers in these blended reagents resulted in increased copper transfer, due to the interaction between the modifier and oximes within the blend. By changing the ketoxime concentration and ratio of modifier to aldoxime, the strength of the formulation was optimized to enhance copper transfer and improve Cu:Fe selectivity. This formulation is well known in the African region under the ACORGA® OPT5540 name and provides the best performance at the conditions of agitated leach plants with pregnant leach solutions that fluctuate in Cu grade and pH. The management of risks associated with slope instability is an essential process in the safe and economic operation of open cut mines. The ?slope stability radar? (SSR) has been developed to better manage those risks. The SSR remotely scans rock slopes to continuously measure any surface movement and can be used to detect and alert users of wall movements with sub-millimetre precision. The high level of movement precision and broad area coverage of the rock face can allow for a better understanding of the geomechanics of slope deformation, including magnitude of potential failures and additional warning time of impending instability. Additionally, radar waves adequately penetrate through rain, dust and smoke to give reliable measurements, 24 hours a day. SSR systems have been deployed in many mines in Australia, Indonesia, South Africa, Zambia, Chile and the United States. Greater than 70 rock falls and waste dump failures (from several to millions of tonnes) have been monitored, and on every occasion precursor ?warning? movements were recorded by the SSR. This technology enables a radical change in the management of risks in open cut mining. This paper will present recent case studies of the SSR operation in coal and metalliferous mines.

Froth flotation is well-established and efficient in the selective separation of valuable particles from unwanted material with sizes ranging from 10 μm to 200 μm. However, when it comes to the separation of ultrafine particles (< 10 μm) there are still some challenges, or rather opportunities. This research aims at developing a method for the separation of ultrafine particles based on multiple particle properties. Amongst such properties are wettability, morphology (shape or roughness) and size with applications not only in mineral processing but in general chemical engineering. In this study, three differently shaped fractions are used as valuables for testing: spherical particles, elongated particles and irregularly shaped particle fragments; together with ultrafine magnetite as the gangue material, in order to investigate the effect of particle morphology on ultrafine particle flotation, as well as wettability, which is varied by esterification using alcohols. Flotation tests are carried out using a novel flotation device that was designed especially for the flotation of ultrafine particles, combining advantages from machine-type froth flotation and column flotation. The results showed that, in contrast to previous studies, recoveries for ultrafine spheres were higher than for ultrafine fragments for all wettability conditions, and hydrophobisation generally increased particle recoveries for said morphologies. Tests using fibres showed different behaviour as hydrophobisation had negative effects on their recovery, despite increased selectivities and kinetics. These findings suggest that apart from influences of particle properties within the suspension zone, their effects on the froth characteristics should be studied in more depth. There are many potential uses in gold mining for an initially stiff element of backfill that will yield at a predetermined load and maintain that load to beyond a compression of 30%. Such elements could be used as yielding rib pillars, as replacements for more conventional supporting packs, as con- fining bulkheads for mass backfill, as supports to provide lateral constraint, and load-carrying augmentation to overloaded rock pillars. The paper describes a system of reinforced cemented backfill that can be used to provide the above requirements. The necessary characteristics of the reinforcing and the cemented tailings are described together with the method of design to obtain a predetermined stiffness and yield load. The load-compression characteristics of the reinforced tailings elements are described and the effect of changing various of the design parameters is demonstrated.

Lead-based alloys are used as the primary anodes for electrowinning from sulphate-based aqueous systems. Lead anode technology has evolved over the years, migrating from pure lead and lead-antimonial alloys to the present-day lead-calcium-tin alloys for copper electrowinning and leadsilver alloys for zinc electrowinning. Anode technology has also migrated from cast to rolled microstructures in search of improved mechanical properties and higher corrosion resistance. Although great strides have been made in the development of new alloys and production processes, the industry still has unresolved issues related to untimely corrosion, which limits anode life and may lead to higher contaminant levels in the metal being produced. Lead anodes corrode because of the difference in the chemical/electrochemical potential across the microstructural features of an anode. Given a very high purity material, we find that the grain boundary areas corrode significantly faster than the rest of the grain. A balance of alloying element selection and microstructural design allows the grain boundary area to be engineered, thus minimizing grain boundary corrosion. However, operational issues can lead to unexpected corrosion behaviours that we will discuss moving forward. The comments in this work, although directed toward copper electrowinning, can be extended to similar phenomena in other metals electrowon from sulphate media (i.e., zinc, nickel, cobalt, manganese). The life cycle of electrowinning anodes depends on tankhouse operating conditions and maintenance of the anodes, including cleaning and straightening. This paper will focus on the operational aspects of maximizing the utilization of lead anodes for base metals electrowinning.

Most copper/cobalt ores from the Central African Copperbelt contain sulphidic compounds, which are not extractable in direct leaching. Roasting provides the possibility to transfer the valuable components into leachable compounds. In an operation window defined by temperature and off-gas composition it is possible to selectively oxidize iron sulphides to haematite and copper/cobalt sulphides to sulphates. Selective sulphating of the valuable minerals is an important condition for the subsequent leaching stage. The dissolved copper and cobalt are recovered by solvent extraction and electrowinning. This technology has been part of an established process for many decades. The concentrates from recent projects on the Copperbelt have lower sulphur contents, and frequently higher copper contents, than those from older projects. The paper shows the consequences of this trend for plant operation and explains useful counter actions by means of case studies. Autothermal combustion is ensured even at very low sulphur contents. Off-gas treatment has so far been based on SO2 removal through sulphuric acid production. The generated acid is used to make up acid losses in the hydrometallurgical plant section. This well-proven process combination is still the preferred route if the feed sulphur content is high enough; however, some cases may require different off-gas cleaning concepts without compromising on clean air quality. Roasting in a fluid-bed furnace remains the core of the technology. Fluid-bed roasters are easy to operate and provide an excellent control of the calcine quality. Different feeding and heat-recovery systems are used to provide a tailor-made solution for each project. Outotec built it first sulphatizing roaster in Zambia about 30 years ago. At that time, the roasting of metal sulphides was already one of the main technologies in the company. Outotec has developed roasting solutions for copper, gold, zinc, lead, molybdenum, and pyrite ores. The continuously expanded and upgraded research facilities provide an excellent basis for developing sustainable, energy-efficient, and economic solutions for copper and cobalt production in Africa.

Due to environmental limitations and the scarcity of freshwater, flotation using seawater or desalinated seawater as process water becomes more common for mining operations. On the other hand, seawater has been reported to affect the flotation behavior of sulfide minerals. Few reports are available on influence of pyrite depression, recycled seawater and lime consumption on flotation by using seawater. In this study, the flotation tests were performed using ore sample to investigate the effect of pH with seawater and process water used in plant on the flotation behavior in a laboratory-scale flotation cell and a pilot plant-scale. The results of laboratory scale flotation indicated that copper and molybdenum flotation kinetics decreased with increasing pH. Furthermore, the iron (mainly pyrite) recovery decreased with increasing pH. The pilot plant-scale flotation test showed that water with a higher concentration of magnesium and calcium (plant processes water) consumed a higher amount of lime. Because of low lime consumption and high copper and molybdenum recovery and grade, pH 8 is suitable compared with pH 8.5 for flotation. Mining and plant disciplines can benefit from pre-concentration of UG2 platinum ores in a dense medium separation (DMS) plant. The main benefit of DMS is the selective discard of waste from the feed stream, thus improving project economics while reducing the power and water requirements for processing. On the mining side, with the correct combination of variables, implementing DMS as a pre-concentration step can reduce cut-off grades and, as a result, increase ore reserves. In addition, the use of DMS technology gives the mine team the opportunity to consider alternative mining methods for an operation. The challenges of balancing the mining tonnage, methods, and resulting grades with the process plant size, recoveries, and DMS discard volumes have resulted in the development of a model to optimize value on new projects or existing operations. This paper will focus on these benefits from a mining and plant perspective, quantifying the water and power savings, and look at the economic benefits of pre-concentration and the effect of metal prices, plant feed grade, and DMS efficiency in different mining environments.

Considering these uncertainty factors has led to the development of a technique that gives a quantitative assessment of real system stability, reveals the trade-offs between performance and stability and helps the designer in deciding what level of model complexity to use in the controller design. Furthermore, it allows for on- or off-line optimization of the milling circuit performance as it provides the base for the design of a controller which is stable over the plant operating range.

The MRMR classification system was developed specifically for mining applications, namely caving operations, and is one of three rock mass classification systems used in the South African mining industry today. Increased usage of the MRMR classification system has raised concerns that it does not adequately address the role played by discontinuities, veins and cemented joints in a jointed rock mass. To address these concerns, Laubscher and Jakubec introduced the In-Situ Rock Mass Classification System (IRMR) in the year 2000. Although the IRMR system is more applicable to a jointed rock mass than the MRMR system, a quantitative comparison of the MRMR and IRMR classification systems indicates that there is not a significant difference between the resultant rock mass rating values derived from the two classification systems.

Elutriation of solid reactants from fluidized bed reactors can affect their process performance and efficiency greatly. Chlorination fluidized bed reactors for selective conversion of solid metal oxides to metal chlorides are used widely these days. This study provides a platform for a proper understanding of reactant solid characteristics and solid shrinkage interaction with elutriation rate constants using multi-sized particles, sand-like, ?Geldart B? chloridable materials. The study has found that actual elutriation rates of the reactive system are influenced by complex parameters? interaction including bed diameter, reactor freeboard height, bed minimum fluidization velocity, and reactant?s physical properties.
