SYNOPSIS Heart rates, oral temperatures, shovels/min and number of 3/4 ton cars/hour trammed over distances of up to 350 ft were measured in samples of 6-10 miners, engaged in tram-shovelling, at 76°, 84°, 86°, and 89°F wet bulb temperatures in stopes in a mine. From the results it has been concluded that a man with an 'average' maximum oxygen intake capacity of about 2. 8 litres/min should be able to work: at 6 shovels/min, or 30 cars/shift per two men, at 76°-84°F; at 5 shovels/min, or 27 cars/shift per two men, at 86°F; and at 4 shovels/min, or 24 cars/shift per two men, at 89°F wet bulb air temperatures. INTRODUCTION A number of gold mines in South Africa still use tram-shovelling extensively. In this method of rock removal from the face of the stope, Bantu mine workers load rock into cars and tram the cars to a centre gulley where they are emptied. Previous studies from this Laboratory3 have shown that tram-shovelling is one of the most arduous tasks underground. The rate of energy expenditure is relatively high, being an oxygen consumption of about 1.4 litres/min over a period of some hours. In cool air conditions the upper limit to the rate of production of the well-motivated men employed on tram-shovelling has been shown1 to depend upon their capacities for physical work of an endurance nature (as measured by their maximum oxygen intakes). However, in hot conditions the factors which set the upper limit to the rate of production are different. They are primarily the ability of the body to maintain a heat balance between the rate of heat production, due to physical work, and the hot atmosphere, so that the men do not develop excessively high body temperatures8. In order to give mine managers guidance on the 'optimum' rate of production of Bantu mine workers engaged upon tram-shovelling under different temperature conditions underground a study was carried out in a mine. The number of shovels per minute and cars per hour were recorded and heart rates and oral temperatures were measured throughout the duration of the shift on samples of 6-10 Bantu mine workers in different air conditions. The results of the study are recorded in this paper and conclusions are drawn as to the number of shovels per minute and cars per hour which Bantu mine workers of 'average' maximum oxygen intake capacity should be able to produce at wet bulb air temperatures of between 76° and 89°F without either excessive fatigue or danger of heat illness.

Pyrometallurgical smelters utilise tap-holes, through which liquid metal, matte and/or slag are tapped at regular intervals. However, tap-hole failures can have a devastating impact on smelters, which includes loss of equipment, human life and business interruptions. Contributing factors to tap-hole failures include poor and/or incorrect refractory material selection, including tap-hole clays. The functions of tap-hole clays in smelters include their ability to be extruded and drilled with ease at the end and beginning of a tap, and their ability to resist chemical wear due to molten metal and slag during tapping. Mintek is currently developing methods of evaluating properties of tap-hole clays with a specific focus on workability, and wear mechanisms of clays due to ferrochrome alloy and slag. Of particular interest to this study was the characterisation of various tap-hole clays. This paper evaluates the chemical and phase chemical properties of three different tap-hole clays. The bulk chemical composition of the tap-hole clays was determined by inductively coupled plasma optical emission spectroscopy, proximate analyses and combustion methods. The bulk phase compositions and specific phase chemical compositions were studied using quantitative X-ray diffraction, scanning electron microscope and electron probe microanalyses techniques. Zircon (ZrSiO4) is the most frequently found zirconium ore occurring in heavy mineral sands, from which it is extracted as a co-product in the production of ilmenite and rutile. Estimated world reserves of zircon are 124 million tonnes, highest in Australia (around 56 million tonnes), followed by Mozambique (15 million tonnes), India (12.6 million tonnes) and South Africa (12million tonnes). Zircon finds its application in ceramics (54%) and refractory industries (14%), which account for 68% of zircon?s total world consumption of 1.20 million tonnes. The rest (32%) is consumed in foundry, TV glass, zirconia chemicals and other applications. It is a long recognized feature of the zircon industry that supply is totally dependent upon the concurrent production of titanium minerals. But in recent years, several new developments such as the discovery of zircon-rich mineral sands in Australia, the continuing trend of higher prices of zircon and increase in trade of lower quality zircon have changed the scenario. These factors have prompted more intensive efforts to increase the recovery of zircon, particularly in the process for separating zircon from alumino-silicate minerals. Tata Steel?s proposed heavy mineral sands deposit contains on an average 10% heavy mineral content and 15% slimes of the size below 63 micron. Mineral assemblages of the resource contain65?70% ilmenite, 4?6% rutile, 4% zircon, 16% sillimanite and other minor minerals. Wide size range and tenacious iron oxide coating are the inherent characteristics of this deposit. High concentration of sillimanite among the non-magnetic heavy minerals and heavy surface coatings on the minerals are challenges for high recoveries and production of premium grade zircon. This paper outlines various process steps that were taken at pilot plant stage to produce zircon of premium grade and subsequently develop the appropriate flow-sheet.

Mill relining is a major contributor to overall plant downtime. Reducing the number of mill liner pieces removed from and replaced in the mill has a direct impact on the overall reline time and in turn, mill availability. To improve the mill availability of Ridgeway Operations' 32 foot SAG mill, a number of initiatives were implemented in terms of liner design. These included the conversion of the shell from 40 to 30 rows, reducing the number of pieces from 80 to 60 each shell reline and reducing the number of pieces from 48 to 32 per feed end reline. In addition, modifications were made to the discharge end of the mill to extend the life of the outer pulp lifter and discharge cone, thereby reducing the frequency of change out. The standard radial outer pulp lifter was converted to an angled design. The discharge cone was converted to the BullnoseTM design supplied by Bradken. This paper discusses the design changes made and the expected benefits to the Ridgeway Operations in terms of mill availability improvements.

The improvement of coal waste management practices, through the co-disposal of waste rock with sulphur-lean fine waste tailings (<1 mm in size), can potentially mitigate acid rock drainage (ARD). On exposure to natural oxidants, the sulphide compounds present in mine discards generate acidity, creating a cyclical oxidation process intensified by iron and sulphur oxidising microorganisms. To inhibit the emergence of ARD, a stable mine dump may be constructed that is structurally stable and incompressible through the mixing of complementary waste fractions that reduce voids and access to acid generating surfaces. However, large voids manifest as scale increases, due to decreased particle interlock, enabling the unrestricted access of oxidants leading to the early onset of ARD. To avoid this phenomenon, enhanced packing approaches based on geochemical and geotechnical characterisation tests were employed to improve bed stability. These were assessed for long-term prevention using aggressive oxidative conditions typical of heap leaching applications. Favourable results were obtained for both blended and multi-layered systems. However, long-term success was most notable in beds with alternating layers of waste rock and fine waste tailings with co-mingled systems being more susceptible to failure. Deconstructed co-disposed beds provided valuable insight into post-leach structural transformations. Results indicated that relative changes in initial coarse discards to fine waste ratios were most notable in blended systems. Mass fractions of the comparatively more mobile fine wastes increased axially down these test columns that ultimately resulted in increased contact of oxidants with the acid generating waste discards. Conversely, more consistent ratios were observed in multi-layered configurations. In these systems, near impervious hardpans were created by the moisture retaining fine tailings, forming stable structures with neutralising barriers sustained at each alternating layer. Consistent with post-leach geotechnical characteristics, static acid-base accounting tests showed that the uppermost sections of blended systems were more susceptible to oxidation due to structural failure with fine particles migration, while the more stable multi-layered configuration evenly maintained neutralising capacity. Tarkwa Gold Mine is owned by Gold Fields Ghana, IAMGOLD and the Government of the Republic of Ghana in a 71%, 19% and 10% ratio. The mine is operated by Gold Fields Ghana. This large, low-grade, open pit, gold mining operation is located in Tarkwa, in the Western Region of Ghana, approximately 320 kilometres by road, west of Accra, the capital of Ghana, West Africa. In the Financial year ended June 2007, the operation mined a total of 108 million tonnes of which 22 million tonnes was ore. The mined ore is processed through three gyratory crushers supplying two heap leach pads (North and South) and a carbon-in-leach (CIL) plant. Before the 6 Sigma project commenced, the current fragmentation was resulting in sub-optimal feed size to these crushers. It was decided to use 6 Sigma methodology to improve the fragmentation. A defect was defined as a fragmentation analysis indicating less than 95% passing 750 mm. The objective was to improve fragmentation in order to achieve a constant throughput to the north heap leach crusher of 1500 t/hr, a 5% increase in pit loading efficiency and a 50% decrease in rock breaker hours, equipment damage costs and in-pit sheeting costs respectively. However, this was not to be achieved at the expense of grade control as Tarkwa is exploiting a low grade, high volume deposit and therefore ore dilution must be kept to a minimum. This paper is intended to take the reader through the various 6 Sigma phases of the project (Define ? Measure ? Analyse ? Improve ? Control) which have resulted in a 10% reduction in loading times, of which half has been attributed to improved fragmentation, as well as a substantial increase in blasted stocks. The focus has been on both drilling and blasting parameters as both processes had to be taken into account. These parameters are technical but personnel factors were also identified and dealt with as they arose. In order to measure the impact of any change in the process parameters on the fragmentation size distribution, cameras have been acquired. One has been installed looking into the bowl of the north crusher and the other one was dedicated to field observation, of individual blasts. Both are used for on-going fragmentation analysis. At Tarkwa, mining efficiency is strongly dependent on good fragmentation as well as the presence of un-blasted ?toes? on the pit floors. Crusher throughput depends on an acceptable ore fragment size. Compliance to plan with regards to actual hole depths was temporarily monitored by manual hole dipping, but, this is now being replaced with a fully automated Drill Data Management system developed by Sandvik and Modular Mining. The Six Sigma methodologies, using control charts based on data collected in the field, allowed the mine to improve methods with regards to the control of blasted material. It also enforced the implementation of a quality control programme encompassing the entire Drill and Blast process.

Cinnabar (HgS) and native mercury (Hg) are the most common naturally occurring forms of mercury found in most gold ores subsequently released into the environment during processing. Mercury and its compounds are extremely toxic and recognised as serious health and environmental hazards. This research investigates the possibility of mercury (Hg) removal from waste solutions from gold processing using iron-aluminium (Fe-Al) bimetallic particles. The synthesis of Fe-Al bimetallic particles using zero-valent aluminium and ferric chloride as precursors were performed following the optimisation of influencing factors. The presence of both metals in the prepared bimetals was confirmed by XRD analysis. The experiments for mercury removal by bimetals were designed using the central composite design and Minitab software based on two variables including contact time and adsorbent dosage. The best result of Hg(II) removal (>90%) was achieved using 4 g/L bimetals and contact time of 75 min. However, the statistical analysis of results indicated that these parameters have only a minor contribution to the removal of Hg(II) by Fe-Al bimetals. Higher bimetal dosage and contact time resulted in a higher Fe dissolution from the Al surface which can be attributed to the presence of nitrate (# $) ions in the solution. However, adding 0.1 M NaCl to the Hg solution had a positive impact on Hg removal by improving the conductivity and electron transfer within the solution. The Fe-Al bimetallic particles are promising substances for further testing of Hg removal from gold processing waste solutions with different conditions and constituents. The South African gold and platinum deposits were formed in very different ways and yet both have many similarities. They are flat dipping tabular orebodies, extremely narrow and located in hard abrasive country rock. The mining methods employed are also similar. Primary access is via shafts or declines; secondary access is via haulages and cross-cuts; and tertiary access is from raises. The proposed solution for rapid access described in this paper is focused on the haulages and cross-cuts.

South Africa is running out of fresh water and is looking at ways to improve water usage. This report addresses how a diamond mine in Gauteng has improved the utilization of its water resources. In the past, water from the local river was deemed the most suitable to use in the grease recovery plant but subsequent tests on the water from the slimes dam have shows that this water source is in fact more suitable for diamond recovery. Utilizing the slimes dam water provides a more stable water source than the local river while also reducing the impact of the mine on the water resources in the area.

There is often a need to increase capacity through existing mist eliminator installations without significant tower modifications. Often there is not enough extra space outside existing vessels unless more expensive changes can be justified. Also, plant downtime must be considered. The challenge in retrofitting is to overcome velocity limitations inherent in the design while at the same time extend performance capability. The solution most often is to create new ways to add extra filter area while remaining constrained to the existing space. This strategy, however, can dangerously backfire if basic design principles are not followed. Mist eliminator design is a complex integration of many conflicting performance parameters. Often the objective is to increase scrubbing capacity while maximizing collection efficiency and service life and minimizing operating pressure drop (energy cost), particle regeneration (re-entrainment) and overall maintenance costs. Results of plant retrofitting using mesh pads, impaction fibre beds and diffusion fibre beds are presented based on actual plant projects. Often the retrofit project can be more effective by increasing the scope and combining other new plant equipment with the upgrade such as new tower components. In some cases, the type of mist eliminators can be upgraded from impaction type (velocity dependent) to Brownian diffusion type (velocity independent) if additional downstream protection or reduced emissions are desirable, especially at turndown rates. Trade-offs between different fibre bed types and styles are discussed as they relate to performance and maintenance.

Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. In May of 1980, a mine operated by Belmoral Mines Ltd experienced a failed crown pillar, resulting in the death of eight miners and putting sixteen others in harm?s way. The Ferderber mine was located in the Val d?Or region of the province of Quebec in Canada, and had been under development for 19 months and production for 9 months, since the opening of the portal. The crown pillar separating the 1?7 level from overlying overburden ultimately failed, permitting an estimated 1.5 million cubic feet of liquefied sediment to gain entry into the mine. This paper back-analyses the cave-in by applying decision error theory, in an examination of the organizational culture and the collective decisions contributing to the cave-in disaster. A case will be made for a greater understanding of mining methodology, geomechanics and risk assessment when operating in such challenging geologic conditions. Boundary condition and decision (BCD) analysis will be introduced as an innovative new method for the analysis of mine accidents and incidents. It will also be shown that BCD analysis can be applied to any event in an enterprise for which standards, norms or legislation exists. A cognitive profile will be presented that provides insight into the safety ethos existing within the Ferderber mine organization at the time of the tragedy.

The variety and sources of sampling errors have been studied since the late 1800s, but the pioneering work of Pierre Gy in the 1950s provided insights into sampling as an error generating process. Total sampling variance is a measure of the total sampling error, but disaggregating the variance into its component parts is problematical. Ten sources of error and error generating processes have been identified, some of which can be eliminated through rigorous application of the principle of correct sampling. Others can only be minimized but never eliminated. Three principal questions relating to the appropriate mass of a sample, the fragment size of the sample and the size of the associated error are addressed. These questions relate principally to the Fundamental Error (FE), the only error that can be estimated before the sampling event. Aspects of constitutional and distributional heterogeneity are examined, as are the essential components of Gy?s formula including the shape factor (?), the granulometric factor (g), the mineralogical composition factor (c), and the liberation factor, l. Applications of Gy?s equation to the problems of sampling in the minerals industry are explained using real-life examples. The approach to sampling taken by Pierre Gy provides an excellent inferential relationship between the mass of material to be sampled, the size of the fragments being sampled, and the relative variance of the sampling error. It also provides solutions for three of the main problems associated with the Theory of Sampling.

Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Middleburg Ferrochrome (MFC), a company in Samancor Chrome, commissioned a new ferrochrome smelter in March 2009. This is a 60 MW DC-arc furnace with a DC power supply for the smelting of Transvaal chromite ore fines. With the benefit of 12 years&apos; experience with this technology while operating a 44 MW DC-arc furnace, MFC mitigated all known challenges and considered up-scaling risk in the new plant, which had a rapid ramp-up to full power in 02 of 2009. Good operating practices, as made possible by robust equipment selection, including a thyristor rectifier set of proven technology, and operation with optimal slag chemistry, leads to a safe and effective plant operation. With the optimized furnace design and a correctly sized power conditioning system, using only standard (static) harmonic filters and a correctly sized smoothing reactor, the arc furnace is not a &apos;dirty load&apos; for the utility, staying well within IEC limits for power quality. A patented arc compensation system is installed and allows for full arc position control (to compensate for magnetic field induced arc deflection) so that a symmetrical crucible is maintained, significantly benefiting refractory life. The principal benefits gained from the MFC process is the fact that ore fines are processed, without metallurgical coke, and higher chrome recoveries are achieved compared to other smelting technologies when using a DC open arc for smelting. Processing confidence for a bankable feasibility study on a green field heavy mineral deposit is inmost cases achieved only through bulk sample processing. Bulk sample is classified as a large enough concentrate sample that is processed into final products to satisfy market sample demand as well as further processing demands such as smelting. In this case study the demand was to produce 500 tons of heavy mineral concentrate from more than 5 000 tons run-of-mine on are mote location with limited to no infrastructure. The various challenges faced and lessons learned are documented as an outcome of the success of this mission.
